本発明は、建物外壁の仕上材や屋外構造物の仕上材等として用いられる外装材に関するものである。

従来、木造建物の外装材には、格調の高さや温かみを感じさせる天然木目の美感を生かして、製材(単板)が用いられている(非特許文献1参照)。

【発明が解決しようとする課題】
しかしながら、従来の製材(単板)からなる外装材は、屋外環境(特に、雨水、露、湿気等による湿潤と、乾燥)に耐久性がないという問題があった。
たとえば、外壁の外側面に張られる単板は、直射日光の照射、雨水の吸収等によって伸縮し、反ったり、歪んだり等の変形が生じやすかった。また、樹種や木目方向のバラツキ等によって、各外装材の変形の度合いが異なるので、著しく美感を損ねたり、部分的な破壊が起こることもあった。
そこで、本発明は、前記問題を解決するためになされたものであり、天然木目の美感を備えつつ、屋外環境にあっても寸法安定性のある外装材を提供することを課題としている。

【課題を解決するための手段】
本発明は、前記課題を解決すべく構成されるものであり、請求項1に記載の発明は、基材の外側面に化粧単板を接着して成形される外装材であって、前記基材は、寸法安定性を向上させる合成樹脂を含浸させた木材であることを特徴とする。

請求項1に記載の外装材によれば、基材が、寸法安定性を向上させる合成樹脂を含浸させた木材であることから、気温変化、湿潤および乾燥、直射日光照射等によっても、基材の反り、歪み等の変形を抑制でき、寸法安定性を向上させることができる。そして、このような基材に化粧単板を接着したため、化粧単板の寸法安定性も向上させることができる。また、基材の外側面に化粧単板を接着するため、優良天然木の美しい木目等、好みの天然木目によって美感を生じさせることができる。なお、万一化粧単板が損傷を受けて基材が露出する場合でも、基材が木材で形成されていることから、異質な印象を与えることがない。

また、前記木材は、複数枚の単板を互いに積層接着してなることが好ましい。単板を積層接着することで、単板間の品質のバラツキを小さくして、全体の寸法安定性を向上させることができる。

さらに、前記化粧単板は、板厚が1.0mm〜3.0mmであることが好ましい。化粧単板は、1.0mm以上の板厚があれば、相当の年月は風化することもなくコスト上も好ましい。また、化粧単板が厚すぎると、変形応力の差が大きくなり、反り・歪み等の変形が生じ易いので、板厚は3.0mm以下が好ましい。

【発明の実施の形態】
〔第1の実施の形態〕
以下、本発明に係る外装材の実施の形態を、適宜図面を参照しながら詳細に説明する。参照する図面において、図1は、第1の実施の形態に係る外装材の斜視図である。

図1に示すように、外装材1は、基材20の外側面の一つの面に化粧単板10を接着して形成されるものである。基材20と化粧単板10の接着には、接着剤Aを用いる。

基材20は、木材を切削した単板である。木材の樹種としては、特に限定されるものではないが、たとえば、カバ、ブナ、シナ、セン、ナラ等の国産材、レッドラワン、タンギール、アルモン、マヤピス等のラワン類、メランチ類、セラヤ、カプール、アピトン類等の南洋材(ラワン)、サザンイエローパイン(北米産)等の針葉樹、ラジアータパイン(南米、オーストラリア、ニュージーランド産)、その他ロシア産針葉樹のほか、アフリカ材等を用いることができる。

次に、基材20の製造方法について説明する。まず、単板に、木材の寸法安定性を向上させる合成樹脂として、フェノール系樹脂水溶液を含浸させ、フェノール系樹脂が硬化しない温度で、単板を乾燥させる。その後、加熱処理によりフェノール系樹脂を硬化させる。つまり、フェノール系樹脂が硬化しない温度で基材20を乾燥させることで、基材20に含まれる水分を揮発させて、その細胞壁内に空隙を形成し、この空隙にフェノール系樹脂を充填させる。そして、この状態でフェノール系樹脂を硬化させるため、細胞組織が補強され、基材20の寸法安定性が向上する。
ちなみに、寸法安定性とは、気温変化、湿潤および乾燥、直射日光照射等によっても、反り、歪み等の変形を生じがたく、形状寸法が安定していることをいう。

