本発明は、自動車用のワイヤハーネス(電線)に接続される連鎖状端子を用いたコネクタの製造方法及びその製造方法に使用される連鎖状端子に関するものである。

【従来の技術】
圧接端子と電線との接続は、圧接端子をコネクタハウジングに収容した状態で、電線を圧接端子のY字状スロットを有する圧接部上に配置し、上方から電線圧接装置の押し型を押し込み、電線を押さえ込みながらY字状スロットに圧入する。圧接部は一対の圧接片を備えており、一対の圧接片の先端側内縁には、テーパ状の圧接刃が形成され、一対の圧接片の基部側内縁には、相対向する挟持部が形成されている。

圧入された電線は、両側の圧接刃によって被覆部を切り裂かれて、導体部としての芯線部を露出させる。Y字状スロットの奥側に押し込まれた電線は、挟持部によって芯線部が挟まれて、電線と圧接端子とが導通するようになっている。

コネクタハウジングには複数の端子収容室が等ピッチに形成されている。このような多極のコネクタにあっては、各端子収容室に一つずつ圧接端子が収容されるため、コネクタハウジングへの圧接端子の組付性が悪いという一つの問題がある。そこで、圧接端子の組付性の改善を図ったものとしては、先に本願出願人によって提案された連鎖状端子を含むコネクタに関する発明が開示されている(例えば、特許文献1参照)。

図7に示すように、コネクタ40は、合成樹脂製のコネクタハウジング41と、金属製の連鎖状端子45とからなっている。コネクタハウジング41は、箱状をなしていて、内側に連鎖状端子45の電気接触部46を一括して収容する端子収容室42が形成されている。

連鎖状端子45は、銅又はベリリウム―銅などの銅合金からなる導電性金属板を打ち抜き加工することによって得られ、個々の圧接端子49は金属つなぎ(図示せず)により横一列に連ねた状態に成形される。続いて、連鎖状端子45には、その本体部48中央側にアウトサート成形によって樹脂つなぎ47が形成される。

樹脂つなぎ47は、連鎖状端子45をコネクタハウジング41に保持するためのものであり、個々の圧接端子49の保持力と、隣接する個々の圧接端子49のピッチ寸法精度を高めるために、PBT(ポリブチレンテレフタレート)などのエンジニアリングプラスチック等から成形されている。樹脂つなぎ47が成形されると、金属つなぎは切断される。

【発明が解決しようとする課題】
しかしながら、前記従来の連鎖状端子45を含むコネクタ40では、解決すべき以下の問題点がある。

各圧接端子49は、樹脂つなぎ47により横一列に連結形成されているため、各圧接端子49をコネクタハウジング41に確実に、かつ複数同時に挿入することができ、圧接端子49の組付性を高めることができるものである。しかし、樹脂つなぎ47により連結された圧接端子40は、コネクタハウジング41用の成形金型にセットされ、再び成形工程を経て、コネクタハウジング41に一体成形されるものであるため、組付性を高めるための更なる改善が求められていた。

また、樹脂つなぎ47は、圧接端子49の本体部48の中央側に成形されているため、一対の圧接片51,51を備える圧接部50側は自由端となり、また、圧接端子49がコネクタハウジング41に保持された状態にあっては、一対の圧接片51,51がコネクタハウジング41の外側に突出した状態となるため、圧接片51が外部と干渉して、変形したり、Y字状スロット52に開きが生じるという心配がある。Y字状スロット52に開きが生じると、図示しない電線が圧接部50に狭持されず、電線がY字状スロット52から抜け出したり、電線と圧接端子49の導通が行われなくなってしまう。

また、コネクタ40の組立工程には、連鎖状端子45の打ち抜き工程において成形された金属つなぎを切断装置により切断する工程が含まれているため、コネクタ40の組立工程が多工程に及び、コネクタ40の生産性が低くなり、生産コストが高くなるという問題もある。

本発明は、上記した点に鑑み、コネクタハウジングに対する端子の組付けを容易に行うことができ、圧接部(接続部)の変形やY字状スロットの開きを防止することができ、端子から連鎖帯を容易に分離することができる連鎖状端子を用いたコネクタ製造方法及びその製造方法に使用される連鎖状端子を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、請求項1記載の発明は、一方に相手端子と接続する電気接触部を有し、他方に電線と接続する接続部を有する複数の端子を、連鎖帯で並列に連結してなる連鎖状端子として一体成形し、該連鎖状端子をコネクタハウジングに挿入した後に、該接続部と該連鎖帯とを分離する連鎖状端子を用いたコネクタ製造方法であって、前記コネクタハウジングに、複数段の前記連鎖状端子を並列に収容させ、各連鎖状端子の該連鎖帯を、折り曲げ方向手前側の該連鎖帯の帯幅が順次長くなるように段差を設けて突出させることを特徴とする。

