【発明の属する技術分野】
本発明は電子写真用感光体に関し、詳しくは感光層中に電荷輸送能を有するポリカーボネート樹脂を含有した高感度で且つ高耐久の電子写真用感光体に関する。

【従来の技術】
近年、有機感光体(OPC)が複写機、プリンターに多く使用されている。有機感光体の代表的な構成例として、導電性基板上に電荷発生層(CGL)、電荷輸送層(CTL)を順次積層した積層感光体が挙げられる。電荷輸送層は低分子電荷輸送材料(CTM)とバインダー樹脂より形成される。しかしながら、低分子電荷輸送材料の含有により、バインダー樹脂が本来有する機械的強度を低下させ、このことが感光体の摩耗性、傷、クラック等の原因となり、感光体の耐久性を損うものとなっている。

光導電性高分子材料としては、古くはポリビニルアントラセン、ポリビニルピレン、ポリ−N−ビニルカルバゾール等のビニル重合体が電荷移動錯体型の感光体として検討されたが、光感度の点で満足できるものではなかった。一方、前述の積層型感光体の欠点を改良すべく、電荷輸送能を有する高分子材料に関する検討がなされている。例えば、トリフェニルアミン構造を有するアクリル系樹脂[M.Stolka et al,J.Polym.Sci.,vol 21,969(1983)]、ヒドラゾン構造を有するビニル重合体(Japan Hard Copy ’89 P.67)及びトリアリールアミン構造を有するポリカーボネート樹脂(米国特許4,801,517号、同4,806,443号、同4,806,444号、同4,937,165号、同4,959,288号、同5,030,532号、同5,034,296号、同5,080,989号各明細書、特開昭64−9964号、特開平3−221522号、特開平2−304456号、特開平4−11627号、特開平4−175337号、特開平4−18371号、特開平4−31404号、特開平4−133065号各公報)等であるが、実用化には到っていない。

また、M.A.Abkowitzらはテトラアリールベンジジン誘導体をモデル化合物として低分子分散型を高分子化されたポリカーボネートとの比較を行っているが、高分子系はドリフト移動度が一桁低いとの結果を得ている[Physical Review B46 6705(1992)]。この原因については明らかではないが、高分子化する事により機械的強度は改善されるものの、感度、残留電位等電気的特性に課題があることを示唆している。

【発明が解決しようとする課題】
本発明は上記従来技術の実状に鑑みてなされたものであって、電荷輸送能を有するポリカーボネート樹脂を用いることにより、高感度で且つ高耐久な電子写真用感光体を提供することを、その目的とする。

【課題を解決するための手段】
本発明者らは鋭意検討した結果、導電性支持体上に、特定の構成単位を含有するポリカーボネート樹脂を有効成分として含有する感光層を設けることにより上記課題が解決されることを見出し、本発明に到った。

即ち、本発明は以下の(1)〜(12)である。

(1) 導電性支持体上に主に下記一般式(4)及び下記一般式(2)で表される構成単位からなり、一般式(4)で表される構成単位の組成比をk、一般式(2)で表される構成単位の組成比をjとしたときに組成比の割合が0<k/(k+j)≦1であるポリカーボネート樹脂を有効成分として含有した感光層を設けたことを特徴とする電子写真用感光体。

上記のように本発明の電子写真感光体は、感光層中に電荷輸送能を有する前記一般式(1)、前記一般式(4)、前記一般式(6)及び前記一般式(8)で示される構成単位を少なくとも含有するポリカーボネート樹脂、電荷輸送能を有する前記一般式(1)、前記一般式(4)、前記一般式(6)及び前記一般式(8)で示される構成単位のみからなるポリカーボネート樹脂、または電荷輸送能を有する前記一般式(1)、前記一般式(4)、前記一般式(6)及び前記一般式(8)で示される構成単位と電荷輸送能以外の特性を付与するための構成単位として前記一般式(2)で示される構成単位とからなる共重合ポリカーボネート樹脂、または電荷輸送能を有する前記一般式(3)、前記一般式(5)、前記一般式(7)及び前記一般式(9)で示される繰り返し単位からなる交互共重合ポリカーボネート樹脂を含有したものであるが、これら芳香族ポリカーボネート樹脂は電荷輸送能をもち、且つ高い機械的強度を有するため、電子写真感光体の電荷輸送層に要求される電気的な性質、光学的な性質、機械的な性質を合わせ持ったものである。

