【発明の属する技術分野】
本発明は、自動車の差動装置用部品であるディファレンシャルギヤケース(以下「ディファレンシャルギヤケース」を略して「デフケ―ス」という)およびその製造方法に関する。

【従来の技術】
自動車の差動装置は、車両がカーブを走行する際の左右駆動輪の回転差、または四輪駆動車における前後駆動輪の回転差を許容する装置であり、構造的には出力軸に連結された一対のベベルギヤの間にピニオンギヤを介在させ、ピニオンギヤのシャフトの外側から回転力を加えると、差動時にはピニオンギヤが自転して各出力軸の回転差が許容されるように構成されたものが一般的である。そして、ベベルギヤおよびピニオンギヤを収納するデフケ―スは、エンジンからプロペラシャフトを経由してハイポイドベベルギヤに伝達される駆動力を、デフケースのフランジ面に取り付けたリングギヤに伝達、左右の駆動輪を回転させる働きを受け持つ。このようにデフケ―スは、運転時に常時大きな応力が作用するため、引張強さ、耐力、伸びなどの機械的特性が要求される。また、デフケースには前述のとおり、ベベルギヤやピニオンギヤの収納、リングギヤの取り付け、ギヤキャリア内に収納し、かつテーパコロ軸受を外嵌するボス部など複雑構造を形成するため、従来から球状黒鉛鋳鉄材からなる鋳物が用いられている。

近年、自動車の燃費や出力向上を目的として軽量化を図るべく、鋳鉄材からなる鋳物に代えアルミニウム(以下「アルミニウム」を略して「アルミ」という)合金鋳物で形成することが提案されている。
例えば、アルミ合金鋳物で高強度、高靱性を出そうと、特開平5−5148号公報には、Si:2.5〜4.4wt%とSiを比較的少なくして伸びを向上させ、また、Cu:1.5〜2.5wt%、Mg:0.2〜0.5wt%として引張強さを向上をさせ、更に、Sr:0.005〜0.2wt%として共晶Siを微細化すると共に伸びおよび引張強さを安定させ、また、金型での溶湯鍛造法により加圧鋳造することで、Siを少なくしたことによる鋳造性の低下を補い、更に、溶体化処理と時効処理により上記の伸びおよび引張強さの特性を得ようとする開示がある。

また、特開平7−280069号公報には、差動装置を構成するキャリアおよびハウジングをアルミ合金で形成すると共に、キャリアおよびハウジングの各フランジ部の外周にフィンを設け、フィンによってフランジ部の熱放散率を向上して、相手部品との熱膨張差による空隙の発生を防止し、もって軽量化を図ろうとする開示がある。

ところで、最近、液相と固相とが共存状態にある溶湯をキャビティ内に塑性加工を与えつつ圧送させることにより、機械的性質に優れる鋳物を製造する半溶融成形法が注目されてきている。そして、特開平5−318075号公報には、固液共存温度域まで再加熱する際に、素材たるビレットの表面に生成された酸化皮膜がキャビティ内に圧送されるのを防止して、アルミ鋳物の結晶粒を微細にすると共に機械的性質に優れたアルミ鋳物などを得ようとする半溶融成形装置の開示がある。

【発明が解決しようとする課題】
しかしながら、上記特開平5−5148号公報は、溶湯鍛造法による加圧鋳造であるため、共晶Siの偏析が発生し易く、機械的性質がバラツクことが多い。
また、特開平7−280069号公報は、相手部品との熱膨張差による空隙の発生を防止するものであり、積極的に機械的特性を向上しようとする開示はない。機械的特性を向上するには、キャリアおよびハウジングを厚肉に形成しなければならず、重量が増加してしまい、軽量化と逆行してしまう。

また、特開平5−318075号公報では、ビレットを固液共存温度域まで再加熱のするため余分なエネルギーが必要であり、製造コストを上昇させる。更に、ビレットの表面に生成された酸化皮膜を完全に除去することは難しく、キャビティ内に合金と共に流入したり、偏析も発生し易く、機械的性質がバラツクことが多い。
一方、アルミ合金材からなる鍛造品は、靱性および伸びが大きく、また内部欠陥が少ないので機械的性質に優れ、信頼性が高い。しかしデフケースは前述のとおり複雑形状であるため、鍛造で形成することは非常に難しい。

本発明は、上記従来の課題を解決し、ダイカスト鋳造法によって、軽量化でき、しかも機械的性質に優れ、かつそのバラツキが少なく、低コストにできるデフケースおよびその製造方法を得ることにある。

