【発明の属する技術分野】
本発明は、吸収性物品に関するものであり、特に、軟便、経血のような高粘性体液の吸収に好適に用いられる吸収性物品に関する。

【従来の技術及び発明が解決しようとする課題】
従来、幼児の軟便のような高粘性体液の吸収に関しては、例えば、実開昭53−50194号公報や特開昭61−176346号公報に記載の技術が知られている。しかし、これらの公報に記載の表面材は、単に開孔しているものに過ぎないので、少量の高粘性体液の吸収には対応できるものの、高粘性体液が繰り返し排出された場合には、開孔部が目詰まりを起こし、該高粘性体液が該表面材の表面を被ってしまい不快感与えるばかりでなく、尿のような低粘性体液も透過できなくなり、モレの原因ともなる。

このような問題を解決するため、特公平6−38818号公報には、開孔を有する表面材の下層に、弾性回復性を有する高粘性体液の保持層を用いる技術が開示されている。また、特開平4−24263号公報には、開孔を有する表面材の下層に、平均繊維間距離が80〜300μmの保持層を用いる技術が開示されている。
上記弾性回復性を有する保持層は、圧力の無い条件では、上記表面材の開孔部を通過した高粘性体液を十分吸収保持することができる。しかし、通常の使用条件では、上記弾性回復性を有する保持層に圧力がかかっている状態が普通であるので、その結果、上記弾性回復性を有する保持層は圧力の影響で潰れてしまい、高粘性体液の保持層としての十分な機能が得られないばかりか、繊維の目が詰まった構造となるため、上記保持層と表面材との境界に高粘性体液が滞り、モレの原因ともなる。
また、平均繊維間距離が80〜300μmの保持層は、上記開孔を有する表面材に高粘性体液を透過させるだけの明瞭な開孔形状を付与することができないため、目詰まりを起こしたり、上層である上記表面材に比べて上記保持層の繊維間距離が大きくなるため、下層である上記保持層から上層である上記表面材へ毛管力が働き、その結果、低粘性体液が上記表面材の表面にに滞り易く、ベタツキ感やモレが起こり易くなる。

また、上記公報に記載の複合構造の吸収シートを用いない従来の吸収性物品では、高粘性体液を吸収するためにその構成が厚型となり、携帯性やおむつのあて易さ、或いはおむつを着用した赤ちゃんのシルエットがすっきりしないといった欠点があった。しかも、厚型の吸収性物品では、それを着用した赤ちゃんが動きにくくなるという欠点もあった。

従って、本発明の目的は、高粘性体液を吸収するための嵩高な構造を維持しつつ、製品全体の厚みが低減され、且つ携帯性や廃棄性にも優れた吸収性物品を提供することにある。

【課題を解決するための手段】
本発明者らは鋭意検討した結果、吸収性物品の構造中に高粘性体液の濾過機構及び低粘性体液の透過・拡散機構を付与すると共に、吸収性物品の肌への接触面積を低下させることで、上記目的が達成されることを知見した。

本発明は上記知見に基づきなされたものであり、液透過性表面層と、液不透過性裏面層と、該表面層及び裏面層の間に介在する吸液コアと、該表面層及び該吸液コアの間に介在する液濾過層とを有する吸収性物品において、
上記表面層は熱可塑性合成繊維を融着させて形成された不織布からなるシートであり、該シートの表面の一部又は全部は、多列の畝部と溝部とが交互に組み合わされており、且つ該畝部は凸状に湾曲し該溝部は凹状に湾曲しており、該溝部に間隔をおいて多数の開孔部を設けると共に該開孔部の周縁部に上記シートの表面から裏面に向けて起立する立体的リブを設け、該開孔部及び該立体的リブは加熱された穿孔ピンを用いて形成されており、30g/cm2加圧時における該開孔部の平均孔径を1.0mm以上とすると共に上記シート全体の開孔率を5%以上とし、
上記液濾過層は、複合繊維から構成され且つ該複合繊維の繊維間が熱融着しており、30g/cm2加圧時における厚さが1.0mm以上であり、且つ繊維間平均距離が150〜600μmであることを特徴とする吸収性物品を提供することにより、上記目的を達成したものである。