上記構成によれば、一体成形された連鎖状端子をコネクタハウジングに挿入することにより、複数の端子が同時に組み付けられて、組付作業性が向上する。連鎖帯は、端子の組み付け後に分離されるから、接続部が不測の外力から保護されて、変形が防止される。

上記構成によれば、複数の端子の姿勢が一定方向に揃えられ、隣り合う端子間ピッチが一定ピッチとなるように整列されて、コネクタハウジングに複数の端子が同時に挿入されるから、端子をコネクタハウジングに組み付ける工程の作業者は、コネクタハウジングに端子を1つずつ挿入する必要がなくなり、端子の挿入忘れの心配もなくなり、確実に端子の組み付け行うことができる。

【発明の実施の形態】
以下に本発明の実施の形態の具体例を図1〜図7の図面を用いて詳細に説明する。
図1〜6は、本発明に係る連鎖状端子及び連鎖状端子を用いたコネクタ製造方法の第1の実施形態を示すものである。

図1に示すように、コネクタブロック(コネクタ)10は、合成樹脂製のコネクタハウジング12と、コネクタハウジング12に挿入される圧接端子(端子)22と、圧接端子22に接続される図示しないフラットワイヤハーネス(電線)とからなっている。コネクタブロック10は、通常のコネクタより大きいサイズのものであり、図示しない複数の外部コネクタが前後方向Xから嵌合されるようになっている。圧接端子22は、連鎖状端子20から連鎖帯21が切り離された(分離された)ものである(図4)。

このコネクタブロック10は、図示しない電気接続箱の箱本体に装着され、バッテリーからの電源電流の供給を受ける電源ブロック(図示せず)や、分岐回路を形成する配線板(図示せず)や、制御回路を形成するECU(図示せず)等とともに、中継用の内部回路を構成する組付部品である。

コネクタハウジング12は、箱状を成していて、上壁12a及び下壁12bと、両側の側壁12c(片側のみ図示する)と、奥壁としての後壁12dとからなっている。後壁12dに対向する前壁(図示せず)は開口している。コネクタハウジング12の内側には、コネクタ嵌合空間(図示せず)が形成されていて、外部コネクタ(図示せず)が前壁の開口から嵌合されるようになっている。

本実施形態の外部コネクタは、雌型端子が収容された雄型コネクタであるが、本発明は、外部コネクタを雄型コネクタに制約するものではなく、コネクタブロック12の構造によっては雌型コネクタとなる場合もある。

ここで、本明細書の説明の都合上、前後方向X、上下方向Z及び左右方向Yについて以下のように定めることとする。前後方向Xとは、コネクタハウジング12に対して圧接端子22を挿入する方向と定めることとし、前側を外部コネクタの嵌合する側とし、後側を圧接端子22の位置する側と定める。上下方向Zとは、圧接端子22の圧接部(接続部)24が延びている方向と定めることとし、上側を圧接部24の先端側とし、下側を圧接部24の基部側と定める。左右方向Yは、前後方向X及び上下方向Zに直交する方向とし、コネクタハウジング12の長手方向とする。

図2に示すように、コネクタハウジング12の後壁12dには、圧接端子22に対する端子装着部13及び端子挿入孔17がそれぞれ上下に形成されている。端子装着部13は、矩形状の筒体であり、壁面から突出していて、内側には区画壁15で等ピッチに仕切られた端子収容室14が複数形成されている。端子挿入孔17は、後壁12dに貫通形成された孔であり、端子装着部13の上壁13aと後壁12dとの交差部に形成されている。端子収容室14及び端子挿入孔17は、圧接端子22の電気接触部23(図6)に対応する寸法に形成され、スロット状に形成されている。

上側に位置する端子挿入孔17には、折曲形成された圧接端子22の脚の短い電気接触部23が挿入され、下側に位置する端子収容室14には同じく折曲形成された圧接端子22の脚の長い電気接触部23が挿入される。このように、電気接触部23の脚の長さを変えることで、上下二段の圧接端子22の干渉が防止されるようになっている(図1等)。また、上下の圧接端子22は、圧接部24の長さが異なる長さに形成されていて、上下の図示しないフラットワイヤハーネスの干渉も防止されるようになっている。

図3に示すように、端子挿入孔17に挿入される圧接端子22は、電気接触部23(図6)が端子装着部13の上壁13aに一旦載置され、前方へ押し込まれ、端子挿入孔17に挿入される。端子収容室14に装着される圧接端子22は、端子装着部13の下壁13bの延長壁13cに一旦載置され、前方へ押し込まれ、端子収容室14に挿入される。

