【発明の属する技術分野】
本発明は、可動接点が固定接点上を摺動する回転型電気部品に係わり、特に電気的・機械的な摺動寿命を低コストで延ばせるようにした回転型電気部品に関する。

この種の発明に関連する従来技術としては、例えば特許文献1に記載されたものが存在する。

前記特許文献1には、摺動体と被摺動体の表面をNi−P合金の15原子%から25原子%のリンを含有する非晶質被膜とした非晶質メッキ層を形成することにより、被摺動体の耐磨耗性及び耐食性を改善して電気的・機械的な摺動寿命を長くした自動車用電気部品に関する発明が記載されている。

また前記特許文献1には、被摺動体側に非晶質メッキ層を施すことが記載され、また摺動体側に非晶質メッキ層を施す場合にはブラシ自体に非晶質メッキ層を形成すればよいと記載されている。

【発明が解決しようとする課題】
しかし、被摺動体および摺動体の表面を同種の非晶質メッキとすると、両者の間が擬着しやすくなるという問題がある。しかも非晶質のNi−Pメッキそのものは硬いものの、同種の金属どうしが摺動し合うとその強度を十分に発揮できなくなるため、特に被摺動体の表面を常時摺動している摺動体の摺動寿命が短くなりやすいという問題がある。

また、Niを含むメッキ層の表面は酸化が起きやすいため、接触抵抗が増大しやすくなるという問題もある。

さらに、特許文献1記載にものでは、リンの含有量が15原子%以上、すなわち8.5wt%以上と高いため、導電抵抗が高いという問題もある。

本発明は上記従来の課題を解決するためのものであり、被摺動体(固定接点)の表面を摺動子(可動接点)が摺動する回転型電気部品において、特に摺動子の耐摩耗性を向上させ摺動寿命を低コストで延ばせるようにした回転型電気部品を提供することを目的としている。

【課題を解決するための手段】
本発明は、第1の導電体の表面に第1の保護層が形成された固定接点と、第2の導電体の表面に第2の保護層を有し且つ前記第1の保護層の表面を摺動する可動接点と、を備えた回転型電気部品において、
前記第1の保護層が結晶性のNiで形成された第1の下地層と、前記第1の下地層の表面にAgメッキが施された第1の表面層とで形成されており、前記第2の保護層がNiを含む非晶質メッキからなる第2の下地層と、前記第2の下地層の表面に設けられた導電性の第2の表面層とで形成されていることを特徴とするものである。

図1に示す回転型電気部品1はロータリーエンコーダを示しており、絶縁材である合成樹脂の成型品からなる筺体2と合成樹脂の成型品からなる回転体4を有している。

前記筺体2の中心部には図示上下方向に貫通する中空部2aを有する円筒状の筒部2bが設けられている。また前記筒部2bの基部から径方向の外方に延びる底部2cが設けられ、この底部2cの外周部から上方に延びる四角状の側部2dが一体に形成されている。前記底部2cは、前記側部2dと筒部2bとの間に形成された凹部からなるリング状の収納部を形成している。

図2および図3に示すように、筺体2の底部2cには導電部(固定接点)3(個別に3a,3b,3cで示す)が埋設された状態で設けらている。前記導電部3aは円弧形状をしており、その一部は前記側部2dから外方に突出されると共に下方に折り曲げられた端子部3a1を形成している。図3に示すものでは、導電部3bが底部2c内に周方向に所定の間隔を置いて間欠的に形成された4つの島から形成されている。個々の導電部3bは、底部2cに埋設された部分において電気的に連結され全て同電位に設定されている。そして、導電部3bの一部は前記端子部3a1の左隣の位置にて前記側部2dから外方に突出されると共に下方に折り曲げられた端子部3b1を形成している。同様に、導電部3cも前記底部2c内に電気的に連結された4つの島から形成されており、その一部は前記端子部3a1の右隣の位置にて前記側部2dの外方に突出された端子部3c1を形成している。

次に、摺動子(可動接点)と導電部(固定接点)との関係について説明する。図4に示すように、固定接点である導電部3(導電部3a,3b,3c)は、例えばりん青銅、洋白などの導電性金属板(第1の導電体)3Aから形成されている。前記導電性金属板3Aの表面には第1の下地層3Bが形成され、さらにその表面には第1の表面層3Cが形成されている。前記第1の下地層3Bと第1の表面層3Cは、導電性金属板3Aの表面を保護する第1の保護層として機能している。

前記第1の下地層3Bは、導電性金属板3Aの酸化または硫化あるいは粒界腐食等を防ぐことを目的とするものであり、例えば導電性金属板3Aの表面にNiを電気化学的に析出(電着)させる電気メッキ法により形成された結晶性のNiメッキである。あるいは、薄いNi平板を加圧接着や圧延によって合わせ板にしたNiクラッド材で形成されていてもよい。また第1の表面層3Cは、前記第1の下地層3Bを形成するNiの表面の酸化を防ぐことを目的とするものであり、例えば電気メッキ法により形成されたAgメッキなどである。