本発明の吸収性物品は、例えば、生理用ナプキン、ハイジーンパッド、メディカル用パッド、母乳パッド、ドリップシート、キッチン用吸収シート、家庭用清掃シート、ペット用アンダーシート等として用いられるが、特に、使い捨ておむつ、就中、軟便のような高粘性体液の吸収用使い捨ておむつとして好適に用いられる。

【作用】
本発明の吸収性物品においては、体液、特に軟便のような高粘性体液が排泄されると、該高粘性体液は主に上記表面層における開孔部を通して、その下層に位置する液濾過層に素早く透過する。該液濾過層は、その繊維間距離が比較的大きいので、粘性の高い体液がこれに選択的に捕捉されると共に、粘性の低い液体はその下層に位置する吸液コアに素早く透過する。該吸液コアは繊維が密に存在しており液体の拡散性に優れるので、上層から透過してきた上記粘性の低い体液を該吸液コアの全域に拡散させ、該粘性の低い液体を吸液コア中に含まれている吸水ポリマーによって効率的に保持することができる。
しかも、本発明の吸収性物品においては、吸収表面が平面部を有しないように形成されるので、接触面積が小さく、表面のサラット感に優れたものとなる。

【発明の実施の形態】
以下、本発明の吸収性物品についてその好ましい実施形態を図面を参照して説明する。ここで、図1は、本発明の吸収性物品の好ましい実施形態である使い捨ておむつを展開し、その一部を切り欠いた状態を示す模式図であり、図2は、図1におけるA−A線断面における模式図であり、図3は、図1及び図2における液透過性表面層の斜視図であり、図4は、図1及び図2における液透過性表面層の断面の模式図である。

図1及び図2に示す本実施形態の使い捨ておむつ10は、液透過性表面層12と、液不透過性裏面層14と、該表面層12及び裏面層14の間に介在する吸液コア16と、該表面層12及び該吸液コア16の間に介在し且つ該吸液コア16と同寸法の液濾過層18とを有する。更に、図1に示すように、上記使い捨ておむつ10は、上記吸液コア16の長手方向対向縁側から外方へ延出し且つ上記表面層12及び上記裏面層14によって形成される背側フラップ部20、20及び腹側フラップ部20’、20’を有する。該背側フラップ部20には、ファスニングテープ22が設けられており、該ファスニングテープ22を介して、使い捨ておむつ10の装着時に上記背側フラップ部20、20と腹側フラップ部20’、20’とで胴回り部が形成される。また、上記吸液コア16の長手方向対向縁側から外方へ延出する上記表面層12及び上記裏面層14の間には、長手方向へ伸縮するレッグ部弾性部材24、24が設けられていると共に、上記吸液コア16の幅方向対向縁側から外方へ延出する上記表面層12及び上記裏面層14の間には、幅方向へ伸縮するウエスト部弾性部材26、26が設けられている。

而して、本発明の特徴部分について説明すると、上記液透過性表面層12は、図3及び図4に示すように、熱可塑性合成繊維を融着させて形成された不織布からなるシートである。そして、該シートの表面の一部又は全部は、多列の畝部30と溝部32とが交互に組み合わされており、且つ該畝部30は凸状に湾曲し該溝部32は凹状に湾曲しており、該溝部32に間隔をおいて多数の開孔部34を設けると共に該開孔部34の周縁部36に上記シートの表面から裏面に向けて起立する立体的リブ38を設け、30g/cm2 加圧時における該開孔部34の平均孔径を1.0mm以上とすると共に上記シート全体の開孔率を5%以上としている。

図3及び図4に示す上記液透過性表面層12について詳述すると、該液透過性表面層12は公知の不織布形成方法、例えば、カード法、スパンボンド法又はスパンレース法等により、上記熱可塑性合成繊維を互いに交絡せしめた後、熱風、赤外線、熱プレス又は熱エンボスロール等の融着手段により、該熱可塑性繊維を互いに熱融着せしめることによって形成される。特に熱風による融着によれば、強固な圧縮を受けずに不織布化したシートが得られ、改善された柔らかさとドライ感とを顕著に実現することができる。

