【発明の属する技術分野】
本発明は、エンジンを始動する際に使用する始動装置に関するものである。さらに詳しくは、遊星歯車を用いた減速機を備える始動装置に関するものである。

【従来の技術】
内燃機関(以下単に「エンジン」という。)は、その始動に際して始動装置(以下、適宜「スタータ」という。)による回転駆動を必要とする。この始動装置には、ギヤ式スタータ、ベルト式スタータ等があるが、いずれも電気モータ(以下単に「モータ」という。)が駆動源である点で共通する。エンジンの始動には、その種類や排気量にも依るが、比較的大きなトルクが必要となる。このため、モータでエンジンを直接クランキングさせようとすると、モータの体格が自ずと大きくなってしまう。そこで、軽量コンパクト化が求められる最近の始動装置では、減速機をモータとエンジンとの間に介在させて、減速比を大きくすることにより始動に必要な高トルクを得ている。
この減速機にも種々あるが、コンパクトで大きな減速比の得られる遊星歯車式減速機が多用されている。この場合、モータから減速機のサンギヤへ入力された駆動力は、プラネタリギヤを支承するキャリアから出力される。このとき、所定の減速比を得るために、プラネタリギヤの噛合するインターナルギヤはその回転が規制されている。

ところで、エンジンは吸気、圧縮等の工程によって、回転に必要なトルクが急激に変動し、その回転数も脈動する。スタータのモータはこのような荷重変動等に巧く追従できないため、インターナルギヤとその回転規制部との間に衝撃荷重が作用し得る。また、その際に発生する振動は、エンジン始動時の不快音の発生要因ともなる。
ここでインターナルギヤを剛体的に規制すると、上記衝撃荷重に耐え得るように、インターナルギヤやその規制部を補強することが必要となり、スタータの軽量コンパクト化の妨げとなる。そこで、インターナルギヤ等へ作用する衝撃荷重を緩和するために、インターナルギヤとその回転規制部との間にゴム等の弾性体からなる緩衝部材を配設することが行われている。このような開示は、例えば、実公平2−31581号公報、実公平2−31583号公報、特公平4−40549号公報、特開平5−52166号公報等にある。

【発明が解決しようとする課題】
実公平2−31581号公報、実公平2−31583号公報および特公平4−40549号公報では、緩衝部材をインターナルギヤの外周側に設けることを開示している。しかし、これでは減速機の外径が大きくなり、スタータのコンパクト化を図れない。
また、特開平5−52166号公報では、インターナルギヤの側面から軸方向に延在する突起を緩衝部材(弾性体)で保持するようにしているから、この場合では外径方向へスタータが大型化することはない。しかし、インターナルギヤの突起は緩衝部材により最初から弾性的に保持されていない。そのため、衝撃荷重は、その作用当初から十分に緩和されるとは限らない。特に、軽量、低コスト化等の観点からインターナルギヤ等を合成樹脂製とするような場合、衝撃荷重の緩和が不十分であると、インターナルギヤひいてはスタータの信頼性をも低下させ得る。

本発明は、このような事情に鑑みて為されたものであり、スタータのコンパクト化と共に、エンジンの負荷変動に伴って作用する衝撃荷重を当初から確実に緩和できる始動装置を提供することを目的とする。

【課題を解決するための手段】
そこで、本発明者はこの課題を解決すべく鋭意研究し、試行錯誤を重ねた結果、緩衝部材をインターナルギヤの係止突起に弾性密着して保持することを思いつき、本発明を完成するに至った。
すなわち、本発明の始動装置は、駆動モータと、該駆動モータから入力を受けて回転するサンギヤと該サンギヤの外周側を囲繞し該サンギヤに同心的に配設されるインターナルギヤと該インターナルギヤの自由な回転を規制する回転規制部材と該インターナルギヤと該回転規制部材との間に介在して該インターナルギヤに加わる衝撃を緩和する緩衝部材と該サンギヤと該インターナルギヤとに噛合するプラネタリギヤと該プラネタリギヤを回転自在に支承すると共に該サンギヤの入力を減速して出力するキャリアとからなる減速機とを備え、該駆動モータが該減速機を介して該エンジンを始動回転させる始動装置において、
前記インターナルギヤは側面から軸方向へ突出した係止突起を有し、前記回転規制部材は該係止突起を遊嵌し該係止突起の周方向の回動を案内する案内溝を有し、前記緩衝部材は該案内溝に収納保持されていると共に少なくとも該係止突起の周方向両端面に弾性密着しており、該係止突起は該緩衝部材に圧入されて該緩衝部材によって予圧された状態となっていることを特徴とする(請求項1)。

