【発明の属する技術分野】
本発明は、ダイヤモンド質焼結体からなる芯材の外周を、超硬合金やサーメット等の焼結合金からなる表皮材にて被覆してなる複合構造体を用いた切削工具に関する。

【従来の技術】
鋼などの各種材料を加工するための切削工具として使用されるスローアウェイチップの切刃は一般に超硬合金などで形成されている。この切削工具は、精密切削から汎用切削まで幅広く使用されており、一方、ダイヤモンドは、高い硬度を有するという特性を生かして、ダイヤモンド粒子間を鉄属金属にて結合したダイヤモンド質焼結体が、切削工具または掘削用の工具や耐摩耗部材として利用されている。

このような従来の切削工具では、硬度と破壊靭性は相反する特性であり、耐摩耗性と耐チッピング性、耐欠損性を両立することが困難であり、切刃の耐摩耗性と耐欠損性を同時に高めることが必要とされている。また、従来のダイヤモンド質焼結体は、高硬度、高熱伝導性によって、優れた耐摩耗性を示すものの、鉄族金属を結合材として用いているため、鉄族金属の低い特性、特に硬度、耐反応性、耐酸化性によって、機械的擦り減り、切削熱による酸化、被削材との反応、被削材成分の拡散などが進行し、優れた耐摩耗性を阻害していた。

そこで、特許文献1によれば、ダイヤモンド粒子の周囲をTi、Si、Zr、Mo、W、Ta、Nbなどを溶融させて形成した炭化物からなる結合材にて結合することにより、ダイヤモンド粒子の結合力が向上することが提案されている。

また、特許文献2によれば、ダイヤモンド質焼結体からなる長尺状の芯材の外周にWC等からなる表皮材を配置した靭性の高い複合繊維体が開示され、これを集束して掘削工具等の刃先全周表面が集束体断面となるように貼り付けることによって掘削工具の耐欠損性を改善することが提案されている。

【発明が解決しようとする課題】
しかしながら、上記特許文献1のようにダイヤモンド粉末と金属原料を混合して、焼結時の加熱溶融し炭化物を形成させたダイヤモンド質焼結体は、結合相としてダイヤモンド質焼結体中に炭化物を分散させることによって焼結体の硬度は高硬度になるものの、靭性が低くなり、また、焼結体組織中における炭化物の分散が不均一で焼結体特性のバラツキが大きくなるという問題があった。さらに、特許文献1では構造体を切削工具として用いた際の切削特性に対する具体的な効果については全く検討されておらず、その構成は切削工具として適したものではなかった。

また、上記特許文献2には、掘削工具用としての具体例について記載されるが、旋削やフライス切削などの切削工具については記載されておらず、複合繊維体をこのような切削工具に応用する際の繊維体の特性を十分に発揮するための具体的な構造については全く検討されていなかった。

したがって、本発明の目的は、芯材がダイヤモンド質焼結体からなる複合構造体において、芯材の外周に表皮材を配して高靭性化するとともに芯材の焼結性を維持したまま硬度をより高硬度化して耐欠損性と耐摩耗性を両立させた切削工具を提供することにある。

【課題を解決するための手段】
本発明者らは、上記課題に対して検討した結果、各種材料を加工するための切削工具において、単純で均一な組織からなる従来の焼結体に代えて、芯材とその表皮材である表皮材からなる複合繊維体を集束した複合構造体を用い、特に芯材に優れた硬度、耐反応性、耐酸化性を持った周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物および炭窒化物の群から選ばれる少なくとも1種以上からなる結合材中にダイヤモンド粒子を均一に分散させたダイヤモンド質焼結体を用い、表皮材に優れた靭性をもつ超硬合金、サーメット等の焼結合金を用いることによって、耐摩耗性と耐欠損性を両立した優れた切削特性を有する複合構造体となることを知見した。