以下に本発明の芳香族ポリカーボネート樹脂の製造法について説明する。

本発明の電子写真用感光体は上記したように感光層中に少なくとも前記一般式(1)で示される構成単位を含有するポリカーボネート樹脂を有効成分として含有する感光層を設けたものである。これらのポリカーボネート樹脂は新規物質であり、以下のような方法によって製造される。

本発明に使用されるポリカーボネート樹脂は、従来ポリカーボネート樹脂の製造法として公知の、ビスフェノールと炭酸誘導体との重合と同様の方法で製造できる。すなわち、下記一般式(10)、(11)、(12)、(13)で表される電荷輸送能を有するジオールを少なくとも1種以上使用し、ビスアリールカーボネートとのエステル交換法やホスゲン等のハロゲン化カルボニル化合物との溶液又は界面重合法あるいはジオールから誘導されるビスクロロホーメート等のクロロホーメートを用いる方法等により製造される。ハロゲン化カルボニル化合物としてはホスゲンの代わりにホスゲンの2量体であるトリクロロメチルクロロホーメートやホスゲンの3量体であるビス(トリクロロメチル)カーボネートも有用であり、塩素以外のハロゲンより誘導されるハロゲン化カルボニル化合物、例えば、臭化カルボニル、ヨウ化カルボニル、フッ化カルボニルも有用である。これら公知の製造法については例えばポリカーボネート樹脂ハンドブック(編者:本間精一、発行:日刊工業新聞社)等に記載されている。又、一般式(10)、(11)、(12)、(13)で表される電荷輸送能を有するジオール1種以上と併用して下記一般式(14)で表されるジオールを使用し、機械的特性等の改良された共重合体とすることができる。この場合、一般式(14)で表されるジオールを1種あるいは複数併用してもよい。一般式(10)、(11)、(12)、(13)で表される電荷輸送能を有するジオールと一般式(14)で表されるジオールとの割合は所望の特性により広い範囲から選択することができる。又、適当な重合操作を選択することによって共重合体の中でもランダム共重合体、交互共重合体、ブロック共重合体、ランダム交互共重合体、ランダムブロック共重合体等を得ることができる。例えば、一般式(10)、(11)、(12)、(13)で表される電荷輸送能を有するジオールと一般式(14)で表されるジオールをはじめから均一に混合してホスゲンとの縮合反応を行えば一般式(1)あるいは(4)あるいは(6)あるいは(8)で表される構成単位と一般式(2)で表される構成単位とからなるランダム共重合体が得られる。又、幾種類かのジオールを反応の途中から加えることによりランダムブロック共重合体が得られる。又、一般式(14)で表されるジオールから誘導されるビスクロロホーメートと一般式(10)、(11)、(12)、(13)で表される電荷輸送能を有するジオールとの縮合反応を行えば一般式(3)、(5)、(7)、(9)で表される繰り返し単位からなる交互共重合体が得られる。この場合、逆に一般式(10)、(11)、(12)、(13)で表される電荷輸送能を有するジオールから誘導されるビスクロロホーメートと一般式(14)で表されるジオールとの縮合反応によっても同様に一般式(3)、(5)、(7)、(9)で表される繰り返し単位からなる交互共重合体が得られる。又、これらビスクロロホーメートとジオールとの縮合反応の際、ビスクロロホーメート及びジオールを複数使用することによりランダム交互共重合体が得られる。