本発明の始動装置によると、先ず、インターナルギヤを係止する係止突起は、その側面から軸方向に延在するため、減速機を外径方向に大型化させることはない。
次に、その係止突起は、インターナルギヤに作用するプラネタリギヤからの反力や衝撃荷重の方向に応じて、回転規制部材の案内溝内をある範囲で回動し得る。このとき、この係止突起は、インターナルギヤに反力が作用しているか否かに拘らず、その案内溝に収納(充填)された緩衝部材によって、周方向の両端面側から弾性支持されている。その結果、インターナルギヤは、反力が作用する当初から弾性保持された状態となっている。そして、その反力や衝撃荷重が解放されたときでも、係止突起の周方向他端面も緩衝部材で弾性支持されてるため、インターナルギヤに急激な荷重が加わることはない。こうして、インターナルギヤに大きな衝撃荷重が作用することが従来以上に抑制防止され、インターナルギヤは確実に保護される。その結果、インターナルギヤが合成樹脂製であるような場合でも、スタータの十分な信頼性が確保される。なお、この衝撃荷重の緩和によって、エンジンの始動時に生じる不快音も解消される。

ところで、このような緩衝部材にはバネ等も含まれるが、コスト、衝撃吸収能等を考慮するなら、ゴム等からなる弾性体が一般的である。その場合、本発明のように係止突起に緩衝部材を弾性密着させるには、例えば、案内溝内に弾性体の塊(つまり、弾性塊)を充填すれば良い。インターナルギヤの係止突起側からみれば、案内溝内に収納された弾性塊の隙間にその係止突起が圧入された状態となる。
もっとも、案内溝内を弾性塊で過度に充填してしまうと、弾性塊の変形抵抗が急激に大きくなり、弾性塊による衝撃吸収能が低下し得る。そこで、弾性塊の変形抵抗をある範囲に確保するために、弾性塊が変形したときに増加する容積を逃す工夫をすると良い。例えば、周方向の略中央部が端部よりも細く括れ、周方向に収縮自在な弾性塊で、緩衝部材を構成すると好ましい(請求項2)。
この弾性塊は中央部が括れているため、案内溝との間に隙間が形成され、その隙間分、弾性塊は安定的に変形を生じ得る。しかも、この弾性塊の場合、係止突起の端面と弾性接触する弾性塊の端部は、逆に太くなっているため、弾性塊はインターナルギヤに作用する反力や衝撃荷重をしっかりと受けることができる。特に、当接する弾性塊の端面と係止突起との端面とが同サイズであれば好ましい。

さらに、弾性塊に安定した変形をさせるには、弾性塊の形状を工夫する以外に、案内溝の容積を弾性塊の収縮に応じて変化するようにしても良い(請求項3)。例えば、緩衝部材が収縮可能な弾性塊である場合、弾性塊の収縮に応じて案内溝の底部を軸方向に可動させ、案内溝の容積を変更し得るようにしても良い。勿論、底部以外の内壁を移動可能としても、案内溝内の容積を変更できる。しかし、減速機の外径を大きくせずに行うには、その底部を軸方向に移動可能とする方がスタータのコンパクト化の要請に合致するし、また、比較的簡易な機構で実現できる。
これまでは、インターナルギヤに周方向の力が作用する場合の緩衝について説明したが、インターナルギヤに加わる各種振動や組付公差等をも考慮すると、インターナルギヤは軸方向にも弾性的に保持されていることが好ましい。そこで、緩衝部材が、軸方向へ突出してインターナルギヤの側端面またはその係止突起の側端面に弾性的に当接する弾性突起を有すると好適である(請求項4)。

