【発明の属する技術分野】
本発明は、ポリエステル系合成繊維の難燃加工方法に関する。さらに詳しくは、ポリエステル系合成繊維、ポリエステル系合成繊維からなる綿、糸、編織物もしくは不織布、またはそのポリエステル系合成繊維と他の天然繊維、無機繊維、半合成繊維もしくは合成繊維との交織織物、もしくは混紡繊維からなる綿、糸、編織物もしくは不織布からなる、繊維または繊維製品を後加工により難燃化するのに好適な難燃加工方法を提供するものである。

【従来の技術】
環境汚染の恐れの少ない非ハロゲン系難燃剤として、ホスフィン酸誘導体をモノマー単位として含むポリエステルを含有する難燃加工剤が知られている(特許文献1)。

しかしこの難燃剤でポリエステル系合成繊維または繊維製品を後加工処理した場合、耐久性のある優れた難燃性を示すものの、その繊維または繊維製品の風合いが低下するという問題がある。

【発明が解決しようとする課題】
本発明の目的は、ポリエステル系合成繊維の風合いを低下することなく、ハロゲン原子を含まない化合物を用いて、後加工で耐久性のある難燃性を付与する難燃加工方法を提供することである。

【課題を解決するための手段】
本発明者らは、上記目的を達成するため鋭意検討した結果、本発明に到達した。すなわち本発明は、芳香族ジカルボン酸またはそのエステル形成性誘導体(a)、ジオール成分(b)および下記一般式(1)で示されるホスフィン酸誘導体(c)から誘導されてなるポリエステル(A)を含有する難燃剤と、水への標準溶解エンタルピーが5〜20kJmol−1である無機酸塩(B)、および溶解度パラメーターが8.9〜9.5である、炭素数1〜6のアルコールのポリオキシアルキレンエーテル(C)を含有する処理浴(I)中で、ポリエステル系合成繊維に付与することを特徴とするポリエステル系合成繊維の難燃加工方法;並びに上記の方法により得られたポリエステル系合成繊維を用いてなるシート、シートカバー、カーテン、壁・天井クロス、障子紙、カーペット、どん帳、建築用養生シート、防護用ネット、帆布またはテントである。

【発明の実施の形態】
本発明において、ポリエステル(A)の原料である芳香族ジカルボン酸またはそのエステル形成性誘導体(a)としては、炭素数8〜20の芳香族ジカルボン酸、その無水物、その低級アルキル(炭素数1〜4)エステル、ハライド(クロライドなど)等が挙げられ、具体例としては、テレフタル酸、イソフタル酸、ナフタレンジカルボン酸、これらのメチルエステルなどがあげられる。好ましいものは、テレフタル酸およびそのジメチルエステルである。

ジオール成分(b)の具体例としては、アルキレングリコール、ポリオキシアルキレングリコール、アルキレングリコールのアルキレンオキシド付加物、ビスフェノールAに代表される2価の芳香族ヒドロキシ化合物のアルキレンオキシド付加物などが挙げられる。これらのうち好ましいのはアルキレングリコールで、より好ましくは炭素数が2〜10の直鎖または分岐のアルキレングリコールで、エチレングリコ−ルが特に好ましい。また、(b)は2種以上を併用することも可能である。(b)の分子量は特に限定されないが、500以下が好ましい。500以下であるとリン含量が高くなり、難燃性が向上する。

前記一般式(1)で示されるホスフィン酸誘導体(c)の置換基R1 、R2 のアルキル基としては、炭素数1〜22で直鎖または分岐のアルキル基であり、たとえばメチル基、エチル基、n−プロピル基、イソプロピル基、n−ブチル基、イソブチル基、sec−ブチル基、tert−ブチル基、n−ペンチル基、3−メチルブチル基、n−ヘキシル基、2−エチルブチル基、n−ヘプチル基、イソヘプチル基、2−エチルヘキシル基、イソノニル基、n−デシル基、イソデシル基、n−ドデシル基、n−ヘキサデシル基、n−オクタデシル基、n−イコシル基、n−ドコシル基が挙げられる。リン含量の観点から、それらのうち、炭素数1〜6のアルキル基が好ましい。