なお、フェノール系樹脂は、木材の寸法安定性を向上させる効果を有するとともに、木材に対する防腐効果も有するため、屋外に適用される外装材に用いるのに優れている。ただし、本発明の第1の実施の形態においては、合成樹脂としてフェノール系樹脂を用いているが、本発明はこれに限定されるものではなく、メラミン系樹脂、グリオキサール系樹脂、ポリエチレングリコール系樹脂、ビニル系樹脂等、木材に対して寸法安定性のある合成樹脂を適宜用いることができる。

化粧単板10は、美感目的に、基材20の外側面に接着される単板である。化粧単板10は木材を薄く切削して形成されるものであり、ここでの板厚は1.0mm〜3.0mmを想定する。
化粧単板10の原木の樹種は、特に限定されるものではないが、たとえば、国産材では、ケヤキ、ナラ、セン、カバ、キリ、ヒノキ、スギ等、外国産では、ウエスタンレッドシーダー(北米産)、チーク、ウォールナット、コクタン、シタン等が好適に用いられる。
化粧単板10は、含水率が高いと、日光の照射等によって外側面にひび割れ(ヘアクラック)が生じることがあるので、これを防止すべく、例えば含水率10%以下に乾燥させて用いるとよい。

本実施の形態では、化粧単板10と基材20を接着するための接着剤Aとして、アルカリフェノール系樹脂系接着剤を用いるが、特に限定されるものではなく、レゾルシノール樹脂系の接着剤、ポリウレタン樹脂系接着剤、イソシアネート樹脂系接着剤等を好適に用いることができる。

前記した化粧単板10と基材20を接着するためには、まず基材20の外側面に接着剤Aを塗布し、その上に、化粧単板10を積層する。そして、この状態でホットプレスにより熱圧着して、接着剤Aを硬化させて、化粧単板10と基材20を接着する。こうして、外装材1が得られる。

以上のように構成された外装材1によれば、以下の効果が得られる。
まず、基材20が、木材の寸法安定性を向上させるフェノール系樹脂を含浸させた木材であることから、気温変化、湿潤および乾燥、直射日光照射等によっても、基材20の反り、歪み等の変形が生じがたくなり、形状を安定させることができる。そして、このような基材20に化粧単板10を接着したため、化粧単板10の寸法安定性も向上させることができる。また、基材20の外側面に化粧単板10を接着するため、美しい天然木目を演出して、美感を生じさせることができる。
なお、万一化粧単板10が損傷を受けて基材20が露出する場合でも、基材20が木材であることから、同様の質感を生じさせるので、異質な印象を与えることがない。

前記した実施の形態では、化粧単板10を基材20の外側面の一つの面のみに接着する構成としているが、本発明は、二以上の面に接着する構成とすることもできる。
たとえば、図2(a)に示すように、基材20の相対する二つの面に化粧単板10を接着して構成する形態、図2(b)に示すように、基材20の直交する二つの面に化粧単板10を接着して構成する形態、図2(c)に示すように、基材20のある一つの面とその面に直交する二つの面に化粧単板10を接着して構成する形態、図2(d)に示すように、基材20の四つの面を囲むように化粧単板10を接着して構成する形態、その他基材20の六つのすべての面を囲むように化粧単板10を接着して構成する形態(不図示)等が挙げられる。
二以上の面に化粧単板10を接着することで、適用する用途・場所に応じて、いずれの方向から見た面に意匠性を演出するかを考慮した外装材を得ることができる。