次に、区画された案内溝が複数有る場合、係止突起の両端面に弾性密着する弾性体を一個一個嵌入させるには多くの工数がかかるし、部品点数も増加するため好ましくない。そこで、案内溝が周方向に複数均等に配設されているような場合、隣接する案内溝に嵌入される第1弾性塊部および第2弾性塊部と、この第1弾性塊部と第2弾性塊部とを案内溝を跨いで架橋する架橋部とで緩衝部材を構成すると好ましい(請求項5)。これにより、部品点数が減少し、第1弾性塊部および第2弾性塊部を一度に案内溝に組込むことができる。

このとき、前述した弾性突起を、その架橋部に設け、インターナルギヤの側端面に弾性的に当接するようにすると好ましい(請求項6)。緩衝部材が分割されていることを前提にすれば、第1弾性塊部や第2弾性塊部の収縮による影響は案内溝の内壁による規制のため、架橋部へはほとんど及ばない。すなわち、その弾性塊の収縮に引きずられて弾性突起が周方向に移動することもなく、その弾性突起は安定してインターナルギヤを軸方向へ付勢できる。こうして、インターナルギヤの偏摩耗等をより効果的に抑制し、スタータの信頼性を向上させることができる。

なお、本発明の始動装置は、ギア式スタータに限らず、ベルト式スタータでも良い。また、本明細書でいう「周方向」または「軸方向」とは、減速機の回転中心軸に対するものである。

【発明の実施の形態】
次に、実施形態を挙げ、本発明をより詳しく説明する。
(第1実施形態)
本発明の始動装置の一実施形態であるギヤ式スタータ(以下単に「スタータ」という。)Sを図1に示す。このスタータSは、主に、減速機10と、モータ80とマグネットスイッチ90とからなる。詳細は図示していないが、モータ80の出力は減速機10を介して、外周面にヘリカルスプラインの形成された出力軸に伝達される。そのヘリカルスプライン上には、オーバランニングクラッチ(ワンウェイクラッチ)とピニオンギヤとが配設されている。そのオーバランニングクラッチおよびピニオンギヤは、始動時、マグネットスイッチ90によりレバー操作によって軸方向へ(図1の左側へ)押し出される。そして、ピニオンギヤは、エンジンのクランクシャフトに取付けられたリングギヤに一時的に噛合し、エンジンをクランキングする。エンジンが始動すると、オーバランニングクラッチによってスタータSのピニオンギヤは空転し、モータ80の過回転が防止されるようになっている。

ところで、減速機10は、モータ80のロータ81から延在するモータ主軸811にスプライン嵌合したサンギヤ11と、その周囲に配設されサンギヤ11に噛合する3つのプラネタリギヤ12と、ころ軸受122およびピン123を介してそれらのプラネタリギヤ12を自転および公転可能に支持するキャリア13と、プラネタリギヤ12の外周側に配設されプラネタリギヤ12に噛合する内歯を備えたインターナルギヤ14と、このインターナルギヤ14の外周側および軸方向前方側(図1の左側)を覆うギヤハウジング(回転規制部材)18と、インターナルギヤ14とギヤハウジング18との間に介在する緩衝部材15とからなる。
ギヤハウジング18は、モータ80を囲繞するモータハウジング88の軸方向前方に嵌装固定されている。両者の間は覆板19によって仕切られている。この覆板19はインターナルギヤ14の軸方向後端面に当接し、インターナルギヤ14の軸方向の規制をもしている。なお、インターナルギヤ14は熱硬化性樹脂製である。

次に、本実施形態の特徴部分であるインターナルギヤ14と緩衝部材15とギヤハウジング18とについて、その拡大斜視図である図2を用いて説明する。
インターナルギヤ14は、軸方向前端面のやや内周側から係止突起143が均等に4カ所突出している。この係止突起143の内外周面は円弧面からなり、周方向端面は放射状平面からなる。
緩衝部材15は、軸方向後端面に係止凹部156を有し、軸方向前端面に固定凹部155を有する環状ゴム部材である。係止凹部156の両側にあるゴム塊(弾性塊)が第1弾性塊部151および第2弾性塊部152を構成し、それらを連結する固定凹部155の裏側部分が架橋部153を構成する。また、係止凹部156の底面中央からは軸方向後方に小さな半球状の弾性突起154が突出している。なお、緩衝部材15の材質はグリス等が付着しても劣化しない耐油性ゴム(例えば、NBR)からなる。