すなわち、本発明の切削工具は、ダイヤモンド粒子間を周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物および炭窒化物の群から選ばれる少なくとも1種以上にて結合したダイヤモンド質焼結体からなる長尺状の芯材の外周を、周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物、窒化物および炭窒化物の群から選ばれる少なくとも1種以上の硬質粒子を鉄属金属にて結合した焼結合金からなる表皮材にて被覆してなる複合構造体であって、前記芯材中の鉄属金属量が5体積%以下であることを特徴とする切削工具である。

また、前記ダイヤモンド質焼結体におけるダイヤモンド粒子の含有比率が 70体積%以上であることが芯材を高硬度化して切削工具の耐摩耗性を高める点で望ましい。

また、上記切削工具を得るには、(a)周期律表4a、5a、6a族金属から選ばれる少なくとも1種を含有するコーティング層を被覆したダイヤモンド粒子と有機バインダとからなる混合物を長尺状に成形して芯材用成形体を作製する工程と、(b)前記(a)工程の成形体とは異なる組成からなる表皮材用成形体を成形して前記(a)工程の芯材用成形体の外周を被覆するように配した複合成形体を作製する工程と、(c)前記芯材中において、前記ダイヤモンド粒子と前記コーティング層中の金属とを焼成中に反応させて、ダイヤモンド粒子間を周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物および炭窒化物の群から選ばれる少なくとも1種以上にて結合したダイヤモンド質焼結体を作製する工程とを具備することを特徴とするものである。

【発明の実施の形態】
本発明の切削工具の一実施例について、これに含有される複合繊維体の概略図である図1をもとに詳細を説明する。

図1によれば、複合繊維体1は、ダイヤモンド粒子2、2間を周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物および炭窒化物の群から選ばれる少なくとも1種以上の結合相3にて結合したダイヤモンド質焼結体からなる長尺状の芯材4の外周を、周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物、窒化物および炭窒化物のうちの1種以上からなる硬質粒子6を鉄属金属7にて結合した焼結合金からなる表皮材8にて被覆してなる。

本発明によれば、ダイヤモンド質焼結体である芯材4中の鉄属金属量が5体積%以下であることが大きな特徴であり、これによって芯材4の硬度を向上させて耐摩耗性と耐欠損性を両立した優れた切削特性を有する複合繊維体1を作製することができる。

すなわち、優れた硬度、耐反応性、耐酸化性を持った結合材にてダイヤモンド粒子2を結合して得られたダイヤモンド質焼結体4を、優れた靭性を持った表皮材8で被覆・保持することによって、複合繊維体1は高靭性となり、耐欠損性、耐チッピング性の向上とともに、機械的摩耗、酸化摩耗、拡散摩耗、凝着摩耗に対する耐摩耗性が向上する。さらに、原料として被覆ダイヤモンド粉末を用いず単純な組織のダイヤモンド粉末と鉄族金属相以外の炭化物、炭窒化物をなす結合相粉末とを混合する場合では、ダイヤモンド粒子2の保持が困難であり、ダイヤモンド粒子2の脱落により耐摩耗性が低下するのに対して、反応生成した炭化物または炭窒化物相で強固に結合したダイヤモンド粒子2を、鉄族金属を含んだ硬質相によって強固に保持することによって、焼結体中に分散したダイヤモンド粒子2が脱落することなく、複合繊維体1の耐摩耗性を向上させるという効果がある。

ここで、鉄族金属の含有量を5体積%以下としたのは、鉄族金属が5体積%より多いと優れた硬度、耐反応性、耐酸化性が損なわれて、耐摩耗性が低下するからであり、特に好ましいのは2体積%以下である。

