本発明は、記録層を2層以上有する光記録媒体及びその製造方法に関する。

【従来の技術】
従来から、記録層を複数有し、これら複数の記録層に対してそれぞれ情報の記録及び/又は再生を行う構成の光記録媒体が知られている。このような光記録媒体においては、複数の記録層の間に中間層が形成されており、この中間層が複数の記録層の間隔を保持するようになされている。

中間層を形成する方法としては、例えばスピンコート法によって記録層上に中間層を形成する方法、シートを貼り合わせることにより中間層を形成する方法等、様々な方法が存在する。

【発明が解決しようとする課題】
このような既存の方法ではいずれの方法によっても気泡の混入等の不良部分の発生が不可避であり、この結果中間層上に形成される記録層、さらには光記録媒体の表面に当該気泡の形状が反映され、好ましくない凹凸を形成することとなる。この中間層表面の凹凸は、記録層の表面に現れることで、レンズ開口数NAが1未満であるような従来の記録再生光学系においてはノイズを引き起こすおそれがある。

ところで近年、記録再生光学系のレンズ開口数NAが1以上であるような光学パラメータを有し、光記録媒体と対物レンズとが極めて接近した状態で記録及び/又は再生を行う、いわゆるニアフィールド記録再生技術が提案されている。

レンズ開口数NAが1未満である場合、従来の記録再生技術では、中間層を形成することによって引き起こされる凹凸による影響は先に述べたようにノイズの発生のみであったが、ニアフィールド記録においては中間層表面の凹凸の影響はさらに深刻である。つまり、中間層表面の凹凸に起因する光記録媒体表面の凹凸が光学レンズと接触して光学系の損傷を招き、致命的な不良を引き起こす要因となるためである。このような気泡の混入によって形成される中間層表面の凹凸は、研磨等の手法によって除去することが困難である。

そこで、中間層形成時の気泡の混入を防ぐために、スパッタリング法によって中間層を形成することが考えられる。しかしながら、この手法では気泡の混入は防止できるものの、スパッタリング工程中の異常放電又はスパッタリングチャンバ内に浮遊するゴミの巻き込み等によって、やはり中間層表面に凹凸が生じる危険性がある。

そこで本発明はこのような従来の問題点を解決するために提案されたものであり、2層以上の記録層を有する光記録媒体において、中間層上に形成される記録層の平坦化及び光記録媒体表面の平坦化を実現することが可能な光記録媒体及びその製造方法を提供することを目的とする。

【課題を解決するための手段】
上述の目的を達成するために、本発明に係る光記録媒体は、中間層を介して複数の記録層を有する光記録媒体において、上記中間層は、少なくともスパッタリング法により形成された第1の中間層とスピンコート法により形成された第2の中間層との積層構造を有することを特徴とする。

以上のように構成された光記録媒体では、スパッタリング法によって形成された第1の中間層に凹凸が存在する場合であっても、この第1の中間層上にスピンコート法によって形成された第2の中間層が設けられることで、第1の中間層の凹凸の影響を第2の中間層が緩和し、中間層の表面が平坦なものとなる。このため、中間層上に形成される記録層の表面、及び光記録媒体の表面を平坦なものとすることができる。

また、中間層がスパッタリング法とスピンコート法との併用により形成されているので、スピンコート法単独で中間層を形成する場合に比べて屈折率の選択範囲の幅を広げることができ、中間層の屈折率の向上を図ることができる。

なお、上記第2の中間層は、膜厚が10nm以上、100nm以下であることが好ましい。中間層の主たる部分をスパッタリング法によって形成される第1の中間層とし、スピンコート法によって形成される第2の中間層を上記範囲内の薄膜とすることで、スピンコート法特有の気泡の発生を抑えつつ、第1の中間層の凹凸の影響を緩和して中間層の平坦化効果を確実に得られる。

また、本発明に係る光記録媒体の製造方法は、中間層を介して複数の記録層を有する光記録媒体の製造方法であって、少なくともスパッタリング法によって第1の中間層と、当該第1の中間層上にスピンコート法によって第2の中間層とをこの順に積層し、上記中間層を形成することを特徴とする。

スパッタリング法によって形成される第1の中間層は、スパッタリング工程中の異常放電、スパッタリングチャンバ内に浮遊するゴミの巻き込み等に起因して突起やへこみ等の凹凸を生じ、その表面の平滑性が損なわれているおそれがある。そこで、第1の中間層を被覆するようにスピンコート法によって第2の中間層を形成することで、第1の中間層の凹凸の影響を緩和し、中間層の表面の平坦化を実現する。このため、中間層上に形成される記録層の表面、及び光記録媒体の表面を平坦なものとすることができる。

