【発明の属する技術分野】
本発明は、光触媒含有シートに関し、詳しくは耐久性に優れた光触媒含有シートに関するものである。

【従来の技術】
光触媒は、紫外線などの光を照射することにより、活性化し、接触している物質や付近に存在する物質の化学変化を誘引する光触媒活性を有する物質である。光触媒は、紙、樹脂、金属、セラミックなどの物質を担持体として様々な抗菌、消臭効果を有する加工品として利用されている。特に紙を担持体とした光触媒含有シートは、軽量であり、比較的強度を得やすいので、空気浄化装置などの素材として利用されている。
しかし、従来知られている紙の内部に光触媒をすき込んだ内添型の光触媒含有シートは、活性を得るために大量の光触媒を添加しなければならない。また、自らの光触媒活性によって、光照射された紙質部が劣化し、そのため光触媒が脱落して光触媒活性が低下したり、シート強度が低下することがあった。さらに、防炎性に劣るという問題もあった。

【発明が解決しようとする課題】
本発明は、上記従来技術の状況に鑑みてなされたものであり、耐久性に優れた光触媒含有シートを提供することを目的とする。

【課題を解決するための手段】
本発明者らは、上記課題を解決するために鋭意検討を行った結果、特定の紙基材の表面に、バインダーと光触媒を含有したコート剤を被覆することにより、紫外線を長期に亘り照射しても、担持体の劣化がなく、耐久性に優れた光触媒含有シートを得ることができることを見い出し、この知見に基づいて本発明を完成するに至った。

すなわち、本発明は、セルロース繊維と水酸化アルミニウムと無機繊維からなり、セルロース繊維に対する水酸化アルミニウムと無機繊維の合計量の重量比が70:30〜5:95である無機質紙からなる紙基材の表面に、バインダーと光触媒を含有したコート剤が被覆されていることを特徴とする光触媒含有シートを提供するものである。
以下、本発明を詳細に説明する。

【発明の実施の形態】
本発明に使用される紙基材は、セルロース繊維と水酸化アルミニウムと無機繊維からなり、セルロース繊維に対する水酸化アルミニウムと無機繊維の合計量の重量比が70:30〜5:95である無機質紙である。
無機繊維としては、ガラス繊維、アルミナ繊維、シリカ繊維、シリカ−アルミナ繊維、シリカ−アルミナ−マグネシウム繊維、ジルコニア繊維、チタニア繊維、石綿などの無機繊維が挙げられる。無機繊維の好ましいものとしては、シリカ繊維、シリカ−アルミナ繊維、シリカ−アルミナ−マグネシウム繊維が挙げられる。
水酸化アルミニウムの平均粒径は、特に制限ないが、通常50μm以下であればよく、好ましくは1〜30μmである。
無機繊維の平均繊維径は、特に制限ないが、通常1〜40μmのものであればよく、好ましくは3〜30μmである。
また、無機繊維の平均長さも特に制限ないが、通常は1〜500μmであり、好ましくは10〜100μmである。
無機繊維は、1種単独で用いてもよいし、2種以上を組み合わせて用いてもよい。

無機質紙に含有されるセルロース繊維に対する水酸化アルミニウムと無機繊維の混合割合は、重量比で70:30〜5:95であり、60:40〜20:80が好ましい。
なお、無機質紙により防炎性を付与するために難燃剤を添加することが可能である。難燃剤としては、例えばスルファミン酸グアニジン、リン酸グアニジン、テトラホウ酸グアニジン、スルファミン酸アンモニウム、リン酸アンモニウム、リン酸メラミンなどが挙げられる。難燃剤は、1種単独で用いてもよいし、2種以上を組み合わせて用いてもよい。
難燃剤の含浸量は、特に制限ないが、5〜100g/m2が好ましく、特に10〜50g/m2が好ましい。

本発明に使用されるコート剤は、バインダーと光触媒を含有する。
バインダーは、紫外線による劣化の少ない、耐光性に優れたもので、かつ光触媒による劣化がほとんどないものが好ましい。
バインダーは、無機バインダー、有機バインダー、あるいは無機バインダーと有機バインダーの混合バインダーのいずれでもよいが、無機バインダーと有機バインダーの混合バインダー、無機バインダーが好ましく、特に無機バインダーが光による劣化が小さいので好ましい。
無機バインダーとしては、乾燥することで無機被膜を形成するバインダーである乾燥型バインダー(例えば、水ガラス(珪酸ソーダ)、ホスファゼンポリマーなど)、縮合反応などにより高分子化したり、他の物質(硬化剤)との反応により高分子化するバインダーである反応型バインダー(例えば、コロイダルシリカ、アルキルシリケートなど)が挙げられ、好ましくは作業性などから、乾燥型バインダーの水ガラスである。
有機バインダーとしては、例えばアクリル樹脂バインダー、シリコーン樹脂バインダー、シリコーン・アクリル樹脂バインダー、塩化ビニル樹脂バインダー、フッ素樹脂バインダーなどが好ましい。
これらのバインダーは、1種単独で用いてもよいし、2種以上を組み合わせて用いてもよい。
なお、無機バインダーと有機バインダーの混合バインダーを用いる場合、無機バインダーと有機バインダーの混合割合は、特に制限ないが、無機バインダーが30重量%以上、特に好ましくは50重量%以上が好ましい。

