【発明の属する技術分野】
本発明は、表面実装用スタンド、映像表示装置等に用いられる表面実装型LED(発光ダイオード)ランプ、LEDユニット及びLEDユニットの製造方法に関する。

【従来の技術及び発明が解決しようとする課題】
青、赤、緑の各色を発光するLEDランプが開発され、各色のLEDランプをマトリクス状に配列してLEDユニットを構成し、さらにこのLEDユニットをマトリクス状に配列して大画面の表示部を構成し、この表示部に制御部から表示データを送り出し、表示部の所定数のLEDランプを点灯又は点滅させて映像をカラー表示するフルカラーディスプレイ等の表示装置が実用化されている。

図15は、従来のLEDユニットを示す正面図であり、図16は、従来のLEDユニットを示す側面図である。
このLEDユニットにおいては、青、赤、緑の各色を発光する3つのLEDランプ21,22,23が近接させて配置されており、この一組のLEDランプ21,22,23が縦16列、横16列、合計256個のマトリクス状に配列され、表示装置20が構成されている。このLEDユニットにおいては、一組のLEDランプ21,22,23が発光する光が混色されて1画素として用いられる。
また、このLEDユニットには、太陽光を遮光し、LEDランプ21,22,23の反射部における太陽光の反射を抑制して、コントラストを向上させ、LEDランプ21,22,23が点灯状態にあるのか否かを視認し易くするために、画素の各列に、庇部25が設けられている。

図17は、LEDランプ21を示す要部断面側面図である。
LEDランプ21のリード21aの上部に設けられた凹部(反射部)21bには、LEDチップ21cがダイボンディングにより接着固定されており、LEDチップ21cの一方の電極は、金線によりリード21aと、他方の電極は金線により他方のリードとワイヤボンディングされている。
LEDチップ21c、リード21a及び他方のリードの上部は、先端部が凸状のレンズ部をなす、エポキシ樹脂製のモールド部21dに収納されている。
このLEDランプ21は、プリント基板22のパターンランド部(スルーホール)23に、リード21aが挿通され、半田24により電気的接続された状態で、プリント基板22に実装されている。リード21aには、リード21aが図面の下方向に引っ張られるのを防止するために、リードストッパ21eが設けられている。

しかし、このリードスッパ21eを有するために、LEDユニット自体の厚みが厚くなり、表示装置が大型化する要因となっていた。
この問題を解決するものとして、特許文献1には、プリント基板22上にシート状弾性体材料を配置し、LEDランプ21の底面をシート状弾性体材料に当接するように配置して構成したLEDユニット及びその製造方法についての発明が開示されている。

しかし、上述の特許文献1の発明においても、プリント基板22にスルーホール23を設けて半田付けする挿入実装によってLEDランプ21を実装することには変わりなく、LEDランプ21を実装する被実装面に他の部品を実装するのが困難であるという問題があった。
そして、LEDユニットは、LEDランプ21等を実装するプリント基板22と、LEDランプ21等の点灯等を制御するための制御回路及び駆動回路等を備える駆動基板とをピン止めした2段構造となっており、コスト高の要因となるとともに、LEDユニットの薄型化に限界があるという問題があった。現在、表示装置の薄型化及び軽量化が求められている。

また、上述した従来のLEDユニットの構造では、庇部25の長さを短くすると、LEDユニットの下方からの仰角は大きくなるが、LEDランプ21に太陽光が直接当たる角度が大きくなり、庇部25の長さを長くすると、LEDランプ21に直接当たる角度は小さくなるが、LEDユニット下方からの仰角は小さくなり、表示が見にくくなるという問題があった。
また、LEDユニットは、庇部25を組み込むために複雑な構造を有しており、LEDランプ21等の実装後、防水を確保するためにシリコン等を充填する際に組み込んでいたので、工程も煩雑であった。そして、視認性上の精度も求められていた。

上記の問題を解決するために、本願出願人は、モールド部21dの表面に樹脂成形物を形成して庇部を一体的に設けたLEDランプ及びその製造方法の発明について開示した(特許文献2)。
このLEDランプは、庇形状に形成した庇部と、モールド部21dの基端部の外周及び後端部を覆うように形成された保持部とからなるポリカーボネート製等の樹脂成形物がモールド部21dの表面に形成されている。
このLEDランプによれば、モールド部21dの表面に樹脂成形物を形成して庇部を一体的に設けているので、LEDユニットを構成する際に、ユニット前方に大きく突出する庇部25を設けなくても、LEDランプ21の凹部21bに太陽光が直接当たるのを防止することができるとともに、庇部が不要になることからLEDユニット下方からの仰角が大きくなり、見やすい表示を提供することができる。