【発明の実施の形態】
以下、本発明に係る光記録媒体及びその製造方法について図面を参照しながら詳細に説明する。

本発明を適用した、記録層を2層有する構造の光記録媒体を図1に示す。図1に示すように、本発明を適用した光記録媒体1は、基板2の一主面上に、第1の記録層3と、中間層4と、第2の記録層5とがこの順に積層されてなる。また、光記録媒体1の第2の記録層5上には、図示しないカバー層が形成されていてもよい。この光記録媒体1では、基板2の反対側、すなわち第2の記録層5側から記録光又は再生光として例えばレーザ光が入射することにより記録及び/又は再生が行われる。

この光記録媒体1においては、中間層4は、スパッタリング法によって形成された第1の中間層6とスピンコート法によって形成された第2の中間層7とがこの順に積層された積層構造とされている。

ここで、図1中の中間層4のみを抜き出して拡大した図を図2に示す。図2からわかるように、スパッタリング法によって形成される第1の中間層6は、スパッタリング工程中の異常放電、スパッタリングチャンバ内に浮遊するゴミの巻き込み等に起因して突起やへこみ等の凹凸を生じ、その表面の平滑性が損なわれている。この光記録媒体1では、第1の中間層6上にスピンコート法によって第2の中間層7が形成されているので、第2の中間層7が第1の中間層6の表面の凹凸を緩和し、第2の中間層7の表面に第1の中間層6の表面形状が反映されないようになされている。すなわち、スパッタリング法によって形成された第1の中間層6とスピンコート法によって形成された第2の中間層7とを組み合わせた積層構造とすることによって、それぞれの製法によって形成された層を単独で中間層に用いる場合に比べて中間層4の表面の平坦化を図ることができる。

そして、平坦化された中間層4上に第2の記録層5が形成されるので、第2の記録層5の表面性が改善され、第2の記録層5のノイズの低減を図ることができる。

ところで、上述したような光記録媒体1は、中間層4の平坦化を図ることにより表面の平坦化が図られているため、従来多層の記録層を有する光記録媒体では適用が困難であったニアフィールド記録に用いられて好適である。すなわち、本発明によって表面が平坦なものとされた光記録媒体1は、光記録媒体1と光学レンズとを極めて接近させた状態で記録再生を行うニアフィールド記録に用いられた場合であっても、光学系を損傷させることがなく安定した記録再生を行うことが可能である。なお、ここでニアフィールド記録とは、記録再生光学系のレンズ開口数NAが1以上であるようなものを指すこととする。

また、中間層4の殆どを占める第1の中間層6をスパッタリング法によって形成することにより、中間層の屈折率の選択範囲を広げることができ、光記録媒体の設計自由度の向上が図られる。さらに、中間層4の殆どをスパッタリング法によって形成することで、スピンコート法単独で構成した場合に比べて、中間層4の屈折率を高めることが容易となる。したがって、光学系のレンズ開口数NAを高くすることが可能となり、ニアフィールド記録に用いられる光記録媒体として好適なものとなる。

中間層4においては、スピンコート法によって形成される第2の中間層7を相対的に薄膜とすること、すなわち中間層4の殆どを第1の中間層6とし第2の中間層7の膜厚を薄くすることによって、スピンコート工程で第2の中間層7中に気泡が混入することを防止する。このような気泡の混入防止効果を確実に得るためには、スピンコート法によって形成される第2の中間層7の膜厚は500nm以下、特に200nm以下であることが好ましい。また、第2の中間層7による干渉を抑え、第2の中間層7を透過する光量分布に影響を与えないためには、第2の中間層7の膜厚は100nm以下であることが好ましい。

ただし、第2の中間層7の膜厚が薄すぎると、詳細は後述するが、たとえ高度な研磨加工を第1の中間層6に行ったとしても第1の中間層6の凹凸が第2の中間層7の表面形状に反映されてしまい、中間層4の平坦性を損なうおそれがある。このような観点から、第2の中間層7の膜厚は、10nm以上、特に20nm以上であることが好ましい。

第1の中間層6に使用可能な材料としては、スパッタリング法によって成膜可能であるとともに、記録再生光学系のレンズ開口数NAよりも高い屈折率を有する材料であることが好ましく、例えばNb2O5等が挙げられる。また、第2の中間層7に使用可能な材料としては、スピンコート法によって成膜可能な例えばSiO2等が挙げられる。

基板2としては通常の光記録媒体に用いられる従来公知の材料を使用可能であり、例えばポリカーボネート、アクリル等のプラスチック類やガラス等が好適である。

光記録媒体1が相変化型の光記録媒体である場合には、第1の記録層3及び第2の記録層5は、例えば反射膜と、第1の誘電体層と、相変化記録材料からなる相変化記録膜と、第2の誘電体層との積層膜とされる。

