【発明の属する技術分野】
本発明は、表皮一体成形によりヘッドレストの発泡成形体を被覆する穴開きヘッドレスト用表皮の製造方法に関する。

【従来の技術】
自動車などのシートバック上部に取付けられるヘッドレストのひとつに穴開きタイプのヘッドレストがある。斯るヘッドレストは、通常、真中に後頭部がフィットする穴を設けた表皮付き発泡成形品になっていて、発泡成形品の周面を表皮が覆う構造になっている。
この種の穴開きヘッドレスト用表皮の製造は、従来、特公平3−69683号公報(従来技術1)や特願平7−255487号公報(従来技術2)等の記載技術によって造られてきた。

【発明が解決しようとする課題】
しかるに、従来技術1によれば、最後の縫い合わせ部分である表皮下面部を縫製する際、通常の縫い方では端末接合部(縫い代)が意匠面側に現われてしまい、見栄えが悪くなっていた。端末接合部を袋状表皮の内側に隠蔽させるには、特殊なミシンを使わなければならなかった。
また、従来技術2によれば、表皮に後からインサートを挿着するため、インサート形状が限定され、環状の芯体部をもつインサートは挿着できなかった。

本発明は上記問題点を解決するもので、環状の芯体部をもつインサートに対して仕上げることが可能で、しかも、特殊な機械を使わずして、通常の縫い方でも縫い代が外に出ない穴開きヘッドレスト用表皮の製造方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成すべく、請求項1に記載の発明の要旨は、ステー部と環状の芯体部とを具備するインサートに係る該芯体部を覆う穴あきへッドレスト用表皮の製造方法において、一対のステー孔と両ステー孔間をつなぐスリットを設けて、へッドレスト下面になる表皮下面部を形成する一方、前記芯体部を組み入れながら表皮下面部だけが足らない表皮主要部を形成し、その後、芯体部を覆った該表皮主要部の上に前記スリットを利用して表皮下面部を嵌め入れ、続いて、表皮主要部の下面開口周縁と表皮下面部の周縁とを、表皮裏面が外側に向けられるようにして縫い合わせて環状筒体を形成し、しかる後、外側に出ている表皮主要部及び表皮下面部の表皮裏面を環状筒体内へ押し込み、表返しにすることを特徴とする穴あきへッドレスト用表皮の製造方法にある。

本発明のごとく、芯体部を組み入れながら表皮下面部だけが足らない表皮主要部を形成すると、環状の芯体部であっても難なく表皮内にこれを組込むことができる。そして、表皮主要部は縫い代を意匠面側に出さずに簡単に縫い上げることができる。
そして、一対のステー孔と両ステー孔間をつなぐスリットが設けられると、表皮主要部の上にスリットを利用して表皮下面部を嵌め入れ、更に、表皮主要部の下面開口周縁と表皮下面部の周縁とを、表皮裏面が外側に向けられるようにして縫い合わせることができるので、必然的に環状筒体が形成される。その後、この環状筒体の外側に出ている表皮裏面を環状筒体内へ押し込んで表返しにすると、何ら難しい作業をなすことなく所望の穴開きへッドレスト用表皮が出来上がる。

【発明の実施の形態】
以下、本発明に係る穴開きヘッドレスト用表皮の製造方法の実施形態について詳述する。
図1〜図12は、本発明の穴開きヘッドレスト用表皮の製造方法の一形態で、図1は穴開きヘッドレスト用表皮(以下、「ヘッドレスト用表皮」又は単に「表皮」という。)の斜視図、図2はインサートの斜視図、図3はヘッドレスト用表皮を部分構成する三つの表皮片の平面図、図4は図3の表皮片が縫合された斜視図、図5は図4の縫合された表皮片に馬蹄形表皮片が縫合された表皮体の斜視図、図6は表皮下面部を構成する表皮小片の平面図、図7は図6の表皮小片を縫合して形成された表皮下面部の斜視図、図8は図5の表皮体から表皮主要部にするためのヘッドレスト用表皮の下側筒状部をつくる表皮片の斜視図、図9は図5の表皮体に図8の表皮片を取り付けた後、インサートを組み入れて馬蹄形の筒状表皮体を形成した斜視図、図10は図9の筒状表皮体にヘッドレスト用表皮の下側筒状部をつくる表皮片を縫合している状態の斜視図、図11は図10の縫合を終えて表皮主要部を完成させ、これに表皮下面部を嵌め入れる姿態の斜視図、図12は表皮主要部の下面開口周縁と表皮下面部の周縁とを縫い合わせて環状筒体たるへッドレスト用表皮を完成させた斜視図である。
図1〜図12中、表皮片1〜5,馬蹄形表皮片6,表皮小片7a〜7cに表わしたハッチ模様Eは、ファブリック表皮片に係る意匠面側を示す。