【課題を解決するための手段】
本発明者らは、ダイカスト鋳造法によりアルミ合金材でデフケースを鋳造して、機械的性質に優れ、かつ低コストで製造できないか鋭意研究した。その結果、溶融アルミ合金を鋳込みスリーブ内で粒状化した半溶融状態とし、そしてこの粒状化した半溶融アルミ合金を金型キャビティ内にダイカスト鋳造することにより、鋳造後の基地組織が粒状化したデフケースとなり、更に熱処理を施すことで、引張強さ、耐力および伸びなどの機械的性質に優れ、しかも低コストで製造できることを見出し本発明に想到した。

即ち、本第1発明のデフケースは、Al−Si−Mg系のアルミニウム合金からなり、基地組織が実質的に粒状化しており、該基地組織の平均粒径が30〜100μm、円形度が0.6以上であることを特徴とする。

詳しくは、第1発明のデフケースは、質量比で、Si:4.0〜8.0%、Mg1.0%以下、Fe:1.0%以下、または更にCu:6%以下、残部がAlおよび不可避的不純物を含有する組成のアルミニウム合金からなり、基地組織の平均粒径が30〜100μmで円形度が0.6以上である。また、第1発明のデフケースは、機械的性質の強度指数[3×引張強さ(MPa)+40×伸び(%)]の値が、前記デフケースの主要部で1250以上有する。

次に第2発明のデフケースの製造方法は、溶融アルミ合金を、鋳込みスリーブ内で液相線より低く固相線または共晶線より高い温度まで所定の冷却速度で低下させて、溶融アルミニウム合金の初晶を実質的に粒状化した半溶融状態とし、金型キャビティ内に充填、凝固させ、その後熱処理を施すことを特徴とする。

第2発明のデフケースの製造方法は、好ましくは、(a)質量比で、Si:4.0〜8.0%、Mg:1.0%以下、Fe:1.0%以下、または更にCu:6%以下、残部がAlおよび不可避的不純物の組成となる溶融アルミニウム合金を準備する工程と、(b)前記溶融アルミニウム合金を液相線近傍または液相線以上の温度で鋳込みスリーブに移し、該鋳込みスリーブ内で液相線より低く固相線または共晶線より高い温度まで所定の冷却速度で低下させて、溶融アルミニウム合金の初晶を実質的に粒状化した半溶融状態とする工程と、(c)前記鋳込みスリーブ内の半溶融状態アルミニウム合金をディファレンシャルギヤケースを形成した金型キャビティ内に加圧充填する工程と、(d)前記金型キャビティ内に加圧充填された半溶融状態アルミニウム合金を凝固させる工程と、(e)凝固後に溶体化処理および/または時効処理する熱処理を施す工程と、よりなる。

第2発明においては、鋳込みスリーブ外筒部の回りに誘導コイルを設け、この誘導コイルにより磁場を形成して鋳込みスリーブ内溶湯を撹拌するのが好ましい。
また、前記鋳込みスリーブの内筒部の少なくとも一部を低熱伝導材とし、好ましくはサイアロンを用いる。
また、(a)溶融アルミニウム合金の準備工程は、ラドル内および/または鋳込みスリーブ内溶融アルミニウム合金の温度を測温センサで測定して、液相線以上で液相線近傍の温度に到達させる。
更に、(b)鋳込みスリーブ内の半溶融アルミニウム合金は、固相率を20〜60%に制御するのが好ましい。

本第1発明および第2発明での数値限定(化学組成の%は質量%を示す)ほかの理由は、以下のとおりである。
(1)基地組織が実質的に粒状化、好ましくは平均粒径が30〜100μmで円形度が0.6以上
質量比で、Si:4.0〜8.0%、Mg1.0%以下、Fe:1.0%以下、残部がAlおよび不可避的不純物を含有する組成のアルミ合金からなる組成で、基地組織が実質的に粒状化、好ましくは平均粒径が30〜100μmで円形度が0.6以上とすることにより、引張強さ、耐力、伸びなどの機械的性質が向上する。

(2)Si:4.0〜8.0%、好ましくはSi:6.0〜7.0%
Siは、伸び、衝撃値などの靱性、および湯流れ性など鋳造性等に影響を及ぼす。Siが4.0%未満では湯流れ性が悪くなり、8.0%を越えると、伸び、衝撃値などの靱性を低下させる。従ってSi:4.0〜8.0%とする。好ましくはSi:6.0〜7.0%とする。

