本発明は、自動車用の排気ガス浄化用触媒に関する。

【従来の技術】
一般に自動車用の排気ガス浄化用触媒は、触媒貴金属をサポート材に担持させて構成されている。例えば、三元触媒は、Pt等の触媒貴金属をサポート材としてのアルミナに担持したものと、セリア等の酸素吸蔵材との混合物となっている。このような排気ガス浄化用触媒は、例えば900℃以上の高温排気ガスに晒されることがあり、そのために耐熱性が高いことが要求される。

この課題に対して、熱安定性の高い硫酸バリウムを利用することが知られている。その一例としては、白金族金属を担持させた硫酸バリウムと、セリアと、活性アルミナ(サポート材)とをボールミルにて粉砕混合してスラリーを形成し、このスラリーをハニカム担体にコーティングし、乾燥、焼成してなる三元触媒がある(特許文献1参照)。これは、硫酸バリウムによって白金族金属の熱安定性を高めようとするものである。

また、硫酸バリウムを含む三元触媒として、セリアとジルコニアとの複合酸化物にPt及びRhを含浸担持させた触媒粉と、Pdを担持させたアルミナ(サポート材)と、硫酸バリウムとをボールミルにて粉砕混合してスラリーを形成し、このスラリーをハニカム担体にコーティングし、乾燥、焼成してなるものがある(特許文献2参照)。これは、排気ガス中のHCによってPdが被毒されることを硫酸バリウムによって抑制しようとするものである。

【発明が解決しようとする課題】
上記特許文献1に記載された技術では、硫酸バリウムに担持された白金族金属は熱安定性が高くなるものの、上記スラリー調製時に白金族金属の一部が溶出してアルミナやセリアに担持される。このサポート材としてのアルミナやセリアは高温に晒されるとシンタリングを起こし或いは構造破壊を起こすことから、その際に白金族金属がシンタリングしたり、アルミナ粒子内やセリア粒子内へ埋没し、触媒の活性が低下する。

また、セリアに代えて特許文献2に記載された耐熱性の高いセリア・ジルコニア複合酸化物を用いることも考えられるが、高温に晒されたときに、この複合酸化物がシンタリングを起こすことは避けられず、やはり、触媒性能が低下することになる。

すなわち、本発明の課題は、触媒が高温に晒されたときの、セリア等の酸素吸蔵材や触媒貴金属がシンタリングし、あるいは触媒貴金属がサポート材に埋没して、その活性が低下するという問題を解決することにある。

【課題を解決するための手段】
本発明は、このような課題に対して、セリア等の酸素吸蔵材や触媒貴金属を硫酸バリウム粒子に担持させるようにした。

すなわち、請求項1に係る発明は、セリウム及びジルコニウムを含む複合酸化物又はセリアと、触媒貴金属と、サポート材とを含む自動車用の排気ガス浄化用触媒であって、
上記サポート材が硫酸バリウム粒子であり、
上記複合酸化物又はセリアは、上記硫酸バリウム粒子の表面に担持され、
上記触媒貴金属は、上記硫酸バリウム粒子の表面に直接担持され、又は上記複合酸化物又はセリアを介して上記硫酸バリウム粒子に間接的に担持されていることを特徴とする。

本発明において、サポート材である硫酸バリウムはアルミナよりも熱安定性が高く、シンタリングし難い。このため、複合酸化物又はセリアもサポート材である硫酸バリウムとの反応が抑えられ、シンタリングを生じ難くなる。その結果、触媒貴金属のシンタリングや、触媒貴金属のサポート材、複合酸化物又はセリアへの埋没が避けられ、活性の低下が防止される。

以上のように、請求項1に係る発明によれば、サポート材として硫酸バリウム粒子を採用し、その表面に、セリウム及びジルコニウムを含む複合酸化物又はセリアを担持させ、触媒貴金属を上記硫酸バリウム粒子の表面に直接担持させ、又は上記複合酸化物又はセリアを介して上記硫酸バリウム粒子に間接的に担持させたから、当該触媒が高温に晒されたときの、複合酸化物又はセリアや触媒貴金属のシンタリング防止、触媒貴金属のサポート材への埋没防止に有利になる。

