【発明の属する技術分野】
本発明は、床面に強固に貼付けることができるポリオレフィン系の床材に関する。

【従来の技術】
従来より、ビルやマンションのフローリングには、塩化ビニル樹脂製の床材が多用されている。しかし、塩化ビニル樹脂製の床材は、火災時に有害な塩化水素ガスを含んだ煙を多量に発生するため、人体に悪影響を及ぼし、避難行動や消火活動を妨げるという問題があった。また、可塑剤や安定剤を多量に含むため、臭気が強いという問題もあった。

そこで、本発明者らは、ハロゲンを含まないオレフィン系樹脂に着目し、オレフィン系樹脂を基材とする床材を開発した。この床材は、その組成を適切に決定すると、床材に適した諸物性を具備するものとなり、従来の塩化ビニル樹脂製床材の代替品として充分使用できるものであった。

【発明が解決しようとする課題】
しかしながら、ポリオレフィン系の床材は接着性に劣り、床面に強固に貼付けることが難しいという問題があった。

そこで、本発明者らは、接着性を向上させるために、ポリオレフィン系床材の裏面にコロナ放電処理を行うことを試みた。このようなコロナ放電処理を行うと、処理直後のポリオレフィン系床材は接着性が向上し、接着剤で床面に強固に貼付けることが可能となる。けれども、コロナ放電処理した床材をそのまま保管すると、経時的に接着性が低下し、短期間で未処理の床材と同様に強固に貼付けることが困難になるという不都合を生じた。

また、接着性を向上させる他の手段として、床材の裏面に接着性の良いプライマー層を形成することも知られているが、このようなプライマー層をポリオレフィン系床材の裏面に形成したとしても、床材裏面とプライマー層との接着力が弱いため、床材がプライマー層との界面で簡単に剥離するという不都合があった。

本発明は上記の事情に鑑みてなされたものであり、その目的とするところは、床面に強固に貼付けることができ、簡単に剥離する心配がないポリオレフィン系の床材を提供することにある。

【課題を解決するための手段】
前記目的を達成するため、本発明の請求項1に係る床材は、オレフィン系樹脂を基材とする床材本体の裏面がコロナ放電処理もしくはプラズマ放電処理もしくは電子線照射処理され、この処理された裏面に床材本体よりも接着性の良いアクリル酸エステルエマルジョン、エポキシエマルジョン、変性アクリルエマルジョンのいずれかよりなるプライマー層が積層されていることを特徴とするものである。

そして、請求項2に係る床材は、オレフィン系樹脂を基材とする床材本体の裏面がコロナ放電処理もしくはプラズマ放電処理もしくは電子線照射処理され、この処理された裏面に床材本体よりも接着性の良い紫外線硬化型樹脂層が積層されていることを特徴とするものである。

上記請求項1,2の床材は、接着性の良いプライマー層又は紫外線硬化型樹脂層が床材本体の裏面に積層されているので、接着剤を用いて床面に強固に貼付けることができる。しかも、このプライマー層又は紫外線硬化型樹脂層は、コロナ放電処理もしくはプラズマ放電処理もしくは電子線照射処理により改質されて接着性が向上した床材本体の裏面に積層され、床材本体とプライマー層又は紫外線硬化型樹脂層とが互いに強く接着しているため、貼付施工後に床材本体がプライマー層との界面又は紫外線硬化型樹脂層との界面で簡単に剥離することはない。また、請求項1の床材は、裏面のプライマー層によって耐水性が向上し、請求項2の床材は、裏面の紫外線硬化型樹脂層によって耐水性が更に向上すると共に、耐溶剤性も向上する。

次に、請求項3に係る床材は、オレフィン系樹脂を基材とする床材本体の裏面がコロナ放電処理もしくはプラズマ放電処理もしくは電子線照射処理され、この処理された裏面に繊維層が床材本体よりも接着性の良いプライマーで接着されていることを特徴とするものである。

