本発明は、自動車内装部品等における表皮の貼着方法に関する。

【従来の技術】
アームレストやセイフティパッド等の自動車内装部品にあっては、基材となる箱体に表皮を貼着して製品化する方法がとられている。図7はアームレストを例にその概略工程を示したものである。
従来は、図7のごとく、射出成形等で所定形状にした箱体表面91に接着剤3を塗布し、これに裁断加工された表皮2を圧着貼込みし、その後、表皮端縁21を箱体裏面側92に巻き込んで仕上げてきた。

【発明が解決しようとする課題】
しかるに、箱体のコーナ部分については、表皮端縁21をその裏面側へ単に巻き込んでいくと、コーナ部分に図4のような不定形状のシワWがよることとなった。平面状の表皮2を三次元の製品形状をつくる箱体9に巻込んでいくために、自ずから表皮2の端部に余剰部分22がでて、これがシワWとなって現われた。そして、シワ部分は処理が難しく、工数が掛かるだけでなく、この部分が盛り上がり、アームレストARでは、ドアトリムDTへの取付けで図5のような隙間Sをつくり、見栄えを悪くしていた。
こうしたことから、表皮2の箱体裏面側に巻き込む部分、特に、コーナ部分の表皮2dを図6のように前処理でもってカットしておき、これを貼着することも考えられた。ところが、今度は、表皮2の圧着貼込み時にズレが生じたりしてコーナ部分の箱体9が露出してしまい、表皮でうまく隠れない不具合がでていた。

本発明は上記問題点を解決するもので、表皮の前処理カットがいらず、表皮端縁をそのまま箱体裏面側へ折り返すのみで、シワがよらない綺麗なおさまり状態を確保できる表皮の貼着方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成すべく、請求項1に記載の発明の要旨は、箱体の表面を被覆する表皮の貼着方法にあって、裏面側のコーナ部分の側壁にリブが一体成形された箱体を使用し、該箱体表面に表皮を接着した後、該表皮端縁を箱体裏面側へ折り返して、前記リブ上に表皮端縁が被さるようにしたことを特徴とする表皮の貼着方法にある。
ここで、「箱体」とは、ダンボール箱或いは菓子箱のごとく、底板周りを側壁が囲った上面開口の形状のものをいい、且つ、側壁の囲いでコーナ部分ができるものをいう。コーナ部分は、直角になる必要はなく、丸みのあるものも含む。また、箱体は、方形体に限らず、底板と側壁との接続部分がなめらかに連続し、椀状になっているもの等を含む。
請求項2に記載の本発明の表皮の貼着方法は、請求項1で、リブが箱体の底板に向って広がる錐体形状としたことを特徴とする。

請求項2に記載の発明のごとく、リブが箱体の底板に向って広がる錐体形状にすると、表皮端縁の巻き込む部分について、底板に近い奥まった位置にある方が余分の表皮を多く吸収できるようになるので、表皮のおさまり状態が一層良くなる。

【発明の実施の形態】
以下、本発明に係る表皮の貼着方法について詳述する。
図1〜図3は、本発明の表皮の貼着方法の一形態で、アームレストに適用したものである。図1は箱体のコーナ部分の斜視図、図2は箱体に表皮を貼着したアームレストの断面図、図3は他形態のリブが設けられた箱体のコーナ部分の斜視図を示す。

表皮の貼着方法の説明に先立ち、これに用いる箱体1,表皮2について説明する。
箱体1は、図2に示すごとく、底板11の周囲に側壁12を周設した上面開口の覆い蓋形状になっている。この箱体1のコーナ部分1cに、リブ13が一体成形されている。
リブ13は、箱体の底板1bに向けて垂直に起立状態で側壁12に一体化される。リブ13としては、箱体1の裏面側のコーナ部分1cに設けることによって、表皮2のシワ発生を抑制するが、図1のような角錐形(半円錐形も含む)のものがより好適である。箱体の底板1bに向って広がる錐体状になっていると、平面的に裁断された表皮2を箱体1に被覆した際、その端部の余剰部分22をより効果的に吸収できるからである。

