【発明が属する技術分野】
本発明は、新規ポリカーボネート樹脂に係わり、更に詳細には特定のビナフトール類より誘導された構造を有し、溶液特性、表面硬度等に優れたコポリカーボネート樹脂に関する。

【従来の技術】
ポリカーボネート樹脂は、機械的強度、透明性、耐熱性等に優れたエンジニアリングプラスチックであり、押出成形、射出成形等の材料として一般に用いられている。特に、ポリカーボネートフィルムは、上記の特性を生かした様々な分野に応用されている。ポリカーボネートフィルムの製造には押出成形と湿式成形に大別される。そのうち湿式成形を用いた場合、薄膜を得易いことや無配向フィルムが得られる利点があり、機能性を持ったフィルムの製造に用いられている。

湿式成形材料としてポリカーボネートに要求される性質は、溶媒に対する良溶解性、溶液安定性が求められるとともに、溶媒除去後、フィルムの機械的特性等の性質が満足いくものでなければならない。従来、このようなポリカーボネートフィルムにはビスフェノールA型ポリカーボネートやビスフェノールZ型ポリカーボネートが主に使用されてきたが、ビスフェノールA型ポリカーボネートは溶媒溶解性や溶媒安定性が十分でなく、特に非ハロゲン系溶媒に溶解し難く、長期間溶液を保存した場合、白濁、ゲル化等が発生する場合があり、改良の余地があった。また、特に光学フィルム等透明性が求められる分野では、表面硬度に優れた材料が要求されていた。

【発明が解決しようとする課題】
本発明は、溶媒溶解性、溶液安定性および表面硬度の優れたポリカーボネート重合体を提供するものである。

【課題を解決するための手段】
本発明者らは、従来の課題を解決すべく鋭意検討を重ねた結果、1,1’−ビ−2 −ナフトール類と他の少なくとも1種類以上のビスフェノールより誘導されたコポリカーボネート重合体は、従来のポリカーボネートに比して優れた材料物性を有することを見い出し、この知見に基づいて本発明を完成するに至った。

本発明のコポリカーボネート重合体の製法としては、ビスフェノール類からポリカーボネートを製造する際に用いられている公知の方法、例えばビスフェノールとホスゲンとの直接反応(ホスゲン法)、あるいはビスフェノールとジアリールカーボネートとのエステル交換反応(エステル交換法)などの方法を採用することができる。

前者のホスゲン法においては、通常酸結合剤および溶媒の存在下において、前記1,1’−ビ−2 −ナフトール類と前記ビスフェノールを、ホスゲンと反応させる。そして、酸結合剤としては、例えばピリジンや、水酸化ナトリウム、水酸化カリウムなどのアルカリ金属の水酸化物などが用いられる。また、溶媒としては、例えば塩化メチレン、クロロホルム、クロロベンゼン、キシレンなどが用いられる。更に、縮重合反応を促進するために、トリエチルアミンのような第三級アミンまたは第四級アンモニウム塩などの触媒を、また重合度を調節するために、フェノール、p−t−ブチルフェノール、長鎖アルキル置換フェノールなどの分子量調節剤を添加して反応を行うことが望ましい。そして、所望に応じ亜硫酸ナトリウム、ハイドロサルファイトなどの酸化防止剤や、フロログルシン、イサチンビスフェノールなど分岐化剤を小量添加してもよい。反応温度は通常0〜150℃、好ましくは5〜40℃の範囲とするのが適当である。反応時間は、反応温度によって左右されるが、通常0.5分〜10時間、好ましくは1分〜2時間である。また、反応中は、反応系のpHを10以上に保持することが望ましい。

一方、後者のエステル交換法においては、前記1,1’−ビ−2 −ナフトール類、前記ビスフェノールおよびジアリールカーボネートを混合し、減圧下で高温において反応させる。反応は通常150〜350℃、好ましくは200〜300℃の範囲の温度において行われる。また、減圧度は最終で好ましくは1mmHg以下にして、エステル交換反応により生成した該ジアリールカーボネートから由来するフェノール類を系外へ留去させる。反応時間は反応温度や減圧度などによって左右されるが、通常1〜4時間程度である。反応は、窒素やアルゴンなどの不活性ガス雰囲気下で行うことが好ましい。また、所望に応じて、前記の分子量調節剤、酸化防止剤や分岐化剤を添加して反応を行ってもよい。

