【発明の属する技術分野】
本発明は、プリンター、FAX、複写機などの画像形成装置に利用されるインク供給・回復機構を有するインクジェット記録装置に関し、より具体的には脱気インクを使用するフルラインタイプの記録ヘッドを備えたインクジェット記録装置に関する。

【従来の技術】
インクジェット記録装置は、記録ヘッドからインクを吐出し被記録媒体に付着させて印字等の画像記録を行うものであり、記録ヘッドのコンパクト化が容易であり、高精細な画像を高速で記録することができ、ランニングコストが安く、ノンインパクト方式であるため騒音が少なく、しかも、多色のインクを使用してカラー画像を記録するのが容易であるなどの利点を有している。中でも、記録媒体の幅方向に多数の吐出口を配列したラインタイプの記録ヘッドを使用したフルライン型のインクジェット記録装置は、記録の一層の高速化が可能である。

このような記録ヘッドへインクを供給する方式としては、サイズが大きな被記録媒体への記録や、記録ボリュームが大きい装置に搭載される場合の液体の補充という観点から、大容量のタンクが記録装置本体と一体的に装着され、そのタンクからヘッドカートリッジまでの間にチューブ等の管でインク流路を構成するとともに、インク流路中にヘッドカートリッジにインクを送り込む為の機構を設け、この機構によりインクを補充する方式を採用することが多い。

本出願人は、特開平10−6521号公報において、液体供給経路の中間に一時的に液体を保有し大気を導入することで液体を下流側に供給するサブタンクを配置した構成を開示するとともに、サブタンクを密閉減圧空間として減圧しつつサブタンクに液体を補充する液体補充方法を開示している。該方法によれば、サブタンク内を減圧するための負圧発生手段を液体供給経路とは異なる経路に設けることで、液体供給経路が簡単な構成となり、液体供給経路中にポンプなどの液体輸送手段を設ける場合に比べ、輸送手段を通過することによって生じるゴミの発生などがない、液体を安定して供給する液体供給装置を提供することができる優れた発明である。

【発明が解決しようとする課題】
上記発明によれば、インク供給のための流路構成を簡略化できるものの、上記公報に開示されるサブタンクは、記録ヘッドへ液体を供給する状態では大気に開放されている。しかしながら、近年では従来以上に高精細な画像を高速で記録する要求が高まってきており、印刷時のインク吐出の安定性を得るための方法の一つとして、脱気処理したインクを使用することがある。このような脱気インクを使用することで、インク中に不用意に気泡が発生することを防止できるが、上述のサブタンクは通常は大気に対して開放状態であるので、経時的にインクの脱気度が低下してしまうという問題があった。

また、上記サブタンクから記録ヘッドへの液体供給は、水頭差を利用するか、記録ヘッド部に新たに少量のインク収納部を設け、該インク収納部内に例えば毛管力発生部材などの負圧発生部材を備えることで行っている。しかしながら、サブタンクは大気に対して開放されているため、フルラインタイプの記録ヘッドの各ノズルに確実にインクを行き渡らせるためには、いずれの場合でも回復ポンプによる吸引処理を行う必要があり、無駄にインクを排出する恐れがあった。

本発明は、上述の技術課題を解決するために想起されたものであり、本発明の第1の目的は、なるべく簡単な構成で、タンク内のインクを有効に使用するとともに、安定して高品位の画像を出力することのできるインクジェット記録装置を提供することである。