【発明の実施の形態】
以下、本発明の実施の形態を図面に基づいて説明する。

図1において、1は自動車の火花点火式エンジンであり、2はその気筒、4はその燃焼室、5は点火プラグ、6は吸気通路、7は排気通路である。この排気通路7に三元触媒8が配置されている。三元触媒8は、図2に示すように、コージェライト製ハニカム担体11のセル内面に触媒層12に形成されてなる。

触媒層12は、酸素吸蔵材と触媒貴金属とサポート材とバインダとを含む。酸素吸蔵材としては、Ce及びZrを含む複合酸化物やセリア等を採用することができる。サポート材は、硫酸バリウム粒子であり、酸素吸蔵材は、硫酸バリウム粒子の表面に担持されている。触媒貴金属は、硫酸バリウム粒子の表面に直接担持され、又は酸素吸蔵材を介して硫酸バリウム粒子に間接的に担持されている。触媒貴金属としては、Pt、Rh、Ir、Pd等を採用することができる。

図3及び図4に上記硫酸バリウム粒子15と、酸素吸蔵材16と、触媒貴金属17との関係を模式的に示している。すなわち、図3では、大きな硫酸バリウム粒子15の表面に酸素吸蔵材16が小さな塊となって分散担持され、この酸素吸蔵材16の表面に触媒貴金属17が分散担持されている。図4(粒子断面を示す模式図)では、大きな硫酸バリウム粒子15の表面に多数の小さな塊の酸素吸蔵材16が担持されて該硫酸バリウム粒子16の表面を覆っている。触媒貴金属17は、酸素吸蔵材16の表面に担持される、或いは該酸素吸蔵材16の結晶格子又は原子間に存在し、或いは硫酸バリウム粒子15の表面に担持されている。図4は触媒貴金属が主として酸素吸蔵材16の結晶格子又は原子間に存在する例を示す。

硫酸バリウム粒子15の粒径Aは例えば200〜1000nm程度、酸素吸蔵材16の粒径Bは例えば20〜100nm程度であり、比B/Aは1/100〜1/10程度である。

以下、本発明の実施例を比較例と共に説明する。

<実施例及び比較例の触媒調製>
−実施例1−
オキシ硝酸ジルコニウム及び硝酸第一セリウムの所定量を混合し、これに水を加え、さらに硫酸バリウム粉末を加えて室温で約1時間撹拌した。この混合溶液を80℃まで加熱昇温させた後、これに撹拌しながら28%アンモニア水を加えて混合した。このアンモニア水の添加・混合は1秒以内に完了させた。アンモニア水の混合によりゾル化した溶液を一昼夜放置し、生成したケーキ(硫酸バリウム粒子表面に酸素吸蔵材(上記複合酸化物)の前駆体が担持したもの)を遠心分離器にかけ、十分に水洗した。この水洗したケーキを約150℃の温度で乾燥させた後、400℃の温度に5時間保持し、次いで500℃の温度に2時間保持するという条件で焼成した。

以上により、BaSO4粒子の表面にCeとZrとを含む複合酸化物(CeZrOx)が担持された粉末が得られた。この粉末を硝酸ロジウム溶液に投入し、蒸発乾固法によって、BaSO4粒子の表面と、該粒子上のCeZr複合酸化物の表面とにRhが担持された触媒粉を得た。

次に上記触媒粉とアルミナバインダと水とを混合してスラリーを調製し、これに上記ハニカム担体を浸漬して引き上げ、余分なスラリーを吹き飛ばして乾燥し、500℃で2時間の焼成を行なうことにより、当該実施例1に係る触媒を得た。

