この発明は、積層セラミック電子部品を構成するセラミックグリーンシートにグラビア印刷する積層セラミック電子部品の製造方法およびこれに用いるグラビア印刷版に関するものである。

【従来の技術】
一般的な積層セラミック電子部品の一例である積層セラミックコンデンサの構成について図4を参照して説明する。
図4は積層セラミックコンデンサの側面断面図であり、20は積層セラミックコンデンサ、21は誘電体層、22は内部電極、23は素体、24は外部電極である。

図4に示すように積層セラミック電子部品である積層セラミックコンデンサ20は、多数の誘電体層21、および、これら誘電体層21の間に配置され、一端が対向する側面に交互に露出する内部電極22からなる素体23と、素体23の対向する側面にそれぞれ設けられた一対の外部電極24とから構成されている。

従来の積層セラミックコンデンサ20の誘電体層21および内部電極22は以下のように形成されていた。まず、キャリアフィルム上に誘電体粉末と有機バインダ等からなる誘電体スラリーを塗布することにより誘電体層21となるセラミックグリーンシートを形成する。次に、このセラミックグリーンシート表面に導電ペーストを印刷することにより、内部電極用パターンを形成する。このような工程で内部電極用パターンが形成されたセラミックグリーンシートをキャリアフィルムから剥離して、所定枚数だけ積層し、加圧を行って一体化して積層体を形成する。その後、積層体を厚み方向に切断し、焼結して個々の素体23を形成し、一対の外部電極24を、内部電極22に導通するように素体23の端面に塗布・焼付けすることにより、積層セラミックコンデンサ20を形成する。

現状、このような積層セラミック電子部品においては、小型化、大容量化が進んでおり、これに伴って誘電体および内部電極の薄膜化が進んでいる。特に、誘電体は2〜3μm以下の厚みに薄膜化しており、内部電極の厚みとしては1μm程度と非常に薄いものが要求されている。このため、内部電極用パターンを薄く印刷する技術の必要があり、この印刷方法としてグラビア印刷法が用いられている。

グラビア印刷に用いる従来のグラビア印刷版は、図5に示す形状をしている(例えば、特許文献1参照。)。

円柱状の金属からなるグラビア印刷版53の母材に、多数の凹部1に対応する部分を除いて、格子状にレジスト材を形成する。次に、レジスト材は溶解せず、グラビア印刷版53の金属のみを化学処理によりエッチングして、多数の凹部1を形成する。その後、レジスト材を除去することにより、多数の凹部1と土手部2からなる複数の印刷パターン11が構成される。

また、グラビア印刷版53の母材にレーザで多数の凹部1を刻設した後、バレル研磨で表面処理して、多数の凹部1と土手部2からなる複数の印刷パターン11を構成する方法も提案されている。

このような方法で製造されたグラビア印刷版53は、図6のようにして積層セラミック電子部品の内部電極用パターンを形成する工程に用いられる。図6は内部電極用パターンのグラビア印刷工程の概念図である。

図6に示すように、セラミックグリーンシートが形成されたキャリアフィルム51は、複数のテンションロール52間を経由して、グラビア印刷版53に達する。グラビア印刷版53には、所定の形状で導電ペースト31を充填する凹部1が形成されている。グラビア印刷版53は、一部を導電ペースト槽55内に蓄えられた導電ペースト31に浸漬しており、回転しながら、グラビア印刷版53の凹部1に導電ペースト31を供給する。供給された導電ペースト31はドクターブレード56により余剰な分を掻き取られ、必要量のみが凹部1に充填される。圧胴54はグラビア印刷版53と同調して回転する。また、グラビア印刷版53と圧胴54とは互いに押し合う方向に押圧が加えられている。セラミックグリーンシートが形成されたキャリアフィルム51がグラビア印刷版53と圧胴54との間を通過すると、この押圧によりグラビア印刷版53の凹部1に充填されていた導電ペースト31がセラミックグリーンシートの表面に押しつけられ、転写される。転写された導電ペースト31は、乾燥炉57内を通過することにより乾燥される。

【発明が解決しようとする課題】
ところが、このような従来のグラビア印刷版を用いて形成された内部電極を備える積層セラミック電子部品においては、短絡不良や絶縁抵抗不良が生じることがあった。これは、誘電体の薄膜化が進むことによって生じたものであるが、この原因をさらに検討した結果、グラビア印刷版にこれらの不良の要因が存在していることが分かった。

すなわち、エッチングで多数の凹部1を形成する場合、通常は、レジスト材の位置にそのまま土手部2が形成されるため、図5の(c)に示すように、凹部1の開口縁を構成する稜線部3、すなわち、土手部2の天面の稜線部3に角が立った形状となる。

また、レーザで凹部1を刻設し、その表面をバレル研磨する場合でも、グラビア印刷版の母材が金属であり、凹部1が微小であるため、稜線部3は研磨しきれず、稜線部3の角が残りやすい。また、研磨時間が長ければ、稜線部3の角は研磨されるが、土手部2が小さくなり、印刷パターン11にセラミックグリーンシートが入り込んで、結果的に導電ペーストの厚みが薄くなる。