【課題を解決するための手段】
上記の目的を達成するための本発明のインクジェット記録装置は、
インクを吐出して記録媒体に付着させて画像を形成するインクジェット記録ヘッドと、
前記記録ヘッドに供給するインクを貯蔵するインク袋を備えたメインインクタンクと、
前記メインインクタンクから前記記録ヘッドへインクを供給するためのインク供給路と、
該インク供給路中に設けられ、前記メインインクタンクのインクを一時的に保持し、該インクを前記記録ヘッドへ供給するサブタンクと、を有するインクジェット記録装置において、
前記サブタンクは、前記メインインクタンクからのインクを受けるためのインク導入口と前記記録ヘッドへインクを導出するためのインク導出口とを有し該インク導入口及び該インク導出口を除いて密閉空間を形成するサブインク袋と、該サブインク袋を覆うとともに外部との連通部を有し該連通部を除いて前記サブインク袋を密閉空間内で保護するケースと、を備えており、
前記インク導入口に設けられた第1の開閉弁と、
前記インク導出口に設けられた第2の開閉弁と、
前記連通部に連通し、前記サブインク袋と前記ケースとの間の空間の圧力を調整可能な圧力調整手段と、
前記ケースから前記記録ヘッドに至るインク供給経路中に位置する圧力検知手段とをさらに備え、
前記メインインクタンクは、脱気インクを収納するインク袋と、該インク袋内のインクを外部に導出するためのインク供給口とを備えており、該インク袋は可撓性を有する樹脂材料により構成され、該インク袋を構成する樹脂材料は、1.0cc/m2・atm・24hrs以下の酸素透過率または0.3cc/m2・atm・24hrs以下の窒素透過率を有し、
前記サブタンク内の前記サブインク袋内に前記メインインクタンクからインクを補給する際、および前記記録ヘッドへ前記サブタンク内の前記サブインク袋からインクを補給する際のいずれにおいても、前記ケースから前記記録ヘッドに至る前記インク供給経路中に配された前記圧力検知手段の検知結果に基づいてインクの補給を制御することを特徴とする。

上述のインクジェット記録装置によれば、脱気インクを使用する場合であっても、インク袋からインク供給路を経て記録ヘッドへ至るインク供給経路中で大気に晒されることがないので、インクの脱気度の低下をおこす恐れが少ない。加えて、圧力調整手段による加圧、減圧動作を行うことで、インク供給経路中にポンプなどを設けることなく、メインタンクからサブタンク、及びサブタンクから記録ヘッドへのインク補給や、回復動作を実現することができるとともに、特にサブタンクから記録ヘッドへのインク補給に関しては加圧動作で補給することで、タンク内のインクを有効に使用するとともに、安定して高品位の画像を出力することのできるインクジェット記録装置を提供することができる。

本発明のインクジェット記録装置は、インク袋内に収納されたインクの溶存酸素量が、5.43mg/l以下であることが好ましい。また、インク袋内に収納されたインクの溶存窒素量が、10mg/l以下であることが好ましい。
そして、本発明のインクジェット記録装置は、メインインクタンクは、インク供給口がインク供給路を介してサブタンクに接続される前のインク供給口における大気圧に対する内圧が−200mmAq.以下であるものであることが好ましい。さらに、メインインクタンクは、インク供給口がインク供給路を介してサブタンクに接続される前のインク供給口における大気圧に対する内圧と、インク袋内のインクを使用した後のインク供給口における大気圧に対する内圧との差の絶対値が、300mmAq.以上であるものであることが好ましい。

【発明の実施の形態】
次に、本発明の実施の形態について図面を参照して説明する。

まずはじめに、本発明のインクジェット記録装置全体の概略構成について、図1を用いて説明する。

図1に示すインクジェット記録装置は、カラー記録ヘッド1と、カラーインクタンク11と、給紙カセット10と、手差し給紙機構9と、記録媒体搬送手段5と、排紙機構7とを有している。

記録媒体である記録紙は、カセット給紙または手差し給紙のいずれかにより供給される。カセット給紙の場合、給紙カセット10内の記録紙が給送ローラー10aにより記録媒体搬送手段5へ導かれる。手差し給紙の場合、給紙トレイ9a上の記録紙が給送ローラー8により記録媒体搬送手段5へ導かれる。詳述しないが、給紙方式としては、給送ローラー8,10aと分離パッドにより記録紙を一枚ずつ分離する方式(デュプロ方式)や、ツメ分離方式、リタード方式などがある。

