本発明は、マグネシウム合金を成形するマグネシウム合金成形装置、より詳しくは、マグネシウム合金材を半溶融状態として射出し成形するマグネシウム合金成形装置に関する。

【従来の技術】
マグネシウムは一般に使用される構造用金属材料の中で密度が1.8g/cm3 と最も軽量であり、比較的安定した強さを持っていることから、省エネルギー材料として欧米などでは自動車部品等に積極的に使用され始めている。現在でも国内外で研究開発がなされており、加工性、鋳造性に優れ、強度、耐力の向上が図られたマグネシウム合金が開発されている。

マグネシウム合金の成形方法にはホットチャンバーやコールドチャンバーなどの低圧鋳造装置を用いたダイカスト法が主力であるが、溶解工程を省略し原料を半溶融状態(チクソトロピー状態)で供給するチクソモールド法の適用も進められている。チクソモールド法ではマグネシウムを高速かつ高圧で射出成形することから、精密で薄肉製品の成形が可能である。

図7に従来のチクソモールド法によるマグネシウム合金の射出成形の過程を示す。チクソモールド法では、マグネシウム合金材を600℃程度に加熱し半溶融状態として、図7(a)に示すように金型キャビティ内に射出する。金型は成形品の取り出しのために開閉されるため、金型キャビティ内には初めから空気が存在している。

マグネシウム合金は他のアルミニウムやチタンなどの合金と比較して非常に酸化しやすい。そこで、従来のチクソモールド法では、真空ポンプを用いて金型キャビティ内を減圧し、酸素や窒素などの空気中に存在する活性ガスを駆逐しようとする。しかし、寸法精度や高温にさらされる等の問題から金型の気密性を確保するのは難しく、金型キャビティ内を減圧すると、金型のパーティングラインやイジェクタピンなどから空気がキャビティ内に供給され続けることになる。

ランナー内を流動してきた溶湯(溶融スラリー)は、金型キャビティ内へ射出するゲートへ入るときに極端に流動断面積が小さくなるため、溶融スラリー内圧が上昇する。そして、この溶湯がゲートより金型キャビティ内へ射出されると圧力が開放され、図7(b)に示すように、溶湯本流から離れて飛散する。飛散することによって表面積の大きくなった溶湯は、金型キャビティ内に残存する少量の活性ガスとも反応しやすくなるため、金型内の空気と反応して酸化し、凝固してしまう。

【発明が解決しようとする課題】
活性ガスと反応することによって固化したマグネシウム合金は、薄い金型キャビティ内において高い圧力でも押し流すことのできない障害物となってしまう。そのため、後に金型キャビティ内へゲートより流入してくる溶湯の流動性が変化し、溶湯が金型キャビティ内に充分に回りきれず、製品の安定的な成形が困難となる。その結果、製品には、図7(c)に示す巣や肉厚不均一などの欠陥を生じてしまうことになる。

そこで、本発明においては、金型内へ射出するマグネシウム合金材の流動性を改善し、成形品の品質を向上させることを目的とする。

【課題を解決するための手段】
本発明のマグネシウム合金成形装置は、マグネシウム合金材を半溶融状態として金型内へ高速かつ高圧で射出し凝固させてマグネシウム合金を成形するマグネシウム合金成形装置において、金型内へ高圧の不活性ガスを注入する高圧ガス注入手段を備えたことを特徴とするものである。これにより、金型内を高圧雰囲気として金型内部の空気を外部へ排除し、かつ、金型外部からの空気の混入を阻止し、金型内へ射出されるマグネシウム合金材の酸化を不活性ガスにより防止することが可能となる。また、金型内が高圧雰囲気であるため、金型内へ射出されるマグネシウム合金材は飛散することなく射出部から金型内へと徐々に広がって充填されていく。このとき、金型内へ注入された不活性ガスは、高速かつ高圧で射出されるマグネシウム合金材によってさらに加圧され、金型内での溶湯の高速高圧に応じて応力を発生させ、溶湯の流動先端の乱れを抑制する効果が高くなる。したがって、金型内へ射出されるマグネシウム合金材の流れは安定し、肉厚不均一などの欠陥がなく品質の良い成形品を得ることができる。

ここで、不活性ガスは、空気よりも重いArガス、SF4 ガスやSF6 ガス等を用いることができる。特に、地球環境に優しく、取扱いも容易であり、安価に入手できるという点からArガスを用いるのが望ましい。不活性ガスが空気より軽い場合は、不活性ガスが空気と混合してしまい充分に空気を外部へ排除すること、また空気の混入を阻止することが難しくなる。

高圧ガス注入手段は、不活性ガスを1〜10kgf/cm2 の圧力で注入するものであることが望ましい。マグネシウム合金材を高速かつ高圧で射出する本発明のマグネシウム合金成形装置においては、従来の低圧鋳造装置よりも高圧の1〜10kgf/cm2 の不活性ガスを金型内へ導入して、溶湯の酸化を防止すると共に、溶湯の流れを制御することが可能である。1kgf/cm2 未満の場合、不活性ガスによる金型内の空気の置換にかなりの時間を要することとなるため高速成形には不向きである。一方、10kgf/cm2 を超えると、高圧な不活性ガスの取り扱いが容易ではなく、一般的な設備では利用しにくい。また、従来の低圧鋳造装置において、1kgf/cm2 以上の高圧ガスを金型内に導入するとマグネシウム合金材の金型内への圧入が阻害され、成形品の薄肉部などの表面に微少な形状をもつものの成形はできなくなると考えられる。

さらに、本発明のマグネシウム合金成形装置には、不活性ガスを加熱するガス加熱手段を備えることが望ましい。これにより、不活性ガスを金型内へ注入する際、不活性ガスによって金型が冷却されるのを防止し、金型の温度を適正温度に維持して金型へダメージを与えることなく金型寿命を延ばすことが可能となる。

このとき、金型内へ注入する不活性ガスは、ガス加熱手段によって500〜600℃に加熱しておくことが望ましい。このような温度範囲の不活性ガスによって金型のキャビティ内面を加熱して温度調整することによって、金型キャビティへ射出されるマグネシウム合金材は冷却されず、マグネシウム合金材の流動性は維持されて、マグネシウム合金材を金型内に充分に回すことが可能となる。500℃未満の場合、金型内に射出されるマグネシウム合金材の温度が600℃前後であるため、このマグネシウム合金材との温度差が大きすぎ、金型を加熱することによる効果が薄れてしまう。一方、600℃超の場合、不活性ガスを加熱するためのエネルギーのロスや、金型の過熱による寿命への影響を考慮しなければならない。

図1において本発明の実施の形態におけるマグネシウム合金成形装置は、マグネシウム合金を成形するための金型1、マグネシウム合金の原料としてのマグネシウム合金材を半溶融化するためのシリンダ2、およびシリンダ2の前方に設けたノズル3より半溶融状態のマグネシウム合金材を金型1のキャビティ11内へ高速射出させる高速射出システム4等により構成される。