最終製品たるヘッドレスト用表皮Aは、図1に示すごとく、インサート8が組み入れられて環状(ドーナツ状)に縫製され、乗員の後頭部が当たる内周部を穴開き部分Vとしている。表皮下面部に設けたステー孔73からインサート8のステー部81が突出して、図略のシートバックの頂部に固定支持されるようになっている。符号75は発泡原料の注入口である。インサート8を組込んでヘッドレスト用表皮Aを完成後、発泡原料を表皮内へ注入する時にこの注入口75を使用する。注入口75への発泡原料の注入後、表皮一体成形されたヘッドレストに仕上がっていく。
発泡成形体を覆って立体形状となるヘッドレスト用表皮Aは、ファブリック表皮で構成され、次のようにして造られる。

まず、製造に先立ち、ヘッドレスト用表皮が平面展開してできる表皮片1〜5,馬蹄形表皮片6,表皮小片7a〜7cを準備する。夫々の表皮片1〜5,馬蹄形表皮片6,表皮小片7a〜7cの周縁には一定必要量の縫い代fが予め補われている。表皮片1〜5と馬蹄形表皮片6とで表皮主要部Gがつくられ、表皮小片7a〜7cで表皮下面部7がつくられる。
ここで、表皮片1〜5,馬蹄形表皮片6,表皮小片7a〜7cの素材については、一般にファブリック表皮等が用いられるが、具体的には、ファブリック表皮にソリッドのポリウレタンフィルムを裏打ちしたものやファブリック表皮にウレタン発泡シート,ポリウレタンフィルムを一体的に重ね合わせたもの等である。アクリル,ポリアミド等の合成繊維をパイル糸とし、綿,レーヨン等を地経にしたカットパイル織物を用いてもよい。カットパイル織物には、パイル織物のパイル抜け防止の目的で樹脂コーテイングが施されている。

また、へッドレスト用表皮の縫合過程で、これに組込まれるインサート8を準備する。インサート8は、ステー部81と環状の芯体部82とを備える。具体的には、パイプを加工して、図2のようなU字状体8aを造り、該U字状体8aの二つの脚のほぼ中間位置にバー8bを横架させ、バー8bの両端とU字状体8aとを溶接固定したものである。バー8bより突き出た二本の脚部分がステー部81になり、その他の部分が環状の芯体部82を構成している。

へッドレスト用表皮の製造にあたっては、最初に、所定形状に裁断された上記表皮片1〜5のうち、穴開き部分Vの内側から背面部分を形成する三つの表皮片1〜3を取り出す(図3)。図示のごとく、各表皮片1〜3は、穴開き部分Vにあたるところが幅小で、背面部分にあたるところが幅広となる形状をしている。そして、上記表皮片1の一方の側縁に、隣接する表皮片2の側縁を意匠面同士が対向するようにして重ね合わせ、その側縁部分を縫合する(図4)。符号S1 はその縫目を示す。同様に、表皮片1の他方の側縁に、隣接する表皮片3の側縁を重ね合わせ、その側縁部分を縫糸tによって結合する。符号S2 は縫糸tによる縫目である。
縫目の形成には多くの種類があり、特に限定するものではないが、本実施形態に係る表皮片同士の縫い形式は、全て本縫い仕様を採用している。

しかる後、縫い合わされた上記表皮片1〜3の意匠面Iと、別に用意した馬蹄形表皮片6の意匠面Iとを向かい合わせるようにして互いに重ね合わせる。そして、その内周縁部分を本縫いして縫目S3 を形成する。こうして、図5のような表皮体Hが出来る。
馬蹄形表皮片6は、文字通りほぼ馬蹄形で、側縁下端部の切欠き部分61,61をつなぐ表皮片4が縫合されて環状となり、ヘッドレストの前側部分を構成する。

一方、上記表皮体Hの内側下縁部分dの両サイドをつなぐ表皮片4,5を用意する(図8)。表皮片4が、馬蹄形表皮片6に縫合され、ヘッドレストの前面部を形成し、表皮片5が、該表皮片2,3,4に縫合され、穴開き内周部分から背面部を形成する。
表皮片4,5の対応側縁の意匠面同士を重ね合せて、この重ね合わせた周縁部分を縫合する。該縫合により縫目S5 が形成される。

続いて、前記表皮体Hの内側下縁部分dと表皮片4,5の対応側縁の意匠面同士を重ね合せて、表皮片4,5の一端縁と表皮体Hとを縫合する。符号S6 は斯る縫合による縫目を示す。
そして、表皮体Hを図5の裏返し状態のまま、インサート8の芯体部82を組み入れ、これを各表皮片1〜3で巻き込むようにして、その端縁bを馬蹄形表皮片6の外周縁部分62に意匠面同士が対向するよう重ね合わせる。この重ね合う周縁部分を縫合することによって、縫目S4 をつくる。その後、表返しにして、図9のようなインサート8が組み入れられた馬蹄形の筒状表皮体Dとする。
符号Oは空洞部で、インサート8を埋設して表皮一体の発泡成形体が封入される環状空洞部の上半部分に相当する。

