【発明の属する技術分野】
本発明は物品加工装置に関し、より詳しくは、静電容量センサを備えた物品加工装置の改良に関する。

【従来の技術】
従来、静電容量センサを備えたレーザ加工装置として、例えば特開平6−155067号公報の装置が知られている。
この公報の装置においては、加工ヘッドの下端となるノズルの先端を板状の被加工物に対して0.1mm程度まで接近させることにより、切断加工時におけるアシストガスの十分な圧力を確保すると同時にアシストガスの消費量を抑制するようにしている。
上記公報の装置においては、ノズルの先端と被加工物との間隔が0.1mm程度まで接近した状態で切断加工を行うので、静電容量センサの検出精度の誤差によって被加工物にノズルの先端が当接して加工不良を起こす虞がある。そこで、上記公報の装置においては、上記ノズルの先端部を非導電性材料で構成し、静電容量センサの検出電極を検出精度が十分に確保される適正な高さ位置に配置するようにしている。
また、上記従来技術のほかに静電容量センサを備えたレーザ加工装置として、例えば特開2000−343255号公報が知られており、この公報の装置においては、静電容量センサの出力ゲイン(ならいゲイン)を上げることでセンサの応答性を向上させ、アプローチ動作時のノズルとワークの干渉を高速に回避させることが開示されている。

【発明が解決しようとする課題】
しかしながら、上記特開平6−155067号公報の装置においては、上記静電容量センサの検出電極は上下方向のみならず横方向にも離れるため、厳密にいえば実際の加工箇所とノズルとの間隔を測定していることにならない。つまり、加工中においてノズルに対して相対的に移動してくる被加工物の表面に反りや撓みがある場合には、そのような反りや撓みの部分とノズルとの間隔を静電容量センサで早目のタイミングで検出することになる。そのために、ノズルの高さが、そのような反りや撓みに応じて少し速いタイミングで調整されることになり、ノズルと被加工物との間隔を予め設定した間隔に維持できないという欠点があった。特に、ノズルの被加工物との間隔を1mm未満となる接近状態に維持しようとする場合には、検出精度上、大きな欠点となるものであった。
また、上記特開2000−343255号公報に開示されるように、静電容量センサの出力ゲインを高くすることでセンサの応答性が向上され、ひいては検出精度の向上に有効であることは知られている。
しかしながら、静電容量センサの出力ゲインを高くすると、静電容量センサによって検出可能な範囲は、例えば2mm程度と小さくなる。そして、その検出範囲内でなければノズルの移動が制動されることはなく、2mmの高さでは通常用いる送り速度と同等の速度でノズルは移動される。つまりは、加工開始に際し、倣い制御を有効にしてノズルを被加工物に対し、1mm未満となる極めて接近した高さまで下降させて位置決めを行うと、ノズルの下降に充分な制動をかけることが困難となり、ノズルが被加工物に衝突する危険性がある。また、仮に被加工物への衝突を回避できたとしても、ゲインの高い静電容量センサからの出力に基づいてノズルが倣い制御されているので、ノズルは高速で上昇され設定した高さ位置を境に上下動を繰り返し、動作が振動的となる。このように静電容量センサのゲインを高くした状態でノズルを被加工物に接近させて加工を開始すると、ノズルの動作が不安定で必要な間隔に維持できないという欠点が生じる。
本発明の目的は、ノズルを被加工物に対して接近させて加工する場合であっても、被加工物との間隔を高精度に維持して加工を施すことが可能な物品加工装置を提供することである。

