【従来の技術】
従来、プラスチック製品の多く、特にプラスチック包装材は、使用後すぐに廃棄されることが多く、その処理問題が指摘されている。一般包装用プラスチックとして代表的なものとしては、ポリエチレン、ポリプロピレン、ポリエチレンテレフタレート(PET)等があげられるが、これらの材料は燃焼時の発熱量が多く、燃焼処理中に燃焼炉を傷めるおそれがある。さらに現在でも使用量の多いポリ塩化ビニルは、その自己消火性のため燃焼することができない。また、このような焼却できない材料も含めプラスチック製品は埋め立て処理されることが多いが、その化学的、生物的安定性のためほとんど分解せず残留し、埋立地の寿命を短くする等の問題を起こしている。従って、燃焼熱量が低く、土壌中で分解し、かつ安全であるものが望まれ、多くの研究がなされている。

その一例として、脂肪族多官能カルボン酸と脂肪族多官能アルコールの縮重合体からなるフィルムが挙げられる。一例としては、コハク酸またはアジピン酸、あるいはこれらの両方からなる二塩基酸と、ジオールを主な構造単位とする脂肪族ポリエステルからなるフィルムがある。これら脂肪族ポリエステルフィルムは、非常にしなやかで、引張伸度、耐衝撃性とも高い。

【発明が解決しようとする課題】
しかしながら、単に上記の脂肪族ポリエステルを用いただけでは、結晶化により、フィルムが白濁し、やや不透明となる場合がある。結晶化度を低下させれば、フィルム内での結晶化構造での光の乱反射による光透過率の低下を抑えることができる。

しかし、結晶化度が低すぎる場合も成形加工性の点で不具合を生じる。フィルムの製造には一般的に溶融した樹脂を冷却したロールに接触させて急冷して連続的にフィルムを製造するキャスティング法、また環状ダイより上向きに筒状に溶融樹脂を引き取り、筒状内部に圧縮空気を閉じ込めた状態で、ガイドに沿って冷却していくインフレーション法がある。いずれにおいても、ガラス転移点が室温以下である樹脂においては、冷却過程で結晶化して固化させないと安定して製造することはできない。特に前者では、製造中に溶融樹脂が完全に固化せず、キャスティングロールに粘着して引き取り難く、生産性を著しく低下させることがある。これに対し、結晶化度を高くしたものは総じて、結晶化速度も高く、このような問題を生じにくい。

これらを解決する方法としては適度にアンチブロッキング剤を混合することもあげられる。しかし、このフィルムを用いてラミネート体を製造する場合、すなわち、上記フィルムを紙やアルミニウム等に接着剤等を介して貼り合わせる際に、アンチブロッキング剤が接着性を低下させ、接着強度が十分に得られないことや剥離してしまう等の問題を生じる。

そこで、この発明は、透明性にも優れ、他のフィルム、紙、金属薄膜等をラミネートする場合に、充分な接着性を有し、自然環境中で分解性をもつプラスチックフィルムを提供することである。

【課題を解決するための手段】
この発明は、下記化学式(1)の構造を有し、この化合物の結晶化融解熱△Hm(J/g)が45≦△Hm≦55である脂肪族ポリエステルを主成分とする生分解性フィルム提供することにより、上記の課題を解決したのである。

この発明にかかる生分解性フィルムは、下記化学式(1)の構造を有する脂肪族ポリエステルを主成分とする生分解性樹脂をフィルム化したものである。

上記脂肪族カルボン酸としては、コハク酸、アジピン酸、スベリン酸、セバシン酸、ドデカン二酸等の脂肪族ジカルボン酸、又はこれらの無水物や誘導体があげられる。一方、脂肪族アルコールとしては、エチレングリコール、ブタンジオール、ヘキサンジオール、オクタンジオール、シクロペンタンジオール、シクロヘキサンジオール、シクロヘキサンジメタノール等の脂肪族ジオール、又はこれらの誘導体が挙げられる。いずれも、炭素数2〜10のアルキレン基またはシクロアルキレン基を持つ、2官能性化合物を主成分とするものが好ましい。また、これら脂肪族カルボン酸又は脂肪族アルコールのいずれも、2種類以上用いても構わない。

(a)テレフタル酸のような非脂肪族ジカルボン酸単位および/またはビスフェノールAのエチレンオキサイド付加物のような非脂肪族ジオール単位、又は

を含ませて共重合させたもの(以下、「共重合体」と称する。)でもよく、その一部がエステル交換されたものや、少量の鎖延長剤残基を含んだものでもよい。なお、以降、上記エステル重合体と共重合体を合わせて脂肪族ポリエステルと称する。