しかし、モールド部21dの表面に樹脂成形物を形成する工程が煩雑であり、LEDランプの取付け誤差により視認精度がばらつくという問題があった。

本発明は斯かる事情に鑑みてなされたものであり、LEDランプのリードを挿通するリード挿通部と、LEDランプの基部を嵌合する嵌合部とを備えることにより、LEDランプを組み込むことで、LEDランプが自立できるようになり、LEDランプをプリント基板に表面実装することが可能になり、プリント基板の被実装面及び裏面に他の部品を容易に実装することが可能になる表面実装用スタンドを提供することを目的とする。

ここで、表示とは、映像表示、静止画表示、文字表示、アニメーション表示等をいう。

【課題を解決するための手段】
第1発明の表面実装用スタンドは、リードの1つに接着固定されており、所定の波長の光を発光するLEDチップ、及び先端部がレンズをなし、前記LEDチップを包囲するモールド部を有するLEDランプのリードを挿通するリード挿通部と、前記LEDランプの基部を嵌合する嵌合部とを備えることを特徴とする。

以下、本発明をその実施の形態を示す図面に基づいて、具体的に説明する。
実施の形態1.
図1は、本発明の実施の形態1に係るLEDユニットを示す正面図である。
このLEDユニットにおいては、青、赤、緑の各色を発光する3つの表面実装型LEDランプ1,2,3が近接させて配置されており、この一組の表面実装型LEDランプ1,2,3が縦16列、横16列、合計256個のマトリクス状に配列されて、表示装置が構成されている。
このLEDユニットにおいては、一組の表面実装型LEDランプ1,2,3が発光する光が混色されて1画素として用いられる。

表面実装型LEDランプ1は、LEDランプ部11と、スタンド12とからなる。
LEDランプ部11のリード11aの上部に設けられた凹部(反射部)11bには、LEDチップ11cがダイボンディングにより接着固定されており、LEDチップ11cの一方の電極は、金線によりリード11aと、他方の電極は金線によりリード11dとワイヤボンディングされている。LEDチップ11c、リード11a及び11dの上部は、先端部が凸状のレンズ部をなす、エポキシ樹脂製のモールド部11eに収納されている。
そして、モールド部11eの基端部は、PBT(ポリブチレンテレフタレート)等の耐熱性樹脂からなるスタンド(表面実装用スタンド)12に組み込まれている。

赤、緑色の光を発光する表面実装型LEDランプ2及び3も、表面実装型LEDランプ1と同一形状のスタンドに、表面実装型LEDランプ1と同様にして組み込む。

次に、本実施の形態に係るLEDユニットの製造方法について説明する。
図8は、図1のLEDユニットの要部断面側面図である。
プリント基板5の表面実装型LEDランプ1のリード11a及び11dの取り付け位置にリード11a及び11dを配した状態で、表面実装型LEDランプ1が実装されており、プリント基板5と表面実装型LEDランプ1とが電気的に接続されている。
本実施の形態に係るLEDユニットは、3つの表面実装型LEDランプ1,2,3の各リードのプリント基板5上の取り付け位置に半田ペーストを塗布し、半田ペーストが塗布された位置に自動マウンタで各表面実装型LEDランプ1,2,3を実装した後、位置調整治具で位置調整を行ない、リフロー炉で半田接合させることにより製造される。
【0034】このプリント基板5には、表面実装型LEDランプ1,2,3が実装される面に他の部品を容易に実装することが可能になる。
そして、表面実装型LEDランプ1,2,3の点灯等を制御するための制御回路及び駆動回路等をプリント基板5の裏面に搭載することができるので、本実施の形態のLEDユニットはプリント基板5が1枚ですみ、従来のLEDランプを挿入実装してLEDユニットを構成する場合と比較して、LEDユニットの薄型化、低コスト化及び品質向上を図ることができる。

表面実装型LEDランプ4は、LEDランプ部11と、スタンド13とからなる。
図12、図13、図14は、それぞれスタンド13を示す正面図、平面図、裏面図である。
スタンド13は、平面視で中央部が突出しており、モールド部11eの基端部を当接させる当接部13aと、リード11a,11dをスタンド13の高さ方向に通した後、リード11a,11dをスタンド13の端面側で折り曲げて横方向に通すべく構成されているリード挿通部13b,13cと、リード挿通部13b及び13cに設けられており、リード11a,11dを係止する係止リブ部13d,13dと、モールド部11eの側部を覆う庇部13eとを備える。

そして、表面実装型LEDランプ4等を表面実装した時点で、組み立て誤差をクリアしておけば、視認精度を確保することができるとともに、LEDユニットの庇部の組み立て工程がなくなるので、製造工程が簡単になり、低コスト化を図ることができる。
さらに、LEDユニットに庇部を設けるスペースが不要になるので、LEDユニット内の表面実装型LEDランプの配列の自由度が高くなる。