本発明のコポリカーボネート重合体は、押出成形、圧縮成形、射出成形、ブロー成形または湿式成形等の一般の成形法で成形が可能で、成形に好適な重合体の粘度は極限粘度で0.3 〜2.0 (dl/g)である。極限粘度が0.3dl/g より小さくなると成型品の強度が低下し、2.0dl/g 以上では生産性が低下する場合が多く、また重合後の処理が困難な場合が多い。

本発明のコポリカーボネート重合体は、溶媒溶解性が改善されるため、特に湿式成形には好適である。本発明において、溶液流延法やキャスト法等の湿式成形に用いる溶媒は、本発明のコポリカーボネート重合体を溶解し、適度の揮発性を有するものであれば使用可能である。例えばクロロベンゼン、塩化メチレンなどのハロゲン系溶媒も当然に使用できる。しかし、湿式成形の際の安全衛生を考慮すれば、非ハロゲン系の溶媒、特にトルエン、キシレン、エチルベンゼンなどで例示される炭化水素系溶媒や、テトラヒドロフラン、1,4−ジオキサン等の環状エーテル系溶媒が好ましい。溶液の濃度は通常1 〜30重量%、好ましくは5 〜20重量%である。

本発明のコポリカーボネート重合体は、一般的なポリカーボネート重合体とは異なり、テトラヒドロフランなどの非ハロゲン系溶媒に対しても高い溶解性を示し、溶液の安定性が高いという利点を有する。

また、本発明のコポリカーボネート重合体における一般式(A)の構造単位は、一般式(C)のモノマーの反応性の観点から、全構造単位中2 〜40mol%であることが好ましく、40mol%を越えると未反応モノマーが増加し除去に労力がかかり、透明性も低下する。2mol% 未満では従来のBPA型ポリカーボネートと物性にほとんど差がなくなる。さらに、良好な反応性(分子量制御性)と物性のバランスを考慮した場合、5 〜30mol%が好適である。

本発明のコポリカーボネート重合体には所望に応じて、従来、ポリカーボネート樹脂に公知の種々の添加剤類が配合可能であり、これら添加剤としては安定剤、紫外線吸収剤、帯電防止剤、滑剤、離型剤、染料、顔料、難燃剤などが挙げられる。例えば、安定剤としては特に亜リン酸、又はホスファイトが好適である。そして、離型剤としては飽和脂肪酸のモノ−或いは多価アルコールのエステルが挙げられ、ステアリルステアレート、ベヘニルベヘネート、ペンタエリスリトールテトラステアレート、ジペンタエリスリトールヘキサオクトエートなどが好適なものとして例示される。更に通常のポリカーボネートのほかに、ポリエステルカーボネート、ポリアリレートなどの樹脂類も当然に目的に応じて適宜添加する事も可能である。

