本発明は、壁張用クロス、壁張用クロスの製造方法、および壁張用クロスの張り付け方法に関するものである。

【従来の技術】
従来、住宅等の壁に張り付ける壁装材としては、クロス(壁紙)と呼ばれる化粧シートが広く用いられている。そして、このクロスの購入者の様々な好みに応えるために、クロスの製造業者によって、色彩や模様の異なる様々な種類のクロスが製造されている。

図7および図8に、それぞれ、従来のオレフィン樹脂製クロスおよび従来の塩化ビニル樹脂製クロスの構成を示す。図7に示すように、従来のオレフィン樹脂製クロスは、裏打ち紙と呼ばれる紙製の基材11上にオレフィン樹脂層12を形成することにより構成されている。同様にして、図8に示す従来の塩化ビニル樹脂製クロスは、紙製の基材11上に塩化ビニル樹脂層22を形成することにより構成されている。

所望の色彩を有するオレフィン樹脂製クロスを製造する際には、まず、オレフィン樹脂を用いて、基材11上にオレフィン樹脂層12を形成する。次に、所望の色彩の水性絵の具を用意する。そして、この水性絵の具を、基材11上に形成されたオレフィン樹脂層12に吹き付ける(プリントする)。これにより、所望の色彩を有するオレフィン樹脂製クロスが製造される。

一方、所望の色彩を有する塩化ビニル樹脂製クロスを製造する際には、まず、塩化ビニル樹脂に油性絵の具を混ぜて、所望の色彩に着色する。次に、油性絵の具で着色された塩化ビニル樹脂を用いて、基材11上に塩化ビニル樹脂層22を形成する。必要があれば、この後さらに、基材11上に形成された塩化ビニル樹脂層22に油性絵の具をプリントして、絵柄を設けることも可能である。これにより、所望の色彩を有する塩化ビニル樹脂製クロスが製造される。

【発明が解決しようとする課題】
上述したように、従来の壁張用クロスへの着色は、壁張用クロスを製造する過程において行われる。したがって、壁張用クロスの構造上の理由および製造工程上の理由から、壁張用クロスへの着色を、クロスの張り付けを行う現場において張り付ける際に行うことはできなかった。

このような理由から、例えば新築の建物において新たにクロスを張り付ける必要がある場合には、建物の使用者(壁張用クロスの購入者)はクロスの色彩を事前に選択する必要がある。

このようなクロスの色彩の選択は、通常、壁張用クロスの販売業者によって予め用意された色見本(実際のクロスの一部を切り取って作製されたカード状の見本)を、事前に参照することによって行われる。また、多くの場合において、このような色彩の選択は、現場である建物とは別の場所(例えば業者のショールーム)において行われる。そして、後日、業者は、購入者が選択した種類のクロスを必要な量だけ用意し、現場である建物において、そのクロスを壁面に張り付ける。

しかしながら、カード状の色見本に基づいて事前に行う色彩の選択は、多くの場合、建物や室内の雰囲気等を実際に感じ取りながら、現場である建物において行われるものではない。すなわち、このようなクロスの色彩の選択は、購入者が記憶している建物や室内の雰囲気等(または購入者がイメージしている雰囲気等)に基づいて、現場から離れた場所で事前に行われる。そのため、クロスの張り付け作業が完了した後、購入者が実際の現場に出向いて室内の様子を確認してみると、実際にクロスが張り付けられた室内の雰囲気が、カード状の色見本に基づいて色彩の選択を行った時の購入者のイメージとは異なっているときがある。このような場合に、すでに壁面に張り付けられているクロスを剥がして、購入者が真に希望する新たな色彩のクロスをあらためて張り付けることは、購入者にとって経済的な負担が大きい。

また、業者が事前に用意することが可能な色彩の種類の数には限度がある。そのため、購入者が事前に色見本を参照した場合であっても、必ずしも、その色見本の中に購入者が望む色彩が含まれているとは限らない。

したがって、現場である建物において実際にクロスを張り付ける際に、クロスを張り付ける専門業者と共に購入者も現場に出向き、その現場において建物や室内の雰囲気等を感じ取りながらクロスの色彩を決定することが可能であれば、購入者にとって都合が良い。また、その際に、現場で購入者の要望を聞きながら色調等を微妙に調整して、購入者が真に希望する色彩のクロスをその場で用意することが可能であれば、購入者にとってより都合が良い。