ギヤハウジング18は、略円筒状部材であり、中央には前述のキャリア13の出力軸をスリーブベアリング132(図1)を介して支承する貫通穴183が設けられている。この貫通穴183の外周側を囲むように、有底円弧状の案内溝181が均等環状に配置されている。なお、各案内溝181は、放射状に延びるリブ185により区画されている。

これらの各部材は次のようにして組付けられる。先ず、ギヤハウジング18の案内溝181に緩衝部材15が圧入される。このとき、係止凹部156を挟んで対向する第1弾性塊部151と第2弾性塊部152とは同一の案内溝181に嵌入される。また、固定凹部155はギヤハウジング18のリブ185に嵌入される。このとき、ギヤハウジング18と緩衝部材15との間に周方向の隙間やがたつきはない。この状態で、緩衝部材15の係止凹部156に、インターナルギヤ14の係止突起143が圧入される。従って、係止凹部156を挟んだ第1弾性塊部151と第2弾性塊部152との対向面は、係止突起143の周方向両端面に弾性密着した状態となっている。すなわち、係止突起143は、第1弾性塊部151と第2弾性塊部152とによって予圧された状態となっている。このため、緩衝部材15はインターナルギヤ14に作用する衝撃荷重を、その周方向変位の当初から緩やかに吸収するようになる。この様子を図3に示す。この図は、インターナルギヤの回転変位と緩衝部材の衝撃吸収能との関係を概念的に示したものである。図3には比較例として、従来のように緩衝部材が係止突起に密着しておらず案内溝の壁面との間に隙間(δ)が存在している場合についても示した。従来の場合、インターナルギヤがその隙間分変位して、漸く、衝撃荷重が吸収されるようになる。しかも、衝撃荷重の吸収が遅れる分、その吸収はかなり急激なものとなる。従って、従来の衝撃吸収構造では、インターナルギヤに作用する衝撃荷重の吸収、低減が不十分であったことが分る。

(第2実施形態)
上述の緩衝部材15の形状を変更した緩衝部材25を図4に示す。この実施形態では、4つの独立した同形状の緩衝部材25によってインターナルギヤ14に作用する衝撃荷重が吸収される。第1実施形態と同様の部材には、図3中でも同じ符号を付して示した。
緩衝部材25は、第1弾性塊部251と、第2弾性塊部252と、両者を架橋する架橋部253とからなる。この架橋部253上には、インターナルギヤ14の側端面に弾性的に当接する弾性突起254が形成されている。この緩衝部材25は、緩衝部材15の場合と同様、ゴムの一体成形により製作される。

この緩衝部材25は、第1弾性塊部251と第2弾性塊部252との間、つまり架橋部253の裏側に形成される固定凹部255が、案内溝181を区画するリブ185へ圧入される。従って、一つの緩衝部材25の第1弾性塊部251と第2弾性塊部252とは、隣接する案内溝181にそれぞれ収納されることとなる。また、インターナルギヤ14の係止突起143は、別々の緩衝部材25からなる第1弾性塊部251と第2弾性塊部252との間へ圧入される。

インターナルギヤ14に作用する反力や衝撃荷重は、主にゴム容積の大きな第1弾性塊部251によって受圧、吸収される。このとき、架橋部253側にある第1弾性塊部251の端面は、リブ185(案内溝181の内壁)で支持されるため、第1弾性塊部251が大きく収縮しても、その影響は架橋部253へはほとんど及ばない。つまり、緩衝部材15の場合と異なり、第1弾性塊部251の収縮によって架橋部253が伸されることもなく、弾性突起254は安定した位置でインターナルギヤ14の側端面を軸方向に押圧する。