(3)Mg1.0%以下、好ましくは0.2〜0.4%
Mgは、溶体化処理および時効処理を施す熱処理により、Mg2 Siを析出して強度の向上に有効に寄与する。Mgが1.0%を越えると、Mg2 Siが過多となるきらいがあり、靱性が低下する。従ってMg:1.0%以下とする。好ましくは、Mg:0.2〜0.4%とする。

(4)Fe:1.0質量%以下、好ましくは0.2%以下
Feは、多量に存在すると針状晶を形成し、1.0質量%を越えると靱性の低下を招く。従ってFe:1.0質量%以下とする好ましくは、Fe:0.2%以下とする。

(5)Cu:6.0%以下
Cuは、耐力の向上に有効である。しかし、Cu:6.0%を越え含有させると、伸びが低下する。従って、Cuは6.0%以下必要に応じ含有させる。

(6)強度指数[3×引張強さ(MPa)+40×伸び(%)]:1250以上デフケ―スは、引張強さと伸びがバランスした性能が要求される。引張強さと伸びのバランスを、本発明では、強度指数=[3×引張強さ(MPa)+40×伸び(%)]としてあらわす。強度指数が1250未満では、デフケ―スとして不十分である。このため、強度指数は1250以上とする。

(7)鋳込みスリーブ内溶融アルミ合金を所定の冷却速度で低下させ粒状化
溶融状態のアルミ合金を、液相線以上の温度から、液相線より低く固相線または共晶線より高い温度まで所定の冷却速度で低下させると、アルミ合金の初晶が粒状化して半溶融状態となる。
好ましくは、冷却速度は、10℃/s以下の冷却速度とすることが好ましい。それにより生成する初晶を実質的に粒状化することができる。

(8)誘導コイルにより鋳込みスリーブ内溶湯を撹拌
鋳込みスリーブの外筒の一部に導電体を複数個配置し、この導電体の外部の誘導コイルによって磁場を形成すると、鋳込みスリーブ内のアルミ合金および導電体には、電磁誘導による電流が発生する。そして、誘導電流と磁場の相互作用による電磁体積力が、アルミ合金に鋳込みスリーブ表面から遠ざける方向に作用し鋳込みスリーブとの接触を少なくする。このため、接触による温度低下が少なくなると共に、アルミ合金表面に凝固片の発生が少なくなる。しかも、電磁攪拌により、鋳込みスリーブ内アルミ合金の温度分布も均一となる。

(9)鋳込みスリーブ内筒に低熱伝導材のサイアロン
鋳込みスリーブ内筒を低熱伝導材とすることにより、溶融または半溶融アルミ合金が熱を奪われることが少なくなり、鋳込みスリーブを予熱しなくても、半溶融で粒状の組織が得られる。低熱伝導材として、サイアロンを用いることにより、溶融または半溶融アルミ合金が濡れ難い。

(10)固相率20〜60%で射出
また、鋳込みスリーブ内アルミ合金の金型キャビティへ射出時の固相率は、20〜60%に制御する。固相率が20%以上で半溶融アルミ合金にチクソトロピー性を付与することができる。一方、固相率が60%を越えると粘性が過度に高くなり、湯流れが悪くなる。従って、固相率20〜60%で射出する。

(11)溶体化処理
共晶温度近傍の高温に到達後急冷する溶体化処理により、凝固過程で生じたミクロ偏析の多くが固溶されてなくなり、板状または片状の共晶Siを粒状化する。その後必要に応じ行う焼もどしによって時効析出し、鋳造後のアルミ鋳物に、靱性と引張強さなどの機械的を向上させる。好ましくは、溶体化処理は、500〜550℃の温度に0.5〜8時間保持後、急冷する。

(12)時効処理
溶体化処理後、続いて時効処理を施すことにより、アルミ合金鋳物で、伸び、衝撃値などの靱性に加え、引張強さ、耐力を確保することができる。そして、前述の強度指数[3×引張強さ(MPa)+40×伸び(%)]:1250以上となるデフケ―スが得られる。

【発明の実施の形態】
以下、本発明の実施の形態を説明する。
(実施の形態1)
図1は、実施の形態のデフケ―ス20の加工後を示す断面図であり、図2はダイカスト鋳造後のデフケ―ス素材20Aを示す図であり、(a)はサイドギヤおよびピニオンギヤ組立の窓部での断面図、(b)は、(a)と90゜回転した断面図である。図1のデフケ―ス20は、フランジ部外径20Bが127mm、全長135mm、リングドギヤの嵌合外径20Cが80mm、サイドベアリング外径20Dが35mmであり、中央部には、サイドギヤ(図示せず)およびピニオンギヤ(図示せず)を組み立てための窓部20Eが、軸方向の幅60mm、高さ40mmに形成されている。