上記液透過性表面層12を構成する上記熱可塑性合成繊維としては、例えば、ポリエチレン、ポリプロピレン、ポリエチレンテレフタレートのようなポリエステル及びナイロンのようなポリアミド等が挙げられるがこれらに限定されるものではない。また、融点の高い繊維を芯とし且つ融点の低い繊維を鞘とした芯鞘型繊維やサイド−バイ−サイド型の複合繊維等も好適に用いられる。これらの熱可塑性合成繊維は1種又は2種以上を使用することができる。また、これらの熱可塑性合成繊維における繊維径(繊度)に特に制限はないが、0.2〜4デニールであることが好ましく、1.5〜3デニールであることが更に好ましい。上記繊維径が0.2デニールに満たないと、繊維間距離が小さくなり、毛管力により液残りが生じる場合があり、繊維径が4デニールを超えると上記液透過性表面層12の隠蔽性が悪くなる場合があるので、上記範囲内とすることが好ましい。

上記液透過性表面層12について引き続き詳述すると、図3及び図4に示すように、該液透過性表面層12の表面の一部又は全部は、多列の畝部30と溝部32とが交互に組み合わされて配列されている。なお、図1に示す本実施形態の使い捨ておむつ10においては、上記畝部30及び上記溝部32は、該使い捨ておむつ10の長手方向に対して平行に配列されている。

また、図3及び図4から明らかなように、上記畝部30は凸状に湾曲し、且つ上記溝部32は凹状に湾曲している。そして、上記畝部30及び上記溝部32は交互に組み合わされて、上記液透過性表面層12の肌当接面(即ち、吸収表面)が平面部を有しないように配列されているので、本実施形態の使い捨ておむつ10においては、上記液透過性表面層12が肌に接する面積が小さくなる結果、肌へのベタツキが少なく、ドライ感(サラット感)が向上する。

上記畝部30と上記溝部32とは交互に組み合わされて配列されており、上記溝部32は上記畝部30からの連続面で形成されている。図4に示すように、隣合う上記畝部30間の間隔L及び上記溝部32間の間隔Mは等しく、それぞれ2〜15mmであることが好ましく、3〜10mmであることが更に好ましい。上記間隔L及びMが2mmに満たないとピッチが狭過ぎる為、上記畝部30の高さが十分に確保されず、クッション性を損なう場合があり、上記間隔L及びMが15mmを超えると圧力を受ける上記畝部30の数が減少してしまう為、上記畝部30が潰れ易くなり、高粘性液の該液濾過層への移行がおこりにくくなる場合があるので、上記範囲内とすることが好ましい。

上記液透過性表面層12について更に詳述すると、図3及び図4に示すように、該液透過性表面層12における上記溝部32には、間隔をおいて多数の開孔部34が設けられていると共に該開孔部34の周縁部36には上記液透過性表面層12の表面から裏面に向けて起立する立体的リブ38が設けられている。更に詳細には、図3及び図4に示すように、上記開孔部34は、上記溝部32における最低部付近に設けられており、該溝部32の面上に該開孔部34の周縁部36が形成されている。そして、該周縁部36には、上記液透過性表面層12の表面から裏面に向けて延出する不織布によって、起立した立体的リブ38が形成されている。即ち、該立体的リブ38の内面は、上記溝部32の表面からの連続面で形成されている。なお、本実施形態における上記立体的リブ38は、図4に示すように円筒状である。
また、本実施形態の使い捨ておむつ10においては、上記畝部30及び上記溝部32が上記液透過性表面層12の全面に設けられており、上記開孔部34も上記液透過性表面層12の全面に設けられている。

上記溝部32における隣合う上記開孔部34間の間隔は、2〜18mmであることが好ましく、3.5〜12mmであることが更に好ましい。上記間隔が2mmに満たないと上記開孔部34の周囲長が小さくなり、該開孔部34の周りをしっかりと形成できない場合があり、上記間隔が18mmを超えると上記開孔部34の存在が粗になり、該開孔部34を通しての体液の通過性が低くなる場合があるので、上記範囲内とすることが好ましい。

