本発明は、車両用電動コンプレッサに関し、特に車両用インバータ横設型電動コンプレッサの改良に関する。

【従来の技術】
アイドルストップ時の空調維持などのためにコンプレッサを電動駆動する車両用電動コンプレッサにおいて、バッテリ電力を直交変換するとともにモータを制御するモータ制御装置(以下、単にインバータとも称する)を電動コンプレッサと一体化することが、特許文献1等に提案されている。

この公報の車両用インバータ一体型電動コンプレッサでは、インバータはモータハウジング及び圧縮機ハウジングの外周壁部に固定されており、以下、この構造を以下、インバータ横設型電動コンプレッサとも呼ぶものとする。

このインバータ横設型電動コンプレッサでは、多芯の通信ケーブルによりインバータ(すなわちモータ制御装置)と外部の電子制御装置(ECU)とを接続する必要があり、同様にパワーケーブルによりバッテリとインバータとを接続する必要があるが、この電動コンプレッサの組み付け、交換、修理を容易化するために、これらパワーケーブルや通信ケーブルとインバータ(モータ制御装置)とはコネクタ結合することが最適である。

【発明が解決しようとする課題】
しかしながら、上記した従来の車両用インバータ横設型電動コンプレッサは、定置型の電動コンプレッサとは異なって、コネクタ結合部に作用する振動や衝撃が格段に大きいために、コネクタの端子の電気接触性が悪化する可能性がある他、この車両用インバータ横設型電動コンプレッサが通常構造では下方に開口するエンジンルームに収容されているため、飛沫状の泥水や塩水などが地面から上方あるいは斜め上方へ飛来して電動コンプレッサのコネクタ部分に被着し、コネクタ結合の電気絶縁性を悪化させる可能性があった。

もちろん、この問題に対処するために自動車用として耐振性及び防水性に関して特別に考慮されたコネクタを採用することができるが、構造が複雑となり、大型化し、コストアップとなるという問題が派生する。

本発明は上記問題点に鑑みなされたものであり、耐衝撃性及び耐水性に優れた車両用インバータ横設型電動コンプレッサを提供することをその目的としている。

【課題を解決するための手段】
請求項1記載の記載の車両用インバータ横設型電動コンプレッサは、冷凍サイクル装置の一部をなすコンプレッサ部と、前記コンプレッサ部と一体に結合されて前記コンプレッサ部を駆動するモータ部と、前記コンプレッサ部および前記モータ部を格納するハウジングと、所定個数の電力スイッチング素子を有して前記直流電力を多相交流電力に変換して前記モータ部へ給電するインバータ回路部と、前記ハウジングの外周壁に固定されて前記ハウジングの前記外周壁とともに前記インバータ回路部を密閉するインバータケースと、外部バッテリから前記インバータ回路部に給電するパワーケーブルの先端部に設けられたケーブル側パワーコネクタが脱着可能に接続されるモータ側パワーコネクタと、外部電子装置と前記インバータ回路部との通信経路を構成する通信ケーブルの先端部に設けられたケーブル側通信コネクタが脱着可能に接続されるモータ側通信コネクタとを備える車両用インバータ横設型電動コンプレッサにおいて、

この車両用インバータ横設型電動コンプレッサでは、コネクタの端子は車両側から大きな振動や衝撃を受ける。これらの振動や衝撃は、コネクタの端子に作用してそれを曲げようとする。すなわち、コネクタの端子はコネクタの樹脂体部に一端支持されているために、その先端部には上記振動や衝撃により曲げ応力が作用する。

次に、インバータ(モータ制御装置)のバスバーを支持する樹脂枠部とモータ側パワーコネクタ及びモータ側通信コネクタの樹脂体部とを一体に形成し、更にバスバーの先端部をコネクタの端子とすることにより構造、製造を簡素化する構造が非常に好適である。ところが、バスバーを構成する導電部材は費用や電気抵抗低減の点で軟質金属材料(通常は銅又は銅合金)を用いて製造されるため、コネクタの端子も同じく軟質金属材料により形成され、その結果、コネクタの端子は上記振動や衝撃により容易に曲がる。この問題は、非常に細い通信用コネクタの端子において特に顕著となる。