端子挿入孔17及び端子収容室14の内壁には、挿入された電気接触部23と係合する係合部(図示せず)が設けられ、電気接触部23には、係合部と係合する係止部(図示せず)が設けられ、係合部と係止部とが係合することにより、圧接端子22が端子挿入孔17及び端子収容室14に係止され、圧接端子22が抜け出さないようになっている。なお、端子挿入孔17及び端子収容室14に圧接端子22を無理嵌め(圧入)して、圧接端子22を係止することもできる。

端子装着部13の上壁13a及び端子装着部13の延長壁13cは、圧接端子22の圧接部24にフラットワイヤハーネスを接続する際の圧入力を受け止める支持壁としても機能する。支持壁として機能させることで、圧接端子22の座りが良くなり、圧接端子22が安定してコネクタハウジング12に保持される。

次ぎに、圧接端子22について説明する。圧接端子22は、導電金属製の基板を打ち抜き、折り曲げ加工を経て成形される。図6に示すように、圧接端子22の一方には、相手端子と接続する電気接触部23が形成され、他方にはフラットワイヤハーネスと接続する圧接部24が形成されている。

電気接触部23と圧接部24は直角ないし略直角に曲げられている。個々の圧接端子22は、連鎖状端子20から連鎖帯21(図5)が切り離されたものであるが、打ち抜き成形時には、複数の圧接端子22が連鎖帯21で並列に連結された状態に成形されている。連鎖帯21は、圧接部24の先端側に連結形成されていて、圧接端子22をコネクタハウジング12に装着した後で、圧接部24にフラットワイヤハーネスを圧着する前に切り離される(図4)。

電気接触部23は、水平方向に真直に延びるタブ状に形成されている。電気接触部23と曲げ部23aとは細幅に形成されている。曲げ部23aに連成され、垂直方向に延びる圧接部24は、広幅に形成されている。圧接端子22の水平方向の長さL1と、垂直方向の長さL2は、端子挿入孔17に挿入される圧接端子22と、端子収容室14に挿入される圧接端子22とでは異なる寸法に形成されている。

端子挿入孔17に挿入される圧接端子22は、水平方向の長さL1が短く、垂直方向の長さL2が長く形成されている。端子収容室14に挿入される圧接端子22は、水平方向の長さL1が長く、垂直方向の長さL2が短く形成されている。このため、上下の圧接端子22同士が相互干渉することが防止され、また、圧接端子22の圧接部24に接続されたフラットワイヤハーネス同士も相互干渉することが防止されるようになっている。

電気接触部23は、いわゆる雄型の端子になっていて、外部コネクタの雌型端子と接続する。電気接触部23は、タブ状に制約するものではなく、ピン状等でもよいが、タブ状とすることで圧接端子22の座りの安定性が高まる効果がある。

圧接端子22には、ジョイント端子部27が形成されているものもある。ジョイント端子部27を形成することにより、コネクタブロック10内において分岐回路が形成され、いわゆるジョイント吸収が行われ、コネクタブロック10が装着される電気接続箱の回路構造が簡素化して、電気接続箱のコストダウンが図られる。

図5に示すように、複数の圧接端子22を連結する連鎖帯21は、一対の圧接片25,25の先端に括れ部21cを介して連結形成されている。連鎖帯21は、Y字状スロット30の開口を閉じるように連なっているから、一対の圧接片25,25が外部と干渉し、不測の外力を受けて変形したり、Y字状スロット30の開口に開きを生じることが防止され、一対の圧接片25,25による電線圧接力が維持されるようになっている。なお、各連鎖状端子22の連鎖帯22の帯幅を異ならせて、折り曲げ性を向上させた第2の実施形態については、後述する。

括れ部21cは、連鎖帯21と圧接片25,25との連結部分に形成された細く狭まった部分である。連鎖帯21には、個々の圧接端子22毎に2本の脚21b,21bが設けられていて、この2本の脚21b,21bと一対の圧接片25,25とが括れ部21cを介してそれぞれ連結されている。括れ部21cが設けられているから、1回ないし数回の折り曲げで連鎖帯21を簡単に切り離すことができ(図4)、特別な切断装置が不要となる。また、圧接端子22に対するフラットワイヤハーネスの接続作業性が向上し、ひいてはコネクタブロック10の組付作業性が向上する。

また、連鎖帯21を折り曲げた際に、圧接片25,25も同時に折れ曲がったり、一対の圧接片25,25の間に形成されたY字状スロット30に変形が及んだりすることもなく、フラットワイヤハーネスが圧接部24に確実に挟持されるようになっている。

図示しないフラットワイヤハーネスは、導体である芯線部が所定のピッチで配列され、その外側が絶縁体である被覆材で被覆されたものである。端末部には、圧接端子22が接続されるようになっている。

