【発明の属する技術分野】
本発明は、直流平滑回路を構成するコンデンサモジュールと、三相インバータや単相インバータの全相もしくは一相分の逆変換回路を構成するパワー半導体モジュールとを、同一の筐体に収納したインバータ装置に係り、特に、電気自動車用など比較的装置容量が小さく且つ小形で高い信頼性が求められるインバータ装置に関するものである。

【従来の技術】
近年、エネルギー資源の有効活用や地球環境保護のためインバータ装置の重要性が大きくなると共にインバータ装置への小形化、高信頼性化のニーズも増している。インバータ装置の小形化、高信頼性化を図るためには、主変換部のパワー半導体素子を効率良く利用することが不可欠である。すなわち、素子の電圧、電流などの通電定格の許容上限値にできるだけ近い値まで通電できることが望ましい。

しかしながら、実際には素子の製造ばらつきや外部回路要因などのため、通電電流・電圧に安全マージンを加味した装置構成とする必要がある。外部回路要因として、直流平滑コンデンサからパワー半導体素子に至る回路インダクタンスによって発生するスイッチングサージ電圧がある。素子に印加できる最大電圧からサージ電圧分を差し引いた値が実際に通電できる電圧になるので、発生サージ電圧を小さく抑制すれば、実際に通電できる電圧を大きくすることができる。

素子のターンオフ時のスイッチングサージ電圧ΔV(単位V)は、回路インダクタンスをL(単位H)、電流変化率をdi/dt(単位A/s)とすると、

で表される。素子はスイッチング速度向上を指向しており、電流変化率を抑制することは好ましくないので、素子の効率を図るためには、インダクタンスLを低減することが重要である。

回路インダクタンス低減のためには、直流平滑コンデンサの内部配線、パワー半導体素子の内部配線、およびコンデンサから素子に至る外部配線に寄生するインダクタンスを小さくする必要がある。それには、コンデンサや素子の内部配線形状、相互の位置関係、外部配線形状が重要な要素であり、様々な構成や構造が提案されている。

例えば、電気自動車用に適用されるインバータ装置において、スイッチングユニット、コンデンサ及び冷却ブロックとの配置関係と、コンデンサの充放電端子を工夫することにより、接続導体の長さを短縮して、インダクタンスの低減を図るものが知られている(特許文献1参照)。

また、同様に、電気自動車用に適用されるインバータ装置において、インバータの上部に扁平形コンデンサを設けることで、両者の接続ラインのインダクタンスを低減するものが知られている(特許文献2参照)。

この種のインバータ装置の従来例を、図10〜図16を用いて説明する。図10は三相インバータ装置の回路図で、直流平滑回路と逆変換回路の部分を示したものである。図11は、装置構成を加味して図10を若干書き換えたもので、内容は図10と同じである。図12は図11の回路図に対応するインバータ装置構成を示す立体図である。図13は図12の構成を補足説明する分解図であり、図14は図13を補足する部分分解図である。また、図15はコンデンサモジュールの内部を示した平面図、図16は、コンデンサから素子までの外部配線形状を示した平面図である。

図10において、平滑コンデンサ10が直流平滑回路の主要部品であり、スイッチングデバイス21〜26および各スイッチングデバイスに逆並列に接続されたダイオード31〜36で逆変換回路を構成している。装置容量が比較的小さい場合、スイッチングデバイスおよびダイオードはモジュールとして1個の部品にまとめられる。図11は、そのような場合の装置構成を示した回路図であり、コンデンサモジュール1、パワー半導体モジュール2およびそれら相互間の配線形態を示したものである。

図11において、直流平滑コンデンサの内部配線に寄生するインダクタンスは、回路図上でコンデンサモジュール1のコンデンサ正側端子101〜コンデンサ負側端子201間のインダクタンスに相当し、これを小さくする構成が求められる。また、パワー半導体素子に寄生するインダクタンスは、W相の場合、W相の素子正側端子104〜W相の素子負側端子204間のインダクタンスに相当する。またU相、V相の場合も同様に、正側端子102〜負側端子202間、正側端子103〜負側端子203間のインダクタンスに相当し、すべての相のインダクタンスを小さくする構成が求められる。

図12は、図11の回路に対応するインバータ装置の構成例である。パワー半導体モジュール2は通電時に発生する熱を放熱するため、冷却器であるヒートシンク3に搭載されている。コンデンサモジュール1には、耐熱性に優れたフィルムコンデンサエレメント11A〜11C,12A〜12C,13A〜13Cが、例えばPPS(ポリ・フェニレン・サルファイト)樹脂製のコンデンサケース4に収納されている。コンデンサモジュール1〜パワー半導体モジュール2間は、正側接続導体5および負側接続導体6で接続されている。

