本発明は、硬化促進剤に関するものである。さらに詳しくは、温和な条件下において製造された硬化促進剤に関するものである。

【従来の技術】
近年、熱硬化性樹脂において、低温での粘度、流動性の経時変化を抑え、成形時の加熱によってのみ、硬化反応を起こすような、いわゆる潜伏性硬化促進剤の研究が盛んになされている。その手段として、硬化促進剤の活性点をイオン対により保護することで、潜伏性を発現する硬化促進剤の研究がなされており、種々の有機酸とホスホニウムイオンとの塩構造を有する潜伏性硬化促進剤が提示されている(例えば、特許文献1参照。)。しかし、これらの触媒を合成する際には、アルカリを使用することによる工程の複雑化や、触媒コストが全体的に高くなる問題がある。

本発明は、アルカリを使用することなく、工業的に安価で、また、穏和な条件下で収率よく得ることができる硬化促進剤を提供するものである。

本発明者は、前記問題点を解決すべく、鋭意検討を重ねた結果、ホスホニウム分子内塩とフェノール性水酸基を有する化合物とを溶媒中で反応させて得ることができる硬化促進剤が、より工業的に安価で、また、穏和な条件下で収率よく製造できることを見出し、本発明を完成するに至った。

このような目的は、下記(1)〜(4)の本発明により達成される。

(1) ホスホニウム分子内塩(A)と、フェノール性水酸基を有する化合物(B)とを溶媒中で反応させることにより得ることができる硬化促進剤。

【発明の実施の形態】
本発明の硬化促進剤は、ホスホニウム分子内塩とフェノール性水酸基を有する化合物との、塩、分子化合物、包摂化合物または錯化合物の形態を取り得るものであり、特に、熱硬化性樹脂の硬化促進剤として有用である。前記熱硬化性樹脂としては、フェノール樹脂、不飽和ポリエステル樹脂、エポキシ樹脂などが挙げられる。

以下、硬化促進剤の好適実施形態について説明する。
本発明の硬化促進剤は、ホスホニウム分子内塩とフェノール性水酸基を有する化合物とを溶媒中で反応させることにより得ることができるものである。かかる硬化促進剤は、容易に高収率で得ることができる。

本発明に用いるホスホニウム分子内塩(A)は、ホスホニウム化合物の分子内塩であれば、何ら制限はなく、例えば、前記一般式(1)で表される化合物が好ましく、前記一般式(2)で表されるものであるのが、より好ましい。

ここで前記一般式(1)において、リン原子に結合する置換基R1、R2およびR3の具体例としては、例えば、ベンジル基、メチル基、エチル基、n−ブチル基、n−オクチル基、およびシクロヘキシル基等が挙げられるが、特に、前記一般式(2)で表されるように、フェニル基、メチルフェニル基の各種異性体、メトキシフェニル基の各種異性体、およびヒドロキシフェニル基の各種異性体等であるのが、より好ましい。

前記ホスホニウム分子内塩(A)の合成方法としては、従来公知の手法を利用することができる。具体例としては、第三ホスフィン化合物と芳香環に結合する水素原子がハロゲンで置換されたフェノール化合物とを、塩化ニッケルおよび塩化コバルトなどの金属ハロゲン塩触媒の存在下で、加熱して反応させ、水酸化ナトリウムなどのアルカリにより中和して得る方法などが挙げられる。前記第三ホスフィン化合物としては、トリフェニルホスフィン、トリス(4−メチルフェニル)ホスフィン、およびトリス(4−メトキシフェニル)ホスフィンなどが挙げられ、芳香環に結合する水素原子がハロゲンで置換されたフェノール化合物としては、3−クロロフェノール、1−クロロ−2−ナフトール、2−ブロモフェノール、3−ブロモフェノール、3−ブロモ−4−メチルフェノール、2−ヨードフェノール、4−ヨードナフトール、および2−ブロモヒドロキノン等が挙げられる。

また、本発明に用いるフェノール性水酸基を有する化合物(B)としては、ビスフェノールA(2,2−ビス(4−ヒドロキシフェニル)プロパン)、ビスフェノールF(4,4−メチレンビスフェノール、2,4−メチレンビスフェノール、2,2−メチレビスフェノール)、ビスフェノールS(2,2−ビス(4−ヒドロキシフェニル)スルホン)、ビスフェノールE(4,4−エチリデンビスフェノール)、ビスフェノールフルオレン(4,4−(9H−フルオレン−9−イリデン)ビスフェノール)4,4−メチリデンビス(2,6−ジメチルフェノール)、ビス(4−ヒドロキシフェニル)メタノンなどのビスフェノール類、4,4−ビフェノール、2,2−ビフェノール、3,3,5,5−テトラメチルビフェノールなどのビフェノール類、ヒドロキノン、レゾシノール、カテコール、ピロガロール、フロログルシン、2,6−ジヒドロキシナフタレン、1,4−ジヒドロキシナフタレン、2,3−ジヒドロキシナフタレン、1,6−ジヒドロキシナフタレン、1,1−ビ−2−ナフトール、1,4−ジヒドロキシアントラキノンなどが例示されるが、これらのうち、一般式(3)で表される化合物および一般式(4)で表される化合物が好ましく、具体的には、ビスフェノールA、ビスフェノールF(4,4−メチレンビスフェノール、2,4−メチレンビスフェノール、2,2−メチレビスフェノールや、本州化学製ビスフェノールF−Dのようなこれらの異性体混合物を含む)、ビスフェノールS、2,2−ビフェノールや、2,3−ジヒドロキシナフタレンが、より好ましい。