芯線部の構成材料は、公知の導体材料が使用される。例えば、軟銅線、錫めっき銅線またはニッケルめっき銅線等が使用される。被覆材は、低融点(110℃〜200℃)の熱可塑性樹脂材料を構成材料としている。熱可塑性樹脂材料としては、様々な種類のものが公知になっているが、例えば、ポリ塩化ビニル樹脂、ポリエチレン樹脂、ポリプロピレン樹脂などの高分子材料から適宜選択される。樹脂材料の種類によっては、可塑材が添加されたものや(ポリ塩化ビニル樹脂)、架橋処理が施されたもの(ポリ塩化ビニル樹脂、ポリエチレン樹脂)が用いられる。

芯線部及び被覆材の構成材料は、フラットワイヤハーネスの使用用途、使用条件を考慮して選択されるものであり、特に限定されるものではない。また、フラットワイヤハーネスのサイズ、被覆材の被覆厚さ等についても、限定されるものではなく、任意に選択可能である。

フラットワイヤハーネスを圧接端子22に接続する際は、例えば、複数の芯線部の端部を切り裂き、1本毎にばらし、ばらした各電線を圧接端子22のY字状スロット30上に配置し、上方から図示しない電線圧接装置の押し型を押し込み、各電線を押さえ込みながらY字状スロット30に圧入する。

圧入された各電線は、両側の圧接刃25a,25a(図6)によって被覆部を切り裂かれて、導体としての芯線部を露出させ、続いて、Y字状スロット30の奥側に押し込まれた各電線は、芯線部が挟持部25bによって挟まれ、各電線と圧接端子22とが導通するようになっている。

なお、圧接端子22と接続する電線は、複数の芯線部が配列されたフラットワイヤハーネスに限定されるものではない。従って、通常の円形断面の被覆電線であってもよく、電線は任意に選択可能である。

以上のように、第1の実施形態によれば、一対の圧接片25,25の先端側に連鎖帯21が連結されているから、複数の圧接端子22は、横一列に連なった状態で、コネクタハウジング12の端子収容室14及び端子収容孔17に挿入される。これにより、複数の圧接端子22が同時に挿入され、コネクタハウジング12に対する圧接端子22の組み付け時間が大幅に短縮する。また、複数の圧接端子22がコネクタハウジング12に挿入された後においても、一対の圧接片25,25は連鎖帯21で連結されているから、一対の圧接片25,25の開きが防止されて、フラットワイヤハーネスが圧接部24に確実に挟持される。圧接端子22と連鎖帯21とは、1回ないし数回の折り曲げで括れ部21cから容易に切り離され、折り曲げた際に圧接部24に変形が及ぶこともなく、連鎖帯21の分離作業性が著しく向上する。

次に、本発明に係るコネクタ製造方法及びその製造方法に使用される連鎖状端子の第2の実施形態について説明する。本実施形態と第1の実施形態の共通する構成部分については、同一符号を付して説明を省略する。
コネクタハウジング33には、上段33aと下段33bの壁部に各2列(2段)に並ぶ端子収容孔34a,34bがそれぞれ形成されており、各端子収容孔34a,34bには、各連鎖状端子36,37がそれぞれ圧入されている。この連鎖状端子36,37は、第1の実施形態の連鎖状端子20と同様にして、一方に相手端子と接続する電気接触部(図示せず)を有し、他方に電線(図示せず)と接続する圧接部24を有している。圧接部24には、括れ部21cを介して連鎖帯36a,36b,37a,37bが連設されていて、連鎖帯36a,36b,37a,37bを折り曲げることで、圧接部24から連鎖帯36a,36b,37a,37bを分離させることができるようになっている。

電気接触部は、上段33aの連鎖状端子36より下段33bの連鎖状端子37の方が長く形成されているが、各連鎖状端子36,37の電気接触部の先端は揃っている。各連鎖状端子36,37の圧接部24は同様の構成を成している。

この実施形態の連鎖状端子36,37が、第1の実施形態の連鎖状端子20と相違する点は、コネクタハウジング33の上段33aと下段33bにおいて、上側の連鎖帯36a,37aの帯幅a1,a2を下側の連鎖帯36b,37bの帯幅b1,b2より幅広に形成し、上側の連鎖帯36a,37aを帯幅方向に突出させている点である。すなわち、上側の連鎖帯36a,37aの帯幅a1,a2が広い分だけ、上側の連鎖帯36a,37aが帯幅方向に突出している点である。なお、連鎖状端子が連鎖帯の板厚方向に3列以上(3段以上)に並べて収容される場合は、下側から上側へ順に連鎖帯の帯幅を広くし、かつ突出長さを長くする。