次に実施例により、本発明をさらに詳細に説明するが、本発明はこれらの例によって限定されるものではない。

【実施例】
実施例1
8.8%(w/v) の水酸化ナトリウム水溶液580ml に、1,1’−ビ−2−ナフトール28.6g (以下BN1 、0.1mol)と2,2−ビス(4−ヒドロキシフェニル)プロパン(以下BPA 、0.3mol)68.4g 及びハイドロサルファイト0.1gを加え溶解した。これにメチレンクロライド360ml を加え、15℃に保ちながら撹拌しつつ、p−ターシャルブチルフェノール1.0gを加え、ついでホスゲン50g を50分かけて吹き込んだ。
吹き込み終了後、塩化ベンジルトリエチルアンモニウム0.05g を加え激しく撹拌して、反応液を乳化させ、乳化後0.2ml のトリエチルアミンを加え、約1時間撹拌し重合させた。
重合液を水相と有機相に分離し、有機相をリン酸で中和し、洗液のpHを中性になるまで水洗を繰り返した後、精製樹脂液を得た。得られた精製樹脂液を、強攪拌されている45℃の温水に樹脂液をゆっくり滴下し、溶媒を除去しつつ重合物を固形化した。固形物を濾過後、乾燥して白色粉末状重合体を得た。
この重合体は、塩化メチレンを溶媒とする濃度0.5g/dlの溶液の温度20℃における極限粘度[η]は0.71dl/g であった。
得られた上記重合体を赤外線吸収スペクトルより分析した結果、1770cm−1付近の位置にカルボニル基による吸収、1240cm−1付近の位置にエーテル結合による吸収が認められ、カーボネート結合を有することが確認された。また、3650〜3200cm−1の位置に水酸基由来の吸収はほとんど認められなかった。さらに、780 cm−1付近にナフタレン環由来の吸収が認められた。
このポリカーボネート中のモノマーをGPC分析で測定した場合、BN1 及びBPA はいずれも20ppm 以下であった。これらを総合した結果、この重合体は下記構造単位からなるコポリカーボネート重合体と認められた。

BN1 を45.8g (0.16mol )、BPA を54.7g (0.24mol )に変更した以外は、実施例1と同様に行った。
得られた重合体の極限粘度[η]は0.62dl/gで、赤外吸収スペクトル分析等よりこの重合体は共重合比は実施例1と同等のコポリカーボネート重合体と認められた。

BN1 の代わりに、6,6’− ジブロモ−1,1’−ビ−2− ナフトール35.5g (以下BN2 、0.08mol )を用い、BPA を73.0g (0.32mol )に変更した以外は実施例1と同様に行った。
得られた重合体の極限粘度[η]は0.73dl/gで、赤外吸収スペクトル等よりこの重合体は下記構造単位を有するコポリカーボネート重合体と認められた。

本発明に係るコポリカーボネート重合体は、従来のポリカーボネートに比して溶媒溶解性が改善できため、湿式成形用材料に好適である。また、表面硬度が向上するため、耐擦傷性が要求される成型品材料に好適である。

Example 1
In 580 ml of an 8.8% (w / v) aqueous sodium hydroxide solution, 28.6 g (hereinafter referred to as BN1, 0.1 mol) of 1,1′-bi-2-naphthol and 2,2-bis (4-hydroxyphenyl) 68.4 g of propane (BPA, 0.3 mol) and 0.1 g of hydrosulfite were added and dissolved. The polymerization liquid was separated into an aqueous phase and an organic phase, the organic phase was neutralized with phosphoric acid, and the water was washed repeatedly until the pH of the washing became neutral, thereby obtaining a purified resin liquid. The obtained purified resin liquid was slowly dropped into hot stirring 45 ° C. hot water, and the polymer was solidified while removing the solvent. The solid was filtered and dried to obtain a white powdery polymer.
This polymer had an intrinsic viscosity [η] of 0.71 dl / g at a temperature of 20 ° C. of a solution having a concentration of 0.5 g / dl using methylene chloride as a solvent.
As a result of analyzing the obtained polymer from an infrared absorption spectrum, absorption by a carbonyl group was observed at a position near 1770 cm −1, absorption by an ether bond was recognized at a position near 1240 cm −1, and it was confirmed that the polymer had a carbonate bond. Was. Also, almost no hydroxyl-derived absorption was observed at the position of 3650 to 3200 cm-1. Furthermore, absorption derived from a naphthalene ring was observed at around 780 cm −1 .
When the monomer in this polycarbonate was measured by GPC analysis, both BN1 and BPA were 20 ppm or less. As a result of combining these, this polymer was recognized as a copolycarbonate polymer consisting of the following structural units.

Example 2
The procedure was performed in the same manner as in Example 1 except that BN1 was changed to 45.8 g (0.16 mol) and BPA was changed to 54.7 g (0.24 mol).
