【発明の属する技術分野】
本発明は、非水電解質電池に関する。

【従来の技術】
近年、携帯型電子機器などの電源として、小型かつ軽量で高エネルギー密度を有するリチウムイオン電池などの非水電解質電池の普及が急速に進んでいる。この種非水電解質電池は、一般的に、正極活物質としてコバルト酸リチウム、電解液の溶媒として有機溶媒を用いている。そのため、非水電解質電池は、使用環境の温度の上昇や過充電に起因して電池内部の温度が急激に上昇するという異常状態が生じる可能性を有する。したがって、従来の非水電解質電池では、安全性を向上させるために、種々の手法が検討されている。

例えば、非水電解質電池の安全性を向上させる手段として、正極と負極との間を隔てるセパレータのシャットダウン機能を利用した安全機構を有する非水電解質電池が提案されている。このシャットダウン機能では、異常状態で電池内部に熱が発生した場合に、ポリプロピレンやポリエチレンの融点を利用して、ポリプロピレンやポリエチレンからなるセパレータを熱収縮させる。この熱収縮により、セパレータに形成されたイオン移動のための微多孔が閉じるので、正極と負極との間に流れる電流の遮断が行われる。

電池の安全性を高めるために、異常状態で熱が発生した場合には、できる限り早期に電流の遮断を行うのが望ましい。そのためには、セパレータのシャットダウン温度をできる限り低い温度に設定するのが望ましい。尚、本明細書において、セパレータのシャットダウン温度とは、セパレータに形成されたイオン移動のための微多孔が閉じ、正極と負極の通電が完全に遮断された時点の温度を指すものである。そこで、セパレータのシャットダウン温度を低い温度に設定するには、ポリプロピレンよりも融点の低いポリエチレンの混合比率を大きくした混合材料を用いてセパレータを形成する。

しかしながら、ポリエチレンはポリプロピレンに比べて、熱に対する寸法安定性が低いので、このようなセパレータは熱に対する寸法安定性が低くなり、その結果、電池の温度が上昇した場合に大きな熱収縮を生じて電池内部に隙間が発生し、その隙間を介して正極と負極との短絡が発生する。この結果、電池の安全性が低下するという不都合がある。

そこで、上記のような不都合を改善するために、例えば、特許文献1のような、セパレータの収縮によって露出した正負極の接触による短絡を防止する目的で、セパレータと融着性のある絶縁板を電池内部に備える非水電解質電池が提案されている。

【発明が解決しようとする課題】
しかしながら、上記特許文献1に記載の非水電解質電池では、セパレータの両端を絶縁板に融着しているため、セパレータの収縮によるセパレータの破膜を防止することができず、電池が短絡するという不都合が生じることがある。

本発明は、上記課題を解決するためになされたものであり、本発明の目的は、使用環境の温度の上昇や過充電に起因して電池内部の温度が上昇する場合において、安全性を向上させることが可能な非水電解質電池を提供することである。

【課題を解決するための手段】
上記目的を達成するために、本発明は、正極、負極、非水電解質及びセパレータとを備える非水電解質電池において、正極活物質がマンガン酸リチウムを含んでおり、かつ、前記セパレータのシャットダウン温度が162℃以下であり、120℃における面積収縮率が15%以下であることを特徴とする。

本発明における非水電解質電池では、120℃における面積収縮率が15%以下であるようにしたので、例えば、過充電時においてセパレータのシャットダウンが機能した後に急激な温度上昇が起こったとしても、セパレータの収縮に起因する正極負極短絡の発生を防止することが可能である。また、本発明電池が、特に、正極、負極及びセパレータが巻回され、渦巻電極体を備えた非水電解質電池である場合には、巻回により引っ張られた状態にあるセパレータが収縮して破膜するのを防止することも可能である。