界面重合においては、ジオールのアルカリ水溶液と水に対して実質的に不溶性であり、且つ、ポリカーボネートを溶解する有機溶媒との2相間で炭酸誘導体及び触媒の存在下に反応を行う。この際、高速撹拌や乳化物質の添加によって反応媒体を乳化させて行うことによって短時間で分子量分布の狭いポリカーボネートを得ることができる。アルカリ水溶液に用いる塩基としてはアルカリ金属またはアルカリ土類金属であり、通常、水酸化ナトリウム、水酸化カリウム、水酸化カルシウム等の水酸化物、炭酸ナトリウム、炭酸カリウム、炭酸カルシウム、炭酸水素ナトリウム等の炭酸塩等である。これらの塩基は単独で使用してもよく、また、複数併用してもよい。好ましい塩基は、水酸化ナトリウム又は水酸化カリウムである。使用される水は蒸留水、イオン交換水が好ましい。有機溶媒は、例えば、ジクロロメタン、1,2−ジクロロエタン、1,2−ジクロロエチレン、トリクロロエタン、テトラクロロエタン、ジクロロプロパン等の脂肪族ハロゲン化炭化水素、クロロベンゼン、ジクロロベンゼン等の芳香族ハロゲン化炭化水素、又は、それらの混合物である。又、それらにトルエン、キシレン、エチルベンゼン等の芳香族炭化水素、ヘキサン、シクロヘキサン等の脂肪族炭化水素等を混合した有機溶媒でもよい。有機溶媒は、好ましくは、脂肪族ハロゲン化炭化水素、芳香族ハロゲン化炭化水素であり、より好ましくは、ジクロロメタン又はクロロベンゼンである。

ポリカーボネート製造時に使用されるポリカーボネート生成触媒は、3級アミン、4級アンモニウム塩、3級ホスフィン、4級ホスホニウム塩、含窒素複素環化合物及びその塩、イミノエーテル及びその塩、アミド基を有する化合物等である。ポリカーボネート生成触媒の具体例は、トリメチルアミン、トリエチルアミン、トリ−n−プロピルアミン、トリ−n−ヘキシルアミン、N,N,N′,N′−テトラメチル−1,4−テトラメチレンジアミン、4−ピロリジノピリジン、N,N′−ジメチルピペラジン、N−エチルピペリジン、ベンジルトリメチルアンモニウムクロライド、ベンジルトリエチルアンモニウムクロライド、テトラメチルアンモニウムクロライド、テトラエチルアンモニウムブロマイド、フェニルトリエチルアンモニウムクロライド、トリエチルホスフィン、トリフェニルホスフィン、ジフェニルブチルホスフィン、テトラ(ヒドロキシメチル)ホスホニウムクロライド、ベンジルトリエチルホスホニウムクロライド、ベンジルトリフェニルホスホニウムクロライド、4−メチルピリジン、1−メチルイミダゾール、1,2−ジメチルイミダゾール、3−メチルピリダジン、4,6−ジメチルピリミジン、1−シクロヘキシル−3,5−ジメチルピラゾール、2,3,5,6−テトラメチルピラジン等である。これらのポリカーボネート生成触媒は単独で使用してもよく、また、複数併用してもよい。ポリカーボネート生成触媒は、好ましくは、3級アミンであり、より好ましくは、総炭素数3〜30の3級アミンであり、特に好ましくは、トリエチルアミンである。

これら触媒は、ホスゲンやビスクロロホーメート体等の炭酸誘導体を反応系に加える前、及び又は、加えた後に添加することができる。

以上すべての重合操作において分子量を調節するために分子量調節剤として末端停止剤を用いることが望ましく、従って、本発明で使用されるポリカーボネート樹脂の末端には停止剤にもとづく置換基が結合してもよい。使用される末端停止剤は、1価の芳香族ヒドロキシ化合物、1価の芳香族ヒドロキシ化合物のハロホーメート誘導体、1価のカルボン酸または1価のカルボン酸のハライド誘導体等である。1価の芳香族ヒドロキシ化合物は、例えば、フェノール、p−クレゾール、o−エチルフェノール、p−エチルフェノール、p−イソプロピルフェノール、p−tert−ブチルフェノール、p−クミルフェノール、p−シクロヘキシルフェノール、p−オクチルフェノール、p−ノニルフェノール、2,4−キシレノール、p−メトキシフェノール、p−ヘキシルオキシフェノール、p−デシルオキシフェノール、o−クロロフェノール、m−クロロフェノール、p−クロロフェノール、p−ブロモフェノール、ペンタブロモフェノール、ペンタクロロフェノール、p−フェニルフェノール、p−イソプロペニルフェノール、2,4−ジ(1′−メチル−1′−フェニルエチル)フェノール、β−ナフトール、α−ナフトール、p−(2′,4′,4′−トリメチルクロマニル)フェノール、2−(4′−メトキシフェニル)−2−(4″−ヒドロキシフェニル)プロパン等のフェノール類またはそれらのアルカリ金属塩およびアルカリ土類金属塩である。1価の芳香族ヒドロキシ化合物のハロホーメート誘導体は、上記の1価の芳香族ヒドロキシ化合物のハロホーメート誘導体等である。

