本発明は燃料の有する化学エネルギーを直接電気エネルギーに変換するエネルギー部門で用いる燃料電池のうち、特に、電解質として溶融炭酸塩を含浸させる溶融炭酸塩型燃料電池の電解質板の補強材として用いるγ−リチウムアルミネート粉末の製造方法に関するものである。

【従来の技術】
溶融炭酸塩型燃料電池は、電解質として溶融炭酸塩を多孔質のマトリックステープにしみ込ませてなる電解質板を作り、この電解質板をカソード(酸素極)とアノード(燃料極)の両電極で両面から挟み、カソード側に酸化ガスを供給すると共にアノード側に燃料ガスを供給することによりカソードとアノードとの間で発電が行われるようにしたものを1セルとし、各セルをセパレータを介して多層に積層させてスタックとし、このスタックを適当な締付力で締め付けるようにしてある。

上記溶融炭酸塩型燃料電池に用いられる電解質板は、従来より種々の方法により製造されている。

上記電解質板を製造する場合、電解質の保持材としてリチウムアルミネート(LiAlO2 )が用いられ、このリチウムアルミネート粉末により多数の空孔を有するマトリックスを形成し、このマトリックスに電解質を含浸させ、マトリックスの空隙に電解質を保持させるようにして電解質板とするものがある。

かかる方法により得られた電解質板は、カソードとアノードの両電極に挟まれて使用されるもので、カソード側に供給される酸化ガスとアノード側に供給される燃料ガスを完全に分離しなければならないが、電解質板は燃料電池の運転、停止に伴い室温と燃料電池の運転温度(約650℃)との間で熱的に繰り返し作動されることによる大きな熱応力を受け、このときの最大の熱応力は燃料電池が遮断されて電解質が固化する際に発生する。このとき体積が急激に変化して歪が発生するが、この歪は電解質板に割れが生じることによって緩和される。電解質板に表裏方向に貫通する割れが生じると、最早、電解質板は、酸化ガスと燃料ガスとを分離する能力を維持できず、酸化ガスと燃料ガスが直接接触してしまい、電池出力の低下もしくは爆発の危険性を生じるという問題がある。

そのため、従来では、リチウムアルミネート粉末によりマトリックスを作る場合に、マトリックスに割れが生じないようにするためのリチウムアルミネート繊維を製造して、これを電解質板の補強材として使用することが提案されている。

リチウムアルミネートには、α型、β型、γ型があるが、高温で安定なものはγ型である。

従来、上記γ−リチウムアルミネート粉末の製造方法としては、▲1▼アルミナ(γ−Al2 O3 又はα−Al2 O3 )とLi2 CO3 を乾式混合して熱処理し、γ−リチウムアルミネートを得る方法(特開昭52−48600号公報)、▲2▼アルミナと水酸化リチウムをフラックス(Nacl/Kcl又はLicl/Kcl)中で熱処理してγ−リチウムアルミネートを得る方法(特開昭58−45118号公報)、▲3▼アルミニウムアルコキサイドとリチウムアルコキサイドの混合物を加水分解して得られた粉末を熱処理することによって得られるγ−リチウムアルミネートの製造方法(特開昭58−87772号公報)、等がある。

【発明が解決しようとする課題】
ところが、上記従来の各方法には、次のような問題がある。すなわち、
▲1▼の方法で得られるγ−リチウムアルミネートは、粒径が大きいため、表面積の大きいものが得られない。
▲2▼の方法は、フラックスを用いているため、塩化物を完全に除去できない。
▲3▼の方法では、高表面積のγ−リチウムアルミネートは得られるが、原料のアルコキサイドは高価であり、大量に入手しにくい。

そこで、本発明は、特別なフラックスを用いることなく、微細で表面積が大きく、溶融炭酸塩型燃料電池の電解質板の材料として最適なγ−リチウムアルミネート粉末を製造する方法を提供しようとするものである。

【課題を解決するための手段】

以下、本発明の実施の形態を図面を参照して説明する。

本発明の方法は、原料として、アルミニウム化合物とリチウム化合物を用いるが、本発明の方法で用いるアルミニウム化合物は、アルミニウム塩、酸化アルミニウム、水酸化アルミニウム又はその水和物及び有機アルミニウムよりなる群から選ばれるものである。又、同様に本発明の方法で用いるリチウム化合物は、水酸化リチウム、炭酸リチウムの如き塩基性化合物である。

図1は本発明の方法を実施するときの製造工程を示すもので、Iはアルミニウム化合物1として、アルミニウム塩、酸化アルミニウム、水酸化アルミニウム又はその水和物及び有機アルミニウムよりなる群から選ばれたものと、リチウム化合物2として、水酸化リチウム、炭酸リチウムの如き塩基性化合物を、リチウム化合物2を溶かし得る溶媒3の存在下で混合しスラリー化する混合部、IIは混合部Iでスラリー化されたものを乾燥して脱水反応を行わせる乾燥部であり、乾燥部IIから目的物としてのβ−リチウムアルミネート粉末4が取り出せるようにする。III は上記β−リチウムアルミネート粉末4をγ−化するために焼成する焼成部であり、該焼成部III からγ−リチウムアルミネート粉末5を取り出すようにする。

