本発明は導電性インクに通電し、ジュール熱によって導電性インクを吐出させて印刷を行うインクジェットプリンタヘッド及びその製造方法に関するものである。

【従来の技術】
近年、コンピュータ技術は著しく日々進歩している。特に、オフィスオートメーション化において種々の情報を活字化する役目を担うプリンタにおいて、低騒音化,高速化高精細化,低価格化及びカラー化等様々な要求がある。これに対応して、現在ドットマトリックス式プリンタ,熱転写型プリンタ,LEDプリンタ,レーザービームプリンタ及びインクジェットプリンタ等が開発、提供されている。

インクジェットプリンタに用いられるインクジェットプリンタヘッドにおけるインクを吐出させる方法として、ピエゾ圧電素子の変形によってインクを押し出すピエゾ方式と、一対の電極間に導電性インクを充填し、この電極間に電流を通電して、ジュール熱によって導電性インクを沸騰・吐出させる通電方式がある。この通電方式を用いたインクジェットプリンタヘッド(以下インクジェットプリンタヘッドと称す)は、一対の電極間に直流電流を通電して、ジュール熱によって導電性インクを沸騰・吐出させる方法と、一対の電極間に交流電流を通電して、導電性インクを沸騰・吐出させる交互通電による高周波加熱である交互通電加熱型方式等が知られている。この中で、交流電圧を印加する交互通電加熱方式が、直流電流を用いる方法より電極の耐久性が高く、ピエゾ素子を用いる方法より構成が簡単なため、主流となっている。

以下に従来のインクジェットプリンタヘッドについて説明する。図5は従来のインクジェットプリンタヘッドを用いたインクジェットプリンタの断面模式図である。1はインクを充填するインク室、2はインク室1の上面に形成されたインクを吐出するノズル孔、3はインク室1の底面に配設された一対の電極層、4はインク室1の上面を形成している樹脂シート、5は電極層3の上面に積層された絶縁層、6は樹脂シート4と絶縁層5を接合している接着剤、7はインク室1の底面を形成し電極層3等が配設されている非導電性基板である。8は外部との電気的導通をとるためのパッド層で、9はパッド層8と接続するためのTAB(Tape Automated Bounding)端子(図示せず)を有するリード線部である。ここで、パッド層8は、電極層3と同時に形成された金属層の上部に金,銀,白金等が積層されることにより形成されている。10はTAB端子を有するリード線部9を介して電極層3に導通し印字を制御する制御部、11は電極層3に交流電圧を印加する電源部、12はノズル孔2の上方に一定の距離をおいて配置されるプリンタ用紙、13はインク室1に充満しているインク、14はノズル孔2から吐出されたインク滴、15はインク滴14がプリンタ用紙12に付着した印字ドットである。また、16は一対の電極3を通してインク13に通電されジュール熱により一対の電極3の間に発生した気泡である。

以上のように構成された従来のインクジェットプリンタヘッドについて、以下その製造方法を説明する。まず、電極層形成工程として、ガラスまたはセラミクスからなる非導電性基板7上に、蒸着法,スパッタ法等の物理成膜法や、メッキ法等によって、チタン,金,白金,ニッケル等よりなる導電性の金属膜(図示せず)を積層する。次に、フォトリソグラフィー法等を用いて、この金属膜上に電極層3のパターン(図示せず)を形成し、このパターンが形成されていない部分の金属膜をイオンミーリング法またはケミカルエッチング法によって除去して、電極層3が形成される。次に、パッド層形成工程として、電極層3の一端部で導通するように金等を用いてパッド層が積層される。次に、絶縁層形成工程として、電極層3等を有する非導電性基板7上に、有機高分子またはセラミクス等を用いて、塗布またはスパッタ法等によって均質に絶縁層5を形成し、再度フォトリソグラフィー法等を用いて、インク13と接する電極層3と外部接続のためのパッド層8周辺の絶縁層5の領域を開口させ、絶縁層開口部(図示せず)を形成する。次に、樹脂シート形成工程として、エキシマレーザー加工機により樹脂シート4にインク13を充填,吐出させるためのインク室1及びノズル孔2が形成される。次に、接合工程として、電極層3と絶縁層5が形成された非導電性基板7の上に樹脂シート4が接着剤6を用いて接合される。この接合の際に、樹脂シート4上のノズル孔2が非導電性基板7の電極層3の中心部の位置に配設されるように合わせる。次に、電源部11及び制御部10を接続するリード線部9のTAB端子がパッド層8上に超音波融着法により接続される。最後に、インク室1にインク13が充填されることにより、インクジェットプリンタヘッドが完成される。