本発明は、このような問題を解決するために成されたものであり、壁張用クロスを張り付ける実際の現場において、壁張用クロスの色彩を自由に作ることができるようにすることを目的とする。

【課題を解決するための手段】
上記課題を解決するために、本発明においては、紙製の基材層と、上記基材層上に形成された樹脂層と、上記樹脂層上に形成された透明フィルム層と、を含む積層体として構成され、上記積層体のうち、上記基材層と上記樹脂層とから成る積層体の部分には、上記基材層および上記樹脂層を貫通するように、流動体を浸入させるための複数の浸入孔が形成されている。

本発明の他の態様では、上記透明フィルム層は、ポリエチレン製フィルム、ポリ塩化ビニリデン製フィルムおよびアクリル樹脂製フィルムのうちのいずれかより構成されている。

【発明の実施の形態】
以下、本発明の実施形態を図面に基づいて説明する。
(第1の実施形態)
まず最初に、図1に基づいて、本発明の第1の実施形態に係る壁張用クロスの構成について説明する。図1は、第1の実施形態に係る壁張用クロスの構成を示す図である。図1(A)は壁張用クロスを上方(無色透明のポリエチレン製フィルム13が設けられた側)から見た状態を示している。図1(B)は図1(A)のV−V線に沿った断面の拡大した状態を示している。

図1(B)に示すように、本実施形態の壁張用クロスは、裏打ち紙と呼ばれる紙製の基材(基材層)11と、該基材11の上に形成されたオレフィン樹脂層12と、耐汚染性を有する無色透明のポリエチレン製フィルム(透明フィルム層)13とを含む積層体として構成されている。本実施形態において、基材11上に形成されるオレフィン樹脂層12は、後述する着色工程において着色接着剤の色と同じ色に染まり易いように、白色(クリーム色などの白に近い色を含む)を有している。

この積層体において、基材11とオレフィン樹脂層12とから成る積層体の部分(積層体部分1)には、該積層体部分1を貫通するように、流動体(後述する着色接着剤)を浸入させるための複数の浸入孔4が形成されている。

複数の浸入孔4のそれぞれは、図1(A)に示すように、その横断面が直径数mm(例えば2mm)程度の大きさを有するように形成されている。また、複数の浸入孔4は、隣り合う他の浸入孔と数mm程度(例えば3mm程度)の間隔を有するように、オレフィン樹脂層12のほぼ全面に渡って等間隔で形成されている。なお、本実施形態において、浸入孔4の形状は、図1(A)に示されるような円形の横断面を有するものに限定されない。本発明に用いられる着色接着剤が浸入可能であって、且つ着色接着剤をオレフィン樹脂層12の内部に浸透させることが可能であれば、いかなる形状に形成されても良い。

次に、図2に基づいて、第1の実施形態に係る壁張用クロスの製造方法について説明する。図2は、第1の実施形態に係る壁張用クロスの製造手順を示す図である。図2(A)は、基材1とオレフィン樹脂層12とから構成される積層体部分1の断面を示している。図2(B)は孔あけロール7で積層体部分1に複数の浸入孔4を形成している状態を示している。図2(C)は浸入孔4が形成された後の積層体部分1の断面を示している。図2(D)は図2(C)に示す積層体部分1上にポリエチレン製フィルム13をコーティングしている状態を示している。

この壁張用クロスを製造する際には、まず基材11上にオレフィン樹脂層12を形成して、基材11とオレフィン樹脂層12との積層体(積層体部分1)を得る(図2(A)参照)。次に、孔あけロール7を用いて、この積層体部分1に、該積層体部分1を貫通するように、複数の浸入孔4を形成する(図2(B)参照)。このようにして形成された浸入孔4を有する積層体部分1を、図2(C)に示す。最後に、図2(D)に示すように、無色透明なポリエチレン製フィルム13を、複数の浸入孔4が形成された積層体部分1のオレフィン樹脂層12上にコーティングする。

