本発明は、アルミナ繊維積層体とマグネシアシリカ質繊維ブランケットからなるブロックと、その製造方法に関する。

【従来の技術】
従来から、工業炉の断熱材として、無機繊維からなるマット、ブランケット、フェルトを積層して作られた無機繊維ブロックが多く使用されている。

無機繊維としては、アルミナシリカ繊維或いはアルミナシリカジルコニア繊維が多く使用されている。これらの繊維は、ガラス質であり、使用の際に1000℃以上に加熱されると、ムライトやクリストバライト等の結晶が析出して、繊維は収縮する。そして、長時間使用すると、結晶が成長して、強度劣化や目地開きが進行する。そのため、使用温度に制限があった。

一方、より高温で使用できるアルミナ繊維の使用も増加している。このアルミナ繊維は、アルミナ含有量が70wt%以上で残部がシリカからなる多結晶質の無機繊維である。この繊維は、予め結晶を含むため、結晶化による繊維の耐熱性の低下はない。

そこで、耐熱性の向上を目的として、アルミナシリカ繊維或いはアルミナシリカジルコニア繊維と、アルミナ繊維の両方を用いてブロックを構成することが、特開平9−156989号公報に提案されている。

【発明が解決しようとする課題】
最近、アルミナシリカ繊維は人の健康に影響を及ぼすことがわかってきた。アルミナシリカ繊維は、1000℃以上に加熱されると、クリストバライトを析出する。この結晶が析出した繊維は、珪肺の原因になると考えられている。しかし、このような健康への影響は、繊維が体内に取り込まれても、体内で繊維が溶解すれば、少なくなるものと考えられている。

このような観点から、生体内での溶解性に優れた無機繊維が求められ、開発されている。

例えば、特開2001−180977号公報では、シリカ及びカルシアを主成分として、生体溶解性に優れた無機繊維が提案されている。

しかし、このような生体溶解性に優れた無機繊維は十分な耐熱性がなく、使用温度の高い炉には使用できない。

そこで、本発明は、生体溶解性に優れ、耐熱性に優れた無機繊維ブロックとその製造方法を提供することを目的としている。

【課題を解決するための手段】
本発明の解決手段を例示すると、請求項1〜4に記載の無機繊維ブロック及びその製造方法である。

【発明の実施の形態】
本発明による無機繊維ブロックは、アルミナ繊維と、マグネシアシリカ質繊維に注目して研究されたもので、特に生体溶解性及び耐熱性に優れた無機繊維ブロックである。

アルミナ繊維の積層体と、マグネシアシリカ質繊維のブランケットを積層することにより、生体溶解性及び耐熱性に優れた無機繊維ブロックが得られる。このブロックは、繊維を体内に吸い込んだ場合でも健康への影響が少なく、この無機繊維ブロックを炉壁に使用すれば、長期間、安全な炉の操業が可能になる。

本発明に使用するアルミナ繊維は、アルミナが70重量%以上のアルミナシリカ質の繊維である。アルミナ繊維の積層体は、例えば、マットやブランケットのようにシート状に形成されていれば良い。この積層体は耐熱性及び復元性に優れている。アルミナ繊維の積層体を無機繊維ブロックにして用いることで、目地開きの少ないブロックが得られる。従って、炉壁の耐熱性が向上する。

アルミナ繊維の積層体は、1200℃で8時間加熱後の復元率が120%以上であることが望ましい。目地開きの少ないブロックを得るためには、復元率が大きい方が好ましい。しかし、120%以上であれば、容易に目地開きの十分に少ないブロックが得られる。

復元率が120%以上の積層体を得るには、繊維がカール状であることが望ましい。カール状とは、たとえば、平面に投影した形が輪の形状や、輪の一部が欠落した半円弧の形状である。カール状部分は、バネのような作用があり、復元力の大きな積層体としての機能が得られる。

復元率は、積層体の嵩密度が100kg/m3となるまで荷重を加え、厚みを 固定する。その後所定の温度で8時間維持し、そのときの積層体の厚みをa、荷重を解放したときの厚みをbとして、次式で算出する。

本発明の無機繊維ブロックは、アルミナ繊維積層体が5重量%以上であることが好ましい。5重量%未満では、前述の効果が少なく、ブロックの収縮が大きくなる。

本発明のマグネシアシリカ質繊維ブランケットは、マグネシア及びシリカを主成分とする繊維からなる。この繊維は健康への安全性を確保するために、生理食塩水溶解率が1%以上であることが好ましい。また、この繊維はマグネシアが20モル%以上含有することが好ましい。このような繊維は、生体溶解性に優れ、健康を害する恐れの少ない繊維である。