カセット給紙や手差し給紙により記録媒体搬送手段5に導入された記録紙は、止まっている一対のレジストローラー4a,4bの当接部に先端が突き当たる。さらに少し給送ローラー8,10を回転させると、レジストローラー4a,4bと給送ローラー8,10との間で記録紙にたるみが生じることにより、記録紙の斜送を補正することができる。そして、記録紙がレジストローラー4a,4bの当接部に突き当たったことを図示しないフォトセンサーが検知すると、レジストローラー4a,4bが回転する。記録紙は、レジストローラー4a,4bにより搬送されると、搬送ベルト5dと一対のピンチローラー12a,12bとにより挟持される。図示しないが、ピンチローラーの下ローラー12bには高電圧がかけられており、上ローラー12aは接地されているので、ピンチローラー12a,12bを通った記録紙は、搬送ベルト5dに静電吸着されながら搬送する。搬送ベルト5dは、駆動ローラー5bと従動ローラー5aと圧力ローラー5cとに掛け回されており、図示しないパルスモータ(駆動源)により駆動ローラー5bが駆動されることによって、回転される。従って、搬送ベルト5d上に静電吸着された記録紙は、搬送ベルト5dの回転に伴って、記録ヘッド1の直下の印字開始位置まで搬送される。なお、圧力ローラー5cは、揺動可能なアーム(図示せず)の端部に回転可能に取付けられ、アームがバネによって付勢されることにより、搬送ベルト5dに張力を加している。

記録ヘッド1は、記録紙の記録領域の全幅にわたって多数の記録素子が配列するフルラインタイプの記録ヘッドであり、記録紙搬送方向の上流側から1K(黒)、1Y(イエロー)、1M(マゼンタ)、1C(シアン)の4つが順に所定間隔で配置され、ヘッドホルダ2に取り付けられている。また、非印字時に記録ヘッドのノズルの乾燥を防止し、また回復動作時ノズルから排出する排インクを受け取るための4つのキャップ3が設けられている。このキャップ3は、キャップ支持部材(図示せず)により支持されており、印字時は4つの記録ヘッド1にそれぞれ隣接する状態に位置する。キャップ時には、記録ヘッド1がヘッドホルダー2ごと上方向へ移動し、次にキャップ3が記録ヘッド1の真下までそれぞれ移動する。このキャップ3がスライドする際に、キャップ3の端部に固定されたウレタンゴムなどの弾性材のブレード21がそれぞれの記録ヘッド1のフェース面に溜まったインクを拭き取る。そして、キャップ3が記録ヘッド1の真下に位置した状態で、記録ヘッド1がヘッドホルダー2ごと下げられることにより、キャップ3上にヘッドフェース面が乗り、ヘッド1のキャッピングが行われる。

本実施例では、記録ヘッド1は、インクに熱を与えるヒーターを有しており、この加熱によりインクを膜沸騰させ、膜沸騰による気泡の成長または収縮に伴う圧力変化によってノズルからインクを吐出させて記録紙上に画像を形成する。 そして、レジストローラー4a,4bの回転開始をトリガーとしてタイミングを合わせて、記録ヘッド1K,1Y,1M,1Cが図示しない駆動手段から適宜駆動信号を受けて、記録紙上の所定位置にインクを吐出し所望の画像を形成する。

以上のように、記録紙は静電吸着力によって搬送ベルト5dの上面に吸着され、記録ヘッド1に印字されながら搬送ベルト5dにより搬送される。

このようにして画像形成された記録紙は、排紙機構7に搬送される。排紙機構7の排紙ローラー7bは、図示しない駆動源によって回転駆動される。拍車7aは排紙ローラー7bに圧接している。画像形成後の記録紙は、排紙ローラ7bと拍車7aとによって挟持され、排紙トレイ13に排紙され収容される。拍車7bは、記録後の印字面と当接しても印字された画像のインクが転移して汚れることがないように、図示しないが先端をとがらせた多数の小突起が外周部に設けられた形状となっている。

次に、本発明の特徴である、インクジェット記録装置のインク供給・回復機構及びインクタンクについて、以下の各実施例で詳細に説明を行う。なお、以下の各実施例において、記録ヘッド内のインク供給路は途中で2方向に分かれ、ヘッド液室の両端からインクが供給される構成であるが、それ以外のインク供給路構成でも構わない。

(第1実施例)
図2は本発明の第1実施例のインクジェット記録装置のインク供給経路を説明するための説明図である。本実施例は、記録ヘッド1と、サブインク袋50bを含む構成のサブタンク50と、メインインクタンク(以下、単に「インクタンク」または「メインタンク」とも言う)134とにより構成されたインク供給・回復装置である。