ポリエチレン製フィルム13をコーティングする際には、まず、オレフィン樹脂層12の表面(またはポリエチレン製フィルム13の裏面)に接着剤を塗布する。次に、このオレフィン樹脂層12にポリエチレン製フィルム13を重ねる。そして、ポリエチレン製フィルム13を加熱して、ロールで加圧しながら圧着する。これにより、オレフィン樹脂層12とポリエチレン製フィルム13とが融合する。その結果、積層体部分1とポリエチレン製フィルム13とが一体に構成され、図1(B)に示すような積層体の壁張用クロスが製造される。なお、本実施形態ではポリエチレン製フィルム13の厚さは特に限定しないが、例えば10μ〜100μm程度が好ましい。

ポリエチレン製フィルム13をコーティングする工程において、透明フィルムを加熱する温度は、ほぼ190℃〜210℃の温度範囲内であることが好ましい。ほぼ190℃以上の温度で透明フィルムを加熱することにより、樹脂層と透明フィルムとを適当に融合させることができる。その結果、圧着後において、透明フィルムが樹脂層から剥がれることを防ぐことが可能になる。また、ほぼ210℃以下の温度で透明フィルムを加熱することにより、圧着する際に透明フィルムが溶けてしまうことを防ぐことが可能になる。

上述した手順を経て製造された壁張用クロスには、模様を設けることが可能である。この場合には、例えば、圧着後のポリエチレン製フィルム13の上に、印刷などにより模様として絵柄を設ける。あるいは、圧着後のポリエチレン製フィルム13の上に、凹凸が形成されたロールを用いてエンボス加工を施すことにより、凹凸模様を形成する。このような凹凸が形成されたロールを用いて、上述したポリエチレン製フィルム13のコーティングを行っても良い。この場合には、コーティングと同時にエンボス加工を行うことができるので、作業効率を改善することができる。

なお、エンボス加工を行う際には、凹凸模様の縁に相当する部分(尖った部分)に対して丸める処理が施されたロールを用いることが好ましい。このようなロールを用いることにより、エンボス加工の際にロールの凸部によってポリエチレン製フィルム13が破損することを防ぐことが可能である。

次に、図3に基づいて、本実施形態の壁張用クロスを壁面に張り付ける際の手順について説明する。図3は、図2に示す手順を経て製造された壁張用クロスを壁面に張り付ける際の手順について説明する図である。図3(A)は、本実施形態の壁張用クロスに着色糊(着色接着剤)6を塗布している状態を示している。図3(B)は、塗布された着色糊6が浸入孔4を介してオレフィン樹脂層12の内部に浸透する過程にある状態を示している。図3(C)は、着色糊6によって着色された壁張用クロスを壁面に張り付けた状態を示している。

まず最初に、図2に示す手順を経て得られた壁張用クロスを、必要な量だけ、壁張用クロスを張り付ける予定の実際の建物(例えば新築の一戸建て)に搬入する。また、この壁張用クロスを壁面に張り付けるための水性でんぷん糊(接着剤)を用意する。さらに、壁張用クロスの購入者の要求(クロスの色彩に関する要求)をある程度満たせる程度に、複数種類の色彩の水性絵の具(着色剤)を用意する。なお、以上の作業、および以下に述べるクロスの張り付け作業は、通常、壁張用クロスの販売業者等の専門業者によって行われる。

次に、その建物の現場において、業者は、壁張用クロスの購入者(建物の使用者)から、直接、希望するクロスの色彩を伺う。この際、購入者は、現場である建物に実際に出向き、建物や室内の雰囲気等を感じ取りながら、業者に好きな色を告げることが可能である。すなわち、購入者は、クロスを張り付ける現場において、その現場の雰囲気を実際に自分の目で見て肌で感じながら、自分の好みの色彩(クロスの色彩)をその場で業者に告げることができる。この場合、購入者が選択することが可能な色彩は、業者が事前に用意した種類の絵の具の色に限定されず、好みの色を自由に告げることが可能である。

そして、業者は、購入者からの要求に応じて、用意した複数種類の水性絵の具の中から、購入者の要求に合った色の水性絵の具(または要求に比較的近い色の水性絵の具)を選ぶ。この場合、選択する絵の具の色の種類は、1種類であってもよく、また、2種類以上の組み合わせであってもよい。

次に、用意した水性でんぷん糊に水を適量加え、全体が均質になるように攪拌する。これと同時に、水性でんぷん糊と水との混合物に、選択した1種または2種以上の水性絵の具を適量加える。そして、この混合物の色彩が購入者が希望するクロスの色彩に近づくように、水性絵の具を適量加えながら攪拌を続ける。