以上のように製造された従来のインクジェットプリンタヘッドを用いたインクジェットプリンタについて、以下その動作を説明する。電源部11及び制御部10により一対の電極層3の電極間にインク13を沸騰・吐出するように印字周期を5KHzの間隔、また交互通電の頻度である電圧変化周期を3MHzの間隔で交互通電電圧が印加される。印字周期は、インク13の沸騰が発生するのに必要な最大時間より長く設定され、電圧変化周期は印字品質である分解能に応じたドットの飛翔頻度に一致するように設定される。交互通電電圧がインク13に印加されると、インク13中の電解質が振動運動を行いジュール熱が発生してインク13が加熱される。次に、インク13が加熱されるとインク13中に沸騰が起こり、一対の電極層3の電極間に気泡16が発生する。さらに、この気泡16が膨張するにつれてインク室1の内側に充填されたインク13が押し上げられ、ノズル孔2からインク滴14が飛翔し、このインク滴14がプリンタ用紙12に付着することにより印字ドット15が形成される。ここで、通電方式を用いたインクジェットプリンタヘッドはインク13に電流を流すために外部と導通させるTAB端子とパッド層8との接触抵抗を低く抑え電力損失を防止する必要がある。

【発明が解決しようとする課題】
しかしながら上記従来の構成では、リード線部9の先端のTAB端子とパッド層8を超音波融着法にて接続する場合、パッド層8の下部に配設された電極層3が一般に膜厚が厚く形成されるために、電極層3の凹凸が大きくなりその影響を受けてパッド層8の表面粗さが著しく大きくなるために超音波融着が効果的に作用しなくて、接続不良による剥離,抵抗値の増大及び抵抗値が端子毎に大きくばらつき、解像度が劣化し、印字寿命が短く、歩留りが悪いという問題点を有していた。

本発明は上記従来の問題点を解決するもので、TAB端子とパッド層8の接合不良による剥がれを防止し、接合による抵抗値の増大や抵抗値のばらつきを抑えて、高解像度を得ることができるとともに、電力損失及びインクへの電圧低下を防止することができ、耐久性の高い印字品質に優れたインクジェットプリンタヘッド、及び、極めて高い歩留りで生産性,量産性に優れたインクジェットプリンタヘッド及びその製造方法を提供することを目的とする。

【課題を解決するための手段】
この目的を達成するために本発明の請求項1に記載のインクジェットプリンタヘッドは、インク室及びノズル孔を有する樹脂シートと、電極層と前記電極層の形成領域と非形成領域に跨って設けられ、前記非形成領域で外部に接続されるパッド部とが配設された非導電性基板と、を備えたインクジェットプリンタヘッドであって、前記パッド部が前記非導電性基板上に形成された密着強化層と前記密着強化層の一部または全面を覆うように形成されたパッド層を備え、前記パッド層及び/又は前記密着強化層が前記電極層の上面もしくは下面で前記電極層と接続されている構成を有している。