インクタンク134は、図5(a)に示すように、インクの入ったインク袋134aがカバー容器134d、134eに覆われており、不図示の大気連通口が設けられている。そして、記録装置本体の挿入口へ装着されたインクタンク134のインク供給口134fには、インク供給針48が突き刺されて、インク袋134aから記録装置本体内のインク供給路へインク供給可能になっている。インクタンク134のインク供給口134fは、インク供給針48が突き刺されて接続される構成であるため、インク供給針を抜き差しする時にインクが漏れないように、ゴム等の弾性材が設けられている。

134pは後述する回復処理によって排出されたインクを吸収する廃インク吸収体である。廃インク吸収体は吸湿性に優れていれば通常の不織布やウレタンフォームなどでもよいが、本実施例の廃インク吸収体は、綿状パルプ繊維中に高分子吸収体を含んだインク吸収層と、該層を覆う不織布より形成され、不織布をヒートシールすることで、不織布の袋内部にインク吸収層を有する構成となっている。不織布の材料としてはナイロン、ポリエステル、ポリプロピレン等の合成繊維を利用することができる。本実施例の場合、廃インクが廃インク吸収体内に入り込むと、インク吸収層の高分子吸収体が膨潤し、ゲル状の物質に変化し、吸収した水分の容積に応じてその体積が増大する。この時、インク袋内部のインクは消費されており、インク袋はしぼむことになる。即ち、本実施例のインクタンクでは、インクの消費に伴い、インク袋がしぼむ代りに廃インク吸収体が膨潤することで、膨潤した分だけ廃インク吸収体を有効に利用することができるという利点がある。

このインクタンク134から記録ヘッド1へのインク供給経路中にはメインタンクのインクを一時的に保持し、そのインクを前記記録ヘッドへ供給するサブタンク50が設けられている。ここで、サブタンク50は、インクタンク134からのインクを受けるためのインク導入口50fと、記録ヘッド1へインクを導出するためのインク導出口50gと、を備え、インク導入口50f及びインク導出口50gを除いて密閉空間を形成するサブインク袋50bと、このサブインク袋50bを覆うとともに外部との連通部を備え、この連通部を除いて前記袋を密閉空間内で保護するケース50hと、を備えている。この連通部には、サブインク袋50bとケース50hとの間の空間の圧力を調整可能な圧力調整手段としての吸引加圧ポンプ67が設けられている。吸引・加圧ポンプ67は、サブタンク50内のサブインク袋50b周辺にエアーを送り込む、またはサブタンク50内のインク袋50b周辺のエアーをサブタンク50外に送り出す、加圧・吸引機能を備えたポンプであり、チューブポンプ、シリンダーポンプなどが最適であり、吸引・加圧ポンプ67の駆動源(モータ)を正逆転させることにより上記吸引・加圧機能を備えている。本実施例では、吸引・加圧ポンプ67としてチューブポンプを用いており、正転時はケース内部に空気を送り込むことでケース内部空間を加圧し、逆転時にはケース内部の空気を排出することでケース内部空間を減圧する構成となっている。

本実施例では、このほかに、大気とケース内部とを連通させるための大気連通口50aと、この連通口を開閉するための大気連通口開閉弁50cとが設けられており、チューブポンプの頃とチューブとの関係に関わらず、ケース内の空間と外気との連通の制御を行うことが出来るようになっている。また、50dは圧力センサであり、サブタンク袋とケースとのあいだの空間の圧力を検知し、後述するインク供給・回復動作を制御するために用いられる。センサとしては、半導体圧力センサなど、リニアに圧力を検知できるものが望ましい。50eはサブタンク残量センサであり、サブタンク中のインク量(あるいはインクの有無)を検知する。本実施例では、サブタンクの袋の厚みを、フォトセンサとセンサーフラグにより検知する構成となっている。

そして、サブタンクのインク導入口50fとインクタンク134との間のインク供給路には第1の開閉弁66が、サブタンクのインク導出口50gと記録ヘッド1との間のインク供給経路には、第2の開閉弁65が設けられている。開閉弁65,66は、ソレノイドのプランジャーにシール機能をもたすことにより弁機能を備えたソレノイド開閉弁などが考えられる。本実施例では、開閉弁65は、ソレノイド電源がオンのとき開放し、オフのとき閉じる構成に、開閉弁66は、ソレノイド電源がオンのとき閉じ、オフのとき開放する構成にそれぞれなっている。
次に、本発明の第1実施例のインクジェット記録装置の各種液体供給動作・回復処理動作について、図3及び図4のフローチャートを用いて説明する。

