導電部材19は、導電性が高く、溶接後に比較的高い機械的強度を有する材料であれば特に制限はない。例えば、アルミニウム、ニッケル、ステンレスなどの金属材料を選択して用いることができる。導電部材19は、弁金属基体2と同一の材料であってもよいが、より融点の低い材料であれば、溶接時の溶解は、導電部材19及びそれに近接した部分のみで生じる。したがって、エネルギーを過剰に弁金属基体2に伝播させること無く強固な溶接をおこなうことができるので、ボイド及びパーティクルの発生を低減させることができる。例えば、弁金属基体2がアルミニウム合金であった場合には、シリコンを適量添加して融点を低下させたアルミニウムを用いることができる。弁金属基体2がステンレスの場合には、鉄を用いることができる。また、上記材料を相互に、又は上記材料とそれら以外の材料を加えた合金、複合材料を用いてもよい。

(アルミニウム基体の準備工程)
まず、母体となる箔状のアルミニウム板の表面をエッチングすることにより、表面に拡面化層15を形成する。その後、拡面化層15の表面に酸化皮膜を形成することにより、アルミニウム基体2を得る。酸化皮膜は、化成処理(陽極酸化)によって形成される。具体的には、拡面化層15を形成したアルミニウム箔をステンレスビーカに収容された化成溶液中に浸漬し、電圧を印加する。化成溶液としては、例えば濃度3%のアジピン酸アンモニウム水溶液等が好ましい。化成処理時の電圧は、所望する酸化皮膜の膜厚に応じて適宜決定することができ、10nm〜30nmの膜厚を有する酸化皮膜を形成する場合には、通常数ボルト〜20ボルト程度である。なお、酸化皮膜は自然酸化皮膜を含むとしてもよい。

次に、アルミニウム基体2の陽極部14を除いて、アルミニウム基体4の周囲に電解質層3を形成する。具体的には、アルミニウム基体2の陽極部14を除いて、ビーカに収容された重合液にアルミニウム基体2を浸漬させ、化学酸化重合又は電解酸化重合を行う。なお、電解質層3を形成した後に、上述の化成処理と同様の方法で皮膜修復処理(エージング)を行ってもよい。得られた電解質層3の周囲には、グラファイトペースト層又は銀ペースト層、あるいはそれらの積層体からなる導電体層を形成してもよい。導電体層は、スクリーン印刷法、浸漬法(ディップ法)、スプレー塗布法等を適宜用いて形成することができる。

次に、上記工程を経て得られた電解コンデンサ素子1を基板11上の陰極ランド部電極7上に載置する。このとき、電解コンデンサ素子1の陰極ランド部電極7を導電性接着剤で形成することにより、電解コンデンサ素子1と基板11とを電気的に接続することができる。また、陰極ランド部電極7を銅などのパターンとして形成し、電解コンデンサ素子1と陰極ランド部電極7との間に導電性接着剤層を介することによって接着し、電気的に接続してもよい。その後、電解コンデンサ素子1上に導電性接着剤層10を介して別の電解コンデンサ素子1を載置する。このようにして、複数の電解コンデンサ素子1が導電性接着剤層10を介して基板11上に積層される。

導電部材19の材料には特に制限は無い。アルミニウム、ニッケル、ステンレスなど、高い導電性を有し、比較的強度の高い材料を選択して用いることができる。また、上記材料に、他の上記材料を、あるいは上記材料以外の材料を加えた合金、複合材料として用いてもよい。上記材料以外の材料としては、銀、カーボンなどの導電ペーストを用いてもよい。

次に、図6に示すように、載置された導電部材19に対してレーザ溶接機によりレーザ光23を照射し、導電部材19及びその周辺を溶融させ、溶接する。レーザ光23は連続光として一定時間照射してもよく、パルス光として間歇的に照射してもよい。パルス光として照射した場合、各パルス波の出力に先端値が生じ、溶接効率が向上する傾向にある。また、レーザ光の波長、出力、照射時間等は、導電部材19の材質、大きさによって適宜設定することができる。例えば、導電部材19を直径0.5mm、長さ0.9mmのアルミニウム材とした場合、YAGレーザ(波長:1064nm)を用いることができる。YAGレーザのPW(パルス波)を用いて溶接する場合には出力を1〜10J、パルス時間を1〜100msecとするのが好ましい。YAGレーザの出力が1Jに満たない場合、導電部材19の溶融が困難となる傾向にある。YAGレーザの出力が10Jを越えた場合、レーザによる溶融が陽極部14においても生じてボイドやパーティクルが生じやすくなる傾向にある。パルス時間が1msecに満たない場合又は100msecを越えた場合は、いずれも導電部材19の溶融が困難となる傾向にある。
