【発明の属する技術分野】
本発明は、ポリエーテルエーテルケトン樹脂組成物及びこれで作った電池用ガスケット並びに該ガスケットを採用した密閉型電池に関する。

【従来の技術】
樹脂の機械的強度を向上させるために、各種の樹脂にチタン酸カリウム繊維を配合することは、知られている。

具体的には、ポリエーテルケトン、ポリエーテルエーテルケトン、ポリエーテルケトンエーテルケトンケトン等のポリエーテルケトン系樹脂に6チタン酸カリウム繊維を配合した材料が提案されている(特開平7−239626号公報、特開昭61−27575号公報、特開昭60−257467号公報等)。

また、ポリエーテルエーテルケトンに8チタン酸カリウム繊維を配合した材料も提案されている(特開2002−241600号公報)。

一方、電池のガスケットの材料として、ポリエーテルエーテルケトンを用いることが、例えば、特開平5−13059号公報、特開平8−17470号公報、特開2000−67921号公報等に記載されている。

さらに、電池のガスケットの材料としてポリエーテルエーテルケトンにチタン酸カリウム繊維を配合した材料を用いることも提案されている(特開2002−75302号公報)。前記の特開2002−241600号公報もポリエーテルエーテルケトンに8チタン酸カリウム繊維を配合した材料を電池のガスケット材料として用いることを開示している。

【発明が解決しようとする課題】
ポリエーテルケトン系樹脂、例えばポリエーテルエーテルケトンにチタン酸カリウム繊維を配合した材料は、引張強さ、曲げ強さ等の点で優れた機械的強度を発揮し、チタン酸カリウム繊維として8チタン酸カリウム繊維を採用すれば長期にわたり優れた圧縮クリープ性を維持できるのであるが(特開2002−241600号公報)、例えば、電池のガスケット材料として密閉型電池の電池ケースとその開口部を閉じる封口板との間に配置して該電池ケース及び(又は)封口板のかしめ処理を行うとき、かしめ処理に伴う力が加わると割れが生じやすい。

このように、ポリエーテルケトン系樹脂、例えばポリエーテルエーテルケトンにチタン酸カリウム繊維を配合した材料はそれが用いられる状況によっては採用し難い面がある。

そこで本発明は、ポリエーテルエーテルケトン樹脂組成物であって、従来のチタン酸カリウム繊維を配合したポリエーテルエーテルケトン樹脂組成物と比べると、破断伸び、曲げ破壊ひずみ(曲げたわみ)の点で改良されており、この点を活用して各種機構部品等の材料として採用できるポリエーテルエーテルケトン樹脂組成物を提供することを課題とする。

また本発明は、電池ケース等のかしめ処理に伴う外力が加わっても割れ難く、それだけ電池の生産性を向上させることができる信頼性の高い密閉型電池用ガスケットを提供することを課題とする。

さらに本発明は、ガスケットの割れが抑制され、それだけ長期にわたり所望の性能を発揮できる信頼性の高い密閉型電池を提供することを課題とする。

【課題を解決するための手段】
前記課題を解決するため本発明は次の樹脂組成物、電池用ガスケット及び密閉型電池を提供する。
【0014】
(1)樹脂組成物
ポリエーテルエーテルケトンとワラストナイト繊維とを含むポリエーテルエーテルケトン樹脂組成物。

ポリエーテルエーテルケトンは耐熱性等の点で優れた物性を有するエンジニアリングプラスチックであるが、それ単独では機械的強度が十分と言えないところ、本発明ではこれにワラストナイト繊維を配合することで優れた機械的強度を発揮させている。特に、従来のチタン酸カリウム繊維を配合したポリエーテルエーテルケトン樹脂組成物と比べると、破断伸び、曲げ破壊ひずみ(曲げたわみ)が向上しており、この点を活用して各種機構部品等の材料として採用できる。

