【発明の属する技術分野】
本発明は、燃料電池システムおよび電気自動車に関し、詳しくは燃料電池と2次電池とを備える燃料電池システムおよび電気自動車に関する。

【従来の技術】
燃料電池は、燃料の有するエネルギを直接に電気エネルギに変換する装置として知られている。燃料電池では、水素を含む燃料ガスをアノードに供給し、酸素を含む酸化ガスをカソードに供給して、両極で起こる電気化学反応によって起電力を得る。以下に、燃料電池で起こる電気化学反応を示す。(1)式はアノードにおける反応、(2)式はカソードにおける反応を示し、(3)式は電池全体で起こる反応を表わす。

このような燃料電池を用いた発電は、高い発電効率を得ることが可能であることに加え、窒素酸化物などの排出や発電時の騒音が少ないなど環境性にも優れているため、種々の用途に適用されている。大型の発電プラントのような定置発電だけでなく、例えば、車両に搭載して車両駆動用のモータの電源として用いるなど、移動用電源としての利用も図られている。

【発明が解決しようとする課題】
しかしながら、上述したような利点を有する燃料電池も、その始動時においては、大きな負荷に接続して発電を行なう場合には正常に運転しないおそれがあるという問題があった。燃料電池は一般に常温よりも高い温度で運転されるものであり、効率よく電池反応が進行するためには所定の運転温度に昇温されて定常状態に達する必要がある。図5に、燃料電池の発電時における電流と電圧との関係を表わす出力特性を模式的に示す。正常に運転可能な定常状態にある燃料電池を用いて発電を行なうと、電流値を上げるに従って電圧値は低下するものの、広い電流値にわたって高い電圧で出力することができる。しかしながら、始動直後で定常状態に達していない状態で、燃料電池から出力する電流値を上げようとすると、急激に電圧が降下するという現象が見られる。そのため、燃料電池の使用開始直後に負荷を接続する場合には、電圧の降下が起こって電源として機能しなくなるおそれがあった。

燃料電池の使用開始直後に所定量以上の電流を流そうとした場合には上記のように電圧降下が見られるが、更に、このとき燃料電池スタックを構成する単セルの中には転極などの異常反応を起こすものが生じる。転極とは正極と負極とが逆転する現象をいう。このような異常反応が起きたときには、電圧が不安定になるばかりでなく、発電に用いられなかったエネルギが熱に換わることによって部分的に異常発熱が起こり、そのため燃料電池が損傷を受けて燃料電池の短寿命化が引き起こされるおそれがあった。

他方、燃料電池と2次電池とを併設し、燃料電池は2次電池を充電するために用い、2次電池が車両駆動用のモータに電力を供給することによって、燃料電池の暖機中にも車両のモータを駆動可能にする構成が提案されている(例えば、特開平6−124720号公報等)。この場合には、燃料電池の出力電流を所定範囲に制限することが可能となり、燃料電池の始動時に電圧降下を起こすおそれがなくなるが、車両駆動用モータの電源として2次電池だけを用いることになり、大容量の2次電池を備えておく必要がある。急加速時や坂道登坂時のように負荷が急に変動して、大きな電圧を要する場合にも対応可能にするためには、その予想される負荷に応じた容量の2次電池を搭載しておかねばならない。2次電池の容量は、その重量および体積と相関関係があるため、搭載可能な重量や体積に限界のある車両においては採用し難い場合がある。

上述したように燃料電池と2次電池とを併設して、燃料電池は2次電池の充電用に用いる場合には、2次電池をある程度小型化することが可能であるが、この場合には複数個の2次電池を設置しなくてはならない。モータを駆動する2次電池の他に、燃料電池によって充電する2次電池を要し、各2次電池について充電と放電とを交互に切り替える必要があった。このように複数個の2次電池を備えることは結果的に大きなスペースを要することになり、燃料電池システムを車載する上で不利であった。

本発明の燃料電池システムは、こうした問題を解決し、システムの始動時に電池が出力する電圧が低下したり電池反応が異常になることを防止し、システムの始動時にも負荷に対して正常に電気を供給することを可能にし、電源全体の大型化を防ぐことを目的としてなされ、次の構成を採った。