そして、請求項4に係る床材は、オレフィン系樹脂を基材とする床材本体の裏面がコロナ放電処理もしくはプラズマ放電処理もしくは電子線照射処理され、この処理された裏面に繊維層が床材本体よりも接着性の良い紫外線硬化型樹脂で接着されていることを特徴とするものである。

上記請求項3,4の床材は、床材本体の裏面のプライマー又は紫外線硬化型樹脂が良好な接着性を有することに加えて、繊維層のアンカー作用により接着力が更に高められるため、接着剤を用いて床面に一層強固に貼付けることができる。しかも、このプライマー又は紫外線硬化型樹脂は、コロナ放電処理等により接着性が向上した床材本体の裏面と強く接着しているので、貼付施工後に床材本体がプライマー又は紫外線硬化型樹脂との界面で簡単に剥離することはない。そして、請求項3の床材は、請求項1の床材と同様に、裏面のプライマーによって耐水性が向上し、請求項4の床材は、請求項2の床材と同様に、裏面の紫外線硬化型樹脂によって耐水性が更に向上すると共に、耐溶剤性も向上する。

次に、請求項5に係る床材は、オレフィン系樹脂を基材とする床材本体の裏面に繊維層が熱圧着され、この繊維層の熱圧着された裏面がコロナ放電処理もしくはプラズマ放電処理もしくは電子線照射処理され、この処理された裏面に床材本体よりも接着性の良いプライマー層が積層されていることを特徴とするものである。

そして、請求項6に係る床材は、オレフィン系樹脂を基材とする床材本体の裏面に繊維層が熱圧着され、この繊維層の熱圧着された裏面がコロナ放電処理もしくはプラズマ放電処理もしくは電子線照射処理され、この処理された裏面に床材本体よりも接着性の良い紫外線硬化型樹脂層が積層されていることを特徴とするものである。

上記請求項5,6の床材は、床材本体の裏面のプライマー層又は紫外線硬化型樹脂層が良好な接着性を有するため、接着剤で床面に強固に貼付けることができる上に、床材本体の裏面に熱圧着された繊維層のアンカー作用によって、床材本体とプライマー層又は紫外線硬化型樹脂層との接着力が更に高められるため、貼付施工後に床材本体が一層剥離し難くなる。更に、繊維層が床材本体の裏面に熱圧着されていると、床材の寸法安定性、動荷重に対する耐変形性などが向上する。また、請求項6の床材は、裏面のプライマー層によって耐水性が向上し、請求項7の床材は、裏面の紫外線硬化型樹脂層によって耐水性が更に向上すると共に、耐溶剤性も向上する。

上記の請求項3、請求項5の床材においては、プライマーとして、アクリル酸エステルエマルジョン、エポキシエマルジョン、エチレン−酢酸ビニルエマルジョン、酢酸ビニルエマルジョン、ウレタンエマルジョン、変性アクルリエマルジョンのいずれかが好適に使用される。

また、上記の請求項2、請求項4、請求項6の床材においては、紫外線硬化型樹脂として、光重合性プレポリマー成分がポリエステルアクリレート、ポリウレタンアクリレート、エポキシアクリレート、ポリエーテルアクリレートのいずれかであり、光重合性モノマー成分が多官能のアクリレート又はメタクリレートであるものが好適に使用される。

【発明の実施の形態】
以下、図面を参照して本発明の具体的な実施形態を詳述する。

図1は本発明の一実施形態に係る床材の説明図である。

図1(c)の床材10は、同図(a)に示す二層構造のオレフィン系樹脂を基材とする床材本体1を用いて、同図(b)のように床材本体1の裏面2をコロナ放電処理し、同図(c)のようにプライマー層3をコロナ放電処理された裏面2に積層したものである。