本実施形態の使い捨ておむつ10における上記開孔部34の平面形状は、上記液透過性表面層12のソフト感を向上させる点から、図3に示すような円形や楕円形が好ましく、更に異方性のない円形が好ましい。

30g/cm2 加圧時における上記開孔部の平均孔径dは、1.0mm以上である。該平均孔径dが1.0mmに満たないと体液の上記液濾過層18への迅速な移行がおきず、上記液透過性表面層12上に高粘性液が残る場合がある。なお、上記平均孔径dとは、図4に示すように、上記立体的リブ38の下端部における径をいう。上記平均孔径dは1.5〜10mmであることが更に好ましい。

また、上記平均孔径を有する上記液透過性表面層12全体の開孔率は5%以上である。該開孔率が5%に満たないと、高粘性液の透過性が著しく減小し、上記液透過性表面層12上に高粘性液が残る場合がある。上記開孔率は10〜30%であることが更に好ましい。なお、本明細書において、上記液透過性表面層12全体の開孔率とは、上記吸液コア16の吸収面に相当する領域に対応する該液透過性表面層12の領域における上記開孔部34の開孔率をいう。

本実施形態においては、上記立体的リブ38の形成を効果的に行うために、加熱された穿孔ピンを用いて上記開孔部34及び上記立体的リブ38を形成する、特開平6−330443号公報に記載の装置及び方法を用いる。

上記液透過性表面層12の厚さに特に制限はないが、肌へのベタツキ感、ドライ感、サラット感を左右するクッション性の点から0.5〜5mmであることが好ましい。なお、上記液透過性表面層12の厚さとは、該液透過性表面層12の30g/cm2 荷重下における厚さをいう。
また、上記液透過性表面層12の坪量にも特に制限はないが、保形性、クッション性の点から15〜40g/m2 であることが好ましい。

次に、本実施形態の使い捨ておむつ10における上記液濾過層18について説明すると、該液濾過層18は、上記液透過性表面層12から透過してきた体液、特に幼児の軟便のような高粘性体液における粘性の高い体液を捕捉すると共に、粘性の低い体液をその下層に位置する吸液コア16に素早く透過させる濾過目的のために用いられるものである。かかる目的のために、上記液濾過層18は、繊維から構成されている不織布であることが好ましく、且つ該繊維間での毛細管現象による液体の保持、特に、粘性の低い体液の保持を出来るだけ避けることが好ましい。即ち、上記液濾過層18の毛細管力は小さいことが好ましく、この目的のために、上記液濾過層18を構成する繊維の繊維間平均距離を150〜600μm、好ましくは300〜600μmとする。なお、該繊維間平均距離の測定方法については後述する。

また、上記液濾過層18の毛管力の低下は、該液濾過層18を構成する繊維の繊維径を大きくして、その表面積を低下させることによっても達成され得る。この目的のために、上記液濾過層18を構成する繊維の繊維径(繊度)は、5〜40デニールであることが好ましく、10〜30デニールであることが更に好ましい。

また、上記液濾過層18の毛管力の低下は、該液濾過層18を構成する繊維の親水性の程度を高くすることによっても達成され得る。即ち、上記液濾過層18は親水性であることが好ましい。この目的のために、上記液濾過層18は、親水性の繊維から構成されるか又は疎水性の繊維から構成される場合にはその表面を界面活性剤処理して親水性にすることが好ましい。上記液濾過層18を構成する繊維の例は、上記液透過性表面層を構成する繊維の具体例として挙げたものと同種のものであり、具体的には複合繊維が用いられる。
これらの条件を満たせば、該液濾過層18を構成する繊維の材質に特に制限はなく、上述の通り親水性の表面を持つ繊維が好ましく用いられ、一層好ましくは、耐剛性に優れる点から、ポリエチレン、ポリプロピレン、ポリエチレンテレフタレートのようなポリエステル系樹脂及びナイロンのようなポリアミド系樹脂等からなる熱可塑性合成繊維を親水化処理した繊維が用いられる。

