【発明の属する技術分野】
本発明は、自動車用エンジン等の排気ガスの浄化に用いられる排気ガス浄化用触媒に関するものである。

【従来の技術】
一般に、自動車用エンジン等の排気ガスにはHC(炭化水素)、CO(一酸化炭素)、NOx(窒素酸化物)等の大気汚染物質が含まれているので、自動車用エンジン等の排気系には、排気ガス浄化用触媒を用いた排気ガス浄化装置が設けられる。そして、かかる排気ガス浄化用触媒としては、従来より、触媒成分である白金及び/又はロジウムがアルミナ等を含む触媒基材に担持されてなる触媒層が、コージェライト等でつくられたハニカム担体表面に形成されているものが広く用いられている。

しかしながら、このように白金及び/又はロジウムを触媒成分とする排気ガス浄化用触媒は、白金あるいはロジウムが高価であるので、その製造コストが高くつくといった難点がある。そこで、白金あるいはロジウムより安価なパラジウムを用いた排気ガス浄化用触媒が提案されている(例えば、特開昭59−127649号公報、特開平4−78441号公報、特公平4−54384号公報参照)。なお、特開昭59−127649号公報に開示されている排気ガス浄化用触媒においては、ハニカム担体上に、パラジウムと、セリウム及び/又はランタンとを含む下側触媒層が形成され、この下側触媒層の上にロジウムと、鉄及び/又はニッケルとを含む上側触媒層が形成されている。

【発明が解決しようとする課題】
しかしながら、例えば特開昭59−127649号公報に開示されているような、触媒成分としてパラジウムを含む従来の排気ガス浄化用触媒においては、パラジウムが排気ガス中の毒性物質とくに硫化水素(H2S)等の硫黄分によって被毒を受け、早期に劣化してしまうといった問題がある。例えば、パラジウムが排気ガス中の硫化水素(H2S)と接触するとこれと化合して硫化パラジウム(PdS)となり、その触媒活性が低下してしまう。

本発明は、上記従来の問題点を解決するためになされたものであって、排気ガス中の毒性物質による被毒に起因する早期劣化を防止することができる排気ガス浄化性能の高い排気ガス浄化用触媒を得ることを目的とする。

【課題を解決するための手段】
上記の目的を達するためになされた本発明の第1の態様は、担体(例えば、ハニカム担体)上に、複数の触媒層が層状に形成され、該複数の触媒層のうちの最上層の触媒層よりも下層側に位置している所定の触媒層が酸化ニッケル粒子とパラジウムとを含んでいる排気ガス浄化用触媒において、パラジウムが酸化ニッケル粒子に担持されているとともに、パラジウムの酸化ニッケル粒子に対する比率が14〜47wt%であることを特徴とするものである。

この第1の態様にかかる排気ガス浄化用触媒においては、パラジウムが最上層の触媒層よりも下層側に位置している所定の触媒層に含まれているので、該パラジウムが排気ガス中の毒性物質とくに硫黄分と接触する頻度が低くなり、該パラジウムの被毒が抑制される。また、上記所定の触媒層においてはパラジウムの周囲に酸化ニッケルが存在し、この酸化ニッケルがパラジウムへの毒性物質の接近を妨げるのでパラジウムの被毒が抑制される。さらに、酸化ニッケルが、とくにパラジウムに対する毒性の強い硫化水素の発生を抑制するので、これによってもパラジウムの被毒が抑制される。
かくして、この排気ガス浄化用触媒によれば、このようにパラジウムが排気ガス中の毒性物質とくに硫黄分と接触する頻度が低くなり、かつ下層側の所定の触媒層においては酸化ニッケルによってパラジウムへの毒性物質の接近と、硫化水素の発生とが妨げられるので、パラジウムの被毒が抑制され、排気ガス浄化用触媒の早期劣化が防止され、その排気ガス浄化性能が高められる。
さらに、パラジウムの酸化ニッケルに対する比率が、酸化ニッケルによるパラジウム被毒防止作用がとくに強くなる14〜47 wt %とされるので、毒性物質によるパラジウム被毒が十分に抑制される。
このように、毒性物質によるパラジウム被毒が十分に抑制されるので、排気ガス浄化用触媒の早期劣化がなお一層有効に防止される。

本発明の第2の態様は、本発明の第1の態様にかかる排気ガス浄化用触媒において、上記最上層の触媒層が、パラジウム以外の貴金属触媒、例えばロジウム、白金等を含んでいることを特徴とするものである。

