本発明は印字データの入力を受けた時点で、インク滴を飛翔させ、このインク滴により記録用紙にドットを形成させるオンデマンド型インクジェット記録装置に関する。

【従来の技術】
入力情報に応じて複数のノズルからインク滴を噴射し文字や図形を出力するオンデマンド型インクジェット記録装置は、低騒音、低ランニングコストで普通紙や再生紙に高印字品質の記録書き込みができる点で他の方式のものに比べて優れている。

このインクジェット記録装置として、図13に示す従来技術が特開平6−40030号公報に開示されている。このインクジェットヘッドは以下に示すように、それぞれ異なる機能を有する複数のプレートを積層して構成されている。即ち、平面状に配列された細長い圧力室5を確定する圧力室形成基板32は、その一方の面を圧力室5に対応して配設された圧電素子34を持つ振動板33で封止され、他方の面を連通流路38,39を有する封止基板43で覆蓋されて、インク滴吐出に必要な圧力を生成する個別に区画された圧力室5を構成する。更に封止基板31上にはインク供給絞り4を有するインク供給絞り形成基板43が積層され、この基板上に積層されたインクリザーバ室形成基板42に穿孔形成されたインクリザーバ室6と連通路38との間のインク流れを制限している。

この従来のインクジェット記録装置は、基板を積層する構造であるため容易に製造でき、特にアクチュエータ部分をセラミクスの一体焼成で構成した場合においても、接合部材間におけるインク流路のシール性を容易に且つ安定して確保できるため、量産性と信頼性の高いインクジェット記録装置を提供できる。

ところで、このようなインクジェットヘッドでは、インク流路中に気泡が滞留すると、気泡がインク供給を妨げたり、インクを吐出させるための圧力を吸収し、インクの吐出不良を発生させる。このような気泡は、インクを補給するインクタンクから初めてインクを充填する場合にインク流路内に残留したり、インクの消耗によりインクタンクを交換する時にインクタンクとの接続部から進入したり、振動等によりノズルのインクメニスカスが破壊しノズルから進入したりするため、この気泡を排出させるための手段をインクジェット記録装置が備えていなければならない。一般には、インクジェット記録装置にポンプを設置し、インクタンクの交換時やインク吐出不良が発生した時に、ポンプを駆動してノズルよりインクを強制的に排出させ、その時の流れで気泡を取り除く方法が採られる。

しかし、従来インクジェット記録装置では、インク供給絞りの狭い開口部から連通流路部にインクが噴出する部分では、連通流路部の角にインク流れの淀みが生じ、ポンプのインク排出力を高めても気泡が排出できない。このような淀み部は、基板を積層して接合する時の組立誤差によって非常に大きくなる場合があり、例えば、図14に示す流路構造ではC部とD部に、図15に示す流路構造ではD部とE部に淀みが生じ、インクジェットヘッドの製造上の歩留まりを著しく低下させる。

気泡排出性が低いインクジェットヘッドでは、ポンプを用いて強く長い時間インクを排出しなければならず、インクが無駄に消費され印字コストが高くなると言う問題点も有している。

【発明が解決しようとする課題】
本発明は、かかる課題を解決するものであって、その目的とするところは、圧力室と、供給連通路と、インク供給絞りと、インクリザーバ室とを順に積層配置したインク流路中の気泡と容易に排出できる流路構造を提供することで、気泡滞留によるインク吐出不良が発生せず、不必要に無駄なインク消費の無い、信頼性の高いインクジェット記録装置を提供することである。

【課題を解決するための手段】
上記課題を解決するために本発明のインクジェット記録装置は、インクを加圧する圧力発生手段を有する圧力室と、供給連通路と、前記圧力室から発生したインクの流れを制限するインク供給絞りと、インクリザーバ室とを、順に積層配置し、互いに接続するインク流路を形成したインクジェット記録装置において、前記インク供給絞りを積層方向より見て前記圧力室の外側に配置し前記供給連通路の一方の端部において該供給連通路の圧力室側壁面に対向するように接続するとともに、前記供給連通路の他方の端部を積層方向から見て前記圧力室の端部に重ね前記圧力室に接続し、前記供給連通路を、前記インク供給絞りが該供給連通路を隔てて前記圧力室と対向せずに配置されるような長さで、かつ、強制的なインクの排出時に前記インク供給絞りからの噴流が対向する前記圧力室側壁面に衝突するように、形成したことを特徴とする。