ここで、本発明における面積収縮率とは、(室温でのセパレータ面積−測定温度でのセパレータ面積)/室温でのセパレータ面積×100(%)のことである。

また、本発明における非水電解質電池では、120℃における面積収縮率が15%以下であるようにしたが、面積収縮率は小さいほど好ましい。しかし、ポリプロピレンやポリエチレンからなるセパレータを熱収縮させ、通電のための微多孔を閉じることでセパレータのシャットダウンが機能するので、120℃における面積収縮率が1%程度よりも小さなセパレータでは、シャットダウンが完全には機能しない可能性が考えられる。

また、本発明における非水電解質電池では、セパレータのシャットダウン温度が162℃以下であるようにしたので、正極の発熱による電池内部の異常な温度上昇が生じる前に、シャットダウンが機能する。

尚、通常での電池の使用を確保するため、シャットダウン温度は、使用環境温度を考慮すると、100℃以上であることが好ましい。

また、本発明における非水電解質電池では、正極活物質がマンガン酸リチウムを含むものであり、例えば過充電時において、負極表面へリチウムが析出するのを抑制することができる。これは、マンガン酸リチウムは通常の充電で結晶内のリチウムを放出する為、過充電時において正極から引き抜かれるリチウムが殆どないためである。この結果、過充電時において、析出リチウムが電解液と反応して発熱するのを防止し、電池内部の急激な温度上昇によってセパレータが収縮するのを防止することが可能である。

さらに、本発明における非水電解質電池では、正極活物質がマンガン酸リチウムを含んでいるので、正極の充電状態(高い酸化状態)における熱的安定性を向上させることができる。これは、電池の充電によりリチウムを引き抜かれたマンガン酸リチウムは、4価の安定な化合物を形成することに起因する。このため、例えば過充電時における、正極自身の発熱や正極と電解液との反応が原因となる、電池の急激な温度上昇を防止し、この結果、セパレータの収縮を防止することが可能である。

本発明の非水電解質電池は、正極活物質にマンガン酸リチウムを含むことにより、負極表面の析出リチウムが析出するのを抑え、かつ、高い酸化状態にある正極の熱的安定性を保つことにより、電池の急激な温度上昇を防止している。この結果、電池の安全性を向上させることが可能である。

また、本発明の非水電解質電池は、正極活物質が、マンガン酸リチウムとコバルト酸リチウムとの混合物、または、マンガン酸リチウムとリチウム−ニッケル複合酸化物との混合物からなることが好ましい。コバルト酸リチウム及びリチウム−ニッケル複合酸化物は、マンガン酸リチウムと比較してリチウムを吸蔵・放出することができる容量が大きい。しかし、コバルト酸リチウム及びリチウム−ニッケル複合酸化物は、マンガン酸リチウムと比較して、過充電時等における負極表面へのリチウムの析出が多く、また、熱的安定性も低い。このため、正極活物質中にコバルト酸リチウムが含まれる場合、電池内部で急激な温度上昇が生じやすくなり、これによりセパレータの収縮が起きやすくなるので、その含有量を制限する必要がある。

本発明においては、正極活物質中にマンガン酸リチウムが含まれており、正極活物質中にコバルト酸リチウムまたはリチウム−ニッケル複合酸化物が含まれている場合でも、電池内部で急激な温度上昇を抑制することが可能である。

また、本発明の非水電解質電池においては、正極活物質中におけるコバルト酸リチウムまたはリチウム−ニッケル複合酸化物の割合が10〜90重量%である場合に、120℃における面積収縮率が15%以下のセパレータを用いると、120℃における面積収縮率が15%よりも大きいセパレータを用いた場合と比較して、飛躍的に電池の安全性を向上させることが可能である。

また、本発明の非水電解質電池は、1500mAh以上の容量を有することが好ましい。1500mAh以上の高容量の電池では、これよりも容量の小さな電池と比較して一般的に放熱性が低下するため、電池の内部温度が上昇しやすくなる。したがって、本発明の如く、1500mAh以上の容量をもつ電池を構成しても、正極活物質としてマンガン酸リチウムを用いることで内部の急激な温度上昇を抑制し、また、高温時における面積収縮率の小さいセパレータを用いることにより、セパレータの収縮を防止することが可能である。従って、使用環境の温度の上昇や過充電に起因して電池内部の温度が上昇する場合において、電池の安全性をより向上させることが可能である。