ここで、密着強化層としては、チタン,クロム,ニクロム,パ−マロイ等が用いられる。また、密着強化層の形成方法として、蒸着法,スパッタリング法等が好ましく、密着強化層の膜厚として、150Å以上、好ましくは300Å〜500Åの範囲で形成される。密着強化層が300Å〜500Åの膜厚で形成されることにより、非導電性基板とパッド層との密着性を良くかつ効率よく接合することができる。また、密着強化層を蒸着法を用いて形成することにより膜厚を薄くかつ表面に凹凸のない表層を形成でき、電極層及び/又はパッド層との接触抵抗値及びその抵抗値のばらつきを低く抑え電気的導通を良好にできる。また、非導電性基板との密着も良くすることができる。また、パッド層の材料としては、金,銀,白金,ニッケル,銅等が用いられる。また、電極層の材料としては、チタン,タンタル,アルミニウム等のバルブ金属が用いられる。

【作用】
この構成によって、非導電性基板上の密着強化層がパッド層の下部に配設されたことにより、パッド層の表面を平滑に形成できるので、パッド層とTAB端子の接合の際に電極層の凹凸がパッド層への表面の粗さに影響を及ぼすのを防止することができる。その結果、TAB端子をパッド層に超音波融着する際に、効率良く安定した接合ができ、TAB端子がパッド層から剥離することを防止できる。さらに、パッド層とTAB端子の接合部の抵抗値の減少及びその抵抗値のばらつきを極めて小さくでき、高解像度で安定して印字品質を得ることができるとともに耐久性を高くすることができる。また、パッド部の下にチタン,クロム,ニクロム,パーマロイ等の密着強化層を形成したので、特に非導電性基板がガラス等の場合には、低比抵抗率を有する金属である金、銀、白金等のパッド層に対して密着性を極めて良くすることができ、パッド層とTAB端子の接合における歩留りを著しく向上させることができる。

【実施例】
以下本発明の一実施例におけるインクジェットプリンタヘッドについて、図面を参照しながら説明する。

(実施例1)
図1は本発明の第1実施例におけるインクジェットプリンタヘッドを用いたインクジェットプリンタの断面模式図であり、図2は本発明の第1実施例におけるインクジェットプリンタヘッドのパッド部周辺の断面模式図である。1はインク室、2はノズル孔、3は電極層、4は樹脂シート、5は絶縁層、6は接着剤、7は非導電性基板、8はパッド層、9はTAB端子を有するリード線部、10は制御部、11は電源部、12はプリンタ用紙、13はインク、14はインク滴、15は印字ドット、16は気泡である。これらは、従来例と同様なものなので、同一の符号を付して説明を省略する。従来例と異なるのは、パッド部の構成であり、チタン,クロム,ニクロム,パーマロイ等の密着強化層17をパッド層8の下部に設けた点である。

以上のように構成された本発明の第1実施例におけるインクジェットプリンタヘッドについて、以下その製造方法を説明する。まず、電極層形成工程として、DCマグネトロンスパッタリング法を用い、アルゴンガス圧50mTorr、基板温度300℃、電力密度11.1W/cm2 の条件でチタン材料を用いて金属層を2μmの膜厚に成膜した。ここで、金属層の最大粗さはRmax=1500Å、中心線平均粗さRa=700Åであった。次に、フォトリソグラフィー法で電極層3となるパターンを形成し、ケミカルエッチング法で電極層3以外の金属層を除去し電極層3を形成した。次に、密着強化層形成工程として、チタンを用いて蒸着法にて成膜し密着強化層17を形成した。密着強化層17の成膜条件は基板温度200℃、アルゴン圧2.5×10−6Torr以下、成膜レート15Å/secであり、密着強化層17の膜厚は500Åになるようにした。また、密着強化層17は電極層3と電気的に接続するために電極層3の一部を被膜するようなパターンで成膜した。次に、パッド層形成工程として、金を用いて密着強化層17の上に蒸着法にて成膜しパッド層8を形成した。パッド層8の成膜条件は基板温度200℃、アルゴン圧2.5×10−6Torr以下、成膜レート15Å/secで、10000Åの厚さに成膜した。パッド層8の最大粗さはRmax=130Å、中心線平均粗さRa=20Åであった。こうして、図2に示すような構成のパッド部(密着強化層17とパッド層8からなる)を作製した。以降の製造工程は、従来例と同様にして行ない、本実施例のインクジェットプリンタヘッドが完成される。

