この発明は、パターン化された配線基板にはんだ付を行なう鉛フリーはんだ付方法と装置に関する。配線基板は、立体成形基板、プリント基板、フレキシブル基板等を含むものであり、主に、ワイヤハーネスが接続された基板に好適な鉛フリーはんだ付方法と装置に関する。

【従来の技術】
従来、パターン化された配線基板、例えば、プリント基板のはんだ付けは、一般的にフローはんだあるいはリフローはんだ付方法等によって行なわれている。例えば、特開2000−144424号に示されているものは、表面の実装品をリフローはんだ付した後で裏面側にフローはんだ付を行なうものであり、フローはんだ付では、はんだ槽に貯溜された溶融はんだを噴流させて、その噴流はんだを搬送コンベアにより搬送されるプリント基板の裏面側に噴き付けることによってはんだ付を行なっている。そして、プリント基板に噴流はんだを噴き付けてはんだ付けする際に、搬送されるプリント基板の上方より冷風を供給されて、プリント基板の表面側を冷却している。

また、従来から一般的にリフローはんだ方法で用いられていたはんだは、図8に示すように、窒素雰囲気の中で、鉛、錫の共晶はんだ(主にPbー63Sn)が使用されていた。鉛を含んだ共晶はんだは融点(約183℃)が低く濡れ性が優れていることから、はんだ付を行なった後のはんだ付性がよい。しかし、鉛を含んだ材料は、鉛が雨水等によって溶出して地下水を汚染するという環境的問題が発生していることから、鉛の成分を含まない鉛フリーはんだ方法をとらざるを得なくなってきている。

【発明が解決しようとする課題】
一方、はんだ付けされるワークがプリント基板でなく、例えば、車両に使用される回転検出装置(回転センサ)の立体成形基板を鉛フリーはんだ付で行なう場合、鉛フリーはんだにおいては、鉛を含まないことから共晶はんだに比べて融点(約232℃)が高く、しかも濡れ性が悪いことから、スルーホールのはい上がり不良やはんだ付後のはんだブリッジやはんだつらら等の外観不良を起こしやすい。つまり、立体成形基板は、樹脂ベース上にホールIC等の磁気検出素子、バイアス磁石、コンデンサ、抵抗等の回路部品を搭載して各回路部品の端子を樹脂ベースに形成された配線パターンにはんだ付をし、これを樹脂モールドした構成であり、プリント基板と異なって、スルーホール高さが著しく高く、また、はんだ部分付部の凹凸形状が大きく形成されている。しかも立体成形基板にはワイヤハーネスが付帯されている。従って、立体成形基板ではスルーホールのはい上がり高さが高く、またはんだの温度はワイヤハーネスによって熱が奪われることから、はんだが高いスルーホールをはい上がりにくい状況となっていた。

しかも、濡れ性が悪く、高融点の錫100%(あるいは鉛のない錫系合金)のはんだを使用することから、立体成形基板の配線のはんだはい上がり部分のメッキ部は、そのピール強度が低下するためにはんだ槽に僅かの時間しか暴露できない状態にある。そのために、特にスルーホールにおいてははんだ付性が低下するとともに、はんだブリッジやはんだつらら等の外観不良を発生しやすくなっていた。

この発明は、上述の課題を解決するものであり、濡れ性が悪く高融点のはんだを使用してはい上がりを確保して外観不良を防止できる鉛フリーはんだ付方法と装置を提供することを目的とする。

【課題を解決するための手段】
この発明にかかわる鉛フリーはんだ付方法と装置では、上記の課題を解決するために以下のようにするものである。すなわち、
請求項1記載の鉛フリーはんだ付方法は、パターン化される基板をはんだ槽に搬送すると、はんだ槽においては、噴流はんだ液を乱流域にした状態で、基板を所定時間、噴流はんだ液の流れに対して順送して基板に噴流はんだ液を浸漬させることから、スルーホール内に噴流はんだ液を浸入させ、パターン化されるはんだ付部にはんだ付を行なう。従って、噴流はんだ液は高さの高いスルーホール内においてもはい上がることができる。

次に、前記はんだ槽の乱流域を停止させて層流域にした後、噴流はんだ液の流れに対して、前記基板を逆送させることによって付着されたはんだを切り返すこととなる。この際、はんだが基板から離れる部分に、基板の移動速度と、はんだの流速、はんだの表面張力、ピールバック速度との力学的関係が発生する。そして、この力学的関係が吊り合うように各速度を設定することによって、はんだが無駄なく切り返しを行なえることから、はんだブリッジやはんだつららの発生をなくして外観を向上させることができる。

請求項2記載の発明では、この鉛フリーはんだ付を上記のように、乱流域・層流域で基板に噴流はんだ液を噴射することができ、しかも順送・逆送で順次基板を搬送するように行なうことができることから、はんだ槽を1槽にすることができ、1槽にすることによって装置自体をコンパクトに構成することができる。

また、請求項3記載の発明では、大気雰囲気内ではんだ付を行なうことによって、極めて短時間でのはんだ付作業を行なうことができ、作業性を向上することができる。

さらに、請求項4記載の発明では、基板が立体成形基板のようにスルーホール高さが高く、また、凹凸形状が大きく形成されていても、乱流域での噴流によってはい上がりを良好にするとともに、順送・逆送の切替えによって外観不良を防止することが可能となり、あるいは、立体成形基板やプリント基板等にワイヤハーネスを付帯させていても、ワイヤハーネスを閉じ込めてワイヤハーネスに加熱させずにはんだ槽ではんだ付を行なうことができる。。