一方、可動接点である前記摺動子5a,5b,5c(図4では摺動子5aのみ)は、少なくとも銅を含むとともにバネ性を有する金属、例えばりん青銅、洋白、あるいはベリリウム銅などの導電性金属(第2の導電体)5Aから形成されている。前記導電性金属5Aの表面には第2の下地層(下地メッキ)5Bが形成され、さらにその表面には第2の表面層(表層メッキ)5Cが形成されている。前記第2の下地層5Bと第2の表面層5Cは、導電性金属5Aの表面を保護する第2の保護層として機能している。

前記可動接点(摺動子)側の第2の下地層5Bは、以下に示す無電解メッキ浴で導電性金属5Aの表面に非晶質のNi−PメッキまたはNi−Bメッキを施したものである。

一方、可動接点(摺動子)側の第2の表面層5Cは、以下に示す無電解メッキ浴で前記第2の下地層5B(下地メッキ)の表面に非晶質のPd−Pメッキを形成したもの、あるいはAgメッキを施したものである。

すなわち、非晶質のPd−Pメッキを施す無電解メッキ浴は、塩化パラジウム(0.01モル/リットル)、エチレンジアミン(0.08モル/リットル)、ホスフィン酸ナトリウム(0.06モル/リットル)、チオジグリコール酸(0.03g/リットル)およびpH調整剤(適当量)を含む水溶液(pH=6〜8、50℃)からなり、前記第2の下地層5Bの表面に2wt%以上5wt%以下の範囲でリン(P)を含有するPd−P合金の非晶質被膜を、膜厚0.5μm以上1.0μm以下の範囲で析出させたものである。

表1は、上記回転型電気部品1の前記筐体2の底部2cの直径φをφ=20mmとして回転体4を回転させた場合に、前記摺動子5a,5b,5cの摩耗の程度から見た摺動寿命を回転体4の周回数で示したものである。

表1では、摺動子の摺動寿命が10万回以下のものを×印(不可)、10万回を超えて40万回以下のものを△印(可)、40万回を超えて80万回以下のものを○印(良)、80万回を超えるものを◎印(優)として判定している。なお、表1には摺動子の下地メッキ(第2の下地層5B)にNiメッキを膜厚1.0〜2.0μmで施し、これに表層メッキ(第2の表面層5C)として非晶質のPd−PメッキまたはAgメッキを施したものを比較例として掲載してある。

表1に示すように、摺動子5a,5b,5cの下地メッキ(第2の下地層5B)が膜厚(メッキ厚)1.0μm以上3.0μm以下のNi−Bメッキとした場合には、表層メッキ(第2の表面層5C)としてPd−PメッキおよびAgメッキのいずれを使用した場合であっても摺動子の摺動寿命を60万回以上と長くできることがわかる。また下地メッキ(第2の下地層5B)を膜厚1.0μm以上3.0μm以下のNi−Pメッキとした場合であっても、Ni−Bメッキほどではないが、摺動寿命を30万回以上とすることができる。

これらのことは、非晶質Ni−Bの硬度は、ビッカース硬度が800HVと非晶質Ni−Pの硬度(ビッカース硬度500〜550HV)よりも高いため、非晶質Ni−Bを使用した方が摺動寿命をさらに延ばすことが可能であることを示している。また摺動寿命は、直接導電部3と接触する第2の表面層5Cの材質にも影響を与えられるが、これを支える第2の下地層5Bの影響が大きいことがわかる。

そして、固定接点側である導電部3の第1の表面層3Cを比較的安価で柔らかいAgメッキで形成し、この表面を摺動する可動接点側の摺動子5a,5b,5cの表層メッキ(第2の表面層5C)をそれよりも硬度の硬い非晶質Pd−Pメッキで形成することにより、低コストで長寿命化を図ることが可能となっている。すなわち、回転体4を回転させることに伴なって、常時接していない固定接点側の導電部3a,3b,3cを比較的柔らかくい材料で形成し、常時摺動する可動接点側の摺動子5a,5b,5cの方を、上記実施の形態に示すように硬い材料で形成しているので、両者の削れを抑えることができ、衝動寿命を向上させることができる。

また可動接点側の摺動子5a,5b,5cの表層メッキ(第2の表面層5C)を非晶質Pd−Pメッキとした場合には、前記固定接点側の導電部3の第1の表面層3Cを形成するAgメッキとは金属の材質を異ならせることができるため、両者の間に凝着が生じるのを防止できる。

なお、摺動子5a,5b,5cの表層メッキ(第2の表面層5C)をAgメッキで形成すると、導電部3の第1の表面層3Cと同種の金属となるため、摺動子5a,5b,5cと導電部3との間に凝着が生じやすくなる。しかし、その場合であっても摺動子5a,5b,5cの下地メッキ(第2の下地層5B)を非晶質Ni−Bメッキまたは非晶質Ni−Pメッキで形成しておくと、摺動子5a,5b,5cの摺動寿命を延ばすことが可能である。