以上のように製造された本発明の第1実施例におけるインクジェットプリンタヘッドを用いて、パッド部の性能試験を以下のように行った。パッド層8とTAB端子の超音波融着は荷重200g,出力1Wで行った。その後、抵抗値の測定を行い接合状態の良否を判定した。これらの結果を(表1)に示した。

この(表1)においての抵抗値平均は、インクジェットプリンタヘッドにおける56pinを有する各電極の平均値とした。次に、本発明の第1実施例におけるインクジェットプリンタヘッドを用いたインクジェットプリンタについて印字寿命の測定を行った。ここで、一対の電極層3の間に、インク8を沸騰させるに必要な交互通電電圧を25V、電圧周期を3MHz、印字周期を5KHzとし、交互通電を行った。インク13が吐出するまでに要した時間が50μsを越えた時の通電回数を印字寿命回数として印字寿命を計測した。その結果を(表1)に示した。この(表1)から明らかなように、本実施例によるインクジェットプリンタヘッドは、良好な接合状態を得ることができ、歩留りが向上した。さらに、抵抗値は4.5Ωと小さく、そのばらつきも0.9Ωと小さくなり、印字寿命回数も1.8億回を越えていた。

(比較例1)
次に、比較例として、図4に従来のインクジェットプリンタヘッドのパッド部周辺の断面模式図を示す。3は電極層、7は非導電性基板、8はパッド層、9はTAB端子を有するリード線部である。まず、電極層形成工程として、DCマグネトロンスパッタリングを用い、アルゴン圧50mTorr、基板温度300℃、電力密度11.1W/cm2 の条件でチタンを用いて2μmの膜厚に成膜した金属層を形成した。電極層3となる金属層の最大粗さはRmax=1500Å、中心線平均粗さRa=700Åであった。次に、フォトリソグラフィー法で電極パターンを形成し、ケミカルエッチング法で電極部以外の金属層を除去し電極層3を形成した。次に、パッド層形成工程として、金を用いて基板全面に蒸着法にて成膜しパッド層8を形成した。パッド層8の成膜条件は基板温度200℃、アルゴン圧2.5×10−6Torr以下、成膜レート15Å/secで、10000Åの厚さに成膜した。以上のようして、図4に示すパッド部を作製した。以降の工程は従来例と同様に行うことにより、インクジェットプリンタヘッドが完成される。

以上のように製造された比較例における従来のインクジェットプリンタヘッドを用いて、第1実施例と同様な条件で、抵抗値の測定を行い接合状態の良否、及び、印字寿命の測定を行った。その結果を(表1)に示す。この(表1)から、従来のインクジェットプリンタヘッドは、接合状態及び歩留りが極めて悪かった。また、抵抗値が7.4Ωと大きく、その抵抗値のばらつきが5.6Ωと極めて大きく、印字寿命回数が0.7億回と極めて短かかった。

この(表1)から明らかなように、第1実施例によるインクジェットプリンタヘッドは、従来例と比較して、極めて良好な接合状態を得ることができ、歩留りを著しく向上させることができることが判った。また、抵抗値が比較例に比べてばらつきが小さいうえに約56%の値しか示さず、接触抵抗が極めて低くなっていることが判った。さらに、印字寿命が1.8億回を越え、比較例に比べ2.5倍以上も耐久性が向上し、極めて安定しており、高解像度の印字特性と安定した印字品質及び低電力損失を得ることができることが判った。

(実施例2)
以下本発明の第2実施例におけるインクジェットプリンタヘッドについて、図面を参照しながら説明する。図3は本発明の第2実施例におけるインクジェットプリンタヘッドのパッド部周辺の要部断面模式図である。3は電極層、7は非導電性基板、8はパッド層、9はTAB端子を有するリード線部、17は密着強化層であり、これらは、第1実施例と同様なものなので、同一の符号を付して説明を省略する。第1実施例と異なるのは、パッド層8,密着強化層17と電極層3の接続部の構成であり、密着強化層17とパッド層8の上に電極層3が積層された点である。