光触媒は、光触媒活性を有する物質であれば特に制限ないが、0.5〜5eVの禁止帯幅を有するものが好ましく、特に好ましくは1〜3eVの禁止帯幅を有するものである。光触媒の好適な具体例としては、例えば二酸化チタン、三酸化ストロンチウムチタン、三酸化タングステン、三酸化鉄、三酸化ビスマス、硫化カドミウムなどが挙げられ、好ましくは二酸化チタンである。
これらの光触媒は、亜鉛化合物などの他の化合物により表面処理されたものでもよい。
光触媒の平均粒径は、特に制限ないが、50μm以下が好ましく、特に1μm以下が好ましい。
また、光触媒の比表面積は、特に制限ないが、5m2/g以上が好ましく、特に、50m2/g以上が好ましい。
光触媒は、1種単独で用いてもよいし、2種以上を組み合わせて用いてもよい。
上記バインダーと光触媒の含有割合は、特に制限ないが、重量比で5:95〜70:30が好ましく、特に20:80〜60:40が好ましい。
なお、より効果的な脱臭および抗菌効果を期待するならば、光触媒含有シートから光触媒が脱落しない程度のバインダー量にすることが望ましい。

コート剤の紙基材表面への被覆量は、特に制限ないが、0.1〜100g/m2が好ましく、より好ましくは1〜30g/m2である。
コート剤を被覆する紙基材の表面は、片面でもよいし、両面でもよく、用途に応じて適宜選択すればよい。
コート剤の紙基材表面への被覆方法は、特に制限なく種々の方式を用いることができ、例えばエアーナイフコーター、ブレードコーター、バーコーター、グラビアコーター、ロールコーター、カーテンコーター、ダイコーター、コンマコーター、サイズプレスなどが挙げられるが、エアーナイフコーター、ブレードコーター、ロールコーター、サイズプレスが好ましい。
本発明の光触媒含有シートは、光が照射されることによりシートの表面に吸着されている物質や、シートの表面近辺に存在する物質を化学的に変化させる作用を必要とされる種々の用途に使用できる。特に、紙基材として無機質紙を使用する場合は、防炎性を有するので、防炎性を要求される用途に使用できる。用途の具体例としては、例えば、空気浄化装置用素材、全熱交換素子用素材などが挙げられる。
本発明の光触媒含有シートは、用途に応じて、種々の形状に変えて用いることができる。空気浄化装置用素材、全熱交換素子用素材に用いる場合は、ハニカム構造にして用いることが好ましい。

次に、本発明を実施例及び比較例によりさらに具体的に説明する。なお、本発明は、これらの例によって何ら制限されるものではない。

実施例1
木材パルプ(NBKP/LBKP=3/7、叩解度:32°SR)に水酸化アルミニウム(平均粒径:10μm)およびシリカ・アルミナ繊維(平均繊維径:5μm、平均長さ:30μm)の無機物質を混合し、米秤量100g/m2の無機質紙基材シートを作成した。この無機質紙基材シートの成分割合は、木材パルプ/無機物質の重量比=40/60であり、水酸化アルミニウム/シリカ・アルミナ繊維の重量比=80/20である。
この無機質紙基材シートの両方の表面に、光触媒としての二酸化チタン(平均粒径:7×10-3μm、比表面積:250m2/g、石原産業(株)製)と無機バインダーとしての水ガラス(珪酸ソーダ)を67:33の割合で混合したコート剤を、エアーナイフコーターで5g/m2(乾燥時)の厚さに被覆して、光触媒含有シートを作成した。

実施例および比較例の光触媒含有シートの物性を測定した結果を表1に示す。

なお、光触媒含有シートの物性の測定方法は、下記の方法により行った。
(1)紫外線劣化性
光触媒含有シートをEYEスーパーUVテスター(大日本プラスチック(株)製)により、63℃、50%RH、80mW/cm2、36時間の条件で耐光試験を行い、耐光試験後の光触媒含有シートの光触媒脱落性と強度を評価した。
(i)光触媒脱落性
耐光試験後の光触媒含有シートを、引き裂き、脱落した光触媒の量を測定し、下記の基準に従って、評価した。
◎:光触媒の脱落が全くなかった。
○:光触媒の脱落が僅かにあった。
△:光触媒の脱落が少しあった。
×:光触媒の脱落が著しかった。
(ii)強度
耐光試験前後の光触媒含有シートについて、JIS P−8116に準じて、引裂強度を測定し、劣化率を求めた。

【発明の効果】
本発明の光触媒含有シートは、光触媒の脱落を防ぐことができ、長期に亘って光触媒活性を維持することができる。また、紙基材の内部に光触媒が存在する従来の光触媒含有シートと異なり、紙基材の表面に光触媒がより多く存在するので、より効果的な脱臭および抗菌効果が得られ、かつ光触媒の被覆量も少なくすることができる。従って、本発明の光触媒含有シートは、実用上極めて有用である。[0001]