次いで、表皮片4,5の他端縁と表皮体Hのもう一方の内側下縁部分dとを縫合していく(図10)。符号S7 はその縫目を示す。ここでも、内側下縁部分dと表皮片4,5の対応側縁の意匠面同士が重ね合わされ、その部分の表皮裏面Rが外側に向けられた状態で縫い合わされることになる。
こうして、図11のような表皮下面部7だけが足らない表皮主要部Gを完成させる。尚、表皮主要部Gによってインサート8の芯体部82が覆われることになるが、その下面開口周縁gはめくり上げ、表皮裏面Rを外側に向けた状態にしておく。

ところで、上述の表皮主要部Gを完成させる傍ら、表皮下面部7になる三枚の表皮小片7a〜7cを用意する(図6)。
両表皮小片7a,7bは対向縁の中央部71,72が矩形に突出している。また、表皮小片7b,7cの対向縁には、両ステー部が挿通するステー孔73用の半孔731が左右位置にそれぞれ設けられている。

表皮下面部7の製造は、まず、表皮小片7a,7bの意匠面同士が向かい合うようにして中央部71,72を重ね合わせる。そして、表皮裏面側に縫い代fが出るように、対向縁両端部を縫い合わせる。中央部71,72の上縁を未結合のまま残して、その両側縁にかけてL字状の縫目αを形成することになるが、本実施形態では、中央部71,72の上縁部も部分的に縫い込んで縫目βを形成している。残された上縁部開口が発泡原料の注入口75になる。
また、表皮小片7b,7cの意匠面同士を向かい合せて、半孔731,731によりステー孔73ができるようして、表皮小片7b,7cの対向縁を縫合する。符号γは斯る縫合による縫目を示す。該縫合にあたっては、両ステー孔間を縫わずにスリット74を設けておく。
かくして、表皮下面部7が出来上がる(図7)。

ここで、図6,図7のような表皮下面部7を本実施形態は用いるが、これに代え、図13や図15のような表皮下面部7を準備することもできる。
図13は図6の表皮小片7a,7b,7cによる縫い合わせはなく、一枚物の表皮を表皮下面部7の大きさに裁断したものである。スリット74の対向縁に図14のように雄型クリップ(或いはファスナ)k1 と雌型クリップ(或いはファスナ)k2 を縫いつけて両者の嵌合でスリット74が閉まる構成である。注入口は77は、発泡原料の注入ノズル(図示せず)に合う円孔とする。
図15は、本実施形態の表皮小片7a〜7cに加え、これらと同じ材料からなる舌片78を別個独立して準備し、該舌片78を注入口75から見て遠い側にあるスリット縁(すなわち表皮小片7c)に縫合する。符号S11はその縫目を示す。舌片78は横幅がスリット74の長さに略等しくし、先端部分に括れ部781を介して両サイドに出っ張る張り出し部782を形成するものである。括れ部781は縫目βで狭められた注入口75より細幅に形成され、張り出し部782はその注入口75を越える幅広に形成されている。そして、張り出し部782を折り重ね、舌片78を注入口75へ挿入すると、張り出し部782がスリット74をくぐり抜けると同時に空洞部O内で展開する構成である。
図13や図15ごとくの表皮下面部7は、発泡成形時にスリット74の口を確実に閉じることができ、より好ましくなる(後述)。

表皮下面部7と表皮主要部Gが揃ったところで、次に、両者を縫い合わせる。スリット74を利用して表皮主要部Gの上に表皮下面部7を嵌め入れ(図11)、表皮主要部Gの下面開口周縁gと表皮下面部7の周縁79とを縫い合わせる。ここで、表皮下面部7を表皮主要部Gの上に嵌め入れる際、両者の意匠面同士が相対向するようにする。前述のごとく、表皮主要部Gの下面開口周縁gがめくり上げられ、表皮裏面Rを外側に向けた状態にしてあるので、表皮主要部G及び表皮下面部7の表皮裏面Rがたやすく外側に向けられるようにして縫い合わすことができる。符号S9 はこの縫目を示す。斯る縫い合わせによって環状筒体すなわちへッドレスト用表皮Aが完成する(図12)。
尚、前記表皮下面部7の嵌め入れ過程では、ステー孔〜スリット〜ステー孔間の間隔Lは、芯体部を覆った表皮主要部Gに対し、厳密にいえば表皮厚み分だけ短くなっているが、ファブリック表皮であるためその間隔Lを少し押し広げることができ、表皮下面部7の嵌め入れに支障はない。また、図11では、下から表皮下面部7を嵌め入れているが、勿論、図12で上方に位置するステー部81から表皮下面部7を嵌め入れてもよい。

