Abstract

バー材)を鍛造加工やしごき加工等の塑性加工、切削、熱処理、研削等の加工を施すことによって、カップ部と軸部とを一体成形する場合が多い。
(1)レーザ溶接や電子ビーム溶接における生産技術の面では、カップ部材72と軸部材73を密閉空間に設置して真空引きし、中空空洞部76を真空化して溶接すると、製品サイズにより真空引きに要する時間が異なるといった問題がある。特に、ロングステムタイプの外側継手部材のような長い軸部材を溶接する場合、真空引き時間を多く要するため、サイクルタイムが長くなり、接合工程のコストアップに繋がる。
(2)また、生産性の面では、生産性向上を図るために、焼入れ焼戻しの熱処理を施した完成状態のカップ部材と軸部材を溶接する場合、溶接時の熱で周辺部の温度が上昇し、熱処理部の硬度が低下する問題がある。この対策として、溶接中に水冷や空冷等でワークとしてのカップ部材と軸部材を冷却する方法が考えられるが、密閉空間で適用した場合、真空度が下がり、前述した溶接部の強度の不安定や品質への悪影響という問題が依然として残ることが判明した。
(3)さらに、生産性や品種統合の面では、図17〜19に示すカップ部材72は、鍛造加工等によりカップ部の底部より縮径された短軸部を有する形状であり、カップ部材72と軸部材73は、軸部の途中位置で接合されている。軸部材73は、組み付けられる車両によって、標準的な長さのステムやロングステムというタイプの違いに加えて、種々の軸径や外周形状が要求される。したがって、この軸部材73と接合されるカップ部材72の短軸部の軸径(接合径)や形状、長さ(接合位置)の両方が異なるため、一種類の軸部材73に対して専用のカップ部材72が必要になる。したがって、生産性の向上やカップ部材の品種統合によるコスト低減の面でも問題があることが判明した。
(4)さらなる項目として、自動車用等の量産製品である等速自在継手の外側継手部材では、カップ部材と軸部材の溶接前の圧入時の精度および作業性の向上を図るために、嵌合部の形状を工夫する必要があることが判明した。
鍛造重量に基づいて所定長さで切断し、ビレットを製作する。
ビレットを鍛造加工によりカップ部材12aの筒状部12a1と底部12a2を一体成形し素形材を製作する。
前記素形材のトラック溝30および円筒面31をしごき加工して、カップ部材12aの筒状部12a1の内周を仕上げる。
しごき加工後の素形材に、外周面、ブーツ取付溝32などと底部12a2の肉厚内に嵌合用孔50を旋削加工する。
旋削加工後、少なくともカップ部材12aのトラック溝30に熱処理としての焼き入れ焼き戻しを行う。これにより、カップ部材12aは完成部品となり、品番が付与されて管理される。
[バー材切断工程S1s]
軸部全長に基づいてバー材を所定長さで切断し、ビレットを製作する。軸部材13aの形状に応じて、ビレットをアプセット鍛造により概略形状に鍛造加工する場合がある。
ビレット又は鍛造素形材の外周面(軸受装着面14、止め輪溝15、スプライン下径、端面など)とアウトボード側端部の嵌合用外面51を旋削加工する。
旋削加工後の軸部材にスプラインを転造加工する。ただし、スプラインの加工は転造加工に限られるものではなく、適宜プレス加工等に置き換えることもできる。
軸部材の外周の必要範囲を熱処理としての高周波焼き入れ焼き戻しを行う。軸端の嵌合用外面は熱処理を施さない。
熱処理後、軸部材13aの軸受装着面14等を研削加工して仕上げる。これにより、軸部材13aは完成部品となり、品番が付与されて管理される。
完成部品としてのカップ部材12aと軸部材13aを嵌合し溶接する。これにより、外側継手部材11が完成する。

- トルク伝達要素が係合するトラック溝を内周に形成したカップ部と、このカップ部の底部に形成された軸部とを別部材で構成し、前記カップ部を形成するカップ部材と前記軸部を形成する軸部材とを溶接してなる等速自在継手の外側継手部材の製造方法において、
前記カップ部材と軸部材を中炭素鋼で形成し、製造工程として、前記カップ部材は、その筒状部と底部を一体に形成した後、機械加工工程において前記底部の肉厚内に嵌合用孔を形成したカップ部材を準備し、前記軸部材は、機械加工工程において前記カップ部材の底部と接合される前記軸部材の端部に嵌合用外面を形成した軸部材を準備し、前記カップ部材の嵌合用孔と軸部材の嵌合用外面を嵌合して、この嵌合部に前記カップ部材の内側からビームを照射して溶接するものであって、
前記カップ部材の嵌合用孔と前記軸部材の嵌合用外面が、隙間を有する接合部と締め代を有する圧入部とで構成され、前記接合部の軸方向寸法を圧入部の軸方向寸法より長くし、接合部を圧入ガイドとしたことを特徴とする等速自在継手の外側継手部材の製造方法。 - 前記カップ部材の接合部の内径をジョイントサイズ毎に同一寸法にしたことを特徴とする請求項1に記載の等速自在継手の外側継手部材の製造方法。

- 前記カップ部材と軸部材の接合箇所を200℃〜650℃に加熱する溶接前の予熱および溶接後の後熱の少なくとも一方を行うことを特徴とする請求項1〜8のいずれか一項に記載の等速自在継手の外側継手部材の製造方法。
- トルク伝達要素が係合するトラック溝を内周に形成したカップ部と、このカップ部の底部に形成された軸部とを別部材で構成し、前記カップ部を形成するカップ部材と前記軸部を形成する軸部材とを溶接してなる等速自在継手の外側継手部材において、
前記カップ部材と軸部材が中炭素鋼からなり、前記カップ部材は、筒状部と底部が一体成形され、この底部の肉厚内に嵌合用孔が形成されたものであり、前記軸部材は、前記底部に接合される端部に嵌合用外面が形成されたものであり、前記嵌合用孔に嵌合用外面が嵌合されて前記カップ部材と軸部材が溶接されており、この溶接部が前記カップ部材の内側から照射されたビームによるビードで形成されたものであって、
前記カップ部材の嵌合用孔と前記軸部材の嵌合用外面が、接合部と圧入部とで構成され、前記接合部の軸方向寸法が圧入部の軸方向寸法より長く形成され、接合部が圧入ガイドとされていることを特徴とする等速自在継手の外側継手部材。 - 前記カップ部材の接合部の内径がジョイントサイズ毎に同一寸法に設定されていることを特徴とする請求項10に記載の等速自在継手の外側継手部材。
- 前記圧入部の直径寸法を前記接合部の直径寸法より大きく形成され、前記カップ部材の底部の肉厚内における外部側に前記圧入部が設けられていることを特徴とする請求項10又は請求項11に記載の等速自在継手の外側継手部材。