第1の記録層3及び第2の記録層5が有する反射膜は、光記録媒体1に入射して各層を透過してきた記録光又は再生光を反射する機能を有する。また、反射膜は、記録光又は再生光を反射する機能だけでなく、隣接する記録層で発生した熱を適度に放熱する機能も兼ね備える。反射膜の材料としては、Al、Ag、これらを含む合金等の金属材料等が挙げられる。

第1の記録層3及び第2の記録層5が有する相変化記録膜は、記録光によって結晶状態とアモルファス状態とが可逆変化し、これら2つの状態を再生光の反射率の違いによって検出しうる相変化記録材料を含有する。具体的な相変化記録材料としてはカルコゲン化合物のGeSbTeの他に、Te、Se、GeTe、InSbTe、InSeTeAg、InSe、InSeTlCo、InSbSe、Bi2Te3、BiSe、Sb2Se3、Sb2Te3等を用いることができる。

相変化記録膜を挟む一対の誘電体層の材料としては、例えばZnS−SiO2等が挙げられる。

また、第1の記録層3と第2の記録層5との構成材料及び膜厚は一致していなくともよい。勿論、第1の記録層3及び第2の記録層5は、上記の層構成に限定されない。

なお、本発明を適用した光記録媒体としては、図1に示すように中間層4が第1の中間層6と第2の中間層7との2層からなる構成に限定されない。例えば図3に示すように、スパッタリング法によって形成される第1の中間層6と、スピンコート法によって形成される第2の中間層7と、スパッタリング法によって形成される第3の中間層8とがこの順に積層されてなる中間層9を有する光記録媒体10であってもよい。この図3に示す光記録媒体10は、スピンコート法によって形成される第2の中間層7の上にさらにスパッタリング法によって形成される第3の中間層8が積層されている点で、図1に示す光記録媒体1とは異なる。スパッタリング法によって形成される第3の中間層8の膜厚がスパッタリング法によって形成される第1の中間層6の膜厚よりも薄い場合には、スピンコート法によって形成される第2の中間層7によって行われた平坦化作用を阻害する要因にはならないため、図3に示すようにスピンコート法によって形成される中間層7が中間層9の最表面に位置しなくとも本発明の効果を得ることができる。

次に、図3に示す光記録媒体10の製造方法の一例について図4のフローチャートを参照しながら説明する。

最初に、ステップS1に示すように、ガラス等からなる基板2上に、第1の記録層3をスパッタリング法等によって形成する。一例として、ガラス基板上に、反射膜としてAlと、第1の誘電体層としてZnS−SiO2と、相変化記録材料としてGe2Sb2Te5系相変化材料と、第2の誘電体層としてZnS−SiO2とをこの順にスパッタリング法によって形成した。

次に、ステップS2に示すように、第1の記録層3上にスパッタリング法によって第1の中間層6を形成する。一例として、Nb2O5からなる第1の中間層6を形成した。

次に、必要に応じて、ステップS3に示すように、第1の中間層6の表面に研磨加工を施し、突起を除去する。図5(a)に示すように、成膜直後の第1の中間層6の表面には、スパッタリング工程時の異常放電又はチャンバ内に浮遊するゴミに起因した突起11が形成されている。そこで、図5(b)に示すように、フライングテープポリッシュ法等によってこの第1の中間層6の表面を研磨し、突起11を除去して第1の中間層6の表面を平坦化する。これにより、第1の中間層6に研磨加工を行わない場合に比べて、中間層9のさらなる平坦化を図ることができる。特に、研磨加工を行うことによって第1の中間層6上に形成する第2の中間層7の膜厚を極薄とした場合であっても、第2の中間層7による平坦化の効果を確実に得られる。ただし、この研磨加工では第1の中間層6表面のくぼみの平坦化は達成されないので、スピンコート法による第2の中間層7の形成は必須である。

次に、ステップS4に示すように、第1の中間層6上にスピンコート法によって第2の中間層7を形成する。第2の中間層7としては、例えばSiO2を主成分とするSOG(Spin On Glass)材料を用いることができる。一例として、日産化学工業社製の商品名HNC−LT101を用いて第2の中間層7を形成した。実際にスピンコートする際には、0.2μm程度の径を有するフィルタを用いてこのSOG材料を濾過するとともに、下記表1に示すように塗布厚さを薄くすることによって、気泡の混入防止効果及び表面平坦化効果を確実に得ることができる。