【課題を解決するための手段】
上述した事情に鑑み、請求項1に記載した本発明は、被加工物に所要の加工を施す加工ヘッドと、上記被加工物に対して加工ヘッドを接近あるいは離隔させる間隔調整手段と、上記加工ヘッドと被加工物との間隔を測定して測定結果を出力する静電容量センサと、上記静電容量センサの出力に基づいて上記間隔調整手段の作動を制御する制御装置とを備えて、上記加工ヘッドと被加工物とを所要の間隔に維持して該被加工物に加工を施すように構成した物品加工装置において、
上記静電容量センサの出力ゲインを、上記加工ヘッドと被加工物との間隔が変化した際の間隔の変化量に対する出力の変化量の比率を大きくしたハイゲインと、上記加工ヘッドと被加工物との間隔が変化した際の間隔の変化量に対する出力の変化量の比率を小さくしたローゲインとに変更可能なゲイン変更手段を設け、
上記制御装置は、加工ヘッドを所定距離まで被加工物に接近させる際には上記ゲイン変更手段によるローゲインによる静電容量センサの出力に基づいて上記間隔調整手段の作動を制御するとともに、被加工物の加工中においては上記ゲイン変更手段によるハイゲインによる静電容量センサの出力に基づいて上記間隔調整手段の作動を制御するようにしたものである。
このような構成によれば、加工ヘッドを所定距離まで被加工物に接近させて位置決めする際には、制御装置は上記ローゲインによる静電容量センサの出力に基づいて間隔調整手段の作動を制御するので、必要な間隔に安定的に加工ヘッドを位置決めすることができ、これに続く被加工物の加工中においては、制御装置は、上記ハイゲインによる静電容量センサの出力に基づいて上記間隔調整手段の作動を制御するので、被加工物との間隔を高精度に維持して加工を施すことができる。

【発明の実施の形態】
以下本発明をレーザ加工装置に適用した実施例について説明する。図1において、1はレーザ加工装置であり、このレーザ加工装置1は金属からなる板状の被加工物2にレーザ光を照射して所要の形状に切断加工を行なうことができる。
レーザ加工装置1は、被加工物2を支持して水平面におけるX方向に往復移動される加工テーブル3と、加工テーブル3の上方側に配置されて被加工物2に向けてレーザ光を照射する加工ヘッド4と、この加工ヘッド4を昇降させて該加工ヘッド4と被加工物2との間隔を調整する間隔調整手段5とを備えている。また、レーザ加工装置1は、図示しないレーザ発振器、および被加工物2と加工ヘッド4との間隔を測定する静電容量センサ6を備えるとともに、制御装置7を備えている。この制御装置7は、上記レーザ発振器の作動を制御するとともに、上記静電容量センサ6の出力に基づいて上記間隔調整手段5のモータ8の作動を制御するようになっている。

加工テーブル3は、図示しない駆動源によって水平面におけるX方向に移動されるようになっており、この加工テーブル3の駆動源の作動は、上記制御装置7によって制御されるようになっている。
上記加工テーブル3の上方側にはガイドレール11を配置している。このガイドレール11は図示しない一対の支柱にわたって架設されており、上記X方向と直交するY方向に水平に支持されている。このガイドレール11に可動フレーム12をY方向に沿って移動可能に取り付けてあり、さらに、この可動フレーム12に上記加工ヘッド4および上記間隔調整手段5のモータ8を連結している。
可動フレーム12は図示しない駆動源によってガイドレール11に沿ってY方向に往復移動されるようになっており、この駆動源の作動は制御装置7によって制御されるようになっている。制御装置7によって、上記加工テーブル3および可動フレーム12の駆動源の作動を制御することで、加工ヘッド4と被加工物2とを水平面におけるXY方向に相対移動させることができるようになっている。

上記加工ヘッド4は、可動フレーム12に鉛直下方へ向けて連結した筒状の導光路13と、この導光路13の下端部に連結した蛇腹状の伸縮部材14と、この伸縮部材14の下端部に連結した筒状のノズル15とから構成している。
上記ノズル15における先端側(下方部)は、先細りのテーパとなっており、ノズル15内にはアシストガスの供給源16からパイプ17を介してアシストガスが供給されるようになっている。
図示しないレーザ発振器から放射されたレーザ光は図示しない複数の反射鏡を介して導光路13へ導かれて、この導光路13および伸縮部材14の内部を通過した後にノズル15内で集光されてから、その下端部15aに設けた孔から被加工物2に照射されるようになっている。その際には、上記アシストガスの供給源16からノズル15内に供給されたアシストガスが下端部15aの孔から被加工物2の加工位置へ噴射されるようになっている。