〔第2の実施の形態〕
以下、第2の実施の形態に係る外装材について、適宜図面を参照しながら説明する。図3は、第2の実施の形態に係る外装材の斜視図である。なお、第2の実施の形態は、第1の実施の形態に係る外装材の構成を一部変更したものであるので、同一の構成要素については、同一の符号を付して、その説明を省略する。

基材30は複数枚の単板31,32,33を積層して構成される。単板31,32,33の樹種としては、特に限定されるものではないが、前記基材20と同様の樹種を適用できる。

基材30の製造方法は以下のとおりである。まず、各単板31,32,33に、木材の寸法安定性を向上させる合成樹脂であるフェノール系樹脂水溶液を含浸させ、フェノール系樹脂が硬化しない温度で、単板31,32,33を乾燥させる。その後、加熱処理によりフェノール系樹脂を硬化させる。つまり、フェノール系樹脂が硬化しない温度で単板31,32,33を乾燥させることで、単板31,32,33に含まれる水分を揮発させて、その細胞壁内に空隙を形成し、この空隙にフェノール系樹脂を充填させる。そしてこの状態でフェノール系樹脂を硬化させるため、細胞組織が補強され、単板31,32,33の寸法安定性が向上する。

化粧単板10と基材30を接着する工程については、第1の実施の形態における化粧単板10と基材20を接着する工程と同様である。

さらに、基材30の外側面に化粧単板10を接着するため、美しい天然木目を演出して、美感を生じさせることができる。
なお、万一化粧単板10が損傷を受けて基材30が露出する場合でも、基材30が木質である単板31,32,33から構成されていることから、同質の質感を生じさせ、異質な印象を与えることがない。

以上、第2の実施の形態について説明したが、本発明は前記した実施の形態に限定されず、本発明の趣旨を逸脱しない範囲で適宜設計変更が可能である。
たとえば、前記した第2の実施形態では、単板31,32,33に同種の合成樹脂を含浸させているが、本発明はこれに限定されず、それぞれ異種の合成樹脂を含浸させることもできる。具体的には、単板32は、単板31と単板33の間に挟まれて、特に腐食し易いため、防腐効果のある防腐剤を含浸させるようにしてもよい。
防腐効果のある防腐剤としては、たとえば、いわゆるクロム・銅・砒素化合物系単板防腐剤、フェノール類・無機弗化物系単板防腐剤、アルキルアンモニウム化合物系単板防腐剤、クロム・銅・亜鉛化合物系単板防腐剤、あるいは、脂肪族金属塩系単板防腐剤等が挙げられる。

第2の実施の形態では、単板31,32,33に合成樹脂としてフェノール系樹脂を予め含浸させているが、フェノール系樹脂を含浸させずに、これらを先に接着して積層材にした後で、フェノール系樹脂を含浸させてもよい。このようにすれば、単板31,32,33ごとにフェノール系樹脂を含浸させるよりも、製造効率を向上させることができる。

また、前記した実施の形態では、単なる板状の基材30(20)に装飾のない化粧単板10を接着する構成としているが、本発明はこれに限定されず、寸法安定性を向上させる基材に化粧単板を接着する構成であれば、化粧単板または基材の形状等を適宜変更することができる。たとえば、装飾を施すために、化粧単板10の表面に溝形状を設けて形状を変更するなどしてもよく、化粧単板10または各単板31,32,33の各板厚をそれぞれ変更するようにしてもよい。

さらに、前記した実施の形態では、基材20,30の一の外側面の全面に、化粧単板10を接着する構成としたが、本発明はこれに限定されず、外側面の一部のみに化粧単板を接着する構成としてもよい。たとえば、基材30の一の外表面に2枚の化粧単板10を接着する構成としてもよい。
なお、第2の実施の形態においても、第1の実施の形態において説明した変形例のように、化粧単板10を基材30の二以上の面に接着して構成し(図2参照)、あらゆる角度からの意匠性を備えた外装材とすることができる。