この第2の態様にかかる排気ガス浄化用触媒においては、基本的には第1の態様にかかる排気ガス浄化用触媒の場合と同様の作用及び効果が得られる。
ところで、一般に排気ガス浄化用触媒中にロジウムとパラジウムとが共存すると、これらがシンタリング(インタラクション)による合金化を引き起こして劣化する傾向がある。しかしながら、この排気ガス浄化用触媒においては、ロジウムとパラジウムとが同一の触媒層中には存在しないので、ロジウムとパラジウムとがシンタリングを引き起こさない。
このように、ロジウムとパラジウムとがシンタリングを引き起こさないので、排気ガス浄化用触媒の排気ガス浄化性能がさらに高められる。
また、酸化ニッケルあるいはニッケルは、ロジウム及び/又は白金と近接して共存すると触媒毒を発生させやすい(とくに、ニッケル)。しかしながら、この排気ガス浄化用触媒では、酸化ニッケルあるいはニッケルと、ロジウム及び/又は白金とが同一触媒層内には共存しないので、触媒毒の発生が抑制される。なお、酸化ニッケルあるいはニッケルは、パラジウムと近接して共存しても触媒毒をほとんど発生させない。

本発明の第3の態様は、本発明の第1又は第2の態様にかかる排気ガス浄化用触媒において、上記最上層の触媒層内では、ロジウムがアルミナ(好ましくはγアルミナ)によって担持され、最上層の触媒層よりも下層側に位置している上記所定の触媒層内では、パラジウムを担持している酸化ニッケル粒子と、アルミナ(好ましくはγアルミナ)とが混合されていることを特徴とするものである。

この第3の態様にかかる排気ガス浄化用触媒においては、基本的には第1又は第2の態様にかかる排気ガス浄化用触媒の場合と同様の作用及び効果が得られる。さらに、パラジウムが酸化ニッケル粒子によって担持されているので、パラジウムの周囲には十分な量の酸化ニッケルが存在し、このため酸化ニッケルによるパラジウム被毒抑制作用がさらに高められる。
このように、パラジウムが酸化ニッケル粒子によって担持され、これによって酸化ニッケルによるパラジウム被毒抑制作用がさらに高められるので、排気ガス浄化用触媒の早期劣化がさらに有効に防止される。

本発明の第4の態様は、本発明の第1〜第3の態様のいずれか1つにかかる排気ガス浄化用触媒において、酸化ニッケル粒子の粒径が、好ましく0.5〜12μmであることを特徴とするものである。この排気ガス浄化用触媒においては、パラジウムのまわりに十分な量の酸化ニッケルが存在するので、触媒毒がパラジウムに接近するのが一層有効に抑制ないしは防止され、パラジウムの被毒が一層効果的に抑制ないしは防止される。

本発明の第5の態様は、本発明の第1〜第4の態様のいずれか1つにかかる排気ガス浄化用触媒において、最上層の触媒層よりも下層側に位置している上記所定の触媒層が、セリアとジルコニアとを含み、該セリアとジルコニアとの少なくとも一部が複合酸化物を形成していることを特徴とするものである。

本発明の第5の態様によれば、基本的には本発明の第1〜第4の態様のいずれか1つにかかる排気ガス浄化用触媒と同様の作用及び効果が得られる。さらに、下層に位置する上記所定の触媒層に含まれているセリアによってパラジウムの触媒活性が高められ、かつ該触媒層に含まれているジルコニアによってパラジウム及びセリアの耐熱性が高められる。
このように、セリアによってパラジウムの触媒活性が高められるので、排気ガス浄化用触媒の排気ガス浄化性能がさらに高められる。また、ジルコニアによってパラジウム及びセリアの耐熱性が高められるので、排気ガス浄化用触媒の耐久性が高められる。

本発明の第6の態様は、本発明の第1〜第5の態様のいずれか1つにかかる排気ガス浄化用触媒において、担体上に形成されている触媒層が2層であることを特徴とするものである。

この第6の態様にかかる排気ガス浄化用触媒においては、基本的には本発明の第1〜第5の態様のいずれか1つにかかる排気ガス浄化用触媒の場合と同様の作用及び効果が得られる。さらに、担体上に形成されている触媒層が2層とされるので、排気ガス浄化用触媒の製作が容易となる。
このように、排気ガス浄化用触媒の製作が容易となるので、その製造コストが低減される。

【発明の実施の形態】
以下、本発明の実施の形態を具体的に説明する。
図2に示すように、自動車用エンジン(図示せず)の排気ガスを大気に排出するための排気通路1には排気ガス浄化装置2が介設され、この排気ガス浄化装置2内には、排気ガス中に存在するHC、CO、NOx等の大気汚染物質を浄化する排気ガス浄化用触媒3が充填されている。