【作用】
インクをノズルより排出する場合に、インク供給絞りから供給連通路へ噴出する噴流が対向する壁面との間に渦を発生する。この渦はインク供給絞りから対向する壁面までの距離が長くなるほど大きくなる。また、この渦が発生する部分に構造上の段部があると、気泡が滞留し、インク流量を増加させても排出不可能である。供給連通路を長くしその両端に流路を接続し、インク供給絞りの開口部と圧力室が対向しないように構成することにより、渦を小さくすることと構造上の段部を無くすことを両立できる。従って、インク供給絞りから圧力室まで滑らかな流れが作られ、気泡が容易に排出できる流路となる。

【実施例】
以下、本発明を実施例により図面を参照して詳細に説明する。

図1は本発明のインクジェット記録装置1の実施例を示す斜視図である。図1においてインクジェットヘッドカートリッジ2はキャリッジ80上に位置決め固定されており、キャリッジ80はキャリッジモータ81によって主走査方向である矢印Aの方向に移動することができる。また印字紙等の被記録媒体82はプラテン83に巻き付けられ、紙送りモータ84によって副走査方向である矢印Bの方向に移動することができる。キャリッジ80上に搭載されたインクジェットヘッドカートリッジ2は主走査方向に移動しながら、印字信号に応じてインク滴を吐出し、被記録媒体の副走査方向の移動と組み合わせて、2次元面内に画像を形成する。また、印字が一定時間以上行なわれない場合にはインク吸引手段85のある待機位置86に移動する。インク吸引手段85は、キャップ87と、不図示のキャップ進退機構とを有し、インクジェットヘッドカートリッジ2のインク吐出面にキャップ87を当接させた状態と、当接させない状態とを実現することができる。インクカートリッジの交換に伴い新規インクをインクジェットヘッド内に導入する場合や、インクの吐出不良が発生した場合には、このインク吸引手段を用いてインクジェットヘッド内のインクを吸引し、吐出不良の原因となるインクジェット内の気泡や劣化したインクをノズルより排出させる。

図2はインクジェットヘッドカートリッジ2の断面図である。図2においてインクジェットヘッドカートリッジ2はヘッドユニット10と、固定部材20と、インク収納部70とによって構成されている。ヘッドユニット10は固定部材20に位置決めされ、接着剤によって接合されている。インク収納部70は、そのインク排出部72に固定部材20のインク導入路21を挿入して、固定部材20に固定される。インク導入路21とインク排出部72の嵌合はOリング71によってシールされている。インク収納部70に蓄えられているインクは、固定部材20のインク導入路21を通ってヘッドユニット10に供給される。インク収納部70は内部に多孔質体74を収納しており、この多孔質体74にインクが含浸されている。多孔質体74はインクによって侵されずかつインクを変質させない材質からなる発泡材などが好適である。またインク収納部70のインク排出部72の対向面には通気性を有するフィルム77に覆われた連通孔76が設けられており、インクの蒸発を抑さえながら内部の圧力をインクの消費量に関係なく大気圧に保っている。

本実施例では、インクジェットヘッドカートリッジ2は一体に接合されており、インク収納部のみの交換は出来ない構成となっているが、インク導入路21に外部からごみが入らないようにするフィルタ75や、インク排出部から外部にインクが漏れない構造等を設けることにより、インク収納部70が交換出来る構成にすることも可能である。

初めにアクチュエータユニット30を説明する。アクチュエータユニット30は封止基板31と圧力室形成基板32と振動板33とを順次積層して構成されている。また、振動板33上にはそれぞれの圧力室5に対応した下部電極35が形成されており、更に下部電極35上にはそれぞれの圧力室5に対応した圧力発生手段が形成されている。本実施例の圧力発生手段は圧電素子34より成り、この圧電素子34に駆動電圧を供給するため下部電極35とで圧電素子34を挟むように上部電極36が複数の圧電素子34に股がって形成されている。即ち、下部電極35には個別の圧電素子34を選択的に駆動するための個別駆動信号が加えられる。共通電極である上部電極36と個別電極である下部電極35は、振動板33上に形成された接続端子37とフレキシブルプリント基板(FPC)26とを接続して、外部の駆動回路に接続される。インク滴吐出に必要なインク圧力を発生する圧力室5は、圧力室形成基板32に細長く形成された通孔により平面内の配列が確定され、通孔の周囲が側壁となり複数の圧力室に区画されている。封止基板31は圧力室5を封止すべく側壁と気密的に接合され圧力室底壁をなす。この封止基板31には、各圧力室毎にアクチュエータユニット外からインクを供給するための細長い供給連通路38と、インク滴を吐出するノズル3と接続するためのノズル連通路39が穿孔されており、各圧力室5は一方の端部近傍でノズル連通路39に接続し、他方の端部で供給連通路38の一方の端部に接続している。