ノズル15における上方外周部には、半径方向外方へ突出させた突出部15bを形成してあり、この突出部15bに上下方向の貫通孔を穿設し、そこにめねじ部15cを形成している。上記モータ8の駆動軸に鉛直下方へ向けたねじ軸18を接続してあり、このねじ軸18を上記突出部15bのめねじ部15cに螺合させて貫通させている。これにより、上記ノズル15が鉛直下方に向けて支持されている。
本実施例の間隔調整手段5は、上記モータ8、ねじ軸18、ノズル15のめねじ部15cおよび上記モータ8に作動電圧を付与するサーボアンプ21によって構成している。上記モータ8の作動は、サーボアンプ21を介して制御装置7によって制御されるようになっている。

次に、静電容量センサ6は、上記ノズル15の下端部15aに接続されて、その下端部15aと被加工物2との間の間隔の変化に応じた静電容量を検出する電極22と、この電極22で検出した静電容量の変化を電圧量の変化に変換して上記制御装置7へ出力する処理部23とから構成している。
制御装置7は、静電容量センサ6の処理部23から出力された電圧量をモータ8の作動電圧に換算して、その換算した電圧量を指令信号として上記サーボアンプ21に伝達するようになっている。サーボアンプ21は、上記制御装置7から伝達された電圧量をモータ8に付与して該モータ8を所要量だけ正逆に回転させるようになっている。これにより、ねじ軸18が正逆に所要量だけ回転されるのでノズル15が昇降されて、ノズル15の下端部15aと被加工物2との間隔(ノズル15の下端部15aの高さ)を所要の間隔に維持できるようになっている。
制御装置7には、ピアッシング加工時におけるノズル15の下端部15aと被加工物2との間隔のデータが予め記憶されている。また、制御装置7には、切断加工時におけるノズル15の下端部15aと被加工物2との間隔のデータが予め記憶されている。そして、制御装置7は、上記静電容量センサ6の処理部23からの出力電圧を基にして上記間隔調整手段5の作動を制御して、ピアッシング時および切断加工時におけるノズル15の下端部15aと被加工物2との間隔を予め記憶した所定間隔に維持する倣い制御を行なうようになっている。

しかして、本実施例は、上述した構成を前提とした上で、静電容量センサ6の出力ゲインをハイゲインとローゲインとに変更可能なゲイン変更手段24を設けたものでありノズル15を所定高さ位置まで下降させて位置決めする際には、ローゲインによる処理部23からの出力電圧に基づいて制御装置7が間隔調整手段5を制御するとともに、切断加工中においては、ハイゲインによる処理部23からの出力電圧に基づいて制御装置7が間隔調整手段5を制御するようにしたものである。
本実施例のゲイン変更手段24は処理部23に設けている。ゲイン変更手段24は第1記憶部24Aを備えており、この第1記憶部24Aは、ノズル15の下端部15aと被加工物2との間隔の変化量に対して出力電圧の変化量の比率を大きくしたハイゲインH(図2の想像線)のデータを記憶している。また、上記第1記憶部24Aは、ノズル15の下端部15aと被加工物2との間隔の変化量に対して出力電圧の変化量の比率を小さくしたローゲインL(図2の実線)のデータを記憶している。
そして、本実施例では、切断加工中には、制御装置7からゲイン変更手段24に対して、静電容量センサ6のゲインをハイゲインHに変更するように指令信号を伝達するようにしている。すると、ゲイン変更手段24は、静電容量センサ6のゲインを第1記憶部24Aに記憶したハイゲインHに変更するようになっている。
また、本実施例では、切断加工に際し、ノズル15を所定高さ位置まで下降させて位置決めする際には、制御装置7からゲイン変更手段24に対してゲインをローゲインLに変更するように指令信号を伝達するようにしている。すると、ゲイン変更手段24はゲインを第1記憶部24Aに記憶したローゲインLに変更するようになっている。