図1に示すように、排気ガス浄化用触媒3においては、耐熱性に優れた担体材料であるコージェライトでつくられたハニカム担体4上に、下側触媒層5(下層)が形成され、この下側触媒層5の上にさらに上側触媒層6(上層)が形成されている。ここでは担体材料としてコージェライトを用いているが、担体材料がコージェライトに限定されるものではないのはもちろんである。
なお、下側触媒層5と上側触媒層6とは、夫々、特許請求の範囲に記載された「所定の触媒層」と「最上層の触媒層」とに相当する。

下側触媒層5は、基本的には触媒成分であるパラジウム(Pd)が触媒基材に担持されてなる構造とされ、触媒基材としてランタン含浸アルミナ(γアルミナ)が用いられている。そして、この下側触媒層5は、パラジウムの排気ガス浄化性能あるいは耐熱性を高めるための助触媒(OSC)としてセリア(酸化セリウム)とジルコニア(酸化ジルコニウム)とからなる複合酸化物を含み、各成分の結合性を高めるためのバインダとしてアルミナベーマイトを含み、さらにパラジウムの被毒を抑制するための添加剤として酸化ニッケル(NiO)を含んでいる。なお、ジルコニアはセリアの耐熱性を高める機能をも有する。ここで、酸化ニッケルは粉末のものが用いられ、下側触媒層5中においては、パラジウムが酸化ニッケルによって担持され、パラジウムを担持している酸化ニッケルとランタン含浸アルミナとが混合されている。
なお、ランタン含浸アルミナに代えて、ランタン・ジルコニウム含浸アルミナを触媒基材として用いてもよい。このようにすれば、下側触媒層5の耐熱性が高められる。
また、セリアとジルコニアとからなる複合酸化物に代えて、セリアとジルコニアの単なる混合物を用いてもよい。さらには、上記複合酸化物とセリアとジルコニアの混合物を用いてもよい。

上側触媒層6は、基本的にはロジウム(Rh)が触媒基材に担持されてなる構造とされ、触媒基材としてランタン含浸アルミナ(γアルミナ)が用いられている。そして、この上側触媒層6は、ロジウムの排気ガス浄化性能あるいは耐熱性を高めるための助触媒としてセリアとジルコニアとからなる複合酸化物を含み、さらに各成分の結合性を高めるためのバインダとしてアルミナベーマイトを含んでいる。なお、ジルコニアはセリアの耐熱性を高める機能も有する。
ここで、ランタン含浸アルミナに代えて、ランタン・ジルコニウム含浸アルミナを触媒基材として用いてもよい。このようにすれば、上側触媒層6の耐熱性が高められる。
また、セリアとジルコニアとからなる複合酸化物に代えて、セリアとジルコニアの単なる混合物を用いてもよい。さらには、上記複合酸化物とセリアとジルコニアの混合物を用いてもよい。

以下、かかる排気ガス浄化用触媒3の製造方法を説明する。
(1)セリアとジルコニアとからなる複合酸化物の粉末(平均粒径≒4μm、Ce:Zr=5:1)と、ランタン含浸アルミナ(あるいは、ランタン・ジルコニウム含浸アルミナ)と、酸化ニッケル粉末とを50:10:4の比率で混合し、この混合物にパラジウムを担持させて中間材料をつくる。ここで、パラジウムの上記混合物に対する比率は約2.2wt%に調整する。なお、酸化ニッケルは、ニッケルを空気中で強熱することにより製造されたものが使用される。

(2)上記中間材料にアルミナベーマイトを添加し、さらに適量の水を加えてスラリをつくり、このスラリをハニカム担体4上にウォッシュコートする。ここで、アルミナベーマイトの上記中間材料に対する比率は10wt%に調整する。
(3)ウォッシュコートされたハニカム担体4を400℃で乾燥させ、該ハニカム担体4上に下側触媒層5を形成する。

(4)セリアとジルコニアとからなる複合酸化物の粉末(平均粒径≒4μm、Ce:Zr=5:1)と、ランタン含浸アルミナ(あるいは、ランタン・ジルコニウム含浸アルミナ)とを50:10の比率で混合し、この混合物にロジウムを担持させて中間材料をつくる。ここで、ロジウムの上記混合物に対する比率は約0.2wt%に調整する。
なお、上記混合物を、上記複合酸化物の粉末と、ランタン含浸アルミナ(あるいは、ランタン・ジルコニウム含浸アルミナ)と、酸化ニッケル粉末とを50:10:4の比率で混合したものとしてもよい。

(5)上記中間材料にアルミナベーマイトを添加し、さらに適量の水を加えてスラリをつくり、このスラリをハニカム担体4上の下側触媒層5の上にウォッシュコートする。ここで、アルミナベーマイトの上記中間材料に対する比率は10wt%に調整する。
