本発明は、一般的なポリマーの発泡体及びその製造方法に関し、特に電子部品用途として有用な発泡体の製造方法に関するものである。

【従来の技術】
従来、ポリマーの発泡体を製造する方法として、化学的方法、物理的方法等が知られている。化学的方法においては、ポリマーベースに添加された化合物(発泡剤)の熱分解によりセル(気泡)が形成される。また、一般的な物理的方法として、クロロフルオロカーボン類又は炭化水素類などの低沸点液体(発泡剤)をポリマーに分散させ、次に加熱して前記発泡剤を揮発させることによりセルを形成させる方法が用いられている。

しかしながら、上記発泡剤を使用すると、腐食性ガスが発生したり低分子量成分が発泡体中に残存しやすく、ポリマーの汚染、オゾン層の破壊など各種環境に対する問題が生じる。特に電子部品では低汚染性の要求が高いため、上記方法により得られた発泡体を使用することができない。また、上記の方法では、一般に微孔質の発泡体を得ることが困難である。

このような問題を解消する方法として、近年、窒素や二酸化炭素等のガスを、例えば超臨界状態で高圧下にポリマー中に溶解させた後、圧力を開放し、ガラス転移温度まで加熱することにより気泡を形成させる方法が提案されている(特表平6−506724号公報、特開平6−322168号公報など)。この発泡法では、熱力学的不安定性を急に誘導することにより核が形成され、該核が膨張成長することで気泡が形成される。この方法によれば、ポリマーの汚染や環境に対する悪影響もなく、しかも今までにない微孔質の発泡体を得ることができる。

しかし、この方法では、形成された気泡の圧力は徐々に開放され、ポリマーには発泡による応力が残留する。そして、この残留応力によりセルが収縮し、次第にセル形状が変形してしまい、十分な発泡倍率が得られないという問題があった。この問題は、ポリマーとして特にエラストマー系樹脂を用いた場合に顕著である。