また、請求項5記載の鉛フリーはんだ付装置は、基板がパレットに収納されることから、例えば、基板が立体成形基板であったり、プリント基板であったり、又はフレキシブル基板であっても、各基板に合わせたパレットを製作することによって全ての基板を収納することができ、特にワイヤハーネスが付帯された基板をワイヤハーネスを閉じ込めることによって、ワイヤハーネスに加熱させずにはんだ槽ではんだ付を行なうことができる。そして、収納されたパレットごとロボットではんだ槽に搬送し、はんだ付を終了した基板をパレットごと回収装置から回収できるように構成していることから、品質の良い基板を生産性を上げて作業を行なうことができる。

【発明の実施の形態】
以下、本発明の一実施形態を図面に基づいて説明する。実施形態の鉛フリーはんだ付け方法は、車両の回転検出装置(回転センサ)に使用される立体成形基板(以下、MID基板という。)をはんだ付することについて説明するものであり、図1〜2に示すはんだ付装置Mによって行なわれる。はんだ付装置Mは、機台1上に配置されるとともにMID基板10をパレット20に収納してMID基板10が収納されたパレット20をハンド201で把持するロボット2と、パレット20に収納されたMID基板10にフラックス処理するフラックス装置3と、パレット20に収納されたMID基板10に予熱を付与する加熱装置4と、MID基板10にはんだ付けするはんだ槽5と、MID基板10をパレット20に収納してはんだ付装置M内に投入するとともにはんだ付けされたMID基板10をパレット20を回収する投入・回収装置6とを有して構成されている。

MID基板10は、図3に示すように、MID基板本体部11とワイヤハーネス15とを備え、MID基板本体部11は、樹脂ベース12上にホールIC等の磁気検出素子、バイアス磁石、コンデンサ、抵抗等の回路部品を搭載(図3における裏面側に搭載するため図示せず)して各回路部品の端子を樹脂ベース12に形成された配線パターン13にはんだ付をし、これを樹脂モールドして構成されている。なお、各回路部品の端子は、樹脂ベース12に形成されたスルーホール14内に挿入されてはんだ付をすることによって配線パターン13を形造ることとなる。

そして、この実施形態におけるMID基板10において各電子部品の端子を挿通するスルーホール14は、その高さが約2.5mmに形成され、はんだ付部の凹凸差は約40μmの段差を有している。これは、通常のプリント基板に対してスルーホール13高さが約2.5倍、凹凸差は約8倍となっている。また、MID基板本体部11の一端側から延びるワイヤハーネス15は、先端にコネクタ部16(図4参照)を有して形成される。

MID基板10を収納するパレット20は、図4〜6に示すように、MID基板10以外にもプリント基板等を載置可能なベース板21と、MID基板10を上方から押える前部蓋部25と、ワイヤハーネス15をカバーする後部蓋部27とを有している。実施形態におけるベース板21には、MID基板本体部11を収納する基板載置部22と、ワイヤハーネスを収納するワイヤハーネス収納部23とを有して略矩形状に形成され、さらに、MID基板10の軸心方向に対して側部側にロボット2のハンド201に把持される被把持部24を各2か所づつ備えて構成されている。

基板載置部22には、MID基板本体部11の両端を支持する支持部221(図6参照)が形成されるとともに、MID基板本体部11の下方からはんだ噴流を噴き込むための開口部222がMID基板本体部11と略同幅に形成されている。さらに、基板配置部22には、前部蓋部25が支持部221に支持されたMID基板本体部11を上方から押圧するために一端が基板載置部22に軸支されて開閉可能に配置されている。前部蓋部25にはMID基板本体部11の両端を軽く押圧する押圧部252(図5又は6参照)が前部蓋部25の本体251(図5又は6参照)から下方に突出するように形成されるとともに、前部蓋部25を閉じた時に、基板載置部22側のマグネット223及び前部蓋部25側のマグネット253で基板載置部22に固着可能に構成されている。

次にフラックス液が塗布された基板収納体30は、ロボット2によって加熱装置4に搬送される。加熱装置4では、ロボット2がハンド201で基板収納体30を把持解除すると、基板収納体30は搬送部41で搬送されながら予熱される。この際、基板収納体30を把持解除したロボット2は、加熱装置4で予熱されて予熱部42の先端で待機している直前の基板収納体30をはんだ槽5に搬送してはんだ付をする。そして、はんだ付をした基板収納体30を投入・回収装置6で回収した後、新たな基板収納体30を把持して、フラックス処置をして加熱装置4に再び搬送する。これによって、タクトタイムを短縮することができる。

はんだ槽5に搬送された基板収納体30は、ロボット2に保持された状態のまま、はんだ槽5のノズル51上方に搬送される。実施形態のはんだは、図8に示すように、濡れ性が悪く高融点の錫100%のものを使用して、MIDはんだ付性(はんだはい上がり)を確保しながらはんだ外観不良を低減するために、基板収納体30がはんだ槽5のノズル51上方に配置される際、はんだ槽5は、下記表1のはんだ付条件で示すように、シーケンス制御あるいはコンピュータプログラミングされたモータによって乱流域を形成し、MID基板10の浸漬深さを2〜2.5mmに設定している。はんだ槽5のノズル51から噴流する噴流はんだ液は基板収納体30のパレット20の下部開口部222からMID基板10内に噴流するとともにはんだ流ガイド52に沿って流れている(順送方向)。基板収納体10がロボット2にて、はんだ槽5の上方に移動されると、基板収納体30は、水平方向に対してMID基板角度0〜8°(実施形態では約8°)の範囲内ではんだ流の順送方向に沿って移動させる。この移動は約3.5〜4秒で行なわれ、この間に、はんだがMID基板10に浸漬されることになる。