(1)通常の液体供給動作
印刷時など、通常の液体供給においては、第1の開閉弁66を閉じ、第2の開閉弁65、大気連通口開閉弁50cをそれぞれ開とする。そして、吸引加圧ポンプは作動させずに、サブタンクから記録ヘッドへの水頭差を利用して記録を行わせる。本実施例のサブタンクの容量(50cc〜100cc程度)はメインタンクの容量(400〜600cc程度)に比べて小さいため、装置内の記録媒体の搬送系(記録媒体搬送手段5)のデッドスペースを利用して配置することができ、直接メインタンクから水頭差を利用して記録ヘッドへインク供給する場合に比べ、インクジェット記録装置の小型化を実現することができる。

(2)サブタンク内エア抜き動作
記録ヘッド1・サブタンク(サブインク袋50b)内にインクがない場合、図3(a)に示すように、まず弁66が開いていたら弁66を閉め(ステップS1)、大気連通口開閉弁50cを閉める(ステップS2)(弁65は開いている)。その後、吸引・加圧ポンプ67を正転し、残検センサ50eがサブタンクが空であることを検知するまで、ケース内部を加圧する(ステップS3)ことで、サブインク袋内のエアーを記録ヘッド1から外部に排出させる。残検センサ50eがサブタンクが空であることを検知したら(ステップS4)、ポンプ67を停止させ、大気連通口開閉弁50cを開放することでサブタンク内のエアを抜き取ることができる。

(3)メインタンクからサブタンクへの補給動作
メインタンクからサブタンクへインクを補給する場合、図3(b)に示すように、まず大気連通口開閉弁50cが開いていたら大気連通口開閉弁50cを閉め(ステップS11)、を第2の弁65を閉める(ステップS12)。その後、圧力センサ50dの値が設定値になるまで、吸引・加圧ポンプ67を逆転させ、ケース内部を減圧する。その後、圧力センサ50dが設定圧力を検知したら(ステップS14)、第1の開閉弁66を開放する(ステップS15)ことで、メインタンクからサブタンクへのインク供給が行われる。ここで、減圧手段を駆動させた後第1の開閉弁66を開放することで、インクが逆流する恐れがない。また、この時、サブタンクへインクを供給するための減圧手段は、サブインク袋を介してインク供給経路とは異なる経路に設けられているので、インク供給経路中のインクが、減圧手段を通過することにより汚れることがない。

残検センサ50eが満タンを検知したら(ステップS16)、第1の開閉弁としての弁66を閉じ(ステップS17)、サブインク袋へのインク供給を停止させる。次に、吸引・加圧ポンプ67を停止し(ステップS18)、大気連通口開閉弁50cを開放し(ステップS19)、第2の開閉弁である弁65を開放する(ステップS20)ことでシーケンスが終了する。ここで、第1の開閉弁を閉じた後、ポンプ動作を停止させることで、インクの逆流を防止することができる。逆流防止の手段としては、サブタンクとメインタンクとの間に、メインタンクからサブタンクへの方向にのみインクの移動を許容する逆止弁を設けてもよい。 なお、上述のサブタンク内エア抜き動作から連続して、メインタンクからサブタンクへの補給動作の動作を実行する場合には、サブタンク内エア抜き動作のシーケンスが終了してから、メインタンクからサブタンクへの補給動作のシーケンスを実行するかわりに、サブタンク内エア抜き動作のシーケンスのステップS5から、メインタンクからサブタンクへの補給動作のシーケンスのステップS12へ続くようにシーケンスを変更してもよい。

(4)サブタンクからヘッドへの強制インク補充動作
サブタンクからヘッドへの強制インク補充を行う場合には、図4のフローチャートに示すように、まず記録ヘッド1をキャップ3によりキャップする(ステップS31)。