本発明に用いる溶媒としては、アルコール系溶媒、ケトン系溶媒、非プロトン性極性溶媒、水等の極性溶媒が好ましく、さらには前記溶媒同士や前記溶媒と他の有機溶媒の均一混合溶媒も用いることができる。
これらの具体的な例としては、アルコール系溶媒では、メタノール、エタノール、プロパノール、イソプロパノール、ブタノール、2−メトキシエタノール、2−エトキシエタノール、2−ブトキシエタノール、エチレングリコール、プロピレングリコール、グリセリン等を挙げることができる。ケトン系溶媒では、アセトン、メチルエチルケトン、メチルプロピルケトン、ジエチルケトン、ブチルメチルケトン、メチルイソブチルケトン等を挙げることができる。また、非プロトン性極性溶媒では、アセトニトリル、ジオキサン、トリオキサン、メチルフラン、テトラヒドロフラン、テトラヒドロピラン、ホルムアミド、N,N−ジメチルスルホルムアミド、N,N−ジメチルアセトアミド、ジメチルスルホキシド、N−メチル−2−ピロリドン、ヘキサメチルホスホアミド、スルホラン等を挙げることができる。本発明では、これら溶媒を、特に好ましく用いることができるが、これらに限定させるものではない。

本発明硬化促進剤を得る方法としては、原料および溶媒の種類、それらの仕込量等により異なるが、一般的な例について示すと、まず、前記成分の仕込み割合としては、溶媒に対するホスホニウム分子内塩(A)とフェノール性水酸基を有する化合物(B)の合計量の濃度が1〜30wt%の範囲が好ましく、特に5〜20wt%の範囲で仕込むのが、より好ましく、また、フェノール性水酸基を有する化合物(B)のホスホニウム分子内塩(A)に対する比率xは、モル比で0.5≦x≦2の範囲であることが好ましく、これらを反応容器中に加え、0〜100℃程度の範囲の温度で、0.5〜2時間程度反応を行う。

ここで得られた反応液から、目的の硬化促進剤を回収するには、冷却し析出してくる方法が一般に採られるが、さらに反応液に水や2−プロパノール等のアルコール系の貧溶媒を加えて析出、沈殿させることにより、さらに収率を上げることも可能である。回収した硬化促進剤は、用途により微量の不純物の存在が問題となる場合には、さらに、有機溶媒や純水での洗浄等により、所望の純度の製品を調製することができる。
以上、本発明の硬化促進剤の好適実施形態について説明したが、本発明は、これに限定されるものではない。

以下に、実施例を挙げて本発明をさらに詳細に説明するが、本発明はこれら実施例により何ら限定されるものではない。

(実施例1)
冷却管および攪拌装置付きのセパラブルフラスコ(3000ml)に、2−ヨードフェノール154.0g(0.700mol)、トリフェニルホスフィン11.50g(0.770mol)および塩化ニッケル6.5g(0.05mol)、エチレングリコール350mLを仕込み、攪拌下160℃で加熱して反応させた。次いで、反応液を冷却し、水1400mLを加え析出物を得た。析出物をメタノール700gに溶解し、水酸化ナトリウム28gを溶解したメタノール溶液100gを加え、その後、水1000mLを加えて、下記式(6)で表される2−ヒドロキシフェニルトリフェニルホスホニウムを析出させた。

3000mlのビーカーに攪拌装置を取り付け、ビスフェノールS(2,2−ビス(4−ヒドロキシフェニル)スルホン)150.0g(0.6mol)、メタノール350gを仕込み、室温で、約30分間攪拌を続け、均一に溶解させた。次いで、1912gのメタノールに、212.4g(0.6mol)の2−ヒドロキシフェニルトリフェニルホスホニウムを、均一に溶解した溶液を、攪拌下のビーカー中に、3時間かけて滴下した。析出した褐色の結晶を、ろ過した後、200mlのメタノールで洗浄し、乾燥して、結晶310g(収率86%)を得た。
得られた褐色結晶を1H−NMR、マススペクトル、元素分析で分析した結果、下記式(7)で表される目的の生成物であることが確認された。
また、一般式(7)で表される生成物の、示差走査熱量分析(DSC、窒素還流下10℃/分で昇温)の結果を図1に、また、1H−NMRによる測定結果を図2に示した。示差走査熱量分析の結果では、211℃の単一の鋭い融解吸熱ピークを示した。また、NMRによる測定では、目的の生成物を示すピークシフトが観測された。

(実施例2)

得られた褐色結晶を1H−NMR、マススペクトル、元素分析で分析した結果、下記式(8)で表される目的の生成物であることが確認された。

得られた褐色結晶を1H−NMR、マススペクトル、元素分析で分析した結果、下記式(15)で表される目的の生成物であることが確認された。

【発明の効果】
本発明によれば、アルカリを使用せずに、工業的に安価で、また、穏和な条件下で収率よく製造することができる硬化促進剤を提供できる。また、本発明の硬化促進剤は、熱硬化性樹脂用硬化促進剤として有用である。