破断伸び、曲げ破壊ひずみ(曲げたわみ)が向上していることで、例えば、電池ケースと該電池ケースの開口部を閉じる封口板との間に発電要素が配置されるとともに該電池ケース周縁部及び(又は)封口板周縁部がガスケットを介してかしめ処理されることで密閉される密閉型電池の製造にあたり、該ガスケットの材料として用いて該かしめ処理に伴う力が加わっても、割れが生じ難い。従って、例えば密閉型電池用ガスケット材料等として幅広く利用できる。キャパシター等のガスケット材料としても利用できる。

(2)ガスケット
電池ケースと該電池ケースの開口部を閉じる封口板との間に発電要素が配置されるとともに該電池ケース周縁部及び(又は)封口板周縁部がガスケットを介してかしめ処理されることで密閉される密閉型電池用のガスケットであって、上記(1)のポリエーテルエーテルケトン樹脂組成物からなる密閉型電池用ガスケット。

このガスケットは、上記(1)のポリエーテルエーテルケトン樹脂組成物からなっており、従来のチタン酸カリウム繊維を配合したポリエーテルエーテルケトン樹脂組成物と比べると、破断伸び、曲げ破壊ひずみ(曲げたわみ)が向上している。従って、電池製造時の電池ケース等のかしめ処理に伴う外力が加わっても割れ難く、それだけ電池の生産性を向上させることができる信頼性の高いものである。

(3)密閉型電池
電池ケースと該電池ケースの開口部を閉じる封口板との間に発電要素が配置されるとともに該電池ケース周縁部及び(又は)封口板周縁部がガスケットを介してかしめ処理されることで密閉されている密閉型電池であって、該ガスケットが上記(1)のポリエーテルエーテルケトン樹脂組成物からなる密閉型電池。

この電池のガスケットは、上記(1)のポリエーテルエーテルケトン樹脂組成物からなっており、従来のチタン酸カリウム繊維を配合したポリエーテルエーテルケトン樹脂組成物からなるガスケットと比べると、破断伸び、曲げ破壊ひずみ(曲げたわみ)の点で改良されている。従って、該ガスケットは電池製造時の電池ケース等のかしめ処理に伴う外力等の外力が加わっても割れ難く、該ガスケットを採用しているこの密閉型電池は長期にわたり所望の性能を発揮できる信頼性の高いものである。

【発明の実施の形態】
以下本発明の実施の形態について説明する。
本発明に係るポリエーテルエーテルケトン樹脂組成物はマトリクスとしてのポリエーテルエーテルケトンにワラストナイト繊維を配合したものである。マトリックスになるポリエーテルエーテルケトンとしては公知のものをいずれも使用でき、例えば、次の一般式で表わされる基本繰返し単位を含むものを挙げることができる。

使用するポリエーテルエーテルケトンには、上記の基本繰返し単位と共に、必要に応じて、次の一般式で表わされる繰返し単位の1種又は2種以上が含まれていてもよい。

市販のポリエーテルエーテルケトンをそのまま使用してもよく、例えば、商品名:VICTREXとして市販されているビクトレックス社製のもの等を挙げることができる。ポリエーテルエーテルケトンの配合量は特に制限はなく、得られる組成物の用途等に応じて適宜選択すれば良いが、1年、好ましくは数年以上の長期間にわたって高水準で耐熱性と機械的強度とを保持するという観点からは、ポリエーテルエーテルケトン樹脂組成物全量の20重量%〜97重量%、好ましくは30重量%〜95重量%とすればよい。

使用するワラストナイト繊維は、CaSiO3 で表わされる組成を有する繊維状物である。ワラストナイト繊維は表面処理をしなくてもよいし、一般的なカップリング剤で表面処理してもよい。一般的なカップリング剤としては、シラン系カップリング剤、アルミニウム系カップリング剤、チタン系カップリング剤などを例示できる。

ポリエーテルエーテルケトン樹脂組成物におけるワラストナイト繊維の配合量は特に制限はなく、得られる組成物の用途等に応じて適宜選択すれば良いが、機械的強度、特に破断伸び、曲げ破壊ひずみ(曲げたわみ)を向上させ、維持させるという観点から、ポリエーテルエーテルケトン樹脂組成物全量の3重量%〜80重量%、好ましくは5重量%〜70重量%とすればよい。