次に流路ユニット40を説明する。流路ユニット40はノズルプレート41とリザーバ室形成基板42とインク供給絞り形成基板43とを順次積層して構成されている。リザーバ室形成基板42には、リザーバ室6を確定する通孔が形成されており、通孔の一方をノズルプレート41で、他方をインク供給絞り形成基板43で封止することでリザーバ室6を構成している。このリザーバ室6は、インク収納部からのインクを各圧力室に分岐させるマニフォールドとしての機能を有し、基板面から見て、各供給連通路38と平面的に重なる部分からアクチュエータユニット30と平面的に重ならない部分に渡って形成されている。このリザーバ室6にあって、インク供給絞り形成基板43にはリザーバ室6と細長い各供給連通路38の一方の端部を接続するインク供給絞り4が穿孔されており、アクチュエータユニット30と平面的に重ならない部分のインク供給絞り形成基板43には、インク収納部からのインクをリザーバ室6に導くリザーバ口8が穿孔されている。また、ノズルプレート41にはインク滴を吐出するノズル3が、圧力室5に対応して穿孔されている。このノズル3と対応する圧力室5とを接続するため、インク供給絞り形成基板43とリザーバ室形成基板42にはノズル3に対応してノズル連通路44、45が形成されている。

本実施例では、一つのアクチュエータユニット30に対向した2列の圧力室5が形成されており、相互に圧力室配列間隔の2分の1だけ配列方向にずらして配置されている。また、対応するノズル3も相互にノズル配列間隔の2分の1だけずらして2列に配設されている。従って、主走査方向Aから見たノズルの配列間隔は圧力室間隔の2分の1となり、実質的なノズル密度を倍にしている。

流路ユニット40の一方の面に開口するインク供給絞り4とノズル連通路44は、それぞれ一対一に対応するアクチュエータユニット30の供給連通路38とノズル連通路39に重なる位置に形成されており、アクチュエータユニット30を流路ユニット40上に、対応する開口を重ねて接合することにより、両ユニット間の流路が接続される。

次に、流路ユニット40のより詳細な構成を以下に説明する。厚さ50乃至150μmのステンレス板よりなるノズルプレート41には開口径30乃至50μmのテーパノズル3が、列内の間隔が564μmで、2列に形成されている。リザーバ形成基板42は厚さ150μmのステンレス板を打ち抜いてリザーバ室6を確定する通孔とノズル連通路45とを形成した。ノズル連通路45の直径は板材と同じ150μm程度が好ましい。インク供給絞り形成基板43は50乃至150μmステンレス板に打ち抜きによりインク供給絞り4とノズル連通路44を穿孔した。インク供給絞り4は圧力室の圧力によって発生するインク流れが、リザーバ室6側へ逃げるのを制限しノズル3側へ効率良く向けるため、ノズルの流体的なインピーダンスより等しいか大きく設定することが好ましい。本実施例ではノズル3と同じ寸法とし、断面が厚さ方向に拡大するテーパ部を持つように穿孔した。テーパを持たせたため、最狭部の直径を板厚より小さくでき、また精度良く形成することが可能となった。ノズル連通路44の直径は、リザーバ室形成基板42のノズル連通路45より等しいか若干大きく、圧力室5の幅より小さく設定し、本実施例では150乃至300μmとした。このように設定することにより、圧力室5からノズル3への流路中に気泡が滞留するのを防止できる。これら3枚のプレートは、相互に関連付けられた通孔が連通するように積層される。プレート間の接合は、ろう接合、拡散接合、接着剤、型抜きされた接着シート等が採用でるが、ここではインクに腐食されないエポキシ樹脂からなる接着剤を用いた。各プレートには、本実施例では全てステンレス板を用いたが、インクに腐食されない素材であれば、セラミクス、硝子等の無機材料や、シリコン、ニッケル等の金属材料や、ポリイミド、ポリカーボネート、ポリサルフォン等のプラスチック材料から適宜選択して組み合わせることも可能である。また、それぞれの素材に適した加工方法として、エッチングや、YAGレーザ、炭酸ガスレーザ、エキシマレーザ等を用いたレーザ加工等の除去加工方法の他に、電鋳法や樹脂成型等の直接形状を形成する方法も採用できる。