これらR1 、R2 の中で、好ましいものは炭素数6〜14のアリール基である。

本発明に用いるホスフィン酸誘導体(c)としては式中の置換基R1 、R2 がビフェニル基で互いに環を形成している前記の化合物(c6)、(c7)が特に好ましい。

上記ホスフィン酸誘導体(c)は、例えば、以下のようにして製造することができる。すなわち、9,10−ジヒドロ−9−オキサ−10−フォスファフェナントレン−10−オキシド(以下「DOP」という)またはその核置換体と、エステル形成性官能基を有する不飽和化合物とを反応させることにより得ることができる。

上記不飽和化合物としては、例えば、イタコン酸、アクリル酸、メタクリル酸またはこれらの低級アルキルエステル、酸無水物等が挙げられる。DOPまたはその核置換体と上記不飽和化合物とは、モル比がほぼ1:1になるように用いて反応を行うのが好ましいが、どちらか一方をやや過剰に用いても良い。

上記ホスフィン酸誘導体(c)を製造する一例として、DOPとイタコン酸メチルを出発物質として用いる場合について具体的に述べると、各出発物質を室温で混合した後、不活性気体雰囲気下に100℃以上、好ましくは120〜200℃の温度で加熱、撹拌することにより目的とする物質を製造するこが出来る。なお、反応を行う際に、ナトリウムメトキシド、ナトリウムエトキシド、カリウムエトキシド等の金属アルコキシドを触媒として用いるのが反応速度を大きくするために好ましいことが多い。さらに副反応を抑制するために、反応系にメタノール、エタノール、イソプロパノール、n−ブタノール等の低級アルコールを存在させてもよい。

ポリエステル化反応において、水酸基/カルボキシル基の当量比は、通常1/1.5〜1.5/1、ポリエステル(A)の熱安定性の観点から好ましくは1.2/1〜1/1であり、得られるポリエステルの末端基は好ましくは水酸基である。

上記芳香族ジカルボン酸またはそのエステル形成性誘導体(a)、ジオール成分(b)およびホスフィン酸誘導体(c)より得られるポリエステル(A)の重量平均分子量(ゲルパーミエーションクロマトグラフによる。以下Mwと略記する。)は、好ましくは500〜50000であり、さらに好ましくは1000〜20000である。500以上であると、難燃加工剤の耐久性がとくに良好である。20000以下であると、ポリエステルの分散性が良好であり、さらにポリエステル系合成繊維への吸着性も良好となる。

ポリエステル(A)は、従来公知のポリエステルの製造法により製造することができる。上記芳香族ジカルボン酸またはその無水物またはその低級アルキルエステル(a)、ジオール成分(b)およびホスフィン酸誘導体(c)とを、従来公知の方法により脱水もしくは脱アルコール反応することによってエステル交換反応またはエステル化し、その後重縮合する方法により得られる。

上記ポリエステル化反応において、(a):(b):(c)のモル比は特に限定されないが、好ましくは1:(1〜7):(0.2〜5)であり、さらに好ましくは、1:1〜5:0.3〜3である。

ポリエステル化反応は通常、触媒の存在下に行われる。触媒としては従来一般に用いられているIIA族(Mg、Caなど)、IIB族(Znなど)、IIIA族(Alなど)、IVA族(Ge、Snなど)、IVB族(Tiなど)、VA族(Sbなど)、VIIB族(Mnなど)、VIII族(Feなど)の金属の化合物〔酸化物、塩化物、有機金属化合物(テトラブチルチタネート、ジブチルチンオキサイドなど)〕が挙げられ、これらの2種以上を併用してもよい。

ポリエステル化反応の反応時間は通常1〜50時間、好ましくは2〜20時間である。反応終点は得られたポリエステルの酸価または水酸基価で確認でき、通常、酸価は125以下、熱安定性の観点から好ましくは0〜60、さらに0〜5、とくに0である。水酸基価は通常1〜250、好ましくは3〜110、とくに6〜110である。(酸価+水酸基価)は通常1〜375、好ましくは3〜170、とくに6〜110である。

ポリエステル(A)のリン含量は、好ましくは2〜10質量%、さらに好ましくは3〜8質量%である。2質量%以上では、繊維または繊維製品に処理した場合の難燃性がとくに良好となり、10質量%以下であると摩擦堅牢度が良好である。

