【発明の属する技術分野】
本発明は、プラスチックシートから真空成形または圧縮圧縮成形により製造されるガスバリア性に優れたカップまたはトレー状プラスチック容器の製造方法に関するものである。

【従来の技術】
従来包装容器としては、金属缶、ガラスビン、各種プラスチック容器等が使用されているが、軽量性や耐衝撃性、更にはコストの点からプラスチック容器が各種の用途に使用されている。しかしながら、金属缶やガラスビンでは容器壁を通しての酸素透過がほぼゼロであるのに対して、プラスチック容器の場合には器壁を通しての酸素透過が無視できないオーダーで生じ、内容物の保存性の点で問題となっている。

そこで、プラスチック容器においては、例えば、容器壁を多層構造とし、その内の少なくとも一層を構成する樹脂として、エチレン−ビニルアルコール共重合体等の耐酸素透過性を有する樹脂が用いられている。

また、容器内の酸素を除去するため脱酸素剤も古くから使用されているが、これを容器壁に適用して酸素の透過を防止した例として、例えば、特公昭62−1824号公報に記載された発明がある。すなわち、包装用構造物を、酸素透過性を有する樹脂に還元性物質を主剤とする脱酸素剤を配合して成る層と、酸素ガス遮断性を有する層との積層した構成とすることにより、容器内部が高度な無酸素状態に保たれるようにしたものである。

しかしながら、これらの方法を用いると製造工程が複雑になり、材料コストが上がり、さらには得られたプラスチック容器のリサイクル性も劣るという問題点があった。そこで、これに対して、生産性が高く、材料コストも安価で、さらにはリサイクル性に障害を与えないバリア層薄膜コートの開発が望まれている。

その一つの手段として、たとえば特開平8−175528号公報や特開平8−53117号公報に記載されているように、プラスチック容器を1つずつ真空チャンバーに挿入し、プラズマCVD法により容器表面にセラミック薄膜をコーティングする方法が提案されている。これらの方法を用いることにより高価な材料を使用する必要がなく、またセラミック薄膜はかなり薄いため基本的には単一素材として取り扱うことができるためリサイクル性にも優れた容器が製造できる。しかし、その一方プラスチック容器を1つずつ真空チャンバーに挿入しなければならず、生産性の面では不十分であった。

【発明が解決しようとする課題】
本発明は以上のような状況に鑑みなされたものであり、簡単な構成で、バリア性やリサイクル性に優れたカップ状またはトレー状プラスチック容器の生産性を向上させる製造方法を提案することを目的とする。

【課題を解決するための手段】
本発明はこのような課題を達成するためになされたものであり、請求項1に記載の発明は、プラスチックシートを加熱する加熱工程(1)と、加熱されたプラスチックシートをカップ状またはトレー状の容器に成形する成形工程(2)と、成形された容器の表面にバリア性薄膜をコーティングするコーティング工程(3)と、容器以外の部分のプラスチックを除去するトリミング工程(4)とが、この順序で行われることを特徴とするバリア性プラスチック容器の製造方法である。

また、請求項2に記載の発明は、請求項1記載の発明において、前記コーティング工程でバリア性薄膜をコーティングする方法が、プラズマCVD法であることを特徴とするバリア性プラスチック容器の製造方法である。

さらにまた、請求項3に記載の発明は、請求項2記載の発明において、前記バリア性薄膜をコーティングする方法が、大気圧プラズマCVD法であることを特徴とするバリア性プラスチック容器の製造方法である。

【発明の実施の形態】
以下、本発明を図面に示す一実施形態により説明する。
図1は本発明の一実施形態を示している。プラスチックの巻取り(10)より巻出されたプラスチックシート(11)は、加熱工程(1)で成形温度まで加熱され、つぎの成形工程(2)で真空成形または圧空成形等の手段により所定の容器形状へと附形される。そして、その容器の表面にコーティング工程(3)でバリア性に優れた薄膜がコーティングされ、最後にトリミング工程(4)にて容器部分は取り出され、その他の不要部分(13)は巻き取られる。

この方法の重要な特徴は、被コーティング品すなわちプラスチック容器の搬送方法にある。従来のようにトリミング後にコーティングを行う方法では、成形された容器を個々にコーティング装置まで搬送、挿入、取出しを行わなければならなかった。したがって、工程が複雑になり、また搬送、挿入、取出しを行う装置が必要となった。しかし、本発明の方法によれば、トリミング前にコーティングを行うため、容器のコーティング装置への搬送は通常の真空成形装置と同様、シートを巻取るだけでよく、挿入・取出しも簡便に行うことができる。