本実施例では、出力ゲインとして、図2に示すハイゲインHとローゲインLとを備えている。ハイゲインHは被加工物2とノズル15の間隔が0.2mm変化する(0.2mmに相当する静電容量の変化が検出される)毎に1Vの電圧を出力する割合(ゲイン)に設定されていて、間隔が2mmの時に10Vの電圧を出力させ、2mmを越えると検出不能となるので10Vの電圧を出力させ続けるよう設定されている。一方、ローゲインLは被加工物2とノズル15の間隔が1mm変化する(1mmに相当する静電容量の変化が検出される)毎に1Vの電圧を出力する割合(ゲイン)に設定されていて、間隔が10mmの時に10Vの電圧を出力させ、10mmを越えると検出不能となるので10Vの電圧を出力させ続けるよう設定されている。
制御装置7は静電容量センサ6の処理部23が出力する電圧量に応じて、モータ8を作動させるのに必要な作動電圧値をサーボアンプ21に指令するようになっており、例えば、図2で示すローゲインLを用いた場合では、10Vの電圧が処理部23から出力されると、制御装置7はこれに対応したモータ8の作動電圧値をサーボアンプ21に指令し、モータ8をノズル15が下降する方向に回転させる。モータ8の作動でノズル15が下降して被加工物2とノズル15の間隔が小さくなると、それに伴い処理部23からの出力電圧も減少してくるのでモータ8の作動量(回転量)も減少されノズル15の下降速度は減速される。そして、被加工物2とノズル15の間隔が0mmとなったら、処理部23からの出力電圧は0Vとなるのでモータ8の作動は停止されることになる。
本実施例における倣い制御では、静電容量センサ6からの出力電圧が0Vを維持するように、ノズル15の昇降動を制御するようにしている。このような倣い制御において、被加工物2とノズル15が維持する所定間隔の設定の仕方について説明する。
ローゲインLでは図3に実線で示すように、間隔が1mm変化する毎に1Vの電圧を出力する割合に設定されているので、例えば、維持する被加工物2とノズル15の間隔を2mmに設定する場合には、2mmに相当する静電容量の変化が検出される時に0Vの電圧が出力されるようにすればよく、予め設定された実線で示す割合で出力される電圧に対して、処理部23において2V分を差し引き、実線で示す予め設定したゲインに基づく電圧値に対して−2V分オフセットさせたオフセット電圧を制御装置7に出力するようにする。これにより、モータ8は被加工物2とノズル15の間隔が2mmの時は回転されず2mmを推持する。また、被加工物2とノズル15の横方向への相対移動により被加工物2の反りや撓みのある個所がノズル15の下方に位置されたときには、検出される静電容量の変化に対応した電圧が処理部23から出力されるので、制御装置7はこれに対応した作動指令をサーボアンプ21に出力してモータ8を作動させて、処理部23からの出力電圧が0Vとなるようにノズル15を昇降させ、設定した2mmの間隔を推持するように制御する。なお、以上においては主にノズル15を下降させるケースについて説明したが、例えば、被加工物2とノズル15の間隔が2mmを下回った場合には、負の値のオフセット電圧が出力され、この場合には制御装置7はモータ8をノズル15が上昇する方向へ回転させるよう制御する。
−方、ハイゲインHの場合は、図4に2点鎖線で示すように、間隔が0.2mm変化する毎に1Vの電圧を出力する割合に設定されているので、例えば、維持する被加工物2とノズル15の間隔を0.2mmに設定する場合には、0.2mmに相当する静電容量の変化が検出される時に0Vの電圧が出力されるようにすればよく、予め設定された2点鎖線で示す割合で出力される電圧に対して、処理部23において1V分を差し引き、2点鎖線で示す予め設定したゲインに基づく電圧値に対して−1V分オフセットさせたオフセット電圧を制御装置7に出力するようにする。これにより上述したローゲインLの場合と同様に、モータ8は被加工物2とノズル15の間隔が0.2mmの時は回転されず0.2mmを維持する。
これら維持すべき被加工物2とノズル15の間隔に対するオフセットさせる電圧値のデータは制御装置7に記憶されており、設定される間隔の値に応じて処理部23に指令されるようになっている。また、以上の説明からも明らかなように、図3で示すローゲインLの場合と図4で示すハイゲインHの場合とでは、仮に間隔を0.2mmに設定しようとすると、ローゲインLの場合はオフセットさせる電圧の値は−0.2VとなりハイゲインHの場合は−1Vとなるように、ゲインが異なればオフセットさせる電圧値も異なるので、制御装置7はオフセットさせる電圧値のデータを各ゲイン毎に記憶していて、用いる出力ゲインに対応させてオフセットさせる電圧値を指令するようになっている。