また、本発明における芯材4の結合相3としては、周期律表4a、5aおよび6a族金属の炭化物および炭窒化物の群から選ばれる少なくとも1種以上からなる材料を用いる。

具体的には、芯材4の結合相3を構成する材質としては、周期律表4a、5aおよび6a族金属の炭化物、窒化物および炭窒化物の1種以上の硬質粒子として、特に炭化タングステン、炭化チタン、炭窒化チタン、炭化タンタル、炭化ニオブ、炭化ジルコニウム、窒化ジルコニウム、炭化バナジウム、炭化クロムおよび炭化モリブデンの群から選ばれる少なくとも1種、特に炭化チタンまたは炭窒化チタンの群から選ばれる少なくとも1種が好適に使用可能である。なお、5体積%以下で鉄族金属が含有される場合はこの鉄族金属も結合相として機能する。

また、ダイヤモンド粒子2の90%以上の個数の粒子が周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物および/または炭窒化物に包含されていることが、ダイヤモンド粒子2の脱落による耐摩耗性の低下を抑止するという点で望ましい。なお、本発明において、ダイヤモンド粒子2が周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物および/または炭窒化物に包含されているか否かについては複合構造体の断面における走査型電子顕微鏡写真において反射電子像(BEI)によるコントラスト、または電子プローブマイクロ分析法(EPMA)による組成マッピングにて定量化することができ、包含しているとはダイヤモンド粒子2の外周表面の80%以上が周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物および炭窒化物と接した状態を指す。

さらに、芯材4のビッカース硬度Hvは45GPa以上であることが複合繊維体1の硬度を著しく向上させ、切削工具の機械的摩耗に対する耐摩耗性を著しく向上させるという点で望ましい。

一方、芯材4をなす焼結体のダイヤモンド粒子2の平均粒径d1は、複合繊維体31の硬度および強度向上、ダイヤモンド粒子の凝集を防止するとともに保持力を高めてダイヤモンド粒子の脱落を防止するという点で0.1〜3.5μmが好ましく、特に0.1〜2μmであることが望ましい。

また、芯材4をなすダイヤモンド質焼結体におけるダイヤモンド粒子の含有比率が70体積%以上、特に90体積%以上であることが芯材を高硬度化して切削工具の耐摩耗性を高める点で望ましい。

さらに、前記ダイヤモンド質焼結体中の残留炭素の含有量が5体積%以下であること、前記ダイヤモンド質焼結体中の気孔率が0.5体積%以下であることが、芯材4の強度を向上させて切削工具の耐欠損性を高める点で望ましい。

一方、芯材4の外周を覆う表皮材8としては、周期律表4a、5aおよび6a族金属の炭化物、窒化物または炭窒化物の群から選ばれる少なくとも1種以上の硬質粒子を鉄族金属3〜50体積%、特に6〜30体積%にて結合した材料を用いる。

具体的には、表皮材8を構成する材質としては、周期律表4a、5aおよび6a族金属の炭化物、窒化物および炭窒化物の1種以上の硬質粒子として、特に炭化タングステン、炭化チタン、炭窒化チタン、窒化チタン、炭化タンタル、炭化ニオブ、炭化ジルコニウム、窒化ジルコニウム、炭化バナジウム、炭化クロムおよび炭化モリブデンの群から選ばれる少なくとも1種、さらには炭化タングステン、炭化チタンまたは炭窒化チタンの群から選ばれる少なくとも1種を50〜97体積%、特に炭化タングステン、炭化チタンまたは炭窒化チタンを、鉄族金属、特にコバルトおよび/またはニッケルからなる結合金属3〜50体積%にて結合してなる硬質焼結体、すなわち超硬合金またはサーメットが好適に使用可能である。

ここで、図2(a)(b)は本発明において用いられる複合繊維体の概略斜視図である。(a)の複合繊維体1sは、芯材4とこの芯材4の外周を被覆し芯材4とは異なる組成の材料からなる表皮材8とからなるシングルタイプの繊維体である。また、(b)の複合繊維体1mは、(a)のシングルタイプの繊維体の集合体を伸延したものでマルチタイプの繊維体である。本発明によれば、図3において切刃稜18を形成する複合構造体9は、このような(a)または(b)の複合繊維体1を集束した構造体によって形成される。望ましくは、(b)のマルチタイプの繊維体を用いることが耐欠損性に優れる。