ワラストナイト繊維を配合したポリエーテルエーテルケトン樹脂組成物には、その優れた特性を損なわない範囲で、例えば、無機質充填剤、顔料、酸化防止剤、帯電防止剤、離形剤、潤滑剤、熱安定剤、ドリップ防止剤、難燃剤、紫外線吸収剤、光安定剤、遮光剤、金属不活性剤、老化防止剤、可塑剤、衝撃強度改良剤、相溶化剤等の一般的な樹脂添加剤の1種又は2種以上が含まれていても良い。

ポリエーテルエーテルケトン樹脂組成物は、ポリエーテルエーテルケトンとワラストナイト繊維とのそれぞれ所定量及び必要に応じて樹脂添加剤の適量を、任意の手段により混合又は混練することにより製造できる。より具体的には、例えば、粉末、ビーズ、フレーク又はペレット状の各成分を、1軸押出機、2軸押出機等の押出機、バンバリーミキサー、加圧ニーダー、2本ロール等の混練機等を用いて混合及び混練することにより、ペレット状の樹脂組成物を製造できる。

ポリエーテルエーテルケトン樹脂組成物は、例えば、プレス成形、射出成形、押出成形等の任意の樹脂成形法に従って、所望の形状の成形体とすることができる。例えばポリエーテルエーテルケトン樹脂組成物を、密閉電池用ガスケットの形状に成形することにより、密閉電池用ガスケットを得ることができる。

ワラストナイト繊維を含むポリエーテルエーテルケトン樹脂組成物は、耐熱性に優れ、機械的強度、特に破断伸び、曲げ破壊ひずみ(曲げたわみ)の向上したものであるとともに、チタン酸カリウム繊維を配合した樹脂組成物と同様に、良好な成形加工性や表面平滑性を示し、金型や成形加工機に損傷を与えないという特性を示すから、各種の成形材料として好適に使用できるものである。

具体的実施例及び比較例について説明する。なお、実施例、比較例で使用した樹脂及びワラストナイト繊維は次の通りである。
ポリエーテルエーテルケトン(商品名:VICTREX 450G、ビクトレックス・エムシー(株)製、以下「PEEK」という。)
ワラストナイト繊維(大塚化学(株)製「バイスタルK」、繊維長23μm〜31μm、繊維径2μm〜3μm、以下「バイスタルK」という。)
チタン酸カリウム繊維(大塚化学(株)製「ティスモD102」、繊維長10μm〜20μm、繊維径0.3μm〜0.6μm、以下「PTW」という。)

実施例1〜2及び比較例1〜2
表1に示す配合割合(重量%)で、PEEKを二軸混練押出機のメインホッパーに投入し、380℃で溶融混練した後、サイドフィーダーから、バイスタルK(又はPTW)を加え、溶融混練して押出し、ワラストナイト繊維配合のポリエーテルエーテルケトン樹脂組成物及びチタン酸カリウム繊維配合のポリエーテルエーテルケトン樹脂組成物のペレットをそれぞれ製造した。

上記で得られた樹脂組成物のペレットを、JIS試験片作製用金型(金型温度140℃)を装着した射出成形機(商品名:JS75、(株)日本製鋼所製、シリンダー温度380℃)に投入して射出成形し、各種JIS試験片を製造した後、210℃で2時間アニーリング処理し、以下の性能試験に供した。

(1)成形収縮率:90mm×50mm×3mmの金型にフィルムゲートで成形品を作成し、次式により算出した。
成形収縮率(%)=[(金型寸法−成形品寸法)/金型寸法]×100
(2)引張強さ及び破断伸び:JIS K7113に準じて測定した。
(3)曲げ強さ、曲げ弾性率及び曲げ破壊ひずみ(曲げたわみ):JIS K7171に準じて測定した。
(4)IZOD(ノッチ付きアイゾット衝撃値):JIS K7110に準じ、1号試験片で評価した。
結果を表1 に示す。