以上の構成において、レーザ加工装置1によってノズル15の高さ条件を、ピアッシング時2mm、切断時0.2mmに設定して、被加工物2に切断加工を行う場合を例にとり作動を説明する。
加工開始時には、予め処理部23に用いる出力ゲインをローゲインLとすること、および倣い制御により維持する間隔を2mm、つまり、−2V分を出力電圧をオフセットすることが制御装置7により設定されている。
そして、制御装置7により加工ヘッド4および可動フレーム12の駆動源の作動を制御して、加工ヘッド4を被加工物2における加工開始位置2aの上方まで移動させる。この時点においては、ノズル15の下端部15aと被加工物2との間隔(下端部15aの高さ)は300mmとなっている。
次に、制御装置7は、倣い制御を有効にした状態で間隔調整手段5のサーボアンプ21に作動指令を出力するので、サーボアンプ21からモータ8に作動電圧が付与されてモータ8が回転される。これにより加工ヘッド4(ノズル15の下端部15a)が被加工物2上の300mmの高さから−2V分オフセットされた8Vの出力電圧に対応する速度で下降される。

そして、加工ヘッド4が下降されて、ノズル15の下端部15aの高さが10mm以下となると、静電容量センサ6の処理部23からローゲインLに基づく出力電圧が低下され始めるので、これに伴ないノズル15の下降速度は減少される。そして、処理部23からの出力電圧が零となったら、すなわちノズル15の下端部15aと被加工物2との間隔が2mmとなったら、モータ8の回転を停止させる。
これにより、ノズル15の下端部15aの高さ、すなわちこの下端部15aと被加工物2との間隔(距離)が2mmとなるようにノズル15が位置決めされる。
この後、制御装置7は、間隔調整手段5に対する倣い制御を一旦無効にして加工開始位置2aにピアッシング加工を行う。

ピアッシング加工が終了すると、制御装置7は、オフセットさせる電圧を−2Vから−0.2Vに変更して倣い制御により維持する間隔を、切断時の条件である0.2mmに変更するとともに、レーザ発振器を作動させて、加工ヘッド4と被加工物2とを相対移動させてノズル15を加工開始位置2aから横方向に移動させて切断加工を開始させる。その後で、制御装置7は、間隔調整手段5に対する倣い制御を有効にするので、処理部23からローゲインLに基づく出力電圧が制御装置7に出力され、制御装置7はそれに基づきノズル15をピアッシング加工時の2mmの高さから切断加工時の条件である0.2mmまで下降させて接近させる。
そして、処理部23から制御装置7への出力電圧が零となると、すなわち、ノズル15aの下端部15aと被加工物2との間隔(距離)が0.2mmとなると、制御装置7はゲイン変更手段24に対して出力ゲインをハイゲインHに変更するように指令信号を伝達する。また、それと同時に、制御装置7は、処理部23に対してその出力電圧を−1V分オフセットして制御装置7へ出力するように指令信号を伝達する。
これにより、制御装置7は、ノズル15aの下端部15aと被加工物2との間隔がハイゲインHに基づいて0.2mmに維持されるように間隔調整手段5を制御して切断加工を行う。