(第3実施形態)
次に、緩衝部材25の形状を変更した緩衝部材35を図5に示す。この緩衝部材35も、緩衝部材25と同様、第1弾性塊部351、第2弾性塊部352および架橋部353からなる。もっとも、第1弾性塊部351の中央部が細く括れているところが、緩衝部材25の第1弾性塊部251と大きく異なる。すなわち、この第1弾性塊部351は、端部351a、351bおよび括れ部351cからなる。

端部351a、351bは、インターナルギヤ14の係止突起143の周方向端面に当接する部分である。また端部351a、351bは案内溝181の内外壁に緩く密着した状態、つまり緩い圧入状態にある。一方、括れ部351cは、案内溝181のいずれの内壁とも接しておらず、それらの間には空隙が形成されている。そして、インターナルギヤ14に反力や衝撃荷重が作用して第1弾性塊部351が押圧されると、変形抵抗の小さい(剛性の低い)括れ部351cが主に収縮し始め、外周側に拡径しだす。このとき、括れ部351cと案内溝181の内壁との間には空隙があるため、括れ部351cは相当の変形能力を発現する。その結果、緩衝部材35を用いると、緩衝部材25等よりも一層大きな衝撃吸収能が得られる。
なお、図5には、緩衝部材35の架橋部353が緩衝部材25の架橋部253よりも半径方向に拡幅している場合を示した。

(第4実施形態)
第3実施形態のように、第1弾性塊部351の形状を工夫することで、その変形抵抗を低く抑え、衝撃吸収能に優れた緩衝部材35が得られる。しかし、それにも限度がある。例えば、突発的に予想以上に大きな衝撃荷重が作用した場合、第1弾性塊部351は周方向の収縮に応じて外径方向へ拡大し、括れ部351cの外周面も案内溝181の内壁に密着するようになる。すると、急激に、第1弾性塊部351の変形抵抗が大きくなり、緩衝部材35による衝撃吸収性が低下し始める。

そこで、予想以上に大きな衝撃荷重等が作用する場合でも、緩衝部材による衝撃吸収能を確保するには、案内溝181の容積を可変にすると良い。このような構造を図6に示す。上記実施形態と同様の部材には、図6中でも同じ符号を付して示した。
本実施形態の場合、インターナルギヤ14および緩衝部材25は、第2実施形態の場合と同様である。図6には緩衝部材25を使用した場合を示したが、それに替えて、緩衝部材15を用いても良いし、さらに、緩衝部材35を使用すればより優れた衝撃吸収能が得られる。
本実施形態は、ギヤハウジング4の構造に特徴を有する。このギヤハウジング4は、円弧状に貫通した案内溝481を4カ所均等に形成した円盤48と、その円盤48の軸方向前方に配設される皿ばね47と、この円盤48および皿ばね47を囲繞し中央に貫通穴463を有する有底円筒状のケース46とからなる。

図6に示すようにこれら各部材を配設し組立てると、皿ばね47が案内溝418の底部を形成するようになる。この皿ばね47は、軸方向の荷重が印可されたときに、その荷重方向に撓み、案内溝481の容積を拡大させる。具体的には、緩衝部材25の第1弾性塊部251がインターナルギヤ14の係止突起143により押圧されて収縮すると、第1弾性塊部251は外側に拡大して皿ばね47を押圧する。この押圧力が所定荷重を超えると、皿ばね47が撓み、案内溝481の容積が拡大される。その結果、周方向に収縮した第1弾性塊部251には、さらに外側に拡大する余裕が生じる。こうして、第1弾性塊部251の変形抵抗が急激に増加することもなく、緩衝部材25による安定した衝撃吸収能が確保される。なお、皿ばね47とケース46の底部との間には、皿ばね47が撓むための隙間が確保されていることは言うまでもない。皿ばね47は、ウェーブワッシャ等に置換しても良い。また、図中には示さなかったが、インターナルギヤの外周側とギヤハウジングとの間には、ストッパが設けられている。これにより、インターナルギヤの許容回転量が最終的に規制されている。

【発明の効果】
本発明によれば、コンパクトであると共に、減速機内のインターナルギヤに加わる衝撃荷重等がより確実に吸収され、インターナルギヤひいては始動装置の信頼性を向上させることができる。