床材本体1は上地層1aと下地層1bを積層一体化したもので、これらの上地層1a及び下地層1bはいずれも、高密度ポリエチレン、中密度ポリエチレン、低密度ポリエチレン(例えば直鎖状低密度ポリエチレン等)、ポリプロピレン(ホモポリプロピレン、コポリプロピレン等)などの主成分樹脂に、エチレン−酢酸ビニル共重合体、エチレン−エチルアクリレート共重合体、エチレン−メチルメタクリレート共重合体、エチレン−アクリル酸共重合体などの各種の変性ポリオレフィンを適宜ブレンドしてなるオレフィン系樹脂を基材とし、これに炭酸カルシウム等の充填材や、各種の添加剤、改質剤などを配合した層である。

床材本体1の裏面2のコロナ放電処理は、温度が0〜40℃、放電密度が300〜1600w/m2 /minの条件下に行うことが望ましく、かかる条件下に床材本体1の裏面2をコロナ放電処理すると、裏面2が適度に肌荒れして接着性や濡れ性が顕著に向上する。従って、このコロナ放電処理された裏面2をプライマー処理(塗布)してプライマー層3を積層すると、床材本体1が接着性に劣るオレフィン系樹脂を基材とするものであっても、プライマー層3が床材本体1の裏面2に強固に接着し、床材本体1とプライマー層3とが界面で簡単に剥離しなくなる。

この実施形態ではコロナ放電処理しているが、床材本体1の裏面2を常圧でプラズマ放電処理したり、電子線照射処理することによって、プライマー層3を床材本体1の裏面2に強固に接着させるようにしてもよい。このプラズマ放電処理は、大気中で電界強度5〜90KV/cm、処理時間1〜180秒の条件下に行うことが望ましく、また、電子線照射処理は、加速電圧100〜1000KV、照射線量1〜30Mradの条件下に行うことが望ましい。

プライマー層3は、床面に対する接着性を向上させるために設けるものであるから、床材本体1よりも接着性の良いものでなければならない。接着性の良いプライマー層3としては、例えば、エポキシエマルジョン、アクリル酸エステルエマルジョン、エチレン−酢酸ビニルエマルジョン、酢酸ビニルエマルジョン、ウレタンエマルジョン、変性アクリルエマルジョンなどの接着性に優れたエマルジョンタイプのプライマーを塗布、乾燥して形成された層が挙げられる。このようなプライマー層3を形成すると、床材の耐水性も向上する。このプライマー層3の厚さは特に限定されないが、0.01〜1mm程度の厚さに形成するのが適当である。

プライマー層3の積層形成は、床材本体1の裏面2をコロナ放電処理した後、すぐに行うことが必要である。コロナ放電処理してから長時間経過すると、コロナ放電処理で向上した裏面2の接着性が時間の経過と共に再び低下するため、プライマー層3を裏面2に強固に接着させることが困難になり、簡単に剥離するようになる。

以上のような構成の床材10を、例えばエポキシ系、ウレタン系、酢酸ビニル系等の溶剤タイプの床用接着剤で床面に貼付けると、プライマー層3が良好な接着性を有するため、床面に強固に貼付けることができる。そして、コロナ放電処理した床材本体1の裏面2とプライマー層3が互いに強く接着しているため、貼付施工後に床材本体1がプライマー層3との界面で簡単に剥離することもなくなる。また、プライマー層3により床材10の耐水性も向上する。

繊維層4としては、合成樹脂繊維、天然有機繊維、無機繊維、再生繊維等からなる織布、不織布、マットなどが使用されるが、その中でも寒冷紗が特に好適に使用される。

この床材40は、前述した上地層1aと下地層1bを積層一体化した二層構造のオレフィン系樹脂を基材とする床材本体1を使用し、該床材本体1の裏面2をコロナ放電処理して紫外線硬化型樹脂層5を該裏面2に積層したものである。