【課題を解決するための手段およびその作用・効果】
本発明の燃料電池システムは、
燃料電池と2次電池とを備え、少なくともいずれかの電池により負荷に対して電力の供給を行なう燃料電池システムにおいて、
前記負荷と前記燃料電池との電気的な接続を入り切りするスイッチと、
前記燃料電池の暖機運転を行なう際、該燃料電池の暖機状態を検出する暖機状態検出手段と、
該暖機状態検出手段における検出結果を基に、前記スイッチを駆動して、前記負荷と前記燃料電池とを接続する接続制御手段とを備え、
少なくとも前記燃料電池が暖機運転を行なう間は、前記2次電池が前記負荷に対して電力の供給を行なうと共に、前記暖機運転時には、前記燃料電池は、所定の低電流で足りる副負荷に対してだけ電力を供給するよう接続される
ことを要旨とする。

ここで、燃料電池の始動時に燃料電池が負荷に対して出力する際に、所定以上の電流を出力しようとすると電圧降下が起こる理由について説明する。このような電圧降下は、以下のように燃料電池内の温度が低いことに起因して起こると考えられる。すなわち、燃料電池の始動時には電池内の温度が低く、燃料電池内において燃料ガスとともに導入した水蒸気が容易に凝縮してしまい、凝縮した水が燃料電池内のガス流路を塞いでしまうことがある。このようにガス流路が塞がれてしまうと、供給された燃料ガスや酸化ガスの拡散が妨げられ、電池反応の効率が低下して電圧降下を引き起こす。

また、燃料電池が固体高分子電解質型である場合には、燃料電池の温度が低い間は電解質膜が充分な湿潤状態となることができないため、電池反応が充分に進行しない。電解質膜は、始動時に水蒸気を与えて湿潤化するが、その時の温度の飽和蒸気圧以上の水蒸気を与えることはできない。従って、燃料電池の温度が所定の温度以上に上昇し、飽和蒸気圧が充分高まらないと電解質膜を充分に湿潤化することができない。そのため、燃料電池の温度が低い間は電解質膜の湿潤化が不十分であって、燃料電池の内部抵抗が大きくなり、高い電圧が得られなくなる。

燃料電池のかかる特性に対して本発明の燃料電池システムは、システムの始動時には、燃料電池の暖機運転を行ない、2次電池が負荷に対して電力を供給する。2次電池が負荷に電力を供給している間、暖機状態検出手段が暖機中の燃料電池の暖機状態を検出する。この検出結果から燃料電池が充分に暖機されたと判断されると、燃料電池と負荷とが接続され、燃料電池から負荷に対して電力の供給が行なわれるようになる。

このような燃料電池システムによれば、システムの始動時においては2次電池が負荷に対して電力を供給するので、システムの始動時であっても負荷は、電圧降下や電池反応の異常などの問題を生じることなく必要な電力の供給を受けることができる。また、燃料電池が充分に暖機されたことを暖機状態検出手段によって検出してから燃料電池と負荷との接続を行なうため、燃料電池の温度が低いことに起因して電圧が降下するといった不都合が生じることがない。さらにここでは、2次電池は燃料電池が充分に暖機されるまでの間だけ単独で負荷に対して電力を供給可能であればよいので、大型の2次電池を備える必要がなく、2次電池の容量を抑えることができる。

ここで、本発明の燃料電池システムは、車両に搭載されており、前記負荷は前記車両を駆動するためのモータであることとしてもよい。このような場合には、システムの始動時には2次電池がモータを駆動するため、システムの始動時であってもモータは、電圧降下や電池反応の異常などの問題を生じることなく必要な電力の供給を受け、ただちに車両を発進させることができる。また、2次電池が単独でモータに電力を供給するのは燃料電池の暖機時においてだけなので、大容量の2次電池は必要なく電池の大型化を抑えることができ、車両搭載時に不利になることがない。ここで、燃料電池の暖機が終了した後は燃料電池と2次電池との両方によってモータを駆動することとすれば、車両のモータのように変動が大きな負荷の場合にも、安定した電圧で電力を供給することができる。さらに、車両の加速時や坂道走行時のように負荷が大きくなるときでも、高い電圧を維持することができる。

