Description
単一の繊維含有複合体をここに記載する。第一の態様では、単一の繊維含有複合体(composite)は、第1領域(region)、第1領域上に配置された第2領域、及び第1領域と第2領域との間に配置された第1遷移領域を包含する。第1領域は、複数の第1熱可塑性バインダー繊維及び複数のバスト(bast)繊維を包含し、かつ第2領域は複数の第2バインダー繊維及び複数のバスト繊維を包含する。第1遷移領域は、第1バインダー繊維の集中、第2バインダー繊維及びバスト繊維を包含する。第1遷移領域における第1バインダー繊維の濃度は第1領域に近接して最大でかつ第2領域に近接して最少であり、及び第1遷移領域における第2バインダー繊維の濃度は第2領域に近接して最大でかつ第1領域に近接して最少である。
単一の繊維含有複合体をここに説明する。繊維含有複合体に関して用いられるように、用語「単一(unitary)」の語は、複合体の列挙する領域が隣接領域から分離する明確な境界を有する層を形成しないことを示す。むしろ、列挙した領域は、異なる繊維が異なる濃度で含まれている複合体の部分を示すために用いられる。より詳しくは、列挙した領域は、異なる繊維が優勢である又は繊維の濃度勾配(例えば、特定の繊維濃度が複合体の厚みと共にどのように変化するか)が複合体の隣接部(即ち、上部及び/又は下部)とは異なる複合体の厚みの部分を示すために用いられる。更に、複合体は特定の領域に特定の繊維を含むと記載されるが、複合体の各領域は複合体に存在する任意の繊維を含み得ることは当業者は理解できるであろう。然しながら、特定の繊維又は繊維の組合せが複合体の厚みの特定の部分において優越するし、及びここに記載した列挙した領域が複合体のこれらの部分に関することを意図するものである。
ここに記載する更なる態様では、この方法は、単一の繊維含有複合体を複合体のZ-方向に平行な平面(即ち、複合体の厚み)に沿って切断して少なくとも第1部分及び第2部分を製造する工程を包含する。第1部分は次いで第2部分の頂部に置き、積重ね部分を加熱して圧縮する。切断工程で製造された第1及び第2部分はそれぞれ単一の繊維含有複合体の第1領域、第1遷移領域、第2領域、第2遷移領域、及び第3領域を包含し、それらが切断され、及び第1部分は第2部分の頂部に置かれて、第1部分の第3領域は第2部分の第3領域に隣接する。或いは、第1部分は第2部分の頂部に置かれて第1部分の第1領域は第2部分の第1領域に隣接する。加熱及び圧縮工程において、該部分に含まれる第1、第2、第3バインダー繊維は更に融解して、かつ第1及び第2部分の対向領域は共に融合する。複合体を加熱し及び次いで圧縮する工程は第1及び第2部分における繊維を圧縮状態に保持するにも役立つ。
この例は、上述した単一の繊維含有複合体を製造する方法及び上述した単一の繊維含有複合体の特性を説明する。3個の類似した単一の繊維含有複合体(試料1A−1C)をFehlerAG(リンツ、オーストリア)によるK-12 HIGH-LOFT RANDOM CARDを用いて空気置き(laying)によって製造した。特に、複合体は約40重量%(繊維ブレンドの全重量を基準にして)の二元バインダー繊維及び約60重量%の約8.8-2dtex(8-18デニール)の線状密度を有するジュート繊維を含む繊維ブレンドから製造した。バインダー繊維は高密度ポリエチレン鞘(約128℃の融点)及びポリプロピレンコア(約149℃の融点)を有した。バインダー繊維含量は3種の異なる線状密度を有する3二元バインダー繊維からなるものであった。第1ブレンダー繊維は繊維ブレンドの全重量の約10重量%を包含し、約1.6dtex(1.5デニール)を有した。第2バインダー繊維は繊維ブレンドの全重量の約20重量%を包含し、約11.1dtex(10デニール)の線状密度を有した。第3バインダー繊維は、繊維ブレンドの約10重量%を包含し、約35.5dtex(32デニール)の線状密度を有した。
この例は、上記した単一の繊維含有複合体の製造方法及び上記した単一の繊維含有複合体の特性を示す。2個の類似した、単一の繊維含有複合体(試料2A及び2B)を試料1Aを製造するに用い、かつ上記と実質的の同一の手順を用いて製造した。