この際、購入者は、糊の着色過程(水性でんぷん糊と、水性絵の具と、水との混合過程)に立ち会って、絵の具が添加された糊の色彩について要求を述べることが可能である(例えば「もう少し淡い色にしてください」等)。以上のようにして、現場での購入者の立ち会いの下、購入者が希望(イメージ)するクロスの色彩に近い色彩の糊(着色糊6)が生成される。

次に、ハケを用いて(図3(A)参照)、図2に示す手順で製造された壁張用クロスの基材11の表面(ポリエチレン製フィルム13が形成された面とは反対の面)に、所望の色彩に染まった着色糊6を塗布する。

着色糊6の塗布を行う際には、積層体部分1の浸入孔4の奥深くにまで着色糊6を十分に浸入させる。着色糊6が浸入孔4の内部に浸入し続けると、やがて、着色糊6は、浸入孔4の周囲の切断面(浸入孔4を形成した際に生じたオレフィン樹脂層12の管状の切断面)を通って、浸入孔4からその周囲のオレフィン樹脂層12へと放射状に浸透し始める(図3(B)参照)。

このような着色糊6の塗布を十分に行うことにより、浸入孔4が着色糊6で満たされるとともに、着色糊6が、積層体部分1のオレフィン樹脂層12のほぼ全体に渡って浸透する(図3(C)参照)。なお、本実施形態においては、着色糊6を浸入させる浸入孔4を積層体部分1に形成するだけでなく、当該積層体部分1のオレフィン樹脂層12上にポリエチレン製フィルム13をコーティングしている。その結果、着色糊6が十分に浸入し且つ浸透した場合であっても、壁張用クロスの表面(ポリエチレン製フィルム13の表面)から着色糊6がにじみ出る(漏れ出る)ことを防止することができる。

着色糊6がオレフィン樹脂層12のほぼ全体に渡って十分に浸透すると、オレフィン樹脂層12のほぼ全面が、着色糊6の色に染まる。同時に、浸入孔4は、所望の色に染まったオレフィン樹脂層12と同じ色の着色糊6で満たされる。一方、オレフィン樹脂層12上にコーティングされたポリエチレン製フィルム13は、無色透明である。したがって、ポリエチレン製フィルム13側からクロスを眺めると、クロスのほぼ全面が所望の色(着色糊6の色)に均質に染まって見えるようになる。

このように、本実施形態においては、着色糊6を生成する際の着色剤として水性の絵の具を用い、接着剤として水性のでんぷん糊を用いている。また、樹脂層としてオレフィン樹脂を用いている。ここで、水性のオレフィン樹脂に対しては、水性の物質が染み込み易い。したがって、水性の着色剤および水性の接着剤を用いることにより、オレフィン樹脂層12に浸透し易い着色接着剤を生成することができる。

また、浸入孔4は、図1(A)に示すように積層体部分1の全面に渡って等間隔に配置されており、しかも、その間隔があまり広くならないように配置されている(数mm程度の間隔)。このように配置された浸入孔4に浸透し易い着色接着剤を入れることにより、浸透孔4を中心とする半径数mm程度の周囲を十分に着色することが可能になる。その結果、数mm程度の間隔で点在する浸入孔4が形成されたオレフィン樹脂層12を、ほぼ全面に渡って所望の色に均質に着色することができる。

最後に、上述した手順により得られた所望の色彩に染まった壁張用クロスを、図3(C)に示すように壁面に張り付ける。

ところで、本実施形態の壁張用クロスは、積層体部分1の表面に耐汚染性に優れた無色透明のポリエチレン製フィルム13をコーティングすることによって構成したので、長期間使用しても汚れにくく、かつ、仮に表面に汚れが付着した場合でも容易に除去することができるようになる。したがって、クロスの張り替えを長期間不要とし、メンテナンスにかかる作業およびコストを削減することができるとともに、資源の無駄遣いを抑制することができる。また、クロスの表面に付着した汚れを洗浄しながら長期間に渡って使用することができるので、一部分の僅かな汚れが原因で壁面全てのクロスを張り替えなければならないという事態を回避することができる。