次にサブインク袋の周辺を加圧することで、インクをヘッド1へ加圧供給させるために、第2の開閉弁65が開いていたら第2の開閉弁65を閉じ(ステップS32)、大気連通口開閉弁50cを閉じる(ステップS33)(この時、第1の開放弁66は閉じている)。その後、圧力センサ50dが既定値になるまでポンプを正転させ、ケース内部を加圧する(S34)。その後、圧力センサ50dが設定圧力を検知したら(ステップS35)、第2の開閉弁65を所定時間(1秒程度)開放し(ステップS37)、再度閉じる動作を行なう(ステップS38)。この動作を予め定めた所定の回数(N)になるまで繰り返す(ステップS36〜S39)ことで、記録ヘッドの各ノズルにインクを完全に供給させることが出来る。このように、本発明のインクジェット記録装置では、加圧動作でヘッドへのインク供給が行えるために、ヘッドへのインクの強制補給がスムーズに実現できる。

ここで、上記インク強制補給中、記録ヘッドのノズルより、インクが流れ出る場合がある。そこで、キャップ3と廃インクタンク134pとの間のインク回収経路中に、回復ポンプ16を備え、このポンプでキャップへ漏れでたインクのみを吸引してもよい。この時のインクの吸引量は、吸引動作のみでヘッドに強制的にインクを補給する場合に比べて少ないものとなるので、インクを無駄なく使用することが出来る。

インクカートリッジの保証期間は通常5年以内である。製造時、25℃、溶存酸素量0.5mg/lのインクを注入すると、フィルムのガス透過率が1・5cc/m2・atm・24hrsの場合、5年間放置した場合、インク中の溶存酸素量が5.0ppmまで増加してしまい、放置中の外気温度が60℃まで上昇した場合、インク中の飽和時の溶存酸素量が5.48mg/lであり、過飽和分の酸素量は気泡としてインク中に現われてしまい、プリンター本体で使用するときに、供給されるインクと共に気泡も一緒に記録ヘッドヘ供給されることにより、記録ヘッドのノズル部が目づまりを起こし、印字不良(不吐)を起こしてしまう。よって、5年間放置したときに溶存酸素量が過飽和にならないガス透過率をもつフィルムが必要であり、ガス透過率が1.0cc/m2・atm・24hrs以下のフィルムが必要となる。また同様にして、窒素の場合は、図7(b)の窒素透過率が0.3cc/m2・atm・24hrs以下が必要となる。言い換えれば、60度での飽和状態において、気泡を発生しないことが求められる。即ち、この時の酸素透過量が5.43mg/l以下、窒素透過量が10mg/l以下であることが望ましい。

上記にあげたフィルム(シリカフィルム、アルミナフィルム等)は、このような条件を十分満たしており、さらに5年間の放置後でも、インクは脱気された状態を保ち続けているので、プリンター本体での印字時、脱気インクが記録ヘッドヘ供給されることにより、インク流路内の気泡は脱気インクであるインク中へ溶解されるため、気泡による印字不良(不吐)が発生せず、不吐頻度が減少する。よって、上記フィルムは、インクタンクフィルムの樹脂材質としては最適である。

まず、前記した通り、記録装置本体のインクタンク挿入口へ、インクカバー容器34eを外したインクタンク34を挿入する。また、インクタンク34のジョイント34cを記録装置本体のジョイント107へ装着させる。通常、インクを記録ヘッド1へ供給する場合、記録ヘッド1のノズル部分のメニスカスを保持するためにはインクタンク34の高さに制限があり、通常は、記録ヘッド1とインクタンク34との高さの差は100mm以内程度である。ところが、本実施例では、インクタンク34は記録媒体搬送手段5の下方で記録ヘッド1のフェース面高さよりも低い位置に配置されている。通常、記録媒体搬送手段5の高さは少なくとも100mm以上であり、インクタンク34とヘッド1との高低差が100mmを超えるので、記録ヘッド1のノズル部分のメニスカスを保持することができない。そこで、本実施例では、駆動回復モーター37の駆動により回復ローラー30をX方向へ移動させ、インク袋34aに加圧してその内部を正圧にし、その圧力によりインクをインク供給口34fやインク供給管34bを介して記録ヘッド1へ供給することができる。