例えば、ノズルプレート41やインク供給絞り形成基板43は比較的基板が薄く、形成される穴の直径が小さくかつ高精度に形成する必要があるため、プラスチックプレートをエキシマレーザで加工する方法や、ニッケルの電鋳で形成する方法も適している。

次に、アクチュエータユニット30のより詳細な構成を以下に説明する。圧力室形成基板32は厚さ150μmのジルコニアの焼成体で、複数の圧力室5がノズル3と同じく列内の間隔が564μmで、2列に形成されている。圧力室5の幅は350乃至450μmで長さは1乃至3mmである。これらの寸法は、必要なインク滴重量やノズル配列密度等により、最適に設計される。封止基板31は厚さ150μmのジルコニアの焼成体で、圧力室5の一方の側壁上を封止して接合される。封止基板31のノズル連通路39は300μmの直径で形成した。供給連通路は幅が200μmで長さが300μm乃至1mmの長穴に形成した。振動板33は厚さ10乃至20μmのジルコニアの焼成体で、圧力室5の他方の側壁上を封止して接合される。振動板33上に圧力室5に対応して形成した下部電極35の上には幅が圧力室5の幅の80乃至90%で厚さが20乃至40μmのチタン酸ジルコン酸鉛からなる圧電セラミクスを積層する。また、ジルコニアの代わりにアルミナ、窒化アルミ、チタン酸ジルコン酸鉛等も用いることが出来る。

本実施例では、これらは以下のようにして、焼成によって一体に形成した。即ち、図12(A)において振動板33と、予め圧力室5を確定する通孔を打ち抜いて形成した圧力室形成基板32と、予め連通路を打ち抜いて形成した封止基板31とをセラミックス材料であるグリーンシートの状態で加圧し、その後800℃から1000℃の温度で一体に焼成する。次に図12(B)で下部電極35として白金、パラジウム、銀−パラジウム、銀−白金、白金−パラジウムからなる合金のうち少なくとも1種類以上を主成分とする材料を印刷によって圧力室5に対応する部分に形成し焼成する。更に図12(C)で圧電材料34を同じく印刷によって形成し、焼成してアクチュエータユニットを一体に仕上げ、最後に複数の圧電素子に股がってクロム、金、ニッケル、銅等からなる共通電極をスパッタリングで形成する。このように一体焼成によって形成されたアクチュエータは、非常に微細な構造を持つ圧力室形成基板32と薄い振動板33とが焼成で強固に接合されるため、インク密封性と耐インク腐食性に優れたものとなる上に、その製造過程は印刷技術によってペースト状の電極あるいは圧電素子を塗布し焼成するだけで済むため極めて簡単であるという利点がある。封止基板31は、流路ユニットとの接合面積を増やすことができること、従って両ユニットの接続部のインクシールを容易に行える特徴を持つ。特に、アクチュエータユニット30をセラミックスの一体焼成で形成する場合には、先に述べたように圧力室5の気密性を十分に確保できるという特徴を持つ。

焼成によって一体に形成する上述の方法は非常に優れているが、従来行われているように、金属や樹脂からなる基板を接着や溶着や融着で接合する方法、硝子やシリコン基板をエッチングで加工する方法や、プラスチックの成型で形成する方法や、振動板上にチップ状の圧電素子を実装する方法等を組み合わせて、アクチュエータユニットを形成することも可能である。

次に、流路ユニット40とアクチュエータユニット30からなるヘッドユニット10の流路構成とインク流れを細長い圧力室に沿った断面図6と、流路の輪郭で重なり状態を示した平面図7を用いて説明する。インク格納部から導かれたインクはリザーバ口8、インクリザーバ室6、インク供給絞り4、供給連通路38を経由して圧力室5に供給される。インクの供給力は、流路へ初めてインクを充填する場合や流路内に気泡や塵や粘度が増加した変質インク等が存在する場合にはインク吸引手段85を用いて、インクジェットヘッド外部より強制的に与えられる。また、インクジェットヘッドの動作時には、ノズル3に形成されるメニスカスの毛細管力によって与えられる。圧力発生素子として圧電素子34を用いた本実施例では、圧電素子34と振動板33によりユニモルフアクチュエータが構成され、圧電素子34への電圧印加により圧電素子34は面内方向に収縮し、振動板33は圧力室5を収縮する方向にたわみ変形する。この時発生する流体圧力により、圧力室5からノズル連通路39、44、45を経てノズル3につながるインク流れが発生し、ノズル開口よりインク滴が吐出する。