以上のように構成された本発明の第2実施例におけるインクジェットプリンタヘッドについて、以下その製造方法を説明する。まず、密着強化層形成工程として、クロムを蒸着法にて成膜し密着強化層17を形成した。成膜条件は基板温度200℃、アルゴン圧2.5×10−6Torr以下、成膜レート15Å/secとし、密着強化層17の膜厚は500Åに成膜した。また、密着強化層17の最大粗さはRmax=110Å、中心線平均粗さはRa=15Åであった。

次に、パッド層形成工程として、白金を用いて蒸着法にてパッド層8を成膜した。その成膜条件は基板温度200℃、アルゴン圧2.5×10−6Torr以下、成膜レート15Å/secで、10000Åの厚さに成膜し、ケミカルエッチング法でクロム、白金を除去してパッド部を形成した。その後、電極層形成工程として、DCマグネトロンスパッタリングを用い、アルゴン圧50mTorr、基板温度300℃、電力密度11.1W/cm2 の条件でチタンを2μmの膜厚に金属層を成膜した。この電極層3となる金属層の最大粗さはRmax=1500Å、中心線平均粗さRa=700Åであった。次に、フォトリソグラフィ法で電極パターンを形成し、ケミカルエッチング法で電極部以外の金属層を除去し電極層3を形成した。以降の製造工程は、従来例と同様にして行ない、本実施例のインクジェットプリンタヘッドが完成される。

以上のように製造された本発明の第2実施例のインクジェットプリンタヘッドを用いて、第1実施例と同様な条件で、抵抗値の測定,接合状態の良否及び印字寿命の測定を行った。その結果を(表1)に示した。この(表1)から明らかなように、本実施例によるインクジェットプリンタヘッドは、良好な接合状態を得ることができた。さらに、抵抗値は4.5Ω、そのばらつきも0.7Ωと小さく、印字寿命回数が1.5億回を越えていた。

この(表1)から明らかなように、第2実施例によるインクジェットプリンタヘッドは、従来例と比較して、極めて良好な接合状態を得ることができ、歩留りを著しく向上させることができることが判った。また、抵抗値が比較例に比べてばらつきが小さいうえに約60%の値しか示さず、接触抵抗が極めて低くなっていることが判った。さらに、印字寿命が比較例に比べ2.1倍以上も向上しており、極めて安定した高解像度の印字特性と安定した印字品質及び低電力損失を得ることができ、耐久性が向上していることが判った。

以上のように本実施例によれば、インクジェットプリンタヘッドは、密着強化層17上にパッド層8を設けたことにより、パッド層8の表面を平滑に形成できるので、TAB端子とパッド層8を超音波融着する際に、良好な接合状態を得ることができ、歩留りが向上した。また、抵抗値及びそのばらつきが極めて小さく、印字寿命が大幅に向上しており、電力損失の小さい極めて安定した耐久性の優れたインクジェットプリンタヘッドを得ることができた。

【発明の効果】
以上のように本発明は、密着強化層上にパッド層を設けたことにより、電極の表面粗さがパッド層表面に影響しないようにしたため、容易に超音波融着ができ、かつ本発明の製造方法の特徴であるパッド層の下地として密着強化層は非導電性基板との密着性を良くするので、パッド部とTAB端子との接合部の抵抗値の低下及びその抵抗値のばらつきを極めて小さくでき、印字品質の高い低電力損失の長期に安定な寿命の長い信頼性に優れたインクジェットプリンタヘッドを実現することができる。さらに、密着強化層形成工程の追加という簡単な製造工程で、著しく歩留りが向上し、作業性,耐久性の高い量産性に優れたインクジェットヘッドの製造方法を実現することができる。