上記ブロック共重合体は、任意の方法で調整することができる。例えば、ポリ乳酸系重合体または脂肪族ポリエステルのいずれか一方を別途重合体として準備しておき、該重合体の存在下に他方の構成モノマーを重合させる。通常は、予め準備した脂肪族ポリエステルの存在下でラクチドの重合を行うことにより、ポリ乳酸と脂肪族ポリエステルのブロック共重合体を得る。基本的には、脂肪族ポリエステルを共存させる点が相違するだけで、ラクチド法でポリ乳酸系重合体を調整する場合と同様に重合を行うことができる。この時、ラクチドの重合が進行すると同時に、ポリ乳酸と脂肪族ポリエステルの間で適度なエステル交換反応が起こり、比較的ランダム性が高い共重合体が得られる。出発物質として、ウレタン結合を有する脂肪族ポリエステルウレタンを用いた場合には、エステル−アミド交換も生成する。

上記の鎖延長残基とは、鎖延長剤を反応させることにより、エステル結合残基に代わって生じる残基で、ウレタン結合残基及び/又はカーボネート結合残基等をいう。これらの鎖延長残基の脂肪族ポリエステル中の含有量は、脂肪族ポリエステルの重量平均分子量の5%以下が好ましい。5%より多いと、透明性の向上はみられるものの、融点の低下ならびに結晶性の低下が生じ、先述のようにフィルムをキャスト法で引き取りがたくなる。

上記脂肪族ポリエステルの重量平均分子量は、2万〜30万がよく、5万〜25万が好ましい。重量平均分子量が2万未満だと、得られる生分解性樹脂の物性が劣る。また、30万より大きいと、溶融粘度が高くなりすぎ、フィルムにするときの押出成形性の低下を招く場合がある。

本発明における脂肪族ポリエステルの結晶化融解熱△Hm(J/g)は、45≦△Hm≦55がよく、47≦△Hm≦52が好ましい。45J/g未満だと溶融樹脂を引き取り冷却する際にキャスティングロールに粘着しやすい。また、55J/gより高いと厚みにもよるがフィルムが白濁し、透明性が失われ、用途が制限される場合がある。なお、結晶化融解熱は、フィルム試験片をJIS−K7122に基づいて示差走査熱量測定(DSC)で熱融解させることにより測定される。

上記脂肪族ポリエステルのガラス転移点(Tg)は、−60℃≦Tg≦0℃であることが好ましく、−50℃≦Tg≦−20℃であることがより好ましい。−60℃より低いと、フィルム内部でのポリマーのミクロブラウン運動が激しく、練り込んだアンチブロッキング剤の表面への以降によるブリードが生じたり、コロナ処理等による表面処理を施しても、経時的に変化して表面の濡れ張力を低下させる等の問題を生じる。0℃より高いと、室温下でのしなやかさが失われ、耐衝撃性の低いフィルムとなりやすい。

さらに必要に応じ、上記脂肪族ポリエステルに、下記の共重合体を少量加えることができる。

上記の脂肪族ポリエステルを主成分とする生分解性樹脂は下記の方法によって生分解性フィルムとすることができる。すなわち、1種類以上の脂肪族ポリエステルを使用する場合、あるいはこれに添加剤を混合して使用する場合は、キャスティング法やインフレーション法によって、生分解性フィルムを製造することができる。また、2種類以上の脂肪族ポリエステルを使用する場合、あるいはこれに添加剤を混合して使用する場合は、そのまま押出機に投入し口金より押出して直接フィルムを作製する方法、あるいはストランド形状に押し出してペレットを作製し、再度押出機にてフィルムを製造する方法があげられる。この両者共、分解による分子量の低下を考慮しなければならないが、均一に混合させるには後者を選択する方がよい。

上記の各フィルム成形法において、原料となる脂肪族ポリエステルを主成分とする生分解性樹脂は、充分に乾燥し、水分を除去した後押出機で溶融するのがよい。また、脂肪族ポリエステルの融点と、2種以上の脂肪族ポリエステルを混合する場合は、混合の割合を考慮して、適宜溶融押出温度を選択するのがよい。実際には100〜250℃の温度範囲が通常選ばれる。