次に、デフケース20Aの鋳造に用いるダイカスト鋳造装置について説明する。図4および図5は、ダイカスト鋳造装置の金型キャビティを含む要部断面図であり、図4はラドル19から鋳込みスリーブ2内に溶融アルミ合金を受けている状態を示す断面図、図5は鋳込みスリーブ2から金型キャビティ6に半溶融アルミ合金を射出している状態を示す断面図である。ダイカスト鋳造装置は、横型締めで型締力250t(トン)、縦射出で射出力35tであり、要部として、溶融状態のアルミ合金を受ける鋳込みスリーブ2と、油圧装置にて駆動されて鋳込みスリーブ2内を摺動するプランジャチップ3と、このプランジャチップ3が上方に移動した際に、鋳込みスリーブ2内のアルミ合金が充填される固定型4と可動型5でデフケ―ス20Aの金型キャビティ6を形成する金型からなる。

図6は鋳込みスリーブ2まわりを詳細に説明する図であり、図7は図6の鋳込みスリーブ2中央部の断面図である。図6および図7で、鋳込みスリーブ2の溶融アルミ合金1Bを受ける内筒2Aは、低熱伝導材のサイアロンとしており、この低熱伝導材を囲む外筒部2Bは、スリットを形成して8分割した導電体のオーステナイト系ステンレス(JIS SUS304)材としている。また、外筒部1Bは外径165mmであり、この外筒部1Bから僅か離して、内径178mm、外径218mm、高さ265mm、均等に14ターンした誘導コイル7を巻回している。この誘導コイル7には発振器である能力100kW−500Hzのサイリスタインバータ(図示せず)を接続している。

また、鋳込みスリーブ2の近くに温度センサ(図示せず)を設けて、鋳込みスリーブ2内に受けた溶融または半溶融アルミ合金1B中に浸漬して温度を連続で測定している。そして、温度センサにより連続して検出したアルミ合金1Bの温度により、発振器からの誘導コイル7への通電を制御している。ここで、誘導コイルによる撹拌時、鋳込みスリーブ2は、15゜傾斜させている。

外筒部2Bのオーステナイト系ステンレス(JIS SUS304)材中には冷却通路16を形成して冷却水を貫流させ、また、鋳込みスリーブ2の取付フランジ2C上には冷却水を貫流する銅パイプ15を接続した厚さ3mmの銅板14を固定し、鋳込みスリーブ2内アルミ合金1B、および誘導コイル7での電磁誘導発熱による異常な温度上昇を防止している。また、プランジャチップ3は、その先端は空気層17を形成している。

次に、デフケ―スをダイカスト鋳造するための金型につき、図4および図5により説明する。金型は、前述のとおり、固定型4および可動型5と、更に固定型4の上部から、見切面中心に油圧シリンダ9により上下駆動されて、図2に示すデフケ―ス20Aの中空部20B、20Cを形成する摺動型8からなる。従ってデフケ―スの金型キャビティ6は、固定型4、可動型5、摺動型8の3要素で形成されるので、構造が簡単で、容易に製作することができる。そして、湯道ブッシュ18により、半溶融状態のアルミ合金の流れを制御している。
また、固定型4および可動型5で金型キャビティのデフケ―スのフランジ部を挟んで上下に設けたヒータ11および温度センサ12により、金型の温度を約250℃に制御している。これにより、金型の温度上昇が抑えられ、変形が少なくなり機械的精度を維持することができる。

次に、デフケ―ス20Aのダイカスト鋳造について、図4および図5を用いて説明する。
鋳造後のデフケ―スが、表1に示す組成となるようにアルミ合金を溶製し、保持炉内に移す。なお、表1に示す組成以外は、Fe:0.20%以下、Mn:0.10%以下、Ti:0.20%、残部Alおよび不可避不純物である。

次に、保持炉内の溶融アルミ合金1Aをラドル19で汲み上げ、液相線以上の温度の620〜630℃で鋳込みスリーブ2に移して、発振出力して誘導コイル7で磁場を形成して攪拌し、同時に鋳込みスリーブ2内の溶融アルミ合金1Bの温度を、液相線より低く固相線または共晶線より高い580℃付近の温度まで均熱化させて低下させる。半溶融アルミ合金1Bは、初晶が粒状化して、固相率が20〜60%の半溶融状態となる。