かくのごとく、表皮主要部Gへの表皮下面部7の縫合で、環状筒体すなわちヘッドレスト用表皮Aが出来上がる。しかし、この段階では、ヘッドレスト用表皮Aがまだ部分的に裏返し状態にある。
そこで、最後に、図12の白抜き矢印のような力を加え、外側に出ている表皮主要部G及び表皮下面部7の表皮裏面Rを環状筒体内へ押し込んで、表返しにする。斯る作業を行うと、マジックを観るごとく、インサートを組み入れた図1のような所望のへッドレスト用表皮Aが得られている。
製品としてのへッドレストは、この後、注入口75から発泡原料を注入し、表皮一体成形すれば完成される。

ここで、図13のような表皮下面部7を用いた場合は、発泡原料を注入し表皮一体成形時に、クリップk1 ,k2 でスリット74を閉じておけば、成形時の発泡原料がスリット外へ洩れ出るのを阻止し、好適となる。
また、舌片78を表皮小片7cに縫合した場合は、舌片を折り曲げ、張り出し部782がスリット74をくぐり空洞部Oで展開するようにして、しかる後、発泡原料を注入し表皮一体成形を行えば、スリット74が舌片78で覆われているのでスリットからの発泡原料の洩れを防ぐことができ、好適となる。尚、図13では、互いの位置関係を判り易くすべく、表皮片7bに対し舌片78が浮き上がった状態に描かれている。しかし、実際には、括れ部781が縫目βで狭められた注入口75に挟まれ、舌片78は表皮片7bに密着した状態で発泡成形がなされ、見栄えの良い状態になっている。

このように構成したヘッドレスト用表皮の製造方法によれば、意匠面側に縫い代fを全く出さずにインサート8を組込んでへッドレスト用表皮Aに仕上げることができる。縫合は全て縫われる互いの表皮片(或いは馬蹄形表皮片,表皮小片)の表皮裏面Rが外側に向けられるように合せて、その周縁を縫うことになるので、特殊な機械を用いることなく汎用マシンを使った縫い方で可能になる。すなわち、対向部同士の縫合は、その結合時点で平面的状態が保たれるので、縫合作業は容易であり、汎用機械を用いたミシン縫い等によって簡単且つ手早く造り上げることができる。かくして、特公平3−69683号公報等にみられた縫い代部分の不都合は解消する。表返した表皮の意匠面Iに結合部に係る縫い代fが現れず、見栄えが良く、品質的に優れたものとなっている。
そして、環状の芯体部82を備えるインサート8にあっても、芯体部82を組み入れながら環状筒体表皮を造っていくので、出来上ったヘッドレスト用表皮内に芯体部82をきれいに納めることができる。環状芯体部82を採用できるので、全体的に頑強で衝撃にも強い安定したへッドレストとなる。U字状のインサートしか採用できなかった特願平7−255487号公報等に見られた制限もなくなり、内突,静荷重,前・後方衝撃に対し簡単にクリアする環状芯体部82のインサートを使用でき、有益になっている。
勿論、表皮一体成形が可能であるので、発泡成形後に表皮を発泡成形体に被せるいわゆる後被せ方式による作業がなくなり、且つ、表皮と発泡成形体が一体化することで、表皮に皺がよらず、省力化を達成し、更に、高品質の製品を生み出すことになる。

尚、本発明においては、前記実施形態に示すものに限られず、目的,用途に応じて本発明の範囲で種々変更できる。表皮片1〜5,馬蹄形表皮片6,表皮小片7a〜7c,インサート8等の形状,大きさ,材質等は目的に応じ適宜選択できる。実施形態では、表皮片同士の結合や、表皮主要部Gと表皮下面部7との結合を縫合に依ったが、接着剤結合とか高周波や超音波などの加熱結合に依ってもよい。表皮片1〜6や表皮小片7等は用途に応じて、その個数を増減させることができる。また、表皮片1〜5,馬蹄形表皮片6,表皮小片7a〜7cはファブリック表皮に限ることなく、スラッシュ成形表皮,ブロー成形表皮に代えることもできる。勿論、部分交換でも構わない。

【発明の効果】
以上のごとく、本発明の穴開きヘッドレスト用表皮の製造方法は、通常のミシン等を使った楽な製法にして、環状芯体部をもつインサートを組み入れて仕上げることが可能で、しかも、汎用マシンによっても縫い代が外に出ず、縫い代等の結合部分が全て表皮裏面側に配されるので、ヘッドレスト用表皮として、品質面,作業コスト面等から極めて優れ、加えて、これを使ったヘッドレストも当然高品質なものとなり、極めて有益となる。
