本発明は、使い捨てパンツ等のような使い捨て着用物品を連続して製造する方法に関する。

【従来の技術】
使い捨てパンツタイプの体液吸収性着用物品としては、幼児用のパンツ型おむつやトレーニングパンツ、失禁パンツなどがある。

このような使い捨て着用物品の製造方法としては、幅方向に分離させた2枚のベルト材に跨って2本のレッグ用弾性部材を蛇行状に取付けた後に、吸収体が位置する部分のレッグ用弾性部材をカットして、第1弾性ベルト材と第2弾性ベルト材とに跨って吸収体を取付ける。

その後、吸収体を2つ折りして、第1弾性ベルト材と第2弾性ベルト材と重ね合わせた状態でレッグ用穴を明け、ベルト材の使い捨て着用物品の両側部に相当する部分をサイドシールして、サイドシール部をカットするものがある(例えば、特許文献1参照)。

【発明が解決しようとする課題】
使い捨て着用物品の製造方法として要望されていることは、製造工程でウエブや弾性部材の無駄を極力少なくすることである。これによって、着用物品の製造コストを下げることができる。

また、製造された使い捨て着用物品を着用したときに、フロント部とバック部にそれぞれ取付けられた弾性部材のテンション(収縮力)が異ならないようにすることである。これによって、フロント部とバック部とにシワが発生しにくくなるので、見映えが良くなって着用物品の商品価値を向上させることができる。

本発明は、上記要望に応えるためになされたもので、製造コストが下がるとともに商品価値を向上させることができる使い捨て着用物品の製造方法を提供することを課題とするものである。

【課題を解決するための手段】
本発明の製造方法は、2枚のウエブの間に、フロント部及びバック部に対応するボディ用弾性部材とレッグ用穴に対応するレッグ用弾性部材とを、伸長状態で、かつ、上記レッグ用弾性部材が上記ウエブの長手方向に沿って予め設定された切断線を跨いで蛇行するように、ウエブの長さ方向に挟み込んで弾性ベルト材を製造する工程と、
上記弾性ベルト材を上記切断線に沿って切断することにより、上記弾性ベルト材を上記レッグ用弾性部材とともに幅方向に2分割する工程と、
上記2分割された第1弾性ベルト材と第2弾性ベルト材を、幅方向に分離させる工程と、
上記2分割された第1弾性ベルト材と第2弾性ベルト材を、レッグ用弾性部材が対となるように、長さ方向に位相をずらす工程と、
吸収体を製造する工程と、
第1弾性ベルト材と第2弾性ベルト材とに跨って、吸収体を取付ける工程とを含むことを特徴とするものである。

本発明の製造方法において、上記吸収体を製造する際、吸収体の両側に、吸収体側レッグ用弾性部材を取付ける工程を含むことが好ましい(請求項2)。

【発明の作用および効果】
本発明によれば、レッグ用弾性部材とともに弾性ベルト材を幅方向に2分割して、分割した第1弾性ベルト材と第2弾性ベルト材を、幅方向に分離させた状態で、レッグ用弾性部材が対となるように長さ方向に位相をずらせるとともに、吸収体を第1弾性ベルト材と第2弾性ベルト材とに跨って取付けることより、製造工程でレッグ用弾性部材をカットしてもロス部分が発生しないので、着用物品の製造コストを下げることができる。

また、2枚のウエブの間に、同一テンションでレッグ用弾性部材を挟み込んで製造した弾性ベルト材を2分割することにより、製造された使い捨て着用物品を着用したときに、フロント部とバック部のレッグ用弾性部材のテンション(収縮力)が異ならないから、フロント部とバック部とにシワが発生しにくくなるので、見映えが良くなって着用物品の商品価値を向上させることができる。

【発明の実施の形態】
以下、本発明の実施形態を図面を参照しながら詳細に説明する。

図14(a)はパンツタイプの使い捨て着用物品(以下、使い捨てパンツという。)1の使用状態の斜視図、(b)は正面図、図15は、展開状態の平面図である。

使い捨てパンツ1は、フロント部(第1弾性ベルト材)Pとバック部(第2弾性ベルト材)Qとに跨って吸収体2が取付けられて、フロント部Pとバック部Qとを、吸収体2を折り曲げて重ね合わせ、フロント部Pとバック部Qの両側部1aをサイドシールすることにより、パンツタイプとするようにしている。

(1)工程1〜4は、弾性ベルト材12から第1弾性ベルト材12Aと第2弾性ベルト材12Bとを横流れ状態で製造する工程である。

〔工程1〕 図1および図2および図9において、長さ方向Aに連続送りされる不織布製のアウター用ウエブ10と不織布製のインナー用ウエブ11との間に、フロント部P側とバック部Q側のボディフィット用弾性部材4を長さ方向Aに伸長状態で挟み込むと同時に、使い捨てパンツ1の横幅W2を1サイクルとして、フロント部P側とバック部Q側のボディフィット用弾性部材4の間で蛇行するように、レッグ用弾性部材5を長さ方向Aに伸張状態で挟み込んで、弾性ベルト材12を製造する〔図9(a)〜(c)参照〕。

上記ウエブ10,11の少なくとも一方には、例えばホットメルト接着剤が塗布されていて、ボディフィット用弾性部材4とレッグ用弾性部材5とを挟み込んだ状態で両ウエブ10,11を接着する。