金型は、固定型4、可動型5および摺動型8を型合せしておく。次に鋳込みスリーブ内に半溶融状態のアルミ合金を保持したまま、傾動シリンダにより鋳込みスリーブ部を直立させ、鋳込みスリーブ2の外筒部2Bを金型の湯口に嵌合させる。そして、プランジャチップ3を上昇させて、鋳込みスリーブ2内の半溶融アルミ合金1Bを金型キャビティ6にメタル速度5m/s以下で加圧充填する。

金型キャビティ6に充填された半溶融アルミ合金1Cは、固定型4および可動型5に埋め込んだ温度センサ12により温度を連続して検知し、かつヒータ11により金型温度を約250℃に制御して凝固させる。このときのキュアリング時間は約15秒(s)である。

金型キャビティ6でデフケ―スが凝固したら、プランジャチップ3を下降して後退させ、次に可動型5を図の左方向に移動して後退させ、また摺動型8も上昇して後退させる。そして押出ピン13を出すことにより、デフケ―ス20Aは金型から分離する。

鋳造後、デフケ―ス20Aは溶体化処理および時効処理の熱処理を施す。この熱処理条件は、表1に示すとおりである。
以上によって得られたデフケ―ス20Aから、試験片を切り出し、機械的性質を調べた。その結果を表2に示す。また、実施例1の金属組織顕微鏡写真を図3に示す。

表2に示すとおり、平均粒径は42〜50μm、円形度は0.65〜0.71と粒状化しており、引張強さは277〜420MPa、耐力166〜330MPa、伸び5.3〜18%と機械的性質にも優れている。また、強度指数[3×引張強さ(MPa)+40×伸び(%)]は、1395〜1551を有し、引張強さ、および伸びがバランスして大ききく、更に、偏析も見られずバラツキのないデフケ―スとなっている。

(比較例)
表1の比較例1は、7%Si−0.35%Mgアルミ合金を低圧鋳造法によりデフケ―スの素材を鋳造して熱処理を施したものである。また、比較例2は、A356アルミ合金を、図5に示すダイカスト鋳造装置を用いて、溶湯鍛造法によりデフケ―スの素材を鋳造して熱処理を施したものである。比較例2においては、鋳込みスリーブ2内に溶融アルミ合金の温度を720℃で受け、誘導コイル7による電磁攪拌を行わず、温度が700℃で射出速度0.07m/sで金型キャビティ6内に充填した。鋳造後、熱処理を施した。また、比較例3は、A357アルミ合金を、比較例2と同じ条件で溶湯鍛造法によりデフケ―スの素材を鋳造して熱処理を施したものである。上記比較例1〜3のデフケ―ス素材から試料を切り出して、機械的性質を調べた。その結果を表2に示す。また、比較例2の金属組織顕微鏡写真を図8に示す。
比較例1〜3は、デンドライトが成長しているため、平均粒径および円形度を測定することはできなかった。そして、比較例1〜3は、引張強さは290〜331MPa、耐力は288〜273MPa、伸びは5.5〜8.4%であった。強度指数[3×引張強さ(MPa)+40×伸び(%)]は、1206〜1216であり、機械的性質も本発明のデフケ―スに比較して小さかった。また比較例2は、図8に示すとおり偏析が認められた。
更に溶湯鍛造法は、700℃で金型へ射出するため熱衝撃が大きく、本発明の製造方法に比較して金型の耐用寿命が短い。更に、溶湯鍛造法は、キュアリング時間も約40s(秒)かかるので、本発明の製造方法に比較して生産コストが高くなる。

【発明の効果】
以上詳細に説明のとおり、本第1発明のデフケ―スは、アルミ合金からなり基地組織が実質的に粒状化しているので機械的性質に優れ、偏析がないのでバラツキがなく、軽量化することができる。また、本第2発明のデフケ―スの製造方法は、溶湯鍛造法によらず、通常のダイカスト鋳造法によるので低コストで製造することができる。

BACKGROUND OF THE INVENTION

The present inventors have diligently studied whether a differential case is cast with an aluminum alloy material by a die-casting method and is excellent in mechanical properties and can be manufactured at low cost. As a result, the molten aluminum alloy is made into a semi-molten state in which it is granulated in a casting sleeve, and this granulated semi-molten aluminum alloy is die-cast into a mold cavity, whereby the base structure after casting is granulated. Further, the inventors have found that by further heat treatment, the present invention is excellent in mechanical properties such as tensile strength, proof stress and elongation, and can be manufactured at low cost.