インク供給絞り4は、図7に示すように、圧力室5の長手方向外側に配置され、細長い供給連通路38の一方の端部の下壁に開口している。従って、インク吸引手段85を用いてインクを排出した時、インク供給絞り4から供給連通路内に流入したインク噴流は、インク供給絞り4に対向する供給連通路の上壁、即ち圧力室形成基板面に衝突し、供給連通路の他方の端部、即ち圧力室端部との接続部の方向に向きを変えて、供給連通路に沿って流れる。本発明の構成にすることで、インク噴流が供給連通路に大きな渦を発生させることなく滑らかに向きを変え、更に流れの淀みを作る段部が構造上無くなるため、気泡が滞留する事が皆無となった。しかし、供給連通路38の長さによっては、供給連通路の圧力室側の端部Fに気泡が滞留する可能性が予測された。そこで、図8に示すように、供給連通路38の寸法L1,L2を変えて、端部Fに気泡が滞留するかを観察した。観察を可能にするためガラスの振動板を用いた。インク供給絞りの寸法は、インク供給絞りの最小部の直径が30μm,円筒部の長さが20μm,テーパ部のテーパ角度が全角で35度,インク供給絞りの全長(基板厚さ)が60μmである。供給連通路の他の寸法は、幅が200μm,高さ(基板厚さ+接着層厚さ)が180μmである。

故意に気泡を滞留させ、インク吸引手段を用いてその気泡が排出できるかを実験により確認したところ、以下に示す結果を得た。

上記表において、×は気泡の排出が不可能であった実施例、△は一部の気泡は排出できた実施例、○は気泡が完全に排出できた実施例である。この結果より寸法L1が重要であり、この寸法が流路の断面の寸法(180μm)より等しいかそれ以上とすることで、供給連通路の流れが圧力室形成基板側に偏ることなく、インク供給絞り形成基板側にも均等に流れるようになることが確かめられた。

次に、本発明の他の実施例を図9、図10、図11に示す。

図9に示すように、本実施例ではインク供給絞り形成基板43には、各供給連通路(各圧力室)毎にインク供給絞り104,105が2個形成されている。図10の断面図に示すように、第1のインク供給絞り104は先の実施例と同様に、圧力室5の長手方向外側に配置され、細長い供給連通路38の一方の端部の下壁に開口している。また、第2のインク供給絞り105は、図11の平面図に示すように、圧力室5と供給連通路38の開口が重なり、相互を接続している端部に開口するように配置し、従って、第2のインク供給絞り105が供給連通路38を挟んで圧力室5の端部と対向している。第2のインク供給絞り105を設けることにより、図10のF部とG部の気泡を容易に排出することができ、より少ないインク排出量でインクジェット記録装置を正常な状態に回復させることが可能となった。また、本実施例の副次的な効果として、インクリザーバ室6側の流れが2つのインク供給絞りに分散されるため、インクの流れが均一になり、インクリザーバ室6の気泡排出性が向上した。

インク供給絞りは、先に述べたように圧力室の圧力によって発生するインク流れが、リザーバ室6側へ逃げるのを制限しノズル3側へ効率良く向ける役割を持っている。従って、インク供給絞りを2個配置させると、ノズル側への流れが少なくなり、駆動電圧を高くしなければならないなど効率が低下する。この効率を低下させることなく、効果的に気泡を排出させるには、第2のインク供給絞り105から流入する流れを、第1のインク供給絞り104から圧力室5に流れ込む流れより小さくすることが有効であることが解った。第2のインク供給絞り105からの流れは、供給連通路38と圧力室5の接続部に渦を発生させるため、過度の流れは逆に気泡の排出性を低下させた。従って、第1のインク供給絞り104からの流量より少なく、好ましくは半分程度の流量になるように、第1のインク供給絞り104の流体抵抗より、第2のインク供給絞り105の流体抵抗を大きくすることが有効である。流体抵抗はインク供給絞りの最小部の直径の4乗に概ね反比例するため、第1のインク供給絞り104の最小部の直径を35μm、第2のインク供給絞り105の最小部の直径を30μmとすることで、両者のインク流量は2対1に設定できる。
