【発明の属する技術分野】
本発明は、表示デバイスとして用いられるプラズマディスプレイパネルの製造方法に関する。

【従来の技術】
従来、プラズマディスプレイパネルとして、図3に示すものが知られている。このプラズマディスプレイパネルは、対向配置される一対のガラス基板1,2を備える。ガラス基板1の内面には、MgO等からなる保護膜を有する透明な誘電体3で覆われた複数組の電極4が設けられている。また、ガラス基板2の前記ガラス基板1との対向面には、電極4と直交する方向に、反射率の高い誘電体5で覆われた複数組の電極6が設けられ、さらにその上には、ガス放電を行うための空間である放電セル7を区画形成するために、電極6と平行かつこれら各電極6の間に位置するように複数の隔壁8が設けられている。また、それら各放電セル7の内側には、RGB(赤、緑、青)に対応する蛍光体9が配置されている。
そして、これら対向する2枚のガラス基板1,2が合わされ、放電セル7の内部にNe,Xe等の希ガスが封入された状態で、周囲をシールガラス等により封着されている。

前記電極4および電極6は、それぞれ外部に引き出されており、これらに接続された端子に選択的に電圧を印加することにより、選択的に放電セル7内の各電極4,6間に放電を発生させ、この放電により放電セル7内の蛍光体9から励起光が発せられ、外部に表示されるようになっている。

【発明が解決しようとする課題】
ところで、上記隔壁8を形成する方法として、従来、ガラス基板2上に複数組の電極6を印刷等の方法でパターン形成し、焼成して固定した後、複数組の電極6の上に反射率の高い誘電体5を塗布し、焼成した後、隔壁材料を全面に塗布し、ドライフィルムレジスト(DFR)等のフォトレジストでパターンを形成した後、サンドブラストによりパターン以外の隔壁材料部分を除去し、その後、焼成を行うことにより、隔壁8を形成するものが知られている。なお、図3に示す例は、後述するように、隔壁8がガラス基板2を部分的に切削されて形成されるものを示す。

サンドブラストは粒径が20μm〜30μm程度のガラスビーズ、炭酸カルシウム等の粒粉をノズルより吹きだして、材料を物理的に切削するものであり、これにより、不要な隔壁材料を削り取る。サンドブラストによる切削工程では、隔壁材料面上に設けられたパターン化されたDFRによって覆われた部分の下側の隔壁材料は切削されず、他の領域の隔壁材料のみが切削される。このように隔壁材料が除去された領域では、前記反射率の高い誘電体5の表面が露出するが、この誘電体5の表面は事前に焼成されているため隔壁材料に比して硬く、サンドブラストによる切削は誘電体5の表面で止まり、誘電体5が切削されることはない。
ここで、隔壁材料は、印刷乾燥後の形を保つためのバインダーである有機物をできるだけ少なく抑えられる等切削されやすい材料からなっており、他方、誘電体5は焼成により切削されにくくなっている。

しかしながら、一般的に、ガラスは焼成により必ず収縮等の変形を起こすため、できるだけ焼成の温度を低くするか、もしくは焼成の回数を減らすことが、プラズマディスプレイパネルの製造上、歩留まりを向上させるのに有効である。

このような要望に応えるものとして、ガラス基板2を直にケミカルエッチングによって部分的に除去することで、隔壁8を形成する方法が提案されている(特開平8−212918号公報参照)。
この方法であると、隔壁8をガラス材料で形成しているので、隔壁8の焼成工程が減り、ガラス基板の変形を小さく抑えられることから、歩留まりが向上するというメリットがある。しかしながら、エッチングをした後の溝の表面は2μm〜3μm程度の粗さが残り、その後の工程で電極5を形成する際に、この溝表面粗さの影響が出るという欠点をもつ。
また、ガラス基板の切削方法として、サンドブラスト法(研磨材をガラスに吹き付ける物理的なエッチング方法)もあるが、この方法を採用したとしても、前述と同様に、溝の表面に数μm程度の粗さが残ってしまう。

本発明は、前記事情に鑑みて成されたものであって、その目的とするところは、ガラス基板を直に切削することで隔壁を形成する方法でありながら、切削による除去後の溝の内面を平滑に仕上げることができるプラズマディスプレイパネルの製造方法を提供することにある。
また、切削後の溝に設ける発光体の発光効率を向上させることもできるプラズマディスプレイパネルの製造方法を提供することも目的としている。

【課題を解決するための手段】
請求項1に係るプラズマディスプレイパネルの製造方法は、対向配置される一対のガラス基板のうち一方のガラス基板に複数の隔壁が互いに平行に設けられて、それら一対のガラス基板と隔壁によって複数の放電セルが区画形成されるプラズマディスプレイパネルの製造方法において、前記一方のガラス基板を部分的に切削し、残された部分で前記隔壁を形成する工程と、前記一方のガラス基板の切削された溝の内面に金属アルコキシド溶液を塗布する工程と、金属アルコキシド溶液を塗布した前記一方のガラス基板を加熱することにより、前記溝の内面の少なくとも凹部に金属酸化膜を形成する工程と、を備え、前記金属酸化膜を形成する工程の後に、さらに前記溝の内面に絶縁性を有する酸化クロム膜を形成する工程を備えることを特徴とする。