次に、図4に基づいて、本実施形態の壁張用クロスの洗浄手順について説明する。図4は、第1の実施形態に係る壁張用クロスの洗浄手順を示すフローチャートである。

本実施形態の壁張用クロスは、従来の壁張用クロスと同様に、壁面に張り付けた状態で長期間放置しておくと、多少汚れが生じてくる。具体的には、図3(C)に示す状態のクロスのポリエチレン製フィルム13上に、埃やヤニ等が付着することにより、汚れが生じてくる。

汚れた壁張用クロスを洗浄する際には、まず、洗浄用ブラシを漂白剤に浸す。そして、この洗浄用ブラシを用いて、壁張用クロスの表面に、漂白剤をムラなく塗る(ステップS11)。この際、汚れの激しい箇所がある場合には、その箇所を歯ブラシ等を用いてこすることが好ましい。

壁張用クロスの表面に塗布された漂白剤から泡が発生し、この泡の色が変化してきたら、水布を用いて漂白剤を拭き取る(ステップS12)。この段階で拭き取れなかったヤニ等が残っている場合には、上述したステップS11およびS12を繰り返す。なお、汚れが激しい場合には、漂白剤を塗布した後、しばらく(例えば15分程度)放置しておくことが好ましい。

次に、アルカリ系洗浄剤を塗布して、ステップS12において拭き取ることができなかった油汚れを拭き取る(ステップS13)。なお、このアルカリ系洗浄剤は、前に塗布した漂白剤が乾燥した後に塗布することに留意すべきである。漂白剤とアルカリ系洗浄剤が混ざると、有毒ガスが発生するだけでなく、アルカリ系洗浄剤の洗浄効果が得られにくくなるからである。

そして、最後に、乾いた布にシンナーを付けて、マジックやボールペン等のインク汚れを拭き取る(ステップS14)。なお、エンボス模様の凹部に付着したインク汚れに関しては、歯ブラシ等にシンナーを付けて、こすり落とすことが好ましい。

以上詳しく説明したように、第1の実施形態では、基材11とオレフィン樹脂層12とから成る積層体部分1に複数の浸入孔4を形成し、更に積層体部分1の上にポリエチレン製フィルム13をコーティングして壁張用クロスを構成したので、当該クロスを壁面に張り付ける際に着色糊6を用いることによって、浸入孔4を着色糊6で満たすことができるだけでなく、この浸入孔4の周囲にあるオレフィン樹脂層12の部分を着色糊6で着色することができる。これにより、積層体部分1の全体を均質に着色することができる。

また、積層体部分1の上には透明のポリエチレン製フィルム13をコーティングしているので、ポリエチレン製フィルム13の上から見たときには、積層体部分1の色が透けて見え、あたかもクロス自体に着色したかのように見せることができる。その結果、現場である建物において、壁張用クロスの色彩を作ることできる。しかも、着色糊6の生成(水性でんぷん糊と、水性絵の具と、水との混合)は、現場である建物において、購入者から色彩に関する希望を直接聞きながら行うことが可能である。したがって、壁張用クロスの購入者は、色見本等を参照して事前に色彩の選択を行うことなく、クロスを張り付ける当日に、現場である建物において希望する色のクロスを直接入手することができる。

また、着色糊6の生成過程において、1種または2種以上の絵の具の添加量を微妙に調整することにより、購入者の希望に応じて色彩の微妙な調整を行うことが可能である。したがって、壁張用クロスの購入者によって、通常の色見本には含まれていないような色の要求がなされたとしても、適当な種類の色の絵の具を適量配合することにより、購入者が希望するクロスの色に近い色の着色糊6を生成することができる。そして、このような着色糊6を用いることにより、購入者が真に希望する色のクロスを壁面に張り付けることが可能になる。

なお、上記第1の実施形態では、水性の接着剤としてでんぷん糊を用いる例について説明したが、これに限定されない。水性であって且つオレフィン樹脂に浸透可能であれば、いかなる接着剤を用いることも可能である。

また、上述した着色糊6を塗布する方法は、図3(A)および(B)に示すようなハケを用いる方法に限定されない。例えば、回転する糊付けロールを備えた糊付け機械を用いて、壁張用クロスの基材11の表面に、着色糊6を半自動的に塗布することも可能である。