また、本発明の燃料電池システムによれば、燃料電池は暖機中には所定の低電流で足りる副負荷に対してだけ電力の供給を行なうため、大電流で発電しようとして電圧が降下してしまうという不都合が生じない。また、低い出力で発電を行なうことによって燃料電池の暖機を行なうため、燃料電池を昇温するために外部から特別にエネルギを供給する必要がなく、システム全体のエネルギ効率が低下することがない。ここで、所定の低電流とは、充分に暖機されていない燃料電池が出力しても電圧降下を起こさない程度の低電流であれば良い。このような副負荷は、少なくとも、燃料電池冷却用のウオータポンプまたは酸化ガス供給用のコンプレッサを含むこととしても良い。

燃料電池と2次電池とを備え、少なくともいずれかの電池により車両駆動用のモータに対して電力の供給を行なう電気自動車において、

以上のように構成された本発明の電気自動車は、システムの始動時には、燃料電池の暖機運転が行なわれ、2次電池はモータに対して電力を供給する。2次電池がモータに電力を供給している間、暖機状態検出手段が暖機中の燃料電池の暖機状態を検出する。この検出結果から燃料電池が充分に暖機されたと判断されると、燃料電池とモータとが接続され、燃料電池からモータに対して電力の供給が行なわれるようになる。

このような燃料電池システムによれば、システムの始動時においては2次電池がモータに対して電力を供給するので、システムの始動時であってもモータは、電圧降下や電池反応の異常などの問題を生じることなく必要な電力の供給を受け、ただちに車両を発進させることができる。また、燃料電池が充分に暖機されたことを暖機状態検出手段によって検出してから燃料電池とモータとの接続を行なうため、燃料電池の温度が低いことに起因して電圧が降下するといった不都合が生じることがない。さらにここでは、2次電池は燃料電池が充分に暖機されるまでの間だけ単独でモータに対して電力を供給可能であればよいので、大型の2次電池を備える必要がなく、2次電池の容量を抑えることができる。ここで、燃料電池の暖機が終了した後は燃料電池と2次電池との両方によってモータを駆動することとすれば、車両の走行時にモータの負荷が大きく変動した場合にも、安定した電圧で電力を供給することができる。さらに、車両の加速時や坂道走行時のようにモータの負荷が大きくなるときでも、高い電圧を維持することができる。

また、本発明の電気自動車によれば、燃料電池は暖機中には所定の低電流で足りる補機類に対してだけ電力の供給を行なうため、大電流で発電しようとして電圧が降下してしまうという不都合が生じない。また、低い出力で発電を行なうことによって燃料電池の暖機を行なうため、燃料電池を昇温するために外部から特別にエネルギを供給する必要がなく、システム全体のエネルギ効率が低下することがない。ここで、所定の低電流とは、充分に暖機されていない燃料電池が出力しても電圧降下を起こさない程度の低電流であれば良い。このような補機類は、少なくとも、燃料電池冷却用のウオータポンプまたは酸化ガス供給用のコンプレッサを含むこととしても良い。

【発明の実施の形態】
以上説明した本発明の構成・作用を一層明らかにするために、以下本発明の実施の形態を実施例に基づき説明する。図1は、本発明の好適な一実施例である燃料電池システム10の構成を表わすブロック図である。本実施例の燃料電池システム10は、車両に搭載されてこの車両を駆動するために働く。燃料電池システム10は、燃料電池12、2次電池14、車両駆動用のモータ16、冷却水を循環させるポンプなどで構成された補機類18、切り替えスイッチ20、燃料電池12の温度を測定する温度センサ22、各電池とモータ16との接続等を制御する制御部24を主な構成要素とする。以下、燃料電池システム10の各構成要素について説明する。