紫外線硬化型樹脂層5は、床面に対する接着性を向上させるために設けるものであるから、床材本体1よりも接着性の良い紫外線硬化型樹脂を使用する必要がある。接着性の良い紫外線硬化型樹脂としては、例えば、光重合性プレポリマー成分がポリエステルアクリレート、ポリウレタンアクリレート、エポキシアクリレート、ポリエーテルアクリレートのいずれかであり、光重合性モノマー成分が多官能のアクリレート又はメタクリレートであるものが好適に使用され、単官能のアクリレート又はメタクリレートを含むものも好適に使用される。このような紫外線硬化型樹脂は、前述したエマルジョンタイプのプライマーよりも耐水性や耐溶剤性が良い樹脂であるため、裏面に積層すると床材の耐水性や耐溶剤性を更に向上させることができる。紫外線硬化型樹脂層5の厚さは特に限定されないが、0.01〜1mm程度の厚さとするのが適当である。

紫外線硬化型樹脂層5の積層は、未硬化の上記紫外線硬化型樹脂を床材本体1の裏面に塗布した後、紫外線を照射して該樹脂を硬化させることにより容易に行うことができる。この紫外線硬化型樹脂層5も、床材本体1の裏面2をコロナ放電処理した後すぐに積層する必要があり、時間が経過すると床材本体1と紫外線硬化型樹脂層5との接着性が低下して剥離しやすくなる。

なお、コロナ放電処理に代えて、床材本体1の裏面2をプラズマ放電処理や電子線照射処理しても、同様に床材本体1と紫外線硬化型樹脂層5を強固に接着することができる。

このような床材60は、裏面の紫外線硬化型樹脂層5が良好な接着性を有するため、前述した溶剤タイプの床用接着剤を用いて床面に強固に貼付けることができ、しかも、床材本体1の裏面2に熱圧着された繊維層4のアンカー作用によって床材本体1と紫外線硬化型樹脂層5が強固に接着されているため、貼付施工後に床材本体1が紫外線硬化型樹脂層5との界面で一層剥離し難くなる。更に、繊維層4が床材本体1の裏面2に熱圧着されていると、前記の床材30と同様に床材の寸法安定性や動荷重に対する耐変形性などが向上し、また、裏面の紫外線硬化型樹脂層5によって耐水性が更に向上すると共に、耐溶剤性も向上する。

なお、この床材60の場合も、コロナ放電処理に代えてプラズマ放電処理や電子線照射処理を行い、床材本体の裏面2と紫外線硬化型樹脂層5を強固に接着させるようにしてもよい。

以上の各実施形態の床材はいずれも二層構造の床材本体1を使用しているが、オレフィン系樹脂を基材とする単層構造の床材本体や、三層以上の多層構造の床材本体を使用してもよく、また、表面に、耐傷性及び耐汚れ性が良好な上記と同様の紫外線硬化型樹脂層やエマルジョン水性塗料(例えば水性ウレタン塗料、水性アクリル塗料、水性エポキシ塗料)の塗膜などを積層した床材本体を使用してもよい。

次に、本発明床材の効果を確認するために行った試験と、比較のために行った試験について説明する。

[効果確認試験]
以下の要領で試験片1〜7を作製した。
【0055】
試験片1: 低密度ポリエチレン55重量部に、エチレン−酢酸ビニルを45重量部、炭酸カルシウムを150重量部の割合で均一に混練し、これを押出機でシーティングして厚さ2mmの単層構造の床材本体を作製した。この床材本体の裏面を、室温で800w/m2 /minの放電密度でコロナ放電処理した後、該裏面に変性アクリルエマルジョンのプライマー(日本ラテックス加工株式会社製の品番LC63)を塗布、乾燥して、厚さ0.1mmのプライマー層を形成し、これを30×30cmの方形シート状に切断して試験片1を作製した。

試験片2: 上記単層構造の床材本体を使用し、その裏面を上記と同じ条件でコロナ放電処理した後、該裏面に寒冷紗を上記と同じプライマーで接着し、これを30×30cmの方形シート状に切断して試験片2を作製した。

