本発明は、絶縁シート材に導体をパターン形成して得た二つのフラット回路体同士を接続するフラット回路体の接続構造及びフラット回路体の接続方法に関し、特に、その電気接続部における応力集中を緩和させる改良技術に関する。

【従来の技術】
車両用ワイヤーハーネスの配索には、絶縁シート材に導体をパターン形成して得たフラット回路体を多用することで、放熱性、軽量化、組み付け作業性を向上させている。この種のフラット回路体には、複数の帯状薄板からなる導体を絶縁シート材で覆って、可撓性を有する帯状ケーブルに形成したFFC(フレキシブル・フラット・ケーブル)や、可撓性を有する絶縁基板に導体をパターン印刷したFPC(フレキシブル・プリント・配線板)等がある。

従来、この種のフラット回路体を接続するには、図3に示す、平板部1の両側縁に複数の突刺部3を起立させた金属製の電気接続端子5を用いていた。この電気接続端子5を用いてフラット回路体7、7を接続するには、先ず、二つのフラット回路体7、7に亘って、電気接続端子5の突刺部3を図4に示すように絶縁シート材9及び導体11に貫通させる。

しかしながら、上記した従来の電気接続端子を用いたフラット回路体同士の接続構造は、導体に突刺部を貫通させることで電気的且つ構造的な接続を行うため、フラット回路体に図8に示す矢印a方向の引っ張り力の他、曲げ、振動等の外力が作用すると、その外力が突刺部と貫通部との間に集中し、突刺部貫通孔が広がったり、或いは電気接続端子が変形したりして、導体と電気接続端子との電気的な接続の信頼性を低下させる問題があった。
本発明は上記状況に鑑みてなされたもので、突刺部を導体に貫通させて接続したフラット回路体に、引っ張り、曲げ、振動等の外力が作用しても、突刺部の貫通部に応力の集中することのないフラット回路体の接続構造及びフラット回路体の接続方法を提供し、もって、フラット回路体の接続部における電気的接続の信頼性向上を図ることを目的とする。

【課題を解決するための手段】
上記目的を達成するための本発明に係る請求項1記載のフラット回路体の接続構造は、絶縁シート材に導体をパターン形成したフラット回路体と、二つの該フラット回路体の前記導体及び前記絶縁シート材に突刺部を貫通させて該導体同士を電気的に接続すると共に該二つのフラット回路体に前記突刺部を加締め固定することにより構造的に接続する電気接続端子と、一方の前記フラット回路体の接続縁部で前記絶縁シート材を延出させて形成した少なくとも一対の接着用突片とを備え、前記電気接続端子によって接続した二つのフラット回路体の一方から延出した前記接着用突片を他方のフラット回路体の接続縁部に接着固定したことを特徴とする。

以下、本発明に係るフラット回路体の接続構造及びフラット回路体の接続方法の好適な実施の形態を図面を参照して詳細に説明する。
図1は本発明に係るフラット回路体の接続構造を表す外観斜視図、図2は図1に示した接続構造のフラット回路体接続前の平面図である。なお、図3〜図8に示した部材と同一の部材には同一の符号を付し、重複する説明は省略するものとする。

この実施の形態の接続構造は、複数の帯状薄板からなる導体を絶縁シート材で覆って、可撓性を有する帯状ケーブルに形成したFFC(フレキシブル・フラット・ケーブル)や、可撓性を有する絶縁基板に導体をパターン印刷したFPC(フレキシブル・プリント・配線板)等のフラット回路体21、21同士の接続に好適に用いることができる。

FFCであるフラット回路体21を製造するには、銅箔からなる導体23の一方の面に、キャリアテープと称されるフィルムを貼り合わせ、銅箔をこのフィルムと共に回路パターン形状に打ち抜く。打ち抜かれた回路パターンの他方の面に、ラミネートフィルムである絶縁シート材25を貼り合せる。次いで、導体23の一方の面に貼り合せた上記のキャリアテープを剥がし、その面に同じくラミネートフィルムである絶縁シート材25を貼り合せ、導体23をサンドイッチ状に挟んで加熱接着する。このようにして形成したシート状の回路体を、必要な形状に打ち抜くことで、フラット回路体21を得る。

この際、接続する二つのフラット回路体21、21の一方の接続縁部は、図2に示すように、凹状に打ち抜く。すなわち、一方の接続縁部には、絶縁シート材25を延出させた一対の接着用突片27、27を形成する。接着用突片27、27は、凹部の内側に複数の導体23を位置させるようにして、接続縁部の両端に配設することが好ましい。この接着用突片27、27の一方の面(図1の下面)には、熱溶着性の接着剤を塗布しておく。