表1から、ワラストナイト繊維(バイスタルK)を配合したポリエーテルエーテルケトン樹脂組成物(実施例1、2)は、チタン酸カリウム繊維(PTW)を配合したポリエーテルエーテルケトン樹脂組成物(比較例1、2)と比較すると、比較例1、2と同様に機械的強度に優れていることが分かるが、特に、破断伸び及び曲げ破壊ひずみ(曲げたわみ)の点において、比較例1、2より優れていることが分かる。

次に本発明に係るワラストナイト繊維配合のポリエーテルエーテルケトン樹脂組成物を成形してなるガスケットを採用した密閉型電池の1例につき図1を参照して説明する。

図1に示す電池は、電池ケース1と電池ケース1の開口部を閉じる封口板2との間に発電要素3が配置されたコイン型電池であり、一般にボタン電池等と称されているものである。発電要素3は所定材料からなる正極31、所定材料からなる負極32及びこれらの間に配置さたセパレータ33からなり、少なくともセパレータ33に電解液を含浸させてある。正極31、負極32は導電性接着剤51、52により電池ケース1、封口板2の内底に接着してある。

封口板2の周縁部21は発電要素3の側面に対向するように曲げられており該周縁部端211は外側へ折り曲げ重ねされている。本発明に係るワラストナイト繊維配合のポリエーテルエーテルケトン樹脂組成物を成形してなる環状のガスケット4が封口板周縁部21の該折り曲げ重ねされた部分に差し込み配置されているとともに電池ケース1の底面に密着しており、さらに、該電池ケース1の周縁部11がガスケット4の外周側面に密着するようにかしめ処理されている。

ガスケット4は該かしめ処理に伴う外力を受けるが、該ガスケット材料はチタン酸カリウムを配合したポリエーテルエーテルケトン樹脂組成物より破断伸び及び曲げ破壊ひずみ(曲げたわみ)が大きいので、チタン酸カリウムを配合のポリエーテルエーテルケトン樹脂組成からなるガスケットと比べると割れ発生は極めて少ない。

前記実施例1、2の樹脂組成物からなるガスケット、前記比較例1、2の樹脂組成物からなるガスケットをそれぞれ成形により形成してみた。図2にそれらガスケットの断面形状を示す。図2のガスケットは環状のガスケットであり、外径D=23mm、内径d=12mm、外周部の高さH=6mm、内周部の高さh=2.5mm、肉厚t=0.5mmである。

これらガスケットを図1に示すガスケット4として用いて図1に示す構造の電池を製造したところ、実施例1、2の樹脂組成物からなるガスケットを用いてそれぞれ100個ずつ製造した電池においては該ガスケットに割れの発生は見られなかった。しかし、比較例1、2の樹脂組成物からなるガスケットを用いて製造した電池には、比較例1のガスケットについては100個中20個、比較例2のガスケットについては100個中15個に割れが発生した。なお、電池ケース1のかしめ処理に伴い変形したガスケットの断面形状は概ね図1に示すものであり、外周部はかしめ処理により内側へ曲げられ、高さH’=4mmに変形した。

このように本発明に係るワラストナイト繊維配合のポリエーテルエーテルケトン樹脂組成物からなるガスケット4は、電池ケースのかしめ処理に伴う外力が加わっても割れ難く、それだけ電池の生産性を向上させることができる信頼性の高いものである。また電池は、ガスケット4の割れが抑制され、それだけ長期にわたり所望の性能を発揮できる信頼性の高い密閉型電池となっている。
なお、電池だけでなく、キャパシター等にも本発明に係るワラストナイト繊維配合のポリエーテルエーテルケトン樹脂組成物からなるガスケットを採用することができる。

本発明によれば、ポリエーテルエーテルケトン樹脂組成物であって、従来のチタン酸カリウム繊維を配合したポリエーテルエーテルケトン樹脂組成物と比べると、破断伸び、曲げ破壊ひずみ(曲げたわみ)の点で改良されており、この点を活用して各種機構部品等の材料として採用できるポリエーテルエーテルケトン樹脂組成物を提供することができる。