本発明の無機繊維ブロックは、このような繊維を構成材料としているので、健康に対して安全性が高い。

生理食塩水溶解率は次の方法により測定する。

繊維試料1gを200メッシュの篩を通過するまで解砕し、精秤する。この試料を300mlのコニカルビーカーにとり、生理食塩水150mlを加える。これを40℃の恒温水槽中にて、毎分120回転の速度で50時間水平振とうを行う。その後、試料を精秤して、繊維の減量を求める。減量から重量減少率を算出して、繊維の生理食塩水溶解率とする。

生理食塩水に溶解する耐熱性の繊維として、他にも、カルシアを20重量%以上含有する繊維がある。しかし、この繊維はアルミナ繊維と高温で反応を起こして、溶融して劣化するので、アルミナ繊維と共に使用できない。

本発明のマグネシアシリカ質繊維は、マグネシア及びシリカを主成分とし、これらの他に、Al2O3、ZrO2、SrOおよびCaOなどを第3成分として含 有しても良い。CaOは15重量%以下であれば、影響は少なく、含有しても良い。

このような繊維は、アルミナ繊維と共に使用しても反応を起こさず、各々の繊維の特長を維持できる優れた特性を有している。

マグネシアシリカ質繊維は、微結晶を含むことが好ましい。微結晶とは、大きさが500オングストローム以下である。微結晶を含むことにより耐熱性が向上する。微結晶が500オングストロームを越えると、繊維が脆くなって繊維の取り扱い性が低下する。

微結晶を含む繊維は、熱処理することにより容易に製作できる。好ましい温度は、処理時間により変化するが、900℃以上が有効である。

本発明に使用する繊維は、繊維径が3μm未満である繊維が10%以下であることが好ましい。その理由は、繊維径が小さいと人の肺に吸入されやすく、3μm未満だと吸入され易いからである。このような繊維は少ないのが好ましい。

本発明の無機繊維ブロックは、アルミナ繊維積層体とマグネシアシリカ質繊維ブランケットが積層されたものである。積層とは、典型的には、各シート状物を積み重ねたものである。例えば、積層を形成するには、一枚ずつを重ねても良いし、蛇腹状やU字状に折り畳んで重ねても良い。また、これらを組み合わせても良い。マグネシアシリカ質繊維ブランケットの蛇腹状の間や、U字状の中にアルミナ繊維積層体を入れて積層すると、アルミナ繊維の飛散が防止できるので、より好ましい。

実施例1〜6を説明する。

アルミナが72重量%、シリカが28重量%の繊維を用いて、厚み25mmのアルミナ繊維積層体を作った。この積層体と、マグネシア27.8モル%、シリカ70.7モル%でかつ厚み25mmのマグネシアシリカ質繊維ブランケットを重ね合わせて、全体を圧縮し、有機繊維の糸で縫製し、その後切断して、大きさが300×300×300mmの立方体である無機繊維ブロックを作製した。

この無機繊維ブロックについて収縮率を測定した。収縮率は、1200℃で24時間加熱し、その後、ブロックの積層方向の収縮率を測定した。収縮の少ないほど耐熱性に優れている。

本発明の無機繊維ブロックは、耐熱性及び生体溶解性に優れている。従って、本発明の無機繊維ブロックを使用すれば、高温においても、炉を長時間安全に使用できる。また、繊維が粉塵となって、人の体内に取り込まれた場合でも、健康を害する恐れが少ないので、安全に取り扱える。[0001]

Recently, alumina silica fibers have been found to affect human health. When the alumina silica fiber is heated to 1000 ° C. or higher, cristobalite is precipitated. It is believed that the fibers on which the crystals are deposited cause silicosis. However, such effects on health are considered to be reduced if fibers are taken into the body and the fibers dissolve in the body.

However, such inorganic fibers excellent in biosolubility do not have sufficient heat resistance and cannot be used in furnaces with high operating temperatures.

Accordingly, an object of the present invention is to provide an inorganic fiber block having excellent biosolubility and excellent heat resistance and a method for producing the same.

DETAILED DESCRIPTION OF THE INVENTION
The inorganic fiber block according to the present invention has been studied by paying attention to alumina fibers and magnesia siliceous fibers, and is an inorganic fiber block particularly excellent in biosolubility and heat resistance.

By laminating a laminate of alumina fibers and a blanket of magnesia siliceous fibers, an inorganic fiber block having excellent biosolubility and heat resistance can be obtained. This block has little effect on health even when fibers are inhaled into the body, and if this inorganic fiber block is used for a furnace wall, it is possible to operate the furnace safely for a long period of time.

The alumina fiber used in the present invention is an alumina siliceous fiber containing 70% by weight or more of alumina. The laminate of alumina fibers may be formed into a sheet shape such as a mat or a blanket. This laminate is excellent in heat resistance and restorability.