また、複合繊維体1のサイズは、裏打板19との密着性向上および工具11としての耐欠損性を高めるために、芯材4の直径が5〜300μm、表皮材8を含めた複合繊維体1の1本の直径が6〜500μmであることが望ましい。

また、図3の切削工具11の切刃チップ12部分についての上面図である図4に示すように、複合構造体9において並列に規則正しく整列した複数の複合繊維体1、1、・・・の繊維方向Lfと、切刃稜18における稜線での接線LCとのなす角度θが、切刃部分のどの場所、つまり、切刃稜18における点1での角度θ1、点2での角度θ2、点3での角度θ3のいずれにおいても角度θが2°以上、好ましくは5°以上、より好ましくは10°以上であることが、切削時にかかる最も高い応力の方向が配列された複合繊維体1の境界方向、または複合繊維体1の芯材4と表皮材8との界面方向からずれることによって、この界面に切削による応力が集中するのを防止し、且つ発生した応力を高強度で高靭性である複合繊維体1の長手方向に分散させて、切刃稜線18における耐チッピング性および耐欠損性を高める点で望ましい。

なお、上記角度θは、工具形状に対する複合繊維体1における複合繊維体1の配置方向、および切刃稜18の形成領域、すなわちノーズR部の形状や角度r等の工具形状そのものを調整することによって制御される。例えばノーズR部の角度rが90°未満、特に80°以下、さらに60°以下ですくい面15が三角形状または菱形形状からなる、いわゆるT、D、Vタイプ形状のスローアウェイチップが適応可能である。また、図4によれば、ノーズR部は、頂点(P)から両方向に拡がり、直線部21との境であるつなぎ部22までの稜線を意味する。

ちなみに、図4によれば、複合繊維体1の繊維方向LfとノーズR部の頂点Pにおける接線Lc2とのなす角度θ(θ2)が90°、すなわち、複合繊維体1の繊維方向LfがノーズR部の頂点Pに向かって垂直に伸びるように整列した配列となっている。また、このノーズRの角度rが90°ですくい面15の形状が正方形形状からなる、いわゆるSタイプ形状のスローアウェイチップにおいては、図5のようにノーズR部の片側のみを切刃稜18として用い、逆側23は切刃として使用しない、すなわち右勝手または左勝手に限定されたスローアウェイチップであれば、複合繊維体1の繊維方向Lfと各切刃位置での接線LC1とのそれぞれの角度θが2°以上を満足する限り、複合繊維体1の繊維方向LfとノーズR部の頂点Pにおける接線Lc2とのなす角度θが45°以下となっても差し支えない。

さらに、本発明によれば、図6に示すように、複合構造体9が、複数の複合繊維体1を一方向に並べて整列させたものからなり、図6(a)に示すように単層のシート状9sであってもよいが、単層の複合構造体9sを厚み方向に複数層積層した多層の複合構造体9mであることがより高い応力分散効果がある点で望ましい。

また、本発明によれば、図6(c)に示すように、多層構造の複合構造体9mを作製するにあたって、隣接する複合シート9s,9s間で複合繊維体1の向きが異なるように積層することが望ましく、これによって複合構造体9mの靭性をさらに高めて、切削工具11としての耐欠損性をさらに向上させることができる。

さらに、複合繊維体1の繊維方向がすくい面15に平行であるか、または複合繊維体1の繊維方向と工具本体13の座面とのなす角度が0°〜30°の範囲にあることが切刃稜線18のすくい面15における耐チッピング性および耐欠損性を高め、かつ逃げ面17における耐摩耗性を向上できる点で望ましい。

