【発明の属する技術分野】
本発明は、蒸着により有機発光素子の有機層を形成する有機発光素子の製造装置、およびこの製造装置を複数備えた、表示装置の製造システムに関する。

【従来の技術】
近年、液晶ディスプレイに代わる表示装置として、有機発光素子を用いた有機ELディスプレイが注目されている。有機ELディスプレイは、自発光型であるので視野角が広く、消費電力が低いという特性を有し、また、高精細度の高速ビデオ信号に対しても十分な応答性を有するものと考えられており、実用化に向けて開発が進められている。

有機発光素子は、陽極と陰極との間に発光層を含む3層ないし5層程度の有機層を備えた構成を有している。有機層を構成する有機材料は耐水性が低く、ウェットプロセスに適しないので、有機層は、一般的に、真空薄膜成膜技術を利用した真空蒸着により形成される。

従来、有機発光素子のための真空蒸着装置としては、例えば、ライン状の蒸着源と基板とを対向配置し、蒸着源あるいは基板を移動することにより基板を走査しながら蒸着を行うようにしたものがある(例えば、非特許文献1参照。)。

図7は、このような従来の蒸着源の断面構成を表している。この蒸着源は、有機材料100を収容する石英ガラスよりなる坩堝101を有しており、坩堝101の周囲に設けられた熱源102により、有機材料100を加熱し、その蒸気100Aを坩堝101に設けられたノズル103を介して図示しない基板に向けて噴出させるようになっている。

【発明が解決しようとする課題】
しかしながら、このような従来の坩堝101は、石英ガラスにより構成されていたので、坩堝101の熱容量が大きく、例えば、加熱を開始してから、実際に坩堝101内の有機材料100の温度が蒸発温度まで上昇し、所定の蒸発量に達するまでに要する時間が長かった。また、蒸着を終了した後、坩堝101の温度を下げるのにも長時間を要していた。そのため、生産性に問題があった。

更に、蒸着レートを下げたい場合であっても、蒸発量を所望の値に下げるまでの時間が長くかかり、蒸着レートの迅速な制御が難しいという問題があった。加えて、その間に蒸発してしまう有機材料100のロスが大きく、製造コスト上昇の原因となっていた。

なお、坩堝101の熱容量を小さくするため、軽量で機械的強度が高く加工性も良好なグラファイトを用いることが考えられる。しかしながら、グラファイトよりなる坩堝101は、厚さがあまりに薄いと作業中に欠け等が生じるおそれがあるので、例えば2mm程度の厚さを確保する必要がある。そのため、熱容量を小さくするには限界があった。

本発明はかかる問題点に鑑みてなされたもので、その目的は、蒸着効率を高め、生産性を向上させることができる有機発光素子の製造装置、およびこの有機発光素子の製造装置を備えた、表示装置の製造システムを提供することにある。

【課題を解決するための手段】
本発明による有機発光素子の製造装置は、基板に有機層を備えた有機発光素子を蒸着により形成するためのものであって、有機材料を収容する坩堝を有する蒸着源を備え、坩堝は、比熱が0.1J/g・K以上0.3J/g・K以下の材料により構成されているものである。具体的には、坩堝は、高融点金属により構成されることが好ましく、特に、モリブデン(Mo)またはタンタル(Ta)により構成されることが好ましい。

本発明による表示装置の製造システムは、本発明による製造装置を複数備え、製造装置の各々がそれぞれ異なる色成分に対応した有機発光素子を形成するように構成されたものである。

本発明による有機発光素子の製造装置、および表示装置の製造システムでは、坩堝は、比熱が0.1J/g・K以上0.3J/g・K以下の材料により構成されているので、坩堝が短時間で加熱され、坩堝に収容された有機材料が加熱されて所定の蒸発量に達するまでの時間が短縮される。蒸着が終了した後には、坩堝が短時間で冷却され、坩堝に収容された有機材料も素早く冷却される。

また、蒸着レートを下げたい場合にも、坩堝の温度が短時間で下がり、坩堝に収容された有機材料の蒸発量が所望の値に達するまでの時間が短くなる。よって、有機材料の無駄な蒸発が抑えられ、蒸着レートが迅速に制御される。

【発明の実施の形態】
以下、本発明の実施の形態について図面を参照して詳細に説明する。

図1は、本発明の一実施の形態に係る有機発光素子の製造装置、およびこれを用いた表示装置の製造システムによって製造される表示装置の概略構造の一例を表すものである。この表示装置は、極薄型のカラーディスプレイ装置などとして用いられるものであり、例えば、駆動パネル10と封止パネル20とが対向配置され、接着層30により全面が貼り合わされている。駆動パネル10は、ガラスなどの絶縁材料よりなる基板11の上に、赤色の光を発生する有機発光素子10Rと、緑色の光を発生する有機発光素子10Gと、青色の光を発生する有機発光素子10Bとが、順に全体としてマトリクス状に設けられている。

この有機発光素子10R,10G,10Bは、例えば、基板11に有機層12を備えている。基板11と有機層12との間には陽極としての第1電極13が形成され、有機層12の上には陰極としての第2電極14が形成されている。