リブ13の形状は、角錐形だけでなく、図2の右側リブ13のごとく角錐台(半円錐台も含む)であってもよい。また、図3(ロ)のような板状とすることもできる。
更に、リブ13の頂点131は、図1のように側壁12の端面121に一致させず、図3のごとく、側壁12の端面121より少し下の位置から設けることもできる。リブ13の下端132については、図1のごとく、側壁12の途中まででもよいが、図2のように箱体底面1bに到達するようにした方がより好ましい。箱体1は、通常、射出成形品等で造られることから、アンダーカット等もなく、製造し易くなるからである。

表皮2は、箱体表面1aを覆い、且つ、箱体裏面側へ巻込んで圧着貼込みできるように裁断されたもので、従来の表皮と特に変るものではない。表皮2には、ファブリック一層やファブリックとウレタンスラブラミネート品を一化したもの、或いは、PVCソリッド層とPVC発泡層を一体化したもの、また、VCソリッドレザーとウレタンスラブラミネートを一体化したものなどが用いられる。

前記箱体1と表皮2を用い、表皮の貼着方法は次のようにして行われる。
先ず、箱体1の表面1a及び側壁12の裏面側に接着剤3を塗布する。リブ13にも接着剤3が塗布される。必要に応じて、表皮側にも接着剤3を塗布する(図7参照)。
次いで、接着剤3が塗布された上記箱体1を図示しない圧縮成形型(通常、上型)へセットする。表皮2も型(通常、下型)にセットする。圧縮成形型は製品形状と同一の型面をもつ。
しかる後、型閉めし、圧着貼り込みで箱体表面1aと表皮2とを圧着し、両者を接着結合させることになる。

その後、型開し、脱型後、表皮端縁21を箱体裏面1b側へ折り返して、前記リブ13上に表皮端縁21が被さるようにする(図1,図2)。尚、型開し、その状態のままで、表皮端縁21を箱体裏面側へ折り返し、前記リブ13上に表皮端縁21を被せるようにしてもよい。
表皮端縁21を箱体裏面側へ折り返すところでは、リブ13が設定されているために、本来、表皮端縁21の余剰部分22となるところが綺麗にリブ13上を覆うようになる。従来のごとく、コーナ部分1cに不定形なシワWはできず、表皮端縁21を一定の形に規制できる。
表皮2が貼着された製品が蓋をするような場合で、リブ13が邪魔になるケースでは、リブ13を図3のごとく、箱体の底板1b側へ少し下げ距離Lを設けるか、取付け位置を少しズラすことで解決できる。
かくのごとくして、箱体1に表皮2が綺麗に貼着されたアームレスト等の製品が完成する。
本実施形態では、底板11の周囲に側壁12を周設したものを用いたが、これに代え、椀状の箱体を使用し、その膨出面側を箱体表面にして裏面側のコーナ部分にリブが一体成形されたものでもよい。

このように構成された表皮2の貼着方法によれば、作業工程が単純で且つ箱体1に表皮2の貼着が簡単にできる。
しかも、表皮2のシワWになり易い余剰部分22を、それに合わせて突出させたリブ13が吸収するので、見栄えがよくなっている。シワWがつくっていた盛り上がり部分もなくなり、斯る製品の取付けで、従来発生していた隙間等の不具合も解消し、高品質の製品を生み出すことになる。
これまで行われていた表皮端縁21のカット処理は不要で、コーナ部分1cで箱体1がむき出しになるといった欠陥も生じない。

尚、本発明においては、前記実施形態に示すものに限られず、目的,用途に応じて本発明の範囲で種々変更できる。箱体1,表皮2,リブ13の形状,大きさ,材質等は用途に応じ適宜選択できる。実施形態では、箱体1に表皮2を貼着した製品としてアームレストを例としたが、これに限られず、種々の自動車内装部品等に適用される。

【発明の効果】
以上のごとく、本発明の表皮の貼着方法は、リブが一体成形された箱体を用いることによって、従来、コーナ部分で発生していたシワ等をなくして見栄えを良くし、更に、シワが派生させていた製品取付け時の相手製品との隙間発生等の不具合を解決できるなど、品質向上に優れた効果を発揮する。