本発明者らは、この問題を研究した結果、電動コンプレッサのコネクタにに対する影響が最も大きいのは、上下振動であることを突き止めた。すなわち、車両が走行する時、路面の凹凸などにより車体は上下に振動し、このような上下振動はショックアブソーバなどにより多少緩和されるものの悪路走行においては頻繁に生じる。その結果、車両特有のこの上下振動はエンジンブロック、それに固定される電動コンプレッサを通じてモータ側パワーコネクタ及びモータ側通信コネクタに伝達され、それらの端子を上下に振動させる。振動による端子に作用する力が弾性限界範囲内であれば問題はないが、大きな路面窪みに車輪が高速で落ちたりすると、コネクタの端子には強い略垂直方向の突き上げが生じ、端子の固定姿勢によってはそれは大きな端子曲げ力となる。

この問題を解決するために、この発明ではコネクタの端子を略垂直方向へ突出させる構造を採用した。このようにすれば、モータ側パワーコネクタ及びモータ側通信コネクタの各端子と、ケーブル側パワーコネクタ及びケーブル側通信コネクタの各端子は略垂直方向に摺動可能に接触することになるため、車輪が窪みに落ちてコネクタの端子が強く略垂直方向に突き上げたとしてもコネクタの端子に作用する力は端子の長手方向へ作用し、端子をその樹脂体部に固定される基端部を支点として曲げる力とはならず、コネクタの各端子が曲がって、その機械的強度が低下したり、隣接する他の端子に接触したりすることがないので、コネクタの小型化及び端子の細線化を、モータ側パワーコネクタ及びモータ側通信コネクタの各端子とケーブル側パワーコネクタ及びケーブル側通信コネクタの各端子との電気接触性を低下させることなく、実現することができる。

本発明を適用した車両用インバータ横設型電動コンプレッサの好適な実施態様を図面を参照して説明する。なお、各図において、部材やラインの適宜省略を行っている。

実施例1の車両用インバータ横設型電動コンプレッサを図1〜図3に示す。図1は、この電動コンプレッサの斜視図、図2は、その軸方向リヤ側からみた正面図、図3は分解斜視図である。

(全体構成)
1は、車両空調用の冷凍サイクル装置の一部をなすコンプレッサ部cの外郭をなす圧縮機ハウジング(本発明でいうハウジング)、2はコンプレッサ部を駆動するモータ部mの外郭をなすモータハウジング(本発明でいうハウジング)、3は、三相同期モータからなるモータ部mを駆動制御するモータ制御装置(本発明でいうインバータ回路部)である。モータハウジング2は、完全密閉型とされている。

両ハウジング1、2は軸方向に隣接して配置され、締結ボルト3により同軸に結合され、全体としていわゆる電動コンプレッサを構成している。モータハウジング2の周壁外周面の上端部分には、モータハウジング2と一体にアルミダイキャスト成形されて左右方向に張り出した台座部4が形成されている。台座部4は、上方から俯瞰して略正方形に形成されており、本発明で言うインバータケースの基枠部を構成している。台座部4の頂面すなわち上端面は水平方向に平坦な台座面となっている。5〜7は、モータハウジング2を不図示のエンジンブロックに締結するボルトを挿入するための貫通孔である。

更に詳しく説明すると、端子111と端子201とが嵌合している状態であっても、両者の間には若干の遊びがある。横方向の力や振動が加えられると、端子111、201は両者一体で、又は単独で横方向へ弾性変形する。端子111、201は、両者一体の場合には点x、yを支点とする両端支持にて弾性変形し、また、上記遊びの分だけ単独で点x、yを支点とする一端支持にて弾性変位を行う。したがって、もしも端子111、201が水平方向に延在している場合には車両走行によって生じる上下振動により、端子111、201は上下方向すなわち端子111、201の延在方向と直角方向に加振され、曲がったり、根本から折れたりする力を受けることになる。

(変形態様)
上記実施例では、電動コンプレッサをエンジンよりも車両前方に配置したが、それに代えて電動コンプレッサをエンジンよりも車両側方へ配置してもよい。この場合には、リブ400や突出部500は相手車両がエンジンルームへ側方衝突した場合に有効となる。