なお、本発明によれば、切削工具としてはソリッドタイプの工具であっても良いが、低コスト、製造の容易さ等の点でスローアウェイ式の工具であることが望ましい。

さらに、本発明の切削工具は、図3のように、工具本体13の切刃部分を切り欠いて複合繊維体1(1s、1m)からなる複合構造体9を有する切刃チップ12を取付座14にはめ込んでろう付け等で固定した構造からなることから、工具の切刃形状に対する複合繊維体1の繊維方向を容易に制御することができ、また、複数のコーナーに切刃稜18を設ける際にも複合繊維体1の配列が容易に行えるというメリットがある。

○製造方法
次に、本発明の複合構造体を製造する方法について図7、8の模式図をもとに説明する。

複合繊維体1を作製するにあたり、まず、芯材用成形体4aを作製する。具体的な方法として、初めに、平均粒径0.01〜10μm、特に0.1〜3.5μmの周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素を物理的気相蒸着法(真空蒸着法、スパッタリング法、イオンプレーティング法など)、化学的気相蒸着法(熱CVD法、プラズマCVD法など)、ゾルゲル法、メッキ法などにより被覆したダイヤモンド粉末を50質量%以上、特に80質量%以上と、所望により、平均粒径0.01〜10μmの鉄族金属粉末を50質量%以下と、の割合で混合し、さらに有機バインダ、可塑剤、溶剤を添加して混錬し、プレス成形または鋳込み成形等の成形法により円柱形状に成形して芯材用成形体4aを作製する(図7(a)参照)。

ここで、後述する共押出成形によって均質な複合成形体を得るためには、前記有機バインダの添加量を50〜200体積部、特に70〜150体積部とすることが望ましい。

有機バインダとしては、パラフィンワックス、ポリスチレン、ポリエチレン、エチレン‐エチルアクリレート、エチレン‐ビニルアセテート、ポリブチルメタクリレート、ポリエチレングリコール、ジブチルフタレート等を使用することができる。

一方、芯材用成形体4aとは異なる組成の表皮材をなす材料を前述したバインダとともに混錬してプレス成形、押出成形または鋳込み成形等の成形方法により半割円筒形状の2本の表皮材用成形体8aを作製する。この表皮材用成形体8aを芯材用成形体4aの外周を覆うように配置した成形体1aを作製する(図7(b)および(c)参照)。

そして、押出機100を用いて芯材用成形体4aと表皮材用成形体8aとからなる上記成形体1aを共押出成形することにより、芯材用成形体4aの周囲に表皮材用成形体8aが被覆され、細い径に伸延された図2(a)のシングルタイプの複合繊維体1sを作製することができる(図7(d)参照)。

また、複合繊維体1の形成にあたり、図8に示すように、上記共押出した長尺状の複合繊維体1sを複数本集束した集束体31を再度共押出成形することによって、図2(b)の繊維密度の高いマルチタイプの複合繊維体1mを作製することができる。なお、複合繊維体1s、1mの断面は、円形のみならず、四角形、三角形でもよい。

そして、図6(a)〜(c)に示したように、この長尺状の複合繊維体1を2列〜100列に整列させて型内で加熱加圧して複合シート9sを得、所望により、さらにこの複合シート9sの複数枚を、隣接する複合シート9s、9sの複合繊維体1同士の向きが異なる角度となるように複合シート9sを厚み方向に複数枚積層して多層構造の複合構造体9mを得る。但し、この場合、複合シート9sのうち切刃を形成する最上層の複合シート9sにおける複合繊維体1の繊維方向が前述したように切刃稜線18との関係で特定の角度になるように調整することが望ましい。

また、この複合構造体9mを、必要に応じ、図9に示すように、一対のローラ42間に通して圧延処理し、さらに高密度の複合積層体32を作製することもできる。

そして、単層の複合シート9s、多層の複合構造体9mまたは複合積層体32を超硬合金製の裏打板19上に載置して、300〜700℃、10〜200時間で昇温または保持させて脱バインダ処理し、ついで、超高圧装置内にセットして加圧圧力4〜6GPa、温度1350〜1600℃、時間1〜60分、特に1〜10分で焼成して一体化することにより裏打板19と接合一体化された複合構造体9または複合積層体32からなる切刃チップ12を作製することができる。

