【発明の属する技術分野】
本発明は、石油ファンヒーターの点火用・気化用及び酸素濃度検出用センサーの補助加熱ヒーターなど各種産業機種に使用するセラミックヒータ、あるいは半導体素子を搭載する基板やパッケージ、さらには各種電子部品等、通電して機能を持たせるようにした通電デバイスに関する。

【従来の技術】
従来より、セラミック体に、発熱体、回路等の導体を備え、この導体に通電することによって、何らかの機能を持たせるようにした通電デバイスが使用されている。

この通電デバイスの一つとして、従来から平板・ロッド状及び管状などの形状をしたセラミックヒータが使用されている。

図1〜3に、ロッド状のセラミックヒータの概略図を示した。内部電極の取り出し構造として、あらかじめセラミックシート2にスルーホール12を設け、この中に導電性ペーストを充填して、セラミックシート2外側へ導通をとり、その上にメタライズ8を導電性ペーストを用いてプリントする。その後、セラミック軸3に、発熱体ペースト(発熱部4、引き出し部5)をプリントしたセラミックシート2を巻き付け焼成し、セラミックヒータ焼結体を得る。

その後、メタライズ8の表面にNiメッキ9を施した後、Ni等の金属リード7をAu/Cu系・Ag/Cu系・Ag系等のろう材10を用いてろう付けして、セラミックヒータとしている。またその際、メタライズ8・ろう材10及び金属リード7の高温酸化及び湿度変色を防止するために、Niメッキ11を施し全体を覆っているものもある。

【発明が解決しようとする課題】
上記セラミックヒータのろう付けで使用される金属リード7は、一般的に純Ni(Ni:99.0%以上)が使用されている。

ところが、上記のようなセラミックヒータにおいては、Niメッキ時のメッキ液もしくは、前処理・後処理の微少な残留によりSが残留し、金属リード7の粒界層が侵され容易に金属リードが脆性破壊するという問題があった。

また、ろう付けにおいて還元雰囲気炉を使用するが、微妙な雰囲気の変動においてNiの粒界に酸素が進入し、粒界酸化を生じ上記同様に、容易に金属リード7が脆性破壊するという問題があった。

また、上記セラミックヒータを使用する環境として、密封されている場合が多い。上記セラミックヒータを通電した際、密封状態で発熱させるため、電極部まで加熱される。このことにより、金属リード7が酸化して、クラックが入り、破壊を助長する可能性があった。

なお、上記はセラミックヒータについて述べたが、半導体装置等の他の通電デバイスにおいても、同様に金属リードを備えて、高温雰囲気で使用されるような場合、同様の問題が生じていた。

本発明は、かかる問題点に鑑み、ろう付け部の金属リード7の耐硫化性及び耐酸化性を改善し、これらにより信頼性を向上させたセラミックヒータ等の通電デバイスを提供しようとするものである。

【課題を解決するための手段】
本発明の耐硫化性を有するセラミックヒータは、セラミックスの基体中に発熱体が埋設され、この発熱体に通電するための電極パッドを前記基体の表面に備え、前記電極パッド上にNiメッキ層が形成されたセラミックヒータにおいて、Niを主成分とし、副成分としてMnを0.5〜1.5重量%含有する金属リード材が、前記電極パッドにろう付けされていることを特徴としている。

また、上記金属リード内に含まれるSiを0.5重量%以下としたことを特徴とする。

【発明の実施の形態】
本発明の実施形態としてセラミックヒータについて、図1〜図3を用いて説明する。

図1,3に示すごとく、本例のセラミックヒータは発熱体Aとして発熱部4と引き出し部5をセラミック体1の内部に内蔵してなる。該セラミック体1には、上記内部の引き出し部5からスルーホール12を介して、外部に電極部6を有してなる。図2に示すごとく、上記セラミック体1は、セラミックシート2とセラミック中軸3よりなり、セラミックシートに発熱体Aとして発熱部4と引き出し部5を設けてなる。そして、該セラミック軸3の周囲にセラミックシート2を巻き付けて一体的に焼成する。

電極部6の詳細構造として、図3に示すごとく、スルーホール12を介して外部に取り出したメタライズ8の上部にNiメッキ9を施す。この上に、Agろう等のろう材10を用いて金属リード7を接合する。さらにその上部に、Niメッキ11を施し、セラミック体1を得る。

なお、この際の金属リード7は、Niを主成分とし、副成分としてMnを0.5〜1.5重量%含有し、且つSiを0.5重量%以下とした金属材により形成することにより、耐食性を向上させたものである。

次に、本発明の作用効果につき説明する。本例のセラミックヒータにおいては、Niメッキ9、11の製造工程で使用されるメッキ液内に微量のSが存在する。そのメッキ液の微少な残渣により、金属リード7上にSが残留し、その後の熱処理により、Sが粒界拡散したとしても、金属リード7として耐食性の高い金属材を用いているため、容易に破壊しない。

さらに、電極部6のろう付け時の還元雰囲気炉中における、微妙な雰囲気変動が発生した場合でも、金属リード7の粒界が酸化せず、破壊することはない。

また、上記セラミックヒータを使用する環境として、密封されている場合が多い。上記セラミックヒータを通電した際、密封状態で発熱させるため、電極部6まで加熱される。このことにより、金属リード7が酸化したとしても、クラックが入り、破壊を助長するようなことはない。また、金属リード7の引っ張り強度も低下しない。

よって、本例のセラミックヒータは金属リード7の耐久性を向上させることができる。

本発明の他の実施形態として平面状のヒータとすることもできる。

図4、5に示すごとく、本例のセラミックヒータは発熱体Aとして発熱部4と引き出し部5をセラミック体1の内部に内蔵してなる。該セラミック体には、上記内部の発熱体Aの上に電極部6を形成するため、あらかじめ打ち抜かれたセラミックシート13を重ね一体的に焼成する。このことにより、同時に電極部6も有してなる。