1価のカルボン酸は、例えば、酢酸、プロピオン酸、酪酸、吉草酸、カプロン酸、ヘプタン酸、カプリル酸、2,2−ジメチルプロピオン酸、3−メチル酪酸、3,3−ジメチル酪酸、4−メチル吉草酸、3,3−ジメチル吉草酸、4−メチルカプロン酸、3,5−ジメチルカプロン酸、フェノキシ酢酸等の脂肪酸類またはそれらのアルカリ金属塩およびアルカリ土類金属塩、安息香酸、p−メチル安息香酸、p−tert−ブチル安息香酸、p−ブトキシ安息香酸、p−オクチルオキシ安息香酸、p−フェニル安息香酸、p−ベンジル安息香酸、p−クロロ安息香酸等の安息香酸類またはそれらのアルカリ金属塩およびアルカリ土類金属塩である。1価のカルボン酸のハライド誘導体は、上記の1価のカルボン酸のハライド誘導体等である。これらの末端封止剤は単独で使用してもよく、また、複数併用してもよい。末端封止剤は、好ましくは、1価の芳香族ヒドロキシ化合物であり、より好ましくは、フェノール、p−tert−ブチルフェノールまたはp−クミルフェノールである。本発明のポリカーボネート樹脂の好ましい分子量はポリスチレン換算数平均分子量で1000〜500000であり、より好ましくは10000〜200000である。

又、機械的特性を改良するために重合時に分岐化剤を少量加えることもできる。使用される分岐化剤は、芳香族性ヒドロキシ基、ハロホーメート基、カルボン酸基、カルボン酸ハライド基または活性なハロゲン原子等から選ばれる反応基を3つ以上(同種でも異種でもよい)有する化合物である。分岐化剤の具体例は、フロログルシノール、4,6−ジメチル−2,4,6−トリス(4′−ヒドロキシフェニル)−2−ヘプテン、4,6−ジメチル−2,4,6−トリス(4′−ヒドロキシフェニル)ヘプタン、1,3,5−トリス(4′−ヒドロキシフェニル)ベンゼン、1,1,1−トリス(4′−ヒドロキシフェニル)エタン、1,1,2−トリス(4′−ヒドロキシフェニル)プロパン、α,α,α′−トリス(4′−ヒドロキシフェニル)−1−エチル−4−イソプロピルベンゼン、2,4−ビス[α−メチル−α−(4′−ヒドロキシフェニル)エチル]フェノール、2−(4′−ヒドロキシフェニル)−2−(2″,4″−ジヒドロキシフェニル)プロパン、トリス(4−ヒドロキシフェニル)ホスフィン、1,1,4,4−テトラキス(4′−ヒドロキシフェニル)シクロヘキサン、2,2−ビス[4′,4′−ビス(4″−ヒドロキシフェニル)シクロヘキシル]プロパン、α,α,α′,α′−テトラキス(4′−ヒドロキシフェニル)−1,4−ジエチルベンゼン、2,2,5,5−テトラキス(4′−ヒドロキシフェニル)ヘキサン、1,1,2,3−テトラキス(4′−ヒドロキシフェニル)プロパン、1,4−ビス(4′,4″−ジヒドロキシトリフェニルメチル)ベンゼン、3,3′,5,5′−テトラヒドロキシジフェニルエーテル、3,5−ジヒドロキシ安息香酸、3,5−ビス(クロロカルボニルオキシ)安息香酸、4−ヒドロキシイソフタル酸、4−クロロカルボニルオキシイソフタル酸、5−ヒドロキシフタル酸、5−クロロカルボニルオキシフタル酸、トリメシン酸トリクロライド、シアヌル酸クロライド等である。これらの分岐化剤は単独で使用してもよく、また、複数併用してもよい。