【発明が解決しようとしている課題】
上述した従来のインバータ装置には次ような課題がある。

上述のインバータ装置は、コンデンサ1からパワー半導体素子に至る外部配線に寄生するインダクタンスを小さくすることを目的として、コンデンサモジュール1の正側端子101、負側端子201と、パワー半導体モジュール2の正側端子102,103,104、負側端子202,203,204との距離が近くなるようにコンデンサモジュール1とパワー半導体モジュール2を配置し、絶縁積層した正側導体5と負側導体6とで、正負端子間を接続したものである。

互いに逆向きの電流が流れる二個の導体は、絶縁したうえ積層すれば、負の相互インダクタンスが発生し、自己インダクタンスを相殺できることが知られている。

上述のインバータ装置においても、この効果を期待して端子の配置や導体形状を設定している。両導体の幅が広く、両導体の間隔が小さく、さらに積層部分の距離が大きければ、大きなインダクタンス相殺効果が得られる。

しかし、導体端部の端子接続部では、接触抵抗の抑制や耐機械振動の配慮のため、例えばボルト締結により適正な機械的結合状態を確保する必要がある。端子接続部では、ボルトの頭が突出し、さらに接触部まわりは絶縁が困難なうえ気中絶縁に必要な絶縁距離を確保する必要がある。そのため端子接続部付近は、導体を絶縁積層することがほぼ不可能である。

となる。絶縁積層していないものの、電流の向きがお互いに逆のため、負の相互インダクタンスが発生している。

上記の解析値によれば、W相とU相インダクタンスのV相インダクタンスに対する比は、185%であり、W,U相はV相より85%も大きい。このため、V相のインダクタンスは小さいものの、大きい方のW,U相インダクタンス値を基準にして装置を構成しなければならない。すなわちインダクタンスが大きいため、それに比例する発生サージ電圧が大きくなり、その結果、実際に通電できる電圧が小さくなる。通電可能電圧の制約は相対的に装置の大形化を招く。また、大きなサージ電圧の繰り返しは素子への電気的ストレス蓄積となるため、信頼性が低下する。

本発明の目的は、直流平滑コンデンサからパワー半導体素子までの配線部分に寄生するインダクタンスを低減し得、小形で信頼性が高いインバータ装置を提供することにある。

【課題を解決するための手段】
上記の目的を達成するために本発明は、パワー半導体モジュールと、コンデンサモジュールとを備え、前記半導体モジュールと前記コンデンサモジュールとの直流端子間を接続してなるインバータ装置において、
前記コンデンサモジュールは、複数のコンデンサエレメントと、この複数のコンデンサエレメントを並列に接続すると共に一端をコンデンサ正負端子とした正負の結線導体と、この正負の結線導体及び前記複数のコンデンサエレメントからなるエレメント対を複数備えてなり、
前記コンデンサ正負端子と前記半導体モジュールの正負端子との間を接続する正負の絶縁積層導体を備えることを特徴とする。

本発明によれば、絶縁積層導体はコンデンサ正負端子と半導体モジュールの正負端子とを接続するので、各相におけるコンデンサ正負端子と半導体モジュールの正負端子との給電経路はほぼ同じとなり、しかも複数のエレメント対は並列接続したものとなるため、全ての相のインダクタンスは均等且つ小さいものとすることができる。

【発明の実施の形態】
以下、本発明の実施形態を、図面を参照して説明する。

本発明の第1の実施形態について図1、図2、図3を用いて説明する。

図1は、本発明の第1の実施形態のインバータ装置の立体図であり、従来のインバータ装置の図12に対応している。図2は図1の分解図であり、従来のインバータ装置の図13に対応し、ここでは冷却器であるヒートシンクの記載を省略している。図3はコンデンサモジュールに収納した1相分のコンデンサエレメントと、正側結線導体、負側結線導体の形状とを示した分解図である。

正側導体5−1と負側導体6−1は、正負の絶縁積層導体であり、例えば厚さ2mmの銅などの電気良導体材料で形成され、図1に示したように相互の間隔を小さく(例えば1mm)保持できるように図示していない絶縁材を介して積層している。このような正負の絶縁積層導体は、先に述べたように、負の相互インダクタンスが発生し、自己インダクタンスを相殺できることが知られており、好ましくは、両導体の幅を広くし、両導体の間隔を小さくし、さらに積層部分の距離を大きくすることで、大きなインダクタンス相殺効果が得られる。

このようにインバータ装置を構成した場合、正側導体5−1と負側導体6−1は、コンデンサ正負端子から半導体モジュールの正負端子への給電経路を形成するとともに、コンデンサケース4の内部ではお互いに連結されていない3組のコンデンサエレメント対を並列に接続する役割も果たすことになる。