試験片3: 上記単層構造の床材本体を使用して、その裏面に寒冷紗を熱圧着し、上記と同じ条件で該裏面をコロナ放電処理した後、該裏面に上記と同じプライマー層を形成し、これを30×30cmの方形シート状に切断して試験片3を作製した。

試験片4: 上記単層構造の床材本体を使用し、その裏面を上記と同じ条件でコロナ放電処理した後、該裏面にウレタン系紫外線硬化型樹脂塗料(日本ビー・ケミカル(株)製のユービコート10Bクリヤー塗料)を塗布して紫外線を照射することにより、厚さ0.05mmの紫外線硬化型樹脂層を形成し、これを30×30cmの方形シート状に切断して試験片4を作製した。

試験片5: 上記単層構造の床材本体を使用し、その裏面を上記と同じ条件でコロナ放電処理した後、該裏面に上記の紫外線硬化型樹脂塗料を塗布して寒冷紗を重ね、紫外線を照射することによって寒冷紗を接着し、これを30×30cmの方形シート状に切断して試験片5を作製した。

試験片6: 上記単層構造の床材本体を使用し、その裏面に寒冷紗を熱圧着して前記と同じ条件で該裏面をコロナ放電処理した後、試験片4と同様に紫外線硬化型樹脂層を形成し、これを30×30cmの方形シート状に切断して試験片6を作製した。

次に、溶剤タイプのエポキシ系床用接着剤を用いて、20分のオープンタイムで前記の試験片1〜4を石綿スレートに貼付け、室温で1週間硬化させた。硬化後、試験片1〜6をそれぞれ5cm幅の6つの帯体に切断し、両端を除く4つの帯体のうちから3つの帯体を選択して、その帯体端部にバネばかりを順々に引掛けて引上げ、各帯体が剥離するときの力を測定した。その結果を下記の表1に示す。尚、表1に示す数値は、3つの帯体のそれぞれの測定値の平均値である。

また、上記のエポキシ系床用接着剤に代えて、溶剤タイプのウレタン系床用接着剤と、溶剤タイプの酢酸ビニル系床用接着剤を使用し、上記と同様の測定を行った。その結果を表1に併記する。

[比較用試験]
比較のために、以下の要領で比較用試験片7〜12を作製した。

比較用試験片7: 前記単層構造の床材本体を30×30cmの方形シート状に切断して比較用試験片7を作製した。

比較用試験片8: 前記単層構造の床材本体の裏面を前記と同様の条件でコロナ放電処理した直後のものを30×30cmの方形シート状に切断して比較用試験片8を作製した。

比較用試験片9: 前記単層構造の床材本体の裏面を前記と同様の条件でコロナ放電処理してから1月経過したものを30×30cmの方形シート状に切断して比較用試験片9を作製した。

比較用試験片10: 比較用試験片9の裏面に前記と同じプライマー層を形成して比較用試験片10を作製した。

これらの比較用試験片7〜12について、前記の効果確認試験と同様の方法で剥離に要する力を測定した。その結果を表1に併記する。

この表1を見ると、裏面に何の処理も施していない比較用試験片7は、剥離に要する力(接着力)が0.5kg/5cm以下であり、殆ど接着されないことが判る。また、裏面をコロナ放電処理した直後の比較用試験片8は、接着性が大幅に向上するけれども、コロナ放電処理後1月経過した比較用試験片9は、剥離に要する力が比較用試験片8の半分以下となり、接着性が大きく低下することが判る。

以上の説明から明らかなように、本発明の床材は、床材本体が接着性に劣るオレフィン系樹脂を基材とするものであるにもかかわらず優れた接着性を有し、経時的に接着性が低下することもないため、床用接着剤で床面に強固に貼付けることが可能となり、しかも、床材本体とプライマー層又は紫外線硬化型樹脂層とが強く接着しているので、貼付施工後に床材本体がプライマー層との界面又は紫外線硬化型樹脂層との界面で簡単に剥離することもないといった顕著な効果を奏する。