次に、ステップS5に示すように、第2の中間層7上に、スパッタリング法によって第3の中間層8を形成する。一例として、Nb2O5からなる第3の中間層8を形成した。

次に、第3の中間層8上に、第2の記録層5をスパッタリング法等によって形成する。一例として、反射膜としてAgと、第1の誘電体層としてZnS−SiO2と、相変化記録(PC:Phase Change)材料としてGe2Sb2Te5系相変化材料と、第2の誘電体層としてZnS−SiO2とをこの順にスパッタリング法によって形成した。

最後に、第2の記録層5上にカバー層を形成することによって、図3に示すような3層からなる中間層9を有する光記録媒体10が完成する。一例として、スパッタリング法によってSiNとSiO2とSiNとをこの順に形成してカバー層とした。

上述のように、第1の中間層6をスパッタリング法によって形成し、この上に第2の中間層7をスピンコート法によって形成することで、第1の中間層6の表面の凹凸を緩和し、当該凹凸が第2の中間層7すなわち中間層9の表面形状に反映されないようにする。この結果、中間層9上に形成される第2の記録層5の表面性が改善されることとなり、第2の記録層5のノイズの低減を図ることができる。

また、上述の方法によれば、光記録媒体10の表面も平坦化されるので、光記録媒体と光学系とが極めて接近した状態で記録再生を行うニアフィールド記録に用いられた場合でも、光学系を損傷させることなく安定した記録再生を行うことが可能な光記録媒体10を製造できる。

また、表1からわかるように、中間層9をスパッタリング法によって形成される層とスピンコート法によって形成される層との積層構造とすることによって、スピンコート法単独では形成することが困難な屈折率2.4程度の材料を選定することが可能となっている。すなわち、中間層9の殆どを占める第1の中間層6をスパッタリング法によって形成することにより、中間層の屈折率の選択範囲を広げることができ、光記録媒体の設計自由度の向上が図られる。さらに、中間層9の殆どをスパッタリング法によって形成することでスピンコート法単独で構成した場合に比べて、中間層4の屈折率を高めることが容易となる。したがって、上述の方法によれば、光学系のレンズ開口数NAを高くすることが可能となり、ニアフィールド記録に用いられる光記録媒体として好適な光記録媒体を製造することができる。

なお、本発明は上述の記載に限定されることはなく、本発明の要旨を逸脱しない範囲において適宜変更可能である。例えば、光記録媒体が有する記録層は、上述の例に挙げた2層に限らず、3層以上であってもかまわない。また、光記録媒体が記録層を3層以上有する場合には、記録層間に介在する中間層も複数存在することになるが、複数の中間層のうち少なくとも1つの中間層が、上述のようなスパッタリング法によって形成される第1の中間層とスピンコート法によって形成される第2の中間層との積層構造を有していればよい。

また、上述の説明では相変化型の光記録媒体を例に挙げて説明したが、本発明はこれに限定されず、光磁気記録媒体等の書き換え型光記録媒体、追記型光記録媒体、再生専用光記録媒体等のいずれであってもよい。例えば光磁気記録媒体の場合、第1の記録層及び第2の記録層は、上述した反射膜と、この上に順次形成された例えばSiNからなる誘電体層と、例えばGdFeCo層による第1の磁性層及び例えばTbFeCo層による第2の磁性層よりなる信号記録層と、その上に形成される例えばSiO2層とSiN層とによる光透過性誘電体層を有する構成とすることができる。

さらに、光記録媒体の形状についても、ディスク状、テープ状等、公知の様々な形状を取りうることは勿論である。

【発明の効果】
以上の説明からも明らかなように、本発明によれば、中間層をスパッタリング法によって形成される第1の中間層とスピンコート法によって形成される第2の中間層との積層構造とすることで、中間層が平坦化されるので、中間層上に形成される記録層のノイズの低減を図ることができる。また、中間層をスパッタリング法によって形成される第1の中間層とスピンコート法によって形成される第2の中間層との積層構造とすることによって、屈折率の選択の幅が広がるので設計の自由度が向上した光記録媒体を提供できる。さらに、中間層を平坦化することで光記録媒体の表面の平坦化も実現され、これと同時に中間層を高屈折率材料より構成できるので、レンズ開口数NAが1以上であるようないわゆるニアフィールド記録に用いられて好適な光記録媒体を提供できる。

また、本発明に係る光記録媒体の製造方法によれば、記録層及び光記録媒体の表面が平滑化されるので、中間層上に形成される記録層のノイズを低減可能な光記録媒体を製造できる。さらに、本発明によれば、光記録媒体の表面が平滑とされるのと同時に中間層を高屈折率材料より構成できるので、記録再生光学系のレンズ開口数NAが1以上であるようないわゆるニアフィールド記録に用いられて好適な光記録媒体を製造できる。