ポリエステル(A)は、通常水に分散させて難燃剤として使用される。難燃剤中の(A)の濃度は、好ましくは10〜50質量%、さらに好ましくは15〜40質量%である。
(A)を水に分散させる方法としては、例えば(A)と非イオン界面活性剤、アニオン界面活性剤などの界面活性剤と有機溶剤とを配合して均一に溶解し、徐々に湯を加えて乳化分散させる方法が挙げられる。
得られた水分散体をさらに常温まで冷却後、湿式微粉分散することができる。

非イオン界面活性剤としては、たとえば、アルキレンオキシド(炭素数2〜4)付加型非イオン界面活性剤[高級アルコール(炭素数8〜18)、高級脂肪酸(炭素数12〜24)または高級アルキルアミン(炭素数8〜24)等に、直接アルキレンオキシド〔炭素数2〜4、たとえばエチレンオキシド(以下EOと略記)、プロピレンオキシド(以下POと略記)、ブチレンオキシドおよびこれらの2種以上の併用、以下同じ〕を付加させたもの〔数平均分子量(ゲルパーミエーションクロマトグラフによる。以下Mnと略記する。)158〜200,000〕;グリコール類にアルキレンオキシドを付加させて得られるポリアルキレングリコール類(Mn150〜6,000)に高級脂肪酸などを反応させたもの;多価(2価〜8価またはそれ以上)アルコール(炭素数2〜60、たとえばエチレングリコール、プロピレングリコール、グリセリン、ペンタエリスリトール、ソルビタン)に高級脂肪酸(炭素数12〜24、たとえばラウリン酸、ステアリン酸)を反応させて得られたエステル化物にアルキレンオキシドを付加させたもの(Mn250〜30,000);高級脂肪酸アミドにアルキレンオキシドを付加させたもの(Mn200〜30,000);多価(2価〜8価またはそれ以上)アルコールアルキル(炭素数3〜60)エーテルにアルキレンオキシドを付加させたもの(Mn120〜30,000)など]、および多価(2価〜8価またはそれ以上)アルコ−ル(炭素数3〜60)型非イオン界面活性剤[多価アルコール脂肪酸(炭素数3〜60)エステル、多価(2価〜8価またはそれ以上)アルコールアルキル(炭素数3〜60)エーテル、脂肪酸(炭素数3〜60)アルカノールアミドなど)など]などが挙げられる。

アニオン界面活性剤としては、たとえば、カルボン酸(炭素数8〜22の飽和または不飽和脂肪酸)またはその塩(ナトリウム、カリウム、アンモニウム、アルカノールアミンなどの塩)、カルボキシメチル化物の塩(炭素数8〜16の脂肪族アルコールおよび/またはそのEO(1〜10モル)付加物などのカルボキシメチル化物の塩など)、硫酸エステル塩[高級アルコール硫酸エステル塩(炭素数8〜18の脂肪族アルコールの硫酸エステル塩など)]、高級アルキルエーテル硫酸エステル塩[炭素数8〜18の脂肪族アルコールのEO(1〜10モル)付加物の硫酸エステル塩]、硫酸化油(天然の不飽和油脂または不飽和のロウをそのまま硫酸化して中和したもの)、硫酸化脂肪酸エステル(不飽和脂肪酸の低級アルコールエステルを硫酸化して中和したもの)、硫酸化オレフィン(炭素数12〜18のオレフィンを硫酸化して中和したもの)、スルホン酸塩[アルキルベンゼンスルホン酸塩、アルキルナフタレンスルホン酸塩、スルホコハク酸ジエステル型、α−オレフィン(炭素数12〜18)スルホン酸塩、イゲポンT型など]およびリン酸エステル塩[高級アルコール(炭素数8〜60)リン酸エステル塩、高級アルコール(炭素数8〜60)EO付加物リン酸エステル塩、アルキル(炭素数4〜60)フェノールEO付加物リン酸エステル塩など]が挙げられる。

これら界面活性剤の配合量は、(A)100質量部に対して、好ましくは0.001〜50質量部であり、さらに好ましくは0.05〜35質量部である。0.001質量部以上配合すれば、(A)の水中での分散安定性が良好であり、50質量部以下であれば、難燃性が良好である。