更に、上記液濾過層18は、上述の通り、高粘性体液の濾過を特に目的として用いられるものであるから、十分な濾過効率を発現するためにある程度の厚さを有していることが好ましい。この目的のために、上記液濾過層18の厚さは、30g/cm2 加圧時において1.0mm以上であり、5〜20mmであることが好ましい。

上記液濾過層18における繊維間平均距離を大きくすることに鑑み、強固な圧縮を受けずに不織布が形成される、カード法によるウエブの形成及びそれに引き続く熱風処理による繊維間の融着で、上記液濾過層を形成する。

上記液濾過層18の坪量には特に制限はないが、濾過空間の維持の点から、30〜60g/m2 とすることが好ましい。

次に、本実施形態の使い捨ておむつ10における上記吸液コア16について説明すると、該吸液コア16は、上記液濾過層18から透過してきた粘性の低い体液を吸収し、その全域へ素早く拡散することによって該粘性の低い体液を保持する目的で用いられるものである。この目的のために、上記吸液コア16は、液体の拡散及び保持に優れた構造を有していることが好ましい。例えば、上記吸液コア16として、解繊パルプと吸水ポリマーとを併用したものを用いることが好ましく、特に上記吸液コア16は、乾式又は湿式パルプシート及び吸水ポリマーからなることが好ましい。

上記乾式パルプシートとしては、例えば、粉砕したパルプをカルボキシメチルセルロースやポリビニルアルコール等のバインダーを用いて接着させたシートや、ニードルパンチ又はプレスによってパルプ繊維を物理的に交絡させたシートを用いることができる。
一方、湿式のパルプシートとしては、水の中に分散させたパルプ繊維をメッシュ上で水抜、シート化し、ロールドライヤー等を用いて乾燥させた、いわゆる抄紙過程を経て得られたシートを用いることができる。

これら乾式又は湿式パルプシート及び吸水ポリマーからなる吸液コア16の構造に特に制限はなく、例えば、上記乾式パルプシートを形成する際にパルプと吸水ポリマーを混合してからバインダーを用いてこれらを接着した構造の吸液コア16でもよく、或いは複数枚の乾式パルプシート又は湿式パルプシートの表面に上記吸水ポリマーを担持させたものを積層した構造の吸液コア16でもよい。

上記吸液コア16を構成する繊維としては、例えば、コットンパルプ、羊毛、ジュート及び木材パルプ等の天然繊維;ビスコースレーヨン及びアセテート等の半合成繊維;あるいな熱可塑性繊維を親水化処理したもの;などを単独で又は2種以上混合して用いることができる。これらのうち、特に木材パルプ、コットンパルプ及びビスコースレーヨンが体液の吸収性の点から好ましい。また、これらの繊維の繊維長に特に制限はないが、一般に0.1〜10mmであることが好ましい。

また、上記吸液コア16に含有される吸水ポリマーとしては、自重の20倍上の液体を吸収し保持し得る性能を有し、ゲル化する性質を有する粒子状のものを用いることが好ましい。このような吸水ポリマーとしては、例えば、でんぷん−アクリル酸(塩)グラフト共重合体、でんぷん−アクリロニトリル共重合体のケン化物、ナトリウムカルボキシメチルセルロースの架橋物、アクリル酸(塩)共重合体などが挙げられる。

上記パルプシートは、柔軟性、風合い、吸収性等の点から、その坪量が50〜500g/m2 であることが好ましく、その厚みが0.5〜10mmであることが好ましい。上記坪量が50g/m2 未満であったり、上記厚みが0.5mm未満であると体液の吸収性に劣る場合がある。また、上記坪量が500g/m2 を超えたり、厚みが10mmを超えると、製品である使い捨ておむつ10がかなり厚型となり、風合いや着用性、携帯性が著しく悪化する場合があるので上記範囲内とすることが好ましい。特に好ましい坪量は50〜300g/m2 であり、厚さは0.5〜5mmである。