本発明に因れば、上記ダイヤモンド粒子に被覆したコーティング層中の金属成分がダイヤモンド粒子の炭素と反応してダイヤモンド粒子の外周表面を炭化物および/または炭窒化物にて結合した組織からなる。また、炭化による体積膨張により生成した炭化物または炭窒化物はダイヤモンド粒子に圧縮残留応力を生ぜしめてより強固に結合されたダイヤモンド質焼結体を作製することができる。

また、本発明に因れば、上記焼成時に表皮材用成形体8a中に存在する鉄族金属が芯材用成形体4a中に拡散する場合もあるが、上記焼成条件であれば芯材4中の鉄族金属の含有量を5体積%以下に制御することができる。

この複合構造体9は、切削工具11の切刃稜18との関係が前述したように所定の角度θとなるように、ワイヤー放電加工機、切削、研磨等で切刃形状に加工する。

そして、裏打板19と複合構造体9とが一体化された切刃チップ12を、取付座14に銀ろうなどを用いてろう付けする。

【実施例】
以下、実施例を挙げて本発明を詳細に説明するが、本発明は以下の実施例のみに限定されるものではない。

表1のような周期律表4a、5aおよび6a族金属をイオンプレーティング法により被覆したダイヤモンド粉末に、有機バインダとしてセルロース、ポリエチレングリコールを、溶剤としてポリビニルアルコールを総量で100体積部加えて混錬して、直径が20mmの円柱形状にプレス成形して芯材用成形体を作製した。なお、ダイヤモンド粉末へのコーティング層の被覆量は被覆前後の質量差をコーティング層の質量として算出し表1に示した。

一方、表皮材をなす焼結体中の硬質粒子の平均粒径が表1のようになるWC粉末、TiCN粉末に、焼結体が表1の組成となるように平均粒径2μmのTiC粉末、TiN粉末、Co粉末、Ni粉末とを混合し、これに上記と同様の有機バインダと溶剤を加えて混錬して半割円筒形状の厚さが1mmの表皮材用成形体をプレス成形にて2つ作製し、これらを前記芯材用成形体の外周を覆うように配置して複合繊維体を作製した。

そして、上記複合繊維体を共押出して直径が1mmの伸延された複合成形体を作製した後、この伸延された複合成形体100本を集束して再度共押出成形し、直径が1mmのマルチフィラメント構造の複合繊維体を作製した。

次に、上記マルチフィラメント構造の複合繊維体を100mmの長さにカットし、並列に整列させてシート状とし、この複合シート3枚を積層して多層構造の複合構造体を作製した。

これに対して、本発明に従って作製した試料No.1〜6とNo.8では、いずれも摩耗量が少なく、かつチッピングや欠損の発生のないものであった。また、試料No.1〜6についてマイクロビッカース硬度計にて荷重98kPa(1kgf)にてビッカース硬度Hvを測定したところいずれも45GPa以上の硬度を有することがわかった。

【発明の効果】
以上詳述したとおり、本発明によれば、各種材料を加工するための切削工具において、単純で均一な組織からなる従来の焼結体に代えて、ダイヤモンド粒子間を周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物および炭窒化物の群から選ばれる少なくとも1種以上と鉄族金属にて結合したダイヤモンド質焼結体からなる長尺状の芯材の外周を、周期律表4a、5a、6a族金属の群から選ばれる少なくとも1種以上の金属元素の炭化物、窒化物および炭窒化物の群から選ばれる少なくとも1種以上の硬質粒子を鉄属金属にて結合した焼結合金からなる表皮材にて被覆してなる複合構造体であって、前記芯材中の鉄属金属量が5体積%以下とすることによって、耐摩耗性と耐欠損性を両立した優れた切削工具を形成できる。