上記の生分解性フィルムに他のフィルム、紙、金属薄膜等を貼り合わせることは、ドライラミネーション、ウェットラミネーション等の接着剤を用いた公知の方法で実施することができる。使用される接着剤としては、ビニル系、アクリル系、ポリアミド系、ポリエステル系、ゴム系、あるいはウレタン系等が一般的である。さらに、接着剤も生分解性にする場合には、でんぷん、アミロース、アミロペクチン等の多糖類や、膠、ゼラチン、カゼイン、ゼイン、コラーゲン等のタンパク質類やポリペプチド類、未加硫天然ゴム、あるいは脂肪族ポリエステル系、脂肪族ポリエステルを主成分とするウレタン等が好ましい。

また、フィルムの表面を化学的にあるいは物理的に処理して表面の濡れ張力を向上させることが好ましい。多くの脂肪族ポリエステルフィルムの表面の濡れ張力は40dyn/cmを下回るものであり、接着性に乏しい。好ましい濡れ張力としては40dyn/cm以上、より好ましくは45dyn/cm以上必要となる。表面の処理方法としては公知の方法をとることができる。薬品処理、コロナ処理等は有効な方法である。

【実施例】
以下に実施例を示すが、これらにより本発明は何ら制限を受けるものではない。なお、実施例中に示す測定、評価は次に示すような条件で行った。

(1)結晶化融解熱量△Hm
パーキンエルマー製DSC−7を用い、JIS−K7122に基づいて、融解熱を測定した。すなわち、フィルムからの試験片10mgを、標準状態で状態調節を行った後、窒素ガス流量25ml/分、加熱温度10℃/分で200℃まで昇温する間に描かれるDSC曲線から、吸熱ピーク面積を読みとり△Hmとした。

(2)製造中での粘着性評価
40mmΦの単軸押出機を使用し、押出機に所定の溶融樹脂ならびに添加剤を配合した組成物を投入し、リップ幅300mmのTダイより溶融押出して厚さ20〜50μmの厚みのフィルムを温度25℃に設定した水循環式内部冷却した金属製ロール(キャスティングロール)に接触させて引き取り、製造した。その時のフィルムの貼りつき具合を観察し、フィルムがキャスティングロールに粘着傾向にあるものを×、問題のないいものを○と表記した。
製造条件は、溶融粘度等を考慮しながら適宜調整したがおおよそ以下のとおりの条件である。
押出設定温度:140〜200℃
押出量 :10kg/h
引き取り速度:1〜2m/min。

JIS K7105に基づく、光線透過率について測定し、85%以上の光線透過率を示すものには○、85%を越えないものについては×と表記した。

(4)接着性
得られたフィルムの片面に50W/m2 /minの強度でコロナ処理し、表面のぬれ張力を向上させた。なお、コロナ処理の強度が高いほどぬれ張力を向上させることができるが、高すぎると処理中にフィルムの表面が溶融するなどの問題が生じ外観が損なわれる。50W/m2 /minの処理強度はフィルムの外観が損なわれない範囲において最も効果ができるものである。参考までに、ポリオレフィン系フィルムの処理強度は一般的には20〜40W/m2 /minであり高くとも50W/m2 /minである。
A4サイズに切り出した7μm厚みのアルミ箔の表面に脂肪族ポリエステル系ドライラミネート用接着剤タケラックA−315/タケネートA−50(割合15/1)(武田薬品工業( 株) 製)をメイヤーバーで厚さ約3μmに塗工し、直ちにコロナ処理面を接着面として、A4サイズに切り出したフィルムを貼り合わせた。このラミネートフィルムを40℃で2日間エージングした後、その接着具合を調べた。アルミ箔と接着剤との剥離は手感触で調べ、フィルムを剥がそうとしても、途中で破断してしまうものは、あるいはフィルムが伸長し、なかなかアルミ箔と剥離しないものについては良好な結果であり、○と表記した。そうでないもの、つまり容易に剥がれるものは好ましくなく、×と表記した。

脂肪族ポリエステルであるポリブチレンサクシネート/アジペート(商品名:ビオノーレ#3003 昭和高分子( 株) 製)80%、ポリブチレンサクシネート(商品名:ビオノーレ#1001 昭和高分子( 株) 製)20%になるように混合し、25mmΦの同方向二軸押出機に投入して、190℃で水浴にストランド状に押出し、細かくカットしてペレット状にした。このペレットの水分を除去するよう除湿乾燥機にて乾燥し、次いで40mmΦの単軸押出機にて200℃でTダイより押出し、25℃に設定したキャスティングロールに接触させて厚さ50μmのフィルムを作製した。フィルムはキャストロールに粘着することはなかった。このフィルムの評価結果を表1に示す。