また、アルカリ水溶液中でのジオールの酸化を防ぐためにハイドロサルファイト等の酸化防止剤を加えても良い。

反応温度は通常0〜40℃、反応時間は数分〜5時間であり、反応中のpHは通常10以上に保つことが好ましい。

一方、溶液重合においては、ジオールを溶媒に溶解し、脱酸剤を添加し、これにビスクロロホーメート又は、ホスゲン又は、ホスゲン多量体を添加することにより得られる。脱酸剤としては、トリメチルアミン、トリエチルアミン、トリプロピルアミンのような第3級アミンおよびピリジンが使用される。反応に使用される溶媒としては、例えば、ジクロロメタン、ジクロロエタン、トリクロロエタン、テトラクロロエタン、トリクロロエチレン、クロロホルムなどのハロゲン化炭化水素およびテトラヒドロフラン、ジオキサンなどの環状エーテル系の溶媒及びピリジンが好ましい。又、界面重合の場合と同様な分子量調節剤や分岐化剤を用いることができる。反応温度は通常0〜40℃、反応時間は数分〜5時間である。

図1における感光体は、導電性支持体1上に増感染料及び電荷輸送能を有するポリカーボネート樹脂、場合により結合剤(結着樹脂)よりなる感光層2が設けられたものである。ここでのポリカーボネート樹脂は光導電性物質として作用し、光減衰に必要な電荷担体の生成及び移動はポリカーボネート樹脂を介して行われる。しかしながら、ポリカーボネート樹脂は光の可視領域においてほとんど吸収を有していないので、可視光で画像を形成する目的のためには、可視領域に吸収を有する増感染料を添加して増感する必要がある。

図2における感光体は、導電性支持体1上に電荷発生物質3を電荷輸送能を有するポリカーボネート樹脂単独あるいは結合剤と併用してなる電荷輸送媒体4の中に分散せしめた感光層2′が設けられたものである。ここでのポリカーボネート樹脂は単独であるいは結合剤との併用で電荷輸送媒体を形成し、一方、電荷発生物質3(無機又は有機顔料のような電荷発生物質)が電荷担体を発生する。この場合、電荷輸送媒体4は主として電荷発生物質3が発生する電荷担体を受入れ、これを輸送する作用を担当している。そして、この感光体にあっては電荷発生物質とポリカーボネート樹脂とが、互いに主として可視領域において吸収波長領域が重ならないというのが基本的条件である。これは、電荷発生物質3に電荷担体を効率よく発生させるためには、電荷発生物質表面まで光を透過させる必要があるからである。一般式(1)で表される構成単位を含有するポリカーボネート樹脂は波長600nm以上の可視領域にほとんど吸収がなく、一般に可視領域から近赤外領域の光線を吸収し電荷担体を発生する電荷発生物質3とを組合わせた場合、特に有効に電荷輸送物質として働くのがその特長である。なお、上記電荷輸送媒体4中に低分子電荷輸送物質を含有させてもよい。

図3における感光体は、導電性支持体1上に電荷発生物質3を主体とする電荷発生層5と、電荷輸送能を有するポリカーボネート樹脂を含有する電荷輸送層4との積層からなる感光層2″が設けられたものである。この感光体では、電荷輸送層4を透過した光が電荷発生層5に到達し、その領域で電荷担体の発生が起こり、一方、電荷輸送層4は電荷担体の注入を受け、その輸送を行うもので、光減衰に必要な電荷担体の発生は、電荷発生物質3で行われ、また電荷担体の輸送は、電荷輸送層4で行われる。こうした機構は図2に示した感光体においてした説明と同様である。

実際に本発明の感光体を作製するには、図1に示した感光体であれば、電荷輸送能を有するポリカーボネート樹脂の1種または2種以上あるいはそれと結合剤と併用して溶解し、更にこれに増感染料を加えた液をつくり、これを導電性支持体1上に塗布し乾燥して感光層2を形成すればよい。

As described above, the electrophotographic photoreceptor of the present invention has high sensitivity and high durability by containing a specific polycarbonate resin in the photosensitive layer.