以下、電極部6の詳細構造を説明する。図6に示すごとく、引き出し部5を露出させたメタライズ8の上部にNiメッキ9を施す。また、上記Niメッキ9を施したメタライズ8と金属リード7の接合にろう材10を用いてなる。この際のろう材10はAgろうを用いる。

なお、この際の金属リード7は、Niを主成分とし、副成分としてMnを0.5〜1.5重量%含有し、且つSiを0.5重量%以下とした金属材を用いる。本例の場合、金属リード7を接合させる設置場所は平面である。

この方法で得られたセラミックヒータにおいても、優れたリード接合強度を有すると共に、発明の実施の形態と同様の作用効果も有している。

なお、以上の実施形態ではセラミックヒータについて述べたが、本発明は、半導体装置、回路基板、各種電子部品等の通電デバイスにも適用することができる。

【実施例】
以下、本発明をセラミックヒータに適用し、さまざまな実験を行った。

実施例1
下記表1に、Mn量を変量させた金属リードの耐硫化試験及び耐酸化試験並びに、金属リードとAgろうからなるろう材の濡れ性確認及び金属リードの引っ張り強度を示す。

また、表1中の各評価基準は以下の通りである。

耐硫化試験は、Sの影響を確認するべく、Sを各金属リードに含有させ、700℃にて5時間熱処理を施した後の屈曲による金属リードの破壊を確認した。Aは容易に脆性破壊を呈したが、B〜Fは破壊しなかった。

また、耐酸化試験は、約1000℃にて1時間酸化雰囲気にて熱処理を施した後の屈曲による金属リードの破壊を確認した。Aは金属リードの表面にクラックを呈するが、B〜Fはクラックは見られなかった。

濡れ性の確認においては、ろう付け部を観察した結果を示す。A〜Dにおいては金属リードにろう材が密着し、非常に良好な状態でろう付けされており、表面膜は見られなかった。

Eにおいては、金属リードの表面に膜が見られ、Fにおいては、表面膜がある上金属リードとろう材に隙間が見られる。金属リード引っ張り強度においては濡れ性確認と相関のある結果を示しており、E,Fにおいては非常に強度の低い結果となっており製品として機能しない。このことは、金属リード表面上にMnが浮きだし、Mn膜で金属リード表面を覆うことにより、ろう材との濡れ性が低下し且つ強度低下を招いたものと判断した。

以上、試験により得られた結果より、Mn量を0.5〜1.5重量%含有するNi金属リードを使用することにより、本発明の目的とするところの、ろう付け部の金属リードの耐硫化性及び耐酸化性よっては信頼性を向上させたセラミックヒータを得ることができる。

次に、下記表2に金属リード内Mn含有量が請求項1記載範囲内のもので、Si量を変量させた耐硫化試験及び耐酸化試験並びに、金属リードとろう材の濡れ性確認及び金属リードの引っ張り強度を示す。

また、表2中の各評価基準は以下の通りである。

各々の試験は上記と同様に実施した。耐硫化試験及び耐酸化試験においては、Si量を変動させることによる影響はなく良好な結果を示す。但し、濡れ性の確認においてはIにおいて上記E同様に金属リードの表面に膜が見られ、同じく金属リード引っ張り強度においても濡れ性確認と相関のある結果を示しており、Iにおいては非常に強度の低い結果となっている。このことは、上記同様金属リード表面上にSiが浮きだし、Si膜で金属リード表面を覆うことにより、ろう材との濡れ性が低下し且つ強度低下を招くものである。

以上、試験により得られた結果より、Niを主成分とする金属リード中のSiの含有量を0.5重量%以下とすることにより、本発明の目的とするところの、ろう付け部の金属リードの耐硫化性及び耐酸化性を改善し、これらにより信頼性を向上させたセラミックヒータを得ることができる。

実施例2
本発明の他の実施例として、金属リード7の接合に用いるろう材をAu/Cuろうとしたところ、優れたリード接合強度を有すると共に、上記実施例と同様の作用効果も有していた。

実施例3
本発明の他の実施例として、Niメッキ11を形成しないセラミックヒータを作製した。本実施例では、耐熱保護の役割を有するNiメッキ11を有しないため、電極部6が加熱される場合にかかる熱負荷が発明の実施の形態よりも大きい。しかし、この場合でも金属リード7の酸化によるクラックの発生及びそのことによる破壊の助長はなく、発明の実施の形態と同様の作用効果も有していた。

図4〜6に示す平面セラミックヒータを作製した。この方法で得られたセラミックヒータにおいても、優れたリード接合強度を有すると共に、発明の実施の形態と同様の作用効果も有していた。

【発明の効果】
本発明の通電デバイスにおいては、ろう付けされる金属リードの材質をNiを主成分とし、副成分としてMnを0.5〜1.5重量%含有し、且つ、金属リード内に含まれるSiを0.5重量%以下としたことによって、Niメッキ時のメッキ液もしくは、前処理・後処理の微少な残留によりSが残留したとしても、上記金属リードを用いた通電デバイスにおいては、粒界層が侵されず、金属リードが破壊しない、優れたリード接合強度を有する通電デバイスを得ることができる。

更に、ろう付け時の還元雰囲気炉中の微妙な雰囲気の変動に伴う粒界酸化も生じず、破壊しない。また、実際のセラミックヒータ等の通電デバイスの使用環境における、電極部の温度上昇及び熱負荷にも耐えうる、優れたリード接合強度を有する通電デバイスを得ることができる。

よって、本発明によれば、金属リードの故障等が少なく、信頼性が高い通電デバイスを得ることができる。