燃料電池12は、固体高分子電解質型の燃料電池であり、構成単位である単セルを複数積層したスタック構造を有している。図2は、燃料電池12を構成する単セル40の構成を例示する断面図である。単セル40は、電解質膜41と、アノード42およびカソード43と、セパレータ44、45とから構成されている。

アノード42およびカソード43は、電解質膜41を両側から挟んでサンドイッチ構造を成すガス拡散電極である。セパレータ44および45は、このサンドイッチ構造をさらに両側から挟みつつ、アノード42およびカソード43との間に、燃料ガスおよび酸化ガスの流路を形成する。アノード42とセパレータ44との間には燃料ガス流路44Pが形成されており、カソード43とセパレータ45との間には酸化ガス流路45Pが形成されている。セパレータ44、45は、図2ではそれぞれ片面にのみ流路を形成しているが、実際にはその両面にリブが形成されており、片面はアノード42との間で燃料ガス流路44Pを形成し、他面は隣接する単セルが備えるカソード43との間で酸化ガス流路45Pを形成する。このように、セパレータ44、45は、ガス拡散電極との間でガス流路を形成するとともに、隣接する単セル間で燃料ガスと酸化ガスの流れを分離する役割を果たしている。

ここで、電解質膜41は、固体高分子材料、例えばフッ素系樹脂により形成されたプロトン伝導性のイオン交換膜であり、湿潤状態で良好な電気伝導性を示す。本実施例では、ナフィオン膜(デュポン社製)を使用した。電解質膜41の表面には、触媒としての白金または白金と他の金属からなる合金が塗布されている。この触媒塗布の方法としては、本実施例では白金または白金と他の金属からなる合金を担持したカーボン粉を作製し、この触媒担持カーボンを含むペーストを電解質膜41上にスクリーン印刷するという方法をとったが、他の方法であっても構わない。また、白金などの触媒は、電解質膜41ではなく、電解質膜41と接するアノード42およびカソード43側に塗布することとしてもよい。

アノード42およびカソード43は、共に炭素繊維からなる糸で織成したカーボンクロスにより形成されている。なお、本実施例では、アノード42およびカソード43をカーボンクロスにより形成したが、炭素繊維からなるカーボンペーパまたはカーボンフエルトにより形成する構成も好適である。

セパレータ44、45は、ガス不透過の導電性部材、例えば、カーボンを圧縮してガス不透過とした緻密質カーボンにより形成されている。セパレータ44、45はその両面に、平行に配置された複数のリブを形成しており、既述したように、アノード42の表面とで燃料ガス流路44Pを形成し、隣接する単セルのカソード43の表面とで酸化ガス流路45Pを形成する。ここで、各セパレータの表面に形成されたリブは、両面ともに平行に形成する必要はなく、面毎に直行するなど所定の角度をなすこととしてもよい。また、リブの形状は平行な溝状である必要はなく、ガス拡散電極に対して燃料ガスまたは酸化ガスを供給可能であればよい。

以上、燃料電池12の基本構造である単セル40の構成について説明した。実際に燃料電池12として組み立てるときには、セパレータ44、アノード42、電解質膜41、カソード43、セパレータ45の順序で構成される単セル40を複数組積層し(本実施例では100組)、その両端に緻密質カーボンや銅板などにより形成される集電板46、47を配置することによって、スタック構造を構成する。

図1に示したブロック図では図示しなかったが、実際に燃料電池を用いて発電を行なうには、上記スタック構造を有する燃料電池本体の他に所定の周辺装置を必要とする。図3は、燃料電池12とその周辺装置とからなる燃料電池部50の構成を例示するブロック図である。燃料電池部50は、燃料の供給を受けて発電する上記燃料電池12と、メタノールタンク51および水タンク52と、改質器54と、エアコンプレッサ56とを主な構成要素とする。

改質器54は、メタノールタンク51および水タンク52から、メタノールおよび水の供給を受ける。改質器54では、供給されたメタノールを原燃料として水蒸気改質法による改質を行ない、水素リッチな燃料ガスを生成する。以下に改質器で行なわれる改質反応を示す。

