回路基板4は、ガラスエポキシ基板などの絶縁基板で、受電コイル3に誘導される電力で電池セル1を充電する充電回路40を実現する電子部品を実装している。回路基板4は、図7ないし図9に示すように、電池積層体2の第一面2Aと交差する第二面2Bに対向して配置されている。回路基板4は、電池積層体2の第二面2Bの外形に沿う形状であって、図においては、電池積層体2の第一面2Aに対する高さ方向に長い、言い換えると、幅(S)よりも長さ(L)が長い四角形状としている。この回路基板4は、受電コイル3に対して交差する姿勢として、受電コイル3から離れる方向に延長しながら配置できるので、回路基板4を受電コイル3からより効果的に離間させて配置して、通電により発熱する受電コイル3による回路基板4の温度上昇を少なくできる。また、この回路基板4は、電池積層体2の第一面2A側の一端を受電コイル3に接近して配置できるので、受電コイル3と回路基板4との接続を容易にできる特徴がある。回路基板4は、図3に示すように、受電コイル3から引き出された引出線3bを、第一面2A側である下端部にハンダ付けして固定している。

さらに、回路基板4は、図9に示すように、電池セル1の充放電を制御する保護回路47を実装している。保護回路47は、電池セル1を過充電や過放電から防止するために充放電電流を制御する回路、過電流を検出して電流を遮断する回路、電池セル1が異常に高い温度になると電流を遮断する回路等である。保護回路47は、たとえば、電池セル1の電圧を検出して電池セル1の充放電をコントロールする。図9の例では、4本の電池セル1を互いに並列に接続しているため、電池セル1のセル電圧と電池積層体2全体の総電圧が等しくなっている。電池セルを直列に接続する場合は、電池セルの端面同士を接続する接続リードからの電位を測定することで、セル電圧を検出できる。この保護回路47は、充電している電池セル1の電圧が最高電圧まで上昇すると充電を停止し、また、放電している電池セル1の電圧が最低電圧まで低下すると放電を停止する。

図1〜図7に示す電池パック10は、以下のようにして組み立てられる。
(1)図8に示すように、電池セル1の封口板1y側の端面に絶縁シート12を積層して付着する。電池セル1の端面に絶縁シート12を付着する状態で、絶縁シート12の貫通穴から電極端子1bを表出させる。
(2)図8に示すように、4本の角形電池セル1をセパレータ7を介して積層して電池積層体2とする。4本の電池セル1は、互いに平行な姿勢となるように配列して、対向する主面1Aの間にセパレータ7を介在させる状態で積層する。積層された4本の角型の電池セル1の外周を連結部材13である粘着テープで固定する。
(3)充電回路40等を構成する電子部品、及び出力コネクタ5が固定された回路基板4に接続リード11を固定する。接続リード11は、接続部11cが溶接されて回路基板に固定される。
(4)回路基板4を基板ホルダ8を介して電池積層体2の第二面2Bに配置すると共に、接続リード11を電池積層体2を構成する各電池セル1の電極端子1a、1bに接続する。接続リード11は、分岐リード部11bを電極端子1a、1bにスポット溶接して接続される。この状態で、回路基板4は、接続リード11を介して電池積層体2に固定される。
(5)シールドプレート6の下面に固定された受電コイル3を、本体ケース31の第一の側面31Aの内面に固定する。受電コイル3は、図3と図5に示すように、たとえば、両面テープ15を介して本体ケース31の内面に密着する状態で固定される。
(6)シールドプレート6の上面に中間積層体16を積層する。中間積層体16は、前工程として、予めシールドプレート6の上面に固定しておくこともできる。ただ、中間積層体16は、必ずしも必要ではないので、この工程を省略することもできる。
(7)本体ケース31に電池積層体2を挿入する。電池積層体2は、底面である第一面2A側に受電コイル3が位置すると共に、第二面2Bに配置された回路基板4が、本体ケース31の開口部に位置するように配置される。この状態で、電池積層体2の第二面2Aには、中間積層体16とシールドプレート6を介して受電コイル3が配置される。
(8)受電コイル3の引出線3bを回路基板4に接続する。受電コイル3の引出線3bは、回路基板の下端部であって第一面2A側の端部にハンダ付けして固定される。
(9)本体ケース31の開口部に蓋ケース32を配置し、本体ケース31と蓋ケース32の互いに対向する開口縁を超音波溶着して固定する。

(3)充電回路40等を構成する電子部品、及び出力コネクタ5が固定された回路基板4に接続リード11を固定する。接続リード11は、接続部11cが溶接されて回路基板に固定される。
(4)回路基板4を基板ホルダ8を介して電池積層体2の第二面2Bに配置すると共に、接続リード11を電池積層体2を構成する各電池セル1の電極端子1a、1bに接続する。接続リード11は、分岐リード部11bを電極端子1a、1bにスポット溶接して接続される。この状態で、回路基板4は、接続リード11を介して電池積層体2に固定される。
(5)電池積層体2の第一面2A側に、下面に受電コイル3が固定されたシールドプレート6を配置すると共に、電池積層体2の第一面2Aとシールドプレートとの間に、押圧部材17としてクッション材17Aを積層する。さらに、図16の矢印で示すように、シールドプレート6を電池積層体2に向かって押圧し、クッション材17Aである押圧部材17を厚さ方向に弾性変形させて収縮させる。収縮された押圧部材17を介して積層された電池積層体2とシールドプレート6と受電コイル5とを本体ケース31に圧入する。この状態で、受電コイル3は、押圧部材17であるクッション材17Aの復元力によって、本体ケース31の第一の側面31Aの内面に密着する状態で配置される。
(6)受電コイル3の引出線3bを回路基板4に接続する。受電コイル3の引出線3bは、回路基板の下端部であって第一面2A側の端部にハンダ付けして固定される。
なお、(6)の工程はと(5)の工程は、順番を逆にすることもできる。
(7)本体ケース31の開口部に蓋ケース32を配置し、本体ケース31と蓋ケース32の互いに対向する開口縁を超音波溶着して固定する。