プラスチック容器表面にバリア性薄膜をコーティングする方法としては、蒸着法、スパッタリング法、CVD法等のドライコーティング方法、またはスプレーコート、ディップコート等のウェットコーティング方法、パウダーコーティング方法等が考えられる。しかし、三次元形状の容器表面に均一な薄膜をつけることができ、またコーティング時も熱によりプラスチック基材のうけるダメージが少ない、乾燥・加熱等の後工程が必要ないという理由より、プラズマCVD法が最も好ましい。

プラズマCVD法は、容器を真空チャンバー内に配置し、その中に原料ガスを導入し、その状態で高周波やマイクロ波等のエネルギーを印可することで原料ガスがプラズマ化し、容器の表面に薄膜をコーティングするという方法である。この方法を用いた本発明の1実施例を図2に示す。

図2に示す装置は、主に真空チャンバー(21)、高周波電極(22)、アース電極(23)、ガス導入管(24)より構成される。容器形状に成形されたプラスチックシート(11)はアース電極(23)に密着するように配置され、かつ真空チャンバー(21)との間に挟まれる。その後真空ポンプ(図示せず)により真空チャンバー(21)内が真空状態にされ、ガス導入管(24)より原料ガス(20)が真空チャンバー(21)内に導入される。この状態で高周波がガス導入管(24)を通して高周波電極(22)に印可され、原料ガス(20)がプラズマ状態となり容器形状に成形されたプラスチックシート(11)の表面に薄膜がコーティングされる。

しかし、プラズマCVD法では低圧下の安定的なグロー放電が利用されるため、このような低圧グロー放電プラズマ装置は、高真空装置が必要であるため生産性を重視する場合には大気圧下でコーティングを行うことが好ましい。ここで言う大気圧とは、厳密に1×105 Paである必要はなく約8×104 Paから21.2×105 Pa程度の範囲のことを言う。

大気圧でコーティングを行うことにより、チャンバー内を真空にする時間、及びコーティング後に大気圧に戻す時間を必要としないため、トータルのコーティングスピードを速くすることが可能となるばかりでなく、チャンバー構造も高真空に耐える構造とする必要が無いため比較的簡単で安価に製造することができる。

また、本発明におけるトリミング前に成膜することと大気圧プラズマCVDを組み合わせることのメリットとしては、真空チャンバー(21)及びアース電極(23)とプラスチックシート(11)の間の気密性を必要としないことである。
すなわち、減圧下で行われる通常のプラズマCVD法では高真空が必要となるため、真空チャンバー(21)とプラスチックシート(11)の間、及びアース電極(23)とプラスチックシート(11)の間に高い機密性が要求される。しかし、真空成形あるいは圧縮成形されたプラスチックシート表面は平滑でない場合が多く、その部分の機密性を得ることが困難である。
したがって、大気圧プラズマCVD法を使うことにより、その部分の気密性を完全にする必要がないため好ましい。

【実施例】
本発明のバリア性プラスチック容器の製造方法をさらに詳細に説明する。
〈実施例1〉
厚さ2mmのポリプロピレン製のシートを用いて、図1及び図2に示す工程及び装置を用いて、長さ100mm、幅50mm、深さ35mm、容量150mlのトレー状容器を得た。容器の成形は、赤外線ヒーターによりシートを約160°Cに加熱した後に、真空成形法を用いて成形した。
成形された容器に、プラズマCVD法により容器内面へ厚さ20nmの酸化珪素薄膜をコーティングした。用いた原料ガスはヘキサメチルジシロキサンと酸素の混合ガスであり、コーティング時の圧力は1Paである。
その後トリミング装置において不要なプラスチック部分を削除し、実施例1のプラスチック容器を得た。

〈実施例2〉
原料ガスとして原料ガスはヘキサメチルジシロキサンと酸素の混合ガスとともにヘリウムガスをガス導入管よりチャンバー内に導入し、9×104 Paの圧力で酸化珪素膜のコーティングを行った以外は実施例1と同様の方法で、実施例2のプラスチック容器を作製した。

〈比較例1〉
バリア性薄膜のコーティングをしなかった以外は実施例1と同様の方法でトレー状容器を作製し、比較例1のプラスチック容器とした。

このようにして得られた実施例2種類、比較例1種類、合計3種類のプラスチック容器の酸素バリア性を酸素ガス透過度測定器(MOCON社製OXTRAN)により測定した結果を表1に示す(測定単位;fmol/pkg・s・Pa)。

【発明の効果】
以上に説明したように、本発明のバリア性プラスチック容器の製造方法によれば、ガスバリア性に優れた容器を簡便な方法で安価に製造することができる。

Using a polypropylene sheet having a thickness of 2 mm, a tray-like container having a length of 100 mm, a width of 50 mm, a depth of 35 mm, and a capacity of 150 ml was obtained using the process and apparatus shown in FIGS. The container was formed using a vacuum forming method after heating the sheet to about 160 ° C. with an infrared heater.