また、上記パルプシートと共に用いられる上記吸水ポリマーの散布坪量は、50〜600g/m2 であることが好ましい。上記散布坪量が50g/m2 に満たないと吸収容量が不足する場合があり、上記散布坪量が600g/m2 を超えると該吸水ポリマーがゲルブロッキングによる目詰まりを起こし、やはり吸収量が低下する場合があるので、上記範囲内とすることが好ましい。

次に、上記液不透過性裏面材14について説明すると、該裏面材14としては、表面が疎水性であり、液が透過しないような防漏性を有するものであれば、その材質に特に制限はないが、透湿性を有する多孔質フイルムであることが好ましい。かかるフィルムは、例えば、ポリエチレンやポリプロピレンのようなポリオレフィン等の熱可塑性樹脂に炭酸カルシウム等の無機フィラーや鉱油等を加えて成膜・延伸して、微細孔を形成することによって得られる。

以上、本実施形態の使い捨ておむつについて説明したが、特に詳述しなかった点、例えば、上記弾性部材やファスニングテープの材質等については、公知の使い捨ておむつにおいて用いられているものと同様のものを特に制限無く用いることができる。

次に、本発明の吸収性物品の第2の好ましい実施形態としての使い捨ておむつを図5(図2相当図)を参照して説明する。なお、図5において、図2と同じ点については特に詳述しないが、図2に関して詳述した説明が適宜適用される。また、図5において図2と同じ部材については同じ番号を付した。

図5に示す実施形態の使い捨ておむつ10においては、上記液透過性表面層12が、肌に接する疎水性の第1の層12aと、その下に位置する親水性の第2の層12bとから構成されている。このように、上記液透過性表面層12の厚さ方向に関して、その親水性に勾配を設けることで、体液の吸収能力が一層向上し、しかも体液の逆戻りが一層効果的に防止される。
かかる2層構造の液透過性表面層12は、例えば、親水性の繊維及び疎水性の繊維を原料としてそれぞれ、親水性のウエブ及び疎水性のウエブを作製し、次いで、これらを積層して作製された不織布を原反として使用することによって得られるが、かかる方法に限定されるものではない。

次に、本発明の吸収性物品の第3の好ましい実施形態としての使い捨ておむつを図6(図2相当図)を参照して説明する。なお、図6において、図2と同じ点については特に詳述しないが、図2に関して詳述した説明が適宜適用される。また、図6において図2と同じ部材については同じ番号を付した。

図6に示す実施形態の使い捨ておむつ10においては、上記液濾過層18のうち、上記液透過性表面層12の開孔部34に接する部分の繊維がより分けられており(分配されており)、該開孔部34に接する部分の繊維の充填密度が、上記液透過性表面層12の非開孔部に接する部分の繊維の充填密度よりも低くなっている。本実施形態における上記液濾過層18がかかる構成を有することにより、液濾過層としての機能を維持しつつ、更に高粘性液を保持しうる空間を形成することができる。上記液濾過層18における、このような繊維のより分け構造は、例えば、上記液透過性表面層12と上記液濾過層18とを積層した後、熱ピン等を表面側より押しこむことで形成することができるが、かかる方法に限定されるものではない。

【発明の効果】
以上、詳述した通り、本発明によれば、体液の吸収性、特に軟便、経血等の高粘性体液の吸収性に優れた吸収性物品であって、しかもその厚さが低減され、装着性(あて易さ)やフィット性(装着後のシルエット)に優れたものが提供される。更に、本発明の吸収性物品は、その厚さが低減されることにより、携帯性や廃棄性にも優れたものである。

〔実施例1〕

On the liquid-permeable surface layer of the diaper obtained in Examples and Comparative Examples, 5 g of suspected soft stool was placed using a cylinder having a diameter of 30 mm, and 30 g / cm2The load was applied. Ten minutes later, the weight of the suspected soft stool contained in and inside the liquid-permeable surface layer was measured, and the remaining amount of the surface liquid was evaluated using the value as the remaining amount of the suspected soft stool.
The suspected loose stool was prepared by the following method.