以上の様に、加工ヘッドを300mmから2mm、2mmから0.2mmといった所定距離まで被加工物2に接近させる際には、出力ゲインをローゲインに基づいて間隔調整手段5の作動を制御するようにしたので、加工ヘッド4は十分に減速されながら接近され、振動的にならず安定的かつ速やかに位置決めすることができる。
さらに、加工中においては、ハイゲインに基づいて間隔調整手段5の作動を制御するようにしたので応答性が良く、また、加工中であれば加工ヘッド4の上下方向の変化はごく小さなものであるため振動的になることはなく、0.1mm未満といった極めて接近した間隔であっても高精度に維持することができる。
なお、上記実施例においては、ゲイン変更手段24を、静電容量センサ6の処理部23に設けていたが、この処理部23ではなく制御装置7にゲイン変更手段24を設けても良い。そのような構成であっても、上述した実施例と同様の作用効果を得ることができる。

次に、本発明に関する他の実施例としては、次のような構成であっても良い。すなわち、上記ゲイン変更手段24を、上記処理部23に設けられてハイゲインHのデータとローゲインLのデータとのいずれか一方を記憶する第1記憶部24Aと、上記制御装置7に設けられてハイゲインHのデータとローゲインHのデータとを記憶する第2記憶部24Bとで構成する。
そして、制御装置7は、間隔調整手段5により上記ノズル15を被加工物2に接近させて位置決めする際には、上記第2記憶部24BからローゲインLのデータを第1記憶部24Aにダウンロードする。そして、このときには第1記憶部24Aに記憶されたローゲインLに基づく出力電圧が制御装置7へ出力され、制御装置7はその出力電圧に基づいて上記間隔調整手段5の作動を制御する。
また、制御装置7は、被加工物2の切断加工中においては上記第2記憶部24BからハイゲインHのデータを第1記憶部24Aにダウンロードするとともに、この第1記憶部24Aに記憶されたハイゲインHに基づく出力が制御装置7へ出力されて、制御装置7はその出力電圧に基づいて上記間隔調整手段5の作動を制御する。
その他の構成は、上記最初の実施例と同じである。このような第2実施例によっても、上記最初の実施例と同様の作用、効果を得ることができる。

さらに、第3実施例として、次のような構成であっても良い。
つまり、上記処理部23にゲイン変更手段24を設けて、そのゲイン変更手段24の第1記憶部24Aに、ハイゲインHのデータとローゲインLのデータとが一体となった複合データを記憶させる(図6)。この複合データでは、上記ノズル15の下端部15aの高さが0.2mmを越える高さにおいてはローゲインLに基づいて電圧を出力するよう設定してあり、また、ノズル15の下端部15aの高さが0.2mmを下回ると、ハイゲインHに基づいて電圧を出力するよう設定している。
このような第3実施例であっても上記各実施例と同様の作用効果を得ることが可能である。

なお、上記各実施例においては、静電容量センサ6から制御装置7へ電圧を出力していたが、電流を用いていも良い。
また、上記実施例は、静電容量センサ6を備えたレーザ加工装置1に本発明を適用した場合を説明したものであるが、静電容量センサを備えたウォータジェット加工機やその他の加工ヘッドを備えた切断加工機にも本発明を適用することが出来ることは勿論である。

【発明の効果】
以上のように、本発明によれば、加工ヘッドを被加工物に対して接近させて加工する場合であっても、被加工物との間隔を高精度に維持して加工を施すことが出来るという効果が得られる。