このような土手部2を有するグラビア印刷版53を用いてセラミックグリーンシート32に導電ペースト31を転写した場合、図7に示すように、土手部2がセラミックグリーンシート32に接触する瞬間と離間する直前とにおいて、この稜線部3に特に圧力が加わることになる。このため、セラミックグリーンシート32の局所的に圧力が加わった部分に小さな傷等のダメージ部33が生じる。このダメージ部33によって、導電ペースト31がダメージ部33に入り込む、あるいは、導電ペースト31に含まれる溶剤がダメージ部33に入り込むことによりセラミックグリーンシート32を侵食するという状態になる。

そして、このような状態のセラミックグリーンシートを用いて積層セラミック電子部品を製造すると、内部電極同士が短絡する短絡不良や、侵食によって特性の変化した誘電体が生じて絶縁抵抗不良になるという問題を生じる。このような問題は、誘電体となるセラミックグリーンシートが、10μm程度では、ダメージ部33が微小であるため問題とはならないが、2〜3μm以下と薄膜化した場合、ダメージ部33が無視できないものとなるために生じている。

この発明の目的は、セラミックグリーンシート32に微小なダメージ部を形成することなく、転写物を転写できるグラビア印刷版およびこれを用いて形成した積層セラミック電子部品の製造方法を提供することにある。

【課題を解決するための手段】
この発明は、それぞれ曲率半径Rが2μm≦R<15μmの範囲内である曲面で構成された開口縁に囲まれ、かつ、転写物が充填される凹部を、複数集合させて、所定パターンを構成してなるグラビア印刷版を用いて、グラビア印刷法により厚さ3μm以下のセラミックグリーンシートの表面に所定パターンに対応する印刷パターンを形成する工程により、転写物が転写されたセラミックグリーンシートを積層して、セラミックグリーンシートと内部電極とが積層された積層セラミック電子部品を製造する。
開口縁は、前記セラミックグリーンシートへの印刷方向に垂直な部位と、前記印刷方向に平行な部位とを備え、平行な部位の曲率半径が、垂直な部位の曲率半径よりも小さくする。

【発明の実施の形態】
第1の実施形態に係るグラビア印刷版の構成、およびこれを用いた内部電極用パターンの形成方法について、図1、図2、図5、図6を参照して説明する。
図1の(a)はグラビア印刷版の部分拡大平面図であり、(b)、(c)は部分拡大断面図である。
図2は印刷部の拡大図である。
図1に示すように、グラビア印刷版53には、格子状の土手部2に隔てられ、配列された凹部1による印刷パターンの集合体が形成されている。凹部1の開口縁は、所定曲率半径Rが2μm≦R<15μmとなるように加工されることにより、曲面部4を形成している。曲面部4は、化学反応を用いたエッチングにより、加工されている。

なお、グラビア印刷版全体の構造は、図5の(a)に示したグラビア印刷版の構造と同じである。また、グラビア印刷工程については、図6に示した工程と同じである。

このような曲面部4を備えたグラビア印刷版53を用いることにより、導電ペースト31印刷時に、グラビア印刷版53の凹部1の開口縁の曲面部4(土手部2の天面の曲面部4)がセラミックグリーンシート32に接触する際に加わる押圧を低減することができる。よって、セラミックグリーンシート32へのダメージを抑制することができ、これを基に発生する不良を抑制することができる。

次に、グラビア印刷版に形成した凹部の曲面部の所定曲率半径Rを、0.2μm〜20μmの間で変化させて、厚さ3μmのセラミックグリーンシートにNiを含む導電ペーストをグラビア印刷し、ダメージ部の発生度合いおよびその塗布厚を調べた結果を表1に示す。ダメージ部の発生個数は、セラミックグリーンシートにおいて100cm2 の範囲に存在する直径1μm以上の穴の個数である。導電ペーストの塗布厚は、曲面部を形成しない時の導電ペーストの塗布厚を100%として示した。なお、凹部の曲面部については、凹部を形成した後、さらに化学処理を行うことで形成し、その化学処理の時間で曲面部の所定曲率半径Rを変化させた。

表1に示すように、2μm未満では、セラミックグリーンシートに直径1μm以上の穴が存在した。したがって、この結果から、セラミックグリーンシートにダメージ部が生じないようにするためには、グラビア印刷版において凹部1の開口縁に曲面部を設け、曲面部の所定曲率半径Rを2μm以上にすればよいことが分かる。

この発明によれば、多数の凹部の開口縁について所定曲率半径Rを有する曲面とし、この所定曲率半径Rを2μm≦R<15μmとしているため、薄いセラミックグリーンシートにダメージ部を生じることなく、導電ペーストや誘電体ペースト等の転写物を転写することができ、積層セラミック電子部品を製造した場合、ダメージ部に起因するシートアタック等の問題を低減することができる。