有機層12は、有機発光素子の発光色によって構成が異なっている。有機発光素子10Rは、正孔注入層12A,正孔輸送層12B,発光層12Cおよび電子輸送層12Dが第1電極12の側からこの順に積層された構造を有しており、有機発光素子10G,10Bは、正孔輸送層12B,発光層12Cおよび電子輸送層12Dが第1電極12の側からこの順に積層された構造を有している。正孔注入層12Aおよび正孔輸送層12Bは、発光層12Cへの正孔注入効率を高めるためのものである。発光層12Cは、電流の注入により正孔と電子とが再結合し、光を発生するものである。電子輸送層12Dは、発光層12Cへの電子注入効率を高めるためのものである。

図2は、このような表示装置を製造するための製造システムの全体構成を表したものである。この製造システム40は、3原色に対応した3つの製造装置41R,41G,41Bを備えている。製造装置41R,41G,41Bは、装置自体としてはいずれも同じものであるが、後述する蒸着源の坩堝にそれぞれ異なる有機材料を収容することにより、製造装置41Rは有機発光素子10Rの有機層12を形成し、製造装置41Gは有機発光素子10Gの有機層12を形成し、製造装置41Bは有機発光素子10Bの有機層12を形成するように構成されている。

また、この製造システム40は、外部から基板11が供給される基板供給部42と、基板11に対してクリーニングあるいは活性化等の前処理が行われる前処理部43とを備えている。

更に、製造装置41Rの前段階として、有機発光素子10Rの有機層12を形成するために基板11と後述するメタルマスクとの位置合わせ(精密アライメント)および固定を行うアライメント部44Rが設けられている。同様に、製造装置41Gの前段階として、有機発光素子10Gの有機層12を形成するために基板11とメタルマスクとの位置合わせおよび固定を行うアライメント部44Gが設けられ、製造装置41Bの前段階として、有機発光素子10Bの有機層12を形成するために基板11とメタルマスクとの位置合わせおよび固定を行うアライメント部44Bが設けられている。アライメント部44R,44G,44Bにおける位置合わせは、例えば、予め付されたアライメントマークを画像処理等によって検出および認識することなどによって行うことが可能である。また、アライメント調整および固定については、例えば、周知のハンドリングロボットなどを用いて行うことができる。

加えて、この製造システム40は、基板11とメタルマスクとの分離等の後処理を行う後処理部45と、有機発光素子10R,10G,10Bの有機層12が形成された後の基板11を排出する基板排出部46とを備えている。

図3は、この製造システム40の各部の間で基板11を移動させるための一体型の搬送治具の一例を表すものである。この搬送治具50は、例えば、基板11の有機層12が形成される側のメタルマスク51と、基板11の反対側の電磁石52とを有している。メタルマスク51は、鉄(Fe)あるいはニッケル(Ni)などの強磁性体よりなる平板状の部材であり、電磁石52が発生する磁力により、基板11の表面に密着した状態で固定されるようになっている。また、メタルマスク51には、有機層12が形成される予定の位置に、複数の開孔51Aが設けられており、所定のパターンで有機層12を形成することができるようになっている。なお、メタルマスク51を複数種類用意すれば異なるパターンの多層成膜が可能となることは言うまでもない。このような搬送治具50が取り付けられた基板11の移動、移載などは、例えば、周知の搬送コンベアなどを用いて行うことができる。

図2に示した製造システム40においては、後処理部45において基板11から分離された搬送治具50をR色アライメント部44Rへと供給するリターン部47を設け、閉ループ構造48を形成することが好ましい。これにより、図3に示した搬送治具50が、製造装置41R,41G,41Bおよびリターン部46からなる閉ループ構造48内を循環することになり、有機層12を形成するための一連の工程を完全自動化することが可能となるからである。この閉ループ構造48内には、例えば、図2に示したように、製造装置41R,41G,41Bおよびリターン部46を、アライメント部44R,44G,44Bおよび後処理部45を頂点とする方形状に配置することができる。ただし、閉ループ構造48は、必ずしも方形状である必要はないことは言うまでもない。例えば、直線状に配された製造装置41R,41G,41Bに沿うようにしてリターン部46を配設するようにしてもよい。

図4は、製造装置41Rの構成を模式的に表したものである。この製造装置41Rは、真空チャンバ61内に、有機発光素子10Rの有機層の構成材料である有機材料を収容する四つの蒸着源62A,62B,62C,62Dを備えている。真空チャンバ61には、図示しないが、搬送治具50および基板11の搬入口および排出口が設けられている。蒸着源62Aには、有機発光素子10Rの正孔注入層12Aの構成材料が収容されている。蒸着源62Bには、有機発光素子10Rの正孔輸送層12Bの構成材料が収容されている。蒸着源62Cには、有機発光素子10Rの発光層12Cの構成材料が収容されている。蒸着源62Dには、有機発光素子10Rの電子輸送層12Dの構成材料が収容されている。なお、蒸着源の数は、必ずしも四つに限られないことは言うまでもない。また、製造装置41Rには、予備の蒸着源を設置するための空間を設けておくようにしてもよい。