尚、以下の実験では、電池に保護回路を接続しない素電池について検討しているが、非水電解質電池が市場に出回る際には、保護回路や安全弁等、電池の安全機構に関わる条件を備えた電池が出荷される。

【発明の効果】
本発明によれば、正極活物質がマンガン酸リチウムを含んでおり、かつ、シャットダウン温度が162℃以下であり、120℃における面積収縮率が15%以下であるセパレータを用いることにより、電池内部の急激な温度上昇を抑制し、かつ、セパレータの収縮を回避することで、電池の安全性を向上させることが可能である。

【実施例】
以下、本発明の実施例を具体的に説明する。尚、以下の実験では、試験電池に保護回路を接続しないで過充電試験を行なっている。また、保護回路を接続しない試験電池においては、セパレータのシャットダウン機能以外の、電池の高安全性化に関わるものは除去して検討を行なった。具体的には、電解液の添加剤、正極の添加剤、負極の添加剤、安全弁は、以下の実験では使用していない。

(実験1)
実験1では、正極活物質としてコバルト酸リチウムを用い、正極活物質の熱的安定性について検討した。

Li金属を参照極として、4.3V及び4.5Vまで充電したLiCoO2をジエチルカーボネートで洗浄後、30分間真空乾燥を行った。この正極合剤3mgとエチレンカーボネート2mgとを混合し、アルミシールに封口して、5℃/minの昇温速度でDSC装置を用いて正極の発熱開始温度を測定した。

この結果、4.3Vまで充電したLiCoO2は202℃、4.5Vまで充電したLiCoO2は162℃より発熱が開始することがわかった。

ここで測定したコバルト酸リチウムは、マンガン酸リチウムと比較して、熱的安全性が低い。従って、コバルト酸リチウムとマンガン酸リチウムの混合物、または、リチウム−ニッケル複合酸化物とマンガン酸リチウムの混合物からなる正極活物質を4.5Vまで充電して上記のような測定を行なった場合は、正極の発熱温度は162℃よりも大きくなると考えられる。

したがって、本発明で使用するセパレータは、充電正極の熱的安定性を確保できる162℃以下でシャットダウンが機能するものでなくてはならない。セパレータの120℃における面積収縮率が15%以下であっても、セパレータのシャットダウン温度が162℃よりも大きいセパレータを使用した場合は、シャットダウンが機能するよりも前に、正極の発熱による電池内部の異常な温度上昇が生じる可能性がある。

負極活物質としての炭素材(黒鉛)と結着剤としてのSBR(スチレンブタジエンゴム)とを98:2の重量比で混合した混合物を、銅箔の両面に塗布して乾燥させた後、圧延して板状の負極を作製した。

図1は、実験2で使用した非水電解質電池の構成を示した斜視図である。上記で得た正極、負極、電解液および各セパレータを用いて、正極11と負極12のそれぞれにリードで端子を取り付けるとともに、正極と負極との間にセパレータ3を設置した。そして、正極上にさらにセパレータを設置した後、渦巻状に巻き取った。この渦巻状に巻き取ったものをアルミニウムラミネート製の電池外装体に入れた後、電解液を注入し、電池外装体を封止して、表1に示すとおり、薄型の非水電解質電池a8、b8、c8、d8、x8、y8(容量700mAh)を作製した。

[セパレータの面積収縮率の測定]
20×30mmのセパレータA(厚み15μm、気孔率42%、シャットダウン温度148℃)及びセパレータX(厚み15μm、気孔率40%、シャットダウン温度135℃)をそれぞれ準備し、両端を耐熱イミドテープでガラス板上に固定し、120℃の恒温層内で30分放置後、室温で徐冷し、冷却後のセパレータ面積(αmm2)を計測した。120℃における各セパレータの面積収縮率(%)=αmm2/(20×30) mm2 ×100(%)を算出した結果を表1に示す。