本発明において、「水への標準溶解エンタルピー」とは、化学便覧基礎編II(改訂4版)252〜255頁(1993)に記載のものである。

本発明における無機酸塩(B)としては、アルカリ金属(リチウム塩、ナトリウム塩、カリウム塩等)、アンモニウム、有機アミン等のカチオン成分と、塩酸、亜硝酸、硝酸、亜硫酸、硫酸、過硫酸、リン酸、ホスホン酸、ホスフィン酸、ホウ酸、次亜塩素酸、過塩素酸等の無機酸との無機塩(カチオン成分がヒドラジンなどの有機アミンを含む)のうち、水への標準溶解エンタルピーが5〜20kJmol−1のものである。
(B)として、5kJmol−1以上のものを用いると、ポリエステル系合成繊維への(A)の吸着性が低下せず、20kJmol−1以下のものを用いると風合いが良好である。好ましくは5.5以上、19kJmol−1以下である。
無機酸塩(B)の具体例としては、アルカリ金属塩としてはLiF(4.7kJmol−1)、LiNO2・H2O(7.1)、NaBr・2H2O(18.6)、、NaHCO3(19.1)、NaI・2H2O(16.1)、NaNO2(13.8)、KBr(19.9)、KCl(17.2)、KH2PO4(19.6)、KNO2(13.3)が挙げられ、アンモニウム塩としては例えば、NH4Br(16.8)、NH4Cl(14.8)、(NH4)H3PO3(16.3)、(NH4)2HPO4(9.8)、(NH4)3SO4(6.6)、NH4HSO3(10.0)、NH4HSO4(7.1)、NH4NO2(19.2)が挙げられる。
これらのうちで特に(NH4)3SO4(6.6)、(NH4)2HPO4、(NH4)H3PO3(16.3)が好ましい。

(C)として、溶解度パラメーターが8.9以上のものを用いると、難燃性が低下せず、溶解度パラメーターが9.5以下のものを用いると、風合いが良好である。(C)の溶解度パラメーターは、好ましくは9.0〜9.4である。
ここで、溶解度パラメーターとはFedors法[Polm.Eng.Sci.14(2)147〜154(1974)]によって算出される値である。

これらの中で好ましいものは、飽和脂肪族アルコールである。

炭素数2〜4のアルキレンオキシドとしては、EO、PO、1,2−ブチレンオキシド、テトラヒドロフランなどが挙げられ、EOを必須とすることが好ましく、特にEOとPOの共重合物とすることが好ましい。

EOと他のアルキレンオキシドを共重合する場合、EOの比率は、好ましくは5〜90質量%、さらに好ましくは水に対する溶解性と染色堅牢度の観点から、下限が10質量%、上限が80質量%である。また付加様式はランダム付加、ブロック付加のいずれでもよいが、ランダム付加が好ましい。

本発明の方法においては、(A)と(B)および(C)を水で希釈した処理液とし、ポリエステル系合成繊維に処理浴でバッチ式処理により付与する。処理液は、難燃剤(A)をあらかじめ、水で希釈し、無機塩(B)および(C)を加えて作成する。処理液中のポリエステル(A)の濃度は、通常20質量%以下、好ましくは0.1〜15%、特に好ましくは1〜10質量%である。

無機塩(B)の添加量は特に限定されないが、(A)100質量部に対し、通常5〜300質量部、好ましくは、7質量部以上、250質量部以下である。(B)が5質量部以上ではポリエステル系合成繊維への難燃加工剤の吸着性が良好であり、300質量部以下の場合は難燃加工剤の均一付着性が良好である。(B)の量が上記範囲内では、加工布の風合いが良好である。

ポリオキシアルキレンエーテル(C)の添加量は特に限定されないが、(A)100質量部に対し、通常1〜200質量部、好ましくは5〜150重量部である。200質量部以下の場合は難燃性が低下せず、風合いも良好である。

本発明において、処理浴でバッチ式処理法により、(A)と(B)および(C)をポリエステル系合成繊維に付与する方法の一例は、以下のとおりである。
液流染色機、ビーム染色機、チーズ染色機等の染色機中で、(A)を水に分散させて、さらに(B)および(C)を混合する。リン系の無機酸、例えば、リン酸、ホスホン酸、ホスフィン酸等でpH調整した後、染色加工処理済みのポリエステル系合成繊維製品を処理する。次いで、処理した繊維製品を水洗した後、乾燥し、さらにテンター等で加熱処理を施す。この加熱処理は、乾熱処理もしくは湿熱処理、またはその両方の加熱処理でもよい。