本発明の方法で用いられる溶媒3とは、リチウム化合物を溶かし得る水、アルコール類等の単独又は混合物をいう。

上記製造工程で製造する場合は、先ず、混合部Iに、原料としてのリチウム化合物2として水酸化リチウム、炭酸リチウムの如き塩基性化合物と、原料としてのアルミニウム化合物としてアルミニウム塩、酸化アルミニウム、水酸化アルミニウム又はその水和物、有機アルミニウムよりなる群から選ばれたものとを、望ましいリチウム化合物/アルミニウム化合物のモル比:0.5〜5.0で混合部Iに移し、該混合部Iにて、上記リチウム化合物2を溶かし得る溶媒3を加えて混合し、室温(25℃)から溶媒3の沸点の範囲内の温度でスラリー化する。この場合は、リチウム化合物2が溶媒3で溶かされ、これにアルミニウム化合物1として上記群から選ばれた物質が混入されるので、本来固体であるが、溶媒3によりリチウム化合物2が溶かされて液状であることから、スラリー化する。ここで、混合しスラリー化するときの温度を、室温(25℃)から溶媒の沸点の範囲内としたのは、25℃以下では反応速度が遅すぎ、沸点以上では溶媒がなくなってしまうためであり、上記範囲内の温度が好ましい。

次に、上記スラリー化したものを乾燥部IIにて50℃から100℃の範囲内の比較的低い温度で短かい時間で乾燥させるようにする。乾燥温度を、50℃から100℃の範囲内とするのは、50℃以下では溶媒の蒸発が遅く固形物を得るのに長時間要し、又、100℃以上では粉末を球状に維持する上で変りがないからである。又、乾燥部IIで短かい時間で乾燥させるということは、溶媒量が全溶媒量の4%/時間以上の乾燥速度で溶媒を蒸発させることである。全溶媒量の4%/時間以下の乾燥速度では、粉末が柱状化してしまい、球状のまま乾燥させることができないためである。これにより、リチウムアルミネートを柱状にすることなく球状のまま成長させることができ、β−リチウムアルミネート粉末4を製造することができる。その後、このβ−リチウムアルミネート粉末4を焼成部III にて所要温度(800℃〜1300℃)で焼成してγ−化させ、γ−リチウムアルミネート粉末5を製造するようにする。焼成温度を800℃〜1300℃としたのは、800℃以下、1300℃以上ではβ−リチウムアルミネートがγ−化しないためである。

【実施例】
先ず、ボールミル稼動用の2lポット内にアルミニウム化合物としての水酸化アルミニウム78gを加える。次に、1lのビーカーに、溶媒としての水600ccを入れると共に、リチウム化合物としての水酸化リチウム(水和物)42gを加えてよく溶かした後、これを上記2lポット内の水酸化アルミニウムに加え、ボールミルを24時間稼動させて混合し、スラリー化する。得られたスラリーをバットに移し、100℃の乾燥機で12時間乾燥した。次いで、乾燥した粉末を950℃で30分間焼成した。その結果、柱状化することなく球状のままのβ−リチウムアルミネート粉末をγ−化することができて、図2の写真で示す如きγ−リチウムアルミネート粉末が得られた。

【発明の効果】
以上述べた如く本発明のγ−リチウムアルミネート粉末の製造方法によれば、アルミニウム化合物とリチウム化合物を溶媒の存在下で室温から溶媒の沸点の範囲内の温度で混合してスラリー化し、次いで、このスラリー化したものを、50℃〜100℃の温度で且つ全溶媒量の4%/時間以上の乾燥速度で溶媒を乾燥させるような短かい時間で乾燥してβ−リチウムアルミネート粉末を作り、しかる後、該β−リチウムアルミネート粉末を焼成してγ−化し、γ−リチウムアルミネート粉末を得るようにするので、乾燥時間を短かくしていることから粉末を柱状にすることなく球状のまま結晶成長させることができて、β−リチウムアルミネート粉末を製造することができ、その後、このβ−リチウムアルミネート粉末を焼成してγ−化することにより、微細で表面積が大きいγ−リチウムアルミネート粉末とすることができる。したがって、得られたγ−リチウムアルミネート粉末を、溶融炭酸塩型燃料電池の電解質保持材又は補強材として用いることにより優れた熱的安定性ならびに化学的に安定性を発揮することができ、又、核融合炉のブランケット材にも利用できる、等の優れた効果を奏し得る。