改質器で行なわれるメタノールの改質反応は、(4)式で表わされるメタノールの分解反応と、(5)式で表わされる一酸化炭素の変成反応とが同時に進行し、全体として(6)式の反応が起きる。このような改質反応は全体として吸熱反応である。生成された水素リッチな燃料ガスは給燃路58を介して燃料電池12に供給され、燃料電池12内では各単セル40において、前記燃料ガス流路44Pに導かれてアノード42における電池反応に供される。アノード42で行なわれる反応は、既述した(1)式で表わされるが、この反応で必要な水を補って電解質膜41の乾燥を防ぐために、給燃路58に加湿器を設け、燃料ガスを加湿した後に燃料電池12に供給することとしてもよい。

また、エアコンプレッサ56は、外部から取り込んだ空気を燃料電池12に加圧供給する。エアコンプレッサ56に取り込まれて加圧された空気は、空気供給路59を介して燃料電池12に供給され、燃料電池12内では各単セル40において、前記酸化ガス流路45Pに導かれてカソード43における電池反応に供される。一般に燃料電池では、両極に供給されるガスの圧力が増大するほど反応速度が上昇するため電池性能が向上する。そこで、カソード43に供給する空気は、このようにエアコンプレッサ56によって加圧を行なっている。なお、アノード42に供給する燃料ガスの圧力は、既述した給燃路58に設けた図示しないバルブの開放状態を制御することによって容易に調節可能である。

燃料電池12内のアノード42で電池反応に使用された後の燃料排ガスと、エアコンプレッサ56によって圧縮された空気の一部とは改質器54に供給される。既述したように、改質器54における改質反応は吸熱反応であって外部から熱の供給が必要であるため、改質器54内部には図示しないバーナが加熱用に備えられている。上記燃料ガスと圧縮空気とは、このバーナの燃焼のために用いられる。使用済みの燃料排ガスは排燃路61によって改質器54に導かれ、圧縮空気は空気供給路59から分岐する分岐空気路60によって改質器54に導かれる。燃料排ガスに残存する水素と圧縮空気中の酸素とはバーナの燃焼に用いられ、改質反応に必要な熱量を供給する。なお、この排燃路61には既述した温度センサ22が設けられている。

以上説明した燃料電池12は、後述する補機類18に接続されており、これらに対して電力を供給可能となっている。さらに燃料電池12は、切り替えスイッチ20の接続状態によってモータ16にも電力を供給可能となる。これら回路の接続状態の制御は、本発明の要部に対応するものであり、後に詳しく説明する。

2次電池14は、モータ16に接続されており、このモータ16に電力を供給する電源装置である。本実施例では鉛蓄電池を用いたが、ニッケル−カドミウム蓄電池、ニッケル−水素蓄電池、リチウム2次電池などを用いることもできる。この2次電池14は、所定の期間、詳しくは燃料電池システム10の始動時に燃料電池12が充分に暖機されるまでの間、単独でモータ16を回転させて車両を駆動可能な容量を備えている。また、2次電池14は、モータ16以外にも車両に備えられた各種の機器に接続されており、これらに必要な電力を供給する。通常、車両を駆動するためには10kW程度の電力が必要であるため、2次電池14としては、15kW程度の出力があればモータ16および上記各種の機器に必要な電力を賄うことができる。実際には、予想される車両の運転条件などに基づいて、所定の余裕を持った容量の2次電池14を搭載することになる。

モータ16は、燃料電池12あるいは2次電池14から電力の供給を受けて回転駆動力を発生する。この回転駆動力は、燃料電池システム10を搭載する車両における車軸を介して、車両の前輪および/または後輪に伝えられ、車両を走行させる動力となる。

補機類18は、燃料電池システム10の起動中に所定範囲内の電力を恒常的に消費する負荷である。例えば、冷却水を循環させるウォータポンプ等がこれに相当する。冷却水は、燃料電池12の運転時に燃料電池12を構成するスタック構造内を循環し、燃料電池12内で熱交換を行なうことで燃料電池12を所定の温度以下に制御しようとするものである。従って、図1のブロック図では燃料電池12と補機類18とは独立して表わされているが、ウオータポンプに関しては燃料電池12の周辺機器と言うこともできる。このような補機類18の電力消費量は、約3から5kwという所定範囲であり、モータ16の消費電力に比べて消費電力も少なく、運転中の電力消費量の変動も小さい。