この例は、上述したような単一の繊維含有複合体及び上述したような単一の繊維含有複合体の特性を示す。2つの類似した単一の繊維含有複合体(試料3A及び3B)を上述し、かつ試料1Aを製造するに用いた実質的に同一手順を用いて製造した。
Claims (18)
- (a)複数の第1熱可塑性バインダー繊維及び複数のバスト繊維;
(b)第1領域上に配置された第2領域、第2領域は複数の第2熱可塑性バインダー繊維及び複数のバスト繊維を包含し、及び
(c)第1領域及び第2領域の間に配置された第1遷移領域、第1遷移領域は第1バインダー繊維の集中、第2バインダー繊維、及びバスト繊維を包含し、第1遷移領域における第1バインダー繊維の濃度は第1領域に近接して最大で第2領域に近接して最少であり、かつ第1遷移領域における第2バインダー繊維の濃度は第2領域に近接して最大で第1領域に近接して最少であることをを包含する単一の繊維含有複合体。 - 複合体が更に
(d)第2領域上に配置された第3領域、第3領域は複数の第3熱可塑性バインダー繊維及び複数のバスト繊維を包含し、及び
(e)第2領域及び第3領域の間に配置された第2遷移領域、第2遷移領域は第2バインダー繊維の集中、バスト繊維、及び第3バインダー繊維を包含し、第2遷移領域における第2バインダー繊維の濃度は第2領域に近接して最大でかつ第3領域に近接して最少であり、かつ第2遷移領域における第3バインダー繊維の濃度は第3領域に近接して最大でかつ第2領域に近接して最少である請求項1に記載の単一の繊維含有複合体。 - 第1バインダー繊維は第1線状密度を有し、第2バインダー繊維は第2線状密度を有し、かつ第2線状密度は第1線状密度より大きい請求項1又は2に記載の単一の繊維含有複合体。
- 第1バインダー繊維は第1線状密度を有し、第2バインダー繊維は第1線状密度より大きい第2線状密度を有し、かつ第3バインダー繊維は第1及び第2線状密度より大きい第3線状密度を有する請求項2又は3に記載の単一の繊維含有複合体。
- 少なくとも一部の熱可塑性バインダー繊維はカップリング剤、適合化剤、混合剤、及びそれらの組合せからなる群から選ばれた添加物を包含する請求項1〜4のいずれかに記載の単一の繊維含有複合体。
- 熱可塑性バインダー繊維はポリオレフィンを包含する請求項1〜5のいずれかに記載の単一の繊維含有複合体。

- 単一の繊維含有複合体を製造する方法であって、
(a)第1線状密度を有する複数の第1バインダー繊維、第2線状密度を有する複数の第2バインダー繊維、及び複数のバスト繊維、第2線状密度は第1線状密度より高いものを準備し;
(b)複数の第1バインダー繊維、第2バインダー繊維、及びバスト繊維をブレンドして繊維ブレンドを製造し、及び
(c)繊維ブレンドを移動ベルトに投出して単一の繊維含有複合体を形成し、
単一の繊維含有複合体は(i)複数の第1バインダー繊維及び複数のバスト繊維、(ii)第1領域の上に配置された第2領域、第2領域は複数の第2バインダー繊維及び複数のバスト繊維を包含し、及び(iii)第1領域及び第2領域の間に配置された第1遷移領域を包含し、第1遷移領域は第1バインダー繊維の集中、第2バインダー繊維、及びバスト繊維を包含し、第1遷移領域における第1バインダー繊維の濃度は第1領域に近接して最大でかつ第2領域に近接して最少であり、かつ第1遷移領域における第2バインダー繊維の濃度は第2領域に近接して最大で第1領域に近接して最少である工程を包含する方法。 - 工程(a)が更に第3線状密度を有する複数の第3バインダー繊維、第3線状密度は第1及び第2線状密度より大きいものである、を提供し、及び工程(b)は複数の第1、第2、及び第3バインダー繊維及びバスト繊維をブレンドして繊維ブレンドを製造する工程を包含し、工程(c)で形成した単一の繊維含有複合体は第2領域上に配置した第3領域、第3領域は複数の第3バインダー繊維及び複数のバスト繊維を包含し、かつ第2領域及び第3領域の間に配置した第2遷移領域、第2遷移領域は第2バインダー繊維の集中、バスト繊維、及び第3バインダー繊維を包含し、第2遷移領域における第2バインダー繊維の濃度は第2領域に近接して最大で第3領域に近接して最少でありかつ第2遷移領域における第3バインダー繊維の濃度は第3領域に近接して最大でかつ第2領域に近接して最少である請求項10に記載の方法。