【発明の実施の形態】
以下、本発明に係るプラズマディスプレイパネルの製造方法の各実施の形態を、図面に基づいて説明する。

<第1の実施の形態>
図1は、本発明の第1の実施の形態を示すものであって、プラズマディスプレイパネルの製造方法の工程を示す工程図である。図1において、符号11はプラズマディスプレイパネルの構成要素であるガラス基板を示す(図3における一つのガラス基板のうちの一方のガラス基板2に該当する)。

ガラス基板11の上面であって隔壁13を形成しようとする箇所の上部を覆うように、エッチングレジスト12を、例えばパターニングにより形成する。すなわち、ガラス基板11の上面にフォトレジストを塗布し、露光装置にて該フォトレジストに対してマスクパターンを転写し、その後現像処理して、隔壁13となる箇所の上部位置に前記エッチングレジスト12を形成する。
そして、サンドブラスト法またはケミカルエッチング法により、ガラス基板11のエッチングレジスト12で覆われていない部分を切削する。これにより、切削されずに残った部分が隔壁13となる。

次に、TEOS(テトラエトキシシラン)のエタノール溶液をスピンコーターまたはロールコーター等の塗布手段を用いて、ガラス基板11上に塗布する。この時、TEOSのエタノール溶液が、ガラス基板11の切削した溝14内に、入り込むように充分留意する。
その後、エッチングレジスト12を剥離し、レベリングを行った後、ガラス基板11を、150〜180℃の温度で20分程度加熱して乾燥させる。

ここで、前記ガラス基板11の切削された溝14の内面にTEOSのエタノール溶液を塗布したときに、この塗布したTEOSのエタノール溶液が、溝14の内面の荒らされた凹凸部の凹部14aに侵入する。そして、ガラス基板11が加熱されるときに、TEOSのエタノール溶液が乾燥されて、SiO2膜15が溝14の内面の凹部14aに深く侵入したまま、該凹部14aを埋めるように、溝14の内面に沿って形成される。これにより、溝14の凹凸部が緩和され溝14の内面が平滑に仕上げられる。

また、このように溝14の内面の凹部14aを埋めるのにTEOSのエタノール溶液等の金属アルコキシド溶液を用いているので、溝14の内面にSiO2膜15等の金属酸化膜を低温度(〜180℃)で形成することができる。また、隔壁13を形成するとともに切削した溝14の内面を平滑に仕上げるのに、高温焼成が不必要である。

なお、上記第1の実施の形態では、SiO2膜15を形成するための材料としてTEOSを用いているが、これに限られることなく、他のシリコンアルコキシドを用いても良い。また、金属アルコキシドとして、金属にMg、Al、Ge、Ti、Zr、Ta、La、Sr、Pb等を用い、これらのアルコキシド、あるいはこれらの混合されたアルコキシドを用いても良い。

<第2の実施の形態>
図2は、本発明の第2の実施の形態を示すものであって、プラズマディスプレイパネルの製造方法の工程を示す工程図である。
この第2の実施の形態では、ガラス基板11上にエッチングレジスト12を形成する工程、ガラス基板11を切削する工程、ガラス基板11上にTEOSのエタノール溶液を塗布する工程、ガラス基板11を加熱乾燥し、溝14の内面に沿ってSiO2膜15を形成する工程は、前記した第1の実施の形態と同様である。

この後、エッチングレジスト12を剥離し、従来公知の印刷法あるいはフォトリソグラフィ法を用いて、酸化クロム膜16上に電極17を形成し、さらに誘電体層18を形成する。この誘電体層18には可視光線領域で透明な材料を用いる。

なお、上記の実施の形態では、SiO2膜15の上に酸化クロム膜16を形成しているが、これに限られることなく、光沢性があってかつ絶縁性を有していれば、SiO2膜15の上に他の材料の酸化金属膜を形成しても良い。
また、上記の各実施の形態では、ガラス基板11の切削した溝14の内面全域にわたってSiO2膜15を形成しているが、必ずしも溝14の内面全域SiO2膜15を設ける必要がなく、溝内面の少なくとも凹部14aにSiO2膜15を形成していれば足りる。

【発明の効果】
以上説明したように本発明によれば以下の優れた効果を奏する。請求項1にかかるプラズマディスプレイパネルの製造方法によれば、ガラス基板を部分的に切削し、残された部分で隔壁を形成する工程と、ガラス基板の切削された溝の内面に金属アルコキシド溶液を塗布する工程と、金属アルコキシド溶液を塗布した前記一方のガラス基板を加熱することにより、溝の内面の少なくとも凹部に金属酸化膜を形成する工程とを備えてなるものであり、ガラス基板の切削された溝の内面に金属アルコキシド溶液を塗布したときに、この金属アルコキシド溶液が、溝の内面の荒らされた凹凸部の凹部に侵入し、その後、ガラス基板が加熱されるときに、金属アルコキシド溶液が乾燥されて、金属酸化膜が溝の内面の凹部に侵入したまま形成されることから、溝の内面が平滑に仕上げられる。この結果、その後、溝の内面に形成する電極の表面粗さを緩和することができ、このため、断線、抵抗値のばらつき等を抑えられ、歩留まりが向上する。

A method of manufacturing a plasma display panel , further comprising a step of forming an insulating chromium oxide film on the inner surface of the groove after the step of forming the metal oxide film .