ボディフィット用弾性部材4とレッグ用弾性部材5の材質としては、ポリウレタン、天然ゴム、熱可塑性樹脂などが使用でき、形状は、糸状、リボン状などが使用でき、1本使用に限られず、複数本使用であっても良い。材質として、熱可塑性樹脂を使用する場合、それ自身にウエブ10,11を接着する機能が有るときには、ホットメルト接着剤が不要になることがある。なお、後述する各弾性部材3,6,7も同様の材質、形状である。

〔工程2〕 弾性ベルト材12は、次述する工程3で第1弾性ベルト材12Aと第2弾性ベルト材12Bとに、幅方向Wに2分割でカットされるが、その前の工程2で、第1弾性ベルト材12Aと第2弾性ベルト材12Bにおける吸収体2を取付ける部分のボディフィット用弾性部材4の収縮力を小さくする加工を施して、収縮力を小さくした部位12cを形成することが好ましい。

収縮力を小さくする加工としては、例えばエンボスロール(ヒートエンボス)を用いてボディフィット用弾性部材4を溶融させる方法(特開2002−113042号公報参照)、あるいは、ギャザーカッター14でボディフィット用弾性部材4をカットする方法を採用することができる。この溶融あるいはカットは、弾性ベルト材12をバキュームで引きながらロールに沿わせた状態で行うのが好ましい。

〔工程3〕 弾性ベルト材12の幅方向Wの中央線(切断線)Lと、レッグ用弾性部材5とによって、区画される部位fとgとに、レッグ用弾性部材5に沿ってカッター15でレッグ用穴Sを明けるとともに、弾性ベルト材12を幅方向Wに2分割カットして、第1弾性ベルト材12Aと第2弾性ベルト材12Bとを製造する。

すなわち、図7(a)に詳細に示すように、クロスハッチングで示すような山形形状でレッグ用弾性部材5に沿ってレッグ用穴Sを明けて、その前後のつながっている部分xを切断して、弾性ベルト材12をレッグ用弾性部材5とともに幅方向Wに2分割カットする。なお、後述の工程14では、第1弾性ベルト材12Aは、カット線yでカットされて、ハッチングで示すようなフロント部Pを構成するとともに、第2弾性ベルト材12Bは、カット線yでカットされて、ハッチングで示すようなバック部Qを構成することになる。

〔工程4〕 2分割された第1弾性ベルト材12Aと第2弾性ベルト材12Bを、幅方向Wに一定間隔W1で分離するとともに、レッグ用穴Sとレッグ用弾性部材5とが同位相となるように、長さ方向Aに1/2位相をずらせる〔図9(d)参照〕。なお、第1弾性ベルト材12Aと第2弾性ベルト材12Bを分離する工程は、2分割カットされてから吸収体2を接着するまでに行われれば良い。

この位相をずらす方法としては、例えば、第1弾性ベルト材12Aが長さ方向Aに連続送りされる距離を、第2弾性ベルト材12Bが長さ方向Aに連続送りされる距離よりも長くすることで行うことができる。具体的には、第1弾性ベルト材12Aをダミーロール16に沿わせて送られるようにすることで、送られる距離を長くすることができる。

(2)工程5〜工程9は吸収体2を縦流れ状態で製造する工程である。

〔工程5〕 図1、図3および図10において、長さ方向Aに連続送りされる不織布製の広幅なバックシート20aと液不透過性の狭幅なバックシート20bとの間に、吸収体側レッグ用弾性部材6を長さ方向Aに伸張状態で挟み込んでホットメルト接着剤などで接着する。

また、広幅なバックシート20aの幅方向の両端部を、セーラー28で内曲げる内曲げ部20c内に、フラップ用弾性部材7を長さ方向Aに伸長状態で沿わせて接着する〔図10(a)参照〕。上記液不透過性シートとしては、ポリエチレンや撥水性および通気性を有する不織布が好ましい。上記バックシート20aが液不透過性のシートであり、バックシート20bが液透過性のシートであっても良いし、バックシート20a,20bが液不透過性のシートであっても良い。つまり、バックシートで吸収体2のコア2aからの液漏れを防止できれば良い。

〔工程6〕 ロールパルプ17を粉砕機18で粉砕して解繊したフラッフをパターンドラム19に積層する方法(特開昭63−139547号公報参照)で吸収体2のコア2aを横流れ状態で成形する。なお、フラッフには、高吸水性ポリマーを混合しても良い。

コア2aが横流れ状態で製造される場合には、リピッチ・ターンドラムによって、コア2aの向きを90度反転させて、縦流れ状態とする(国際公開番号WO01/44086号参照)。

〔工程7〕 工程5で製造したバックシート20a,20bをUターンさせて上下反転させるとともに、コア2aを縦流れ状態で、上側となったバックシート20bの上に載置して〔図10(b)参照〕、液透過性のトップシート20dをコア2aとともにバックシート20bにホットメルト接着剤などで接着することにより〔図10(c)参照〕、長さ方向Aに長い状態で吸収体2を製造する。液透過性シートとしては、液透過性の不織布やメッシュシートが好ましい。

〔工程8〕 下側となったバックシート20aの両端部の内曲げ部20cを内向きに折り返すことにより〔図10(d)参照〕、立ち上がりフラップ8を形成する。また、バックシート20aまたは20bによって立ち上がりフラップ8を形成する代わりに、トップシート20dによって立ち上がりフラップを形成しても良い。その場合、立ち上がりフラップとなるトップシート20dの部分には防水処理が施されていることが好ましい。