図1では、制御部24に関しては、温度センサ22からの検出信号の入力と切り替えスイッチ20への駆動信号の出力とのみを示したが、制御部24はこの他にも燃料電池システム10における種々の制御を行なっている。例えば、モータ16の駆動状態を入力して、その結果を基に燃料電池12に供給する燃料ガスの量を調節して発電量を制御したり、温度センサ22が検出した燃料電池12の温度を基に燃料電池12の冷却装置を調整して燃料電池の運転温度を適正範囲内に維持したり、あるいは、車両内で電力を消費する種々の負荷の大きさの変動を検知して、各電池の出力容量に応じて各負荷と各電池との接続を制御したりしている。

以上燃料電池システム10の構成について説明したが、次に、この燃料電池システム10の始動時における回路の接続の制御について、図4に例示する始動時処理ルーチンに基づいて説明する。本ルーチンは、燃料電池システム10を搭載する車両において、この車両が走行可能な始動状態にするための所定のスタートスイッチをオンにしたときに、CPU26によって実行される。

スタートスイッチがオンになると、燃料電池12は発電を開始して、冷却水を燃料電池内に循環させるウオータポンプに対して駆動用の電力の供給を始める。発電を開始した当初は燃料電池12の内部の温度も低く発電量も少ないが、温度が低い間は燃料電池12を冷却する必要がないため、冷却水を循環させるために充分量の電力をポンプに供給することができなくても問題はない。また、冷却水の循環する水路には、冷却水を冷却するためのラジエータへの分岐路の位置にサーモスタットが設けられており、冷却水の温度が低い間は冷却水がラジエータに流れることがなく、不必要に冷却水が冷却されることがない。燃料電池12の温度が上がるに従って発電量も増え、ポンプによって冷却水は燃料電池12内を循環し、燃料電池12の内部は均一に昇温していく。

冷却水が昇温して所定の温度以上になると、水路に設けられたサーモスタットの働きで分岐路に通じるバルブが開き、冷却水はラジエータ内に流入して冷却されるようになる。このように燃料電池12は、ウオータポンプを駆動しながら徐々に暖機を行ない、やがて充分に暖機が行なわれると、所定の温度を維持して定常状態で運転可能になる。

ここで、燃料電池12内部の温度を反映する各部の温度を測定する方法としては、上記したようにセンサを設けることによって実際の温度を測定して、この数値を基に制御部24が判断を行なう構成の他に、センサとは異なる検出手段を所定の位置に設けて、燃料電池の暖機が終了したときには、この検出手段が制御部24に対してスイッチの切り替えを指示する二値的な信号を出力する構成とすることもできる。例えば、排燃路61など燃料電池12の温度を反映する場所にバイメタルやサーモスタットを備えた検出器を設け、この取り付け位置に伝えられる燃料電池12の温度が所定の温度を越えたときに、これらバイメタルなどの形状が物理的に変化するのに伴って、検出器が所定の信号を制御部24に出力することとする。このような構成とすれば、制御部24は具体的なデータを比較して判断を下す処理を行なう必要がなく、検出器から所定の信号を入力されたときに切り替えスイッチ20を駆動する信号を出力すればよい。また、温度を測定する以外に燃料電池12内部の運転状態を直接知る方法としては、電解質膜41の抵抗値を測定する等の方法を挙げることができる。

他方、燃料電池12の運転状況を類推する手段としては、例えば、システム始動時からの経過時間や、同じくシステム始動時からのモータ16の累積回転数、あるいはメタノールタンク51や水タンク52から供給されるメタノールや水の累積供給量などを測定して制御部24に伝える方法を挙げることができる。車両用システム始動時のようにある程度一定した条件の下で燃料電池12を運転すれば、経過時間や供給した燃料の量などを基に、所定の確からしさで現在の運転状況を類推することが可能であり、燃料電池12の暖機状態を知ることができる。