−実施例2−
オキシ硝酸ジルコニウム、硝酸第一セリウム及び硫酸バリウム粉末に、さらに硝酸ネオジム(III)含水を加えることにより、CeとZrとNdとを含む複合酸化物(CeZrNdOx)をBaSO4粒子表面に担持させる他は、実施例1と同様にして当該実施例2の触媒を得た。触媒構成を記号で表すと、CeZrNdOx/BaSO4+Rhとなる。この触媒を構成する各成分の質量比は表1の通りである。

オキシ硝酸ジルコニウム、硝酸第一セリウム及び硫酸バリウム粉末に、さらに硝酸ネオジム(III)含水及び硝酸ロジウムを加えることにより、CeとZrとNdとRhとを含む複合酸化物(CeZrNdRhOx)をBaSO4粒子表面に担持させる(蒸発乾固法によるRhの後担持を行なわなかった)他は、実施例1と同様にして当該実施例3の触媒を得た。触媒構成を記号で表すと、CeZrNdRhOx/BaSO4となる。この場合、Rhは、主として複合酸化物(CeZrNdOx)の結晶格子又は原子間に存在する。なお、一部のRhは複合酸化物(CeZrNdOx)の表面に担持されていると考えられる。この触媒を構成する各成分の質量比は表1の通りである。

−比較例1−
CeとZrとを含む市販のCeZr複合酸化物にRhを担持させた触媒粉を蒸発乾固法によって得た。この触媒粉と活性アルミナとアルミナバインダと水とを混合してスラリーを調製し、これに上記ハニカム担体を浸漬して引き上げ、余分なスラリーを吹き飛ばして乾燥し、500℃で2時間の焼成を行なうことにより、当該比較例1の触媒を得た。触媒構成を記号で表すと、Rh/CeZrOx・Al2O3となる。「・」は、該「・」の前に記載した成分と後に記載した成分とが混合されていることを表す。この触媒を構成する各成分の質量比は表1の通りである。

−比較例2−
硫酸バリウムに代えて活性アルミナを採用する他は実施例3と同様にして当該比較例2の触媒を得た。触媒構成を記号で表すと、CeZrNdRhOx/Al2O3となる。この触媒を構成する各成分の質量比は表1の通りである。

<各触媒の性能評価>
モデルガス流通反応装置及び排気ガス分析装置を用いて、上記実施例及び比較例のフレッシュ時の各触媒及びエージング後の各触媒について、HC、CO及びNOxの浄化に関するライトオフ温度T50と、高温浄化率C400及びC500を測定した。T50は、触媒に流入するモデルガス温度を100℃から500℃の温度まで漸次上昇させていき、浄化率が50%に達したときの触媒入口のガス温度である。C400は触媒入口ガス温度が400℃のときの浄化率である。C500は触媒入口ガス温度が500℃のときの浄化率である。

エージングは、触媒を大気雰囲気において1000℃の温度に24時間保持するというものである。モデルガスは、A/F=14.7±0.9とした。すなわち、A/F=14.7のメインストリームガスを定常的に流しつつ、所定量の変動用ガスを1Hzでパルス状に添加することにより、A/Fを±0.9の振幅で強制的に振動させた。空間速度SVは55000h−1、昇温速度は30℃/分である。

フレッシュ時の性能については、T50の結果を図5に、C400の結果を図6に、C500の結果を図7にそれぞれ示している。エージング後の性能については、T50の結果を図8に、C400の結果を図9に、C500の結果を図10にそれぞれ示している。これらの結果を全体的に見渡して言えることは、フレッシュ時の浄化率は実施例及び比較例で殆ど差がないが、フレッシュ時及びエージング後のT50、並びにエージング後のC400及びC500には各触媒間で差違が見られる。

すなわち、実施例1(CeZrOx/BaSO4+Rh)は、ライトオフ性能はフレッシュ時及びエージング後のいずれにおいても他の例に比べて良くないが、エージング後のC500の浄化率が比較的高く、特にCO及びNOxの浄化率が比較例1,2よりも高くなっている。

実施例2(CeZrNdOx/BaSO4+Rh)は、ライトオフ性能(特にフレッシュ時のライトオフ性能)が良く、また、エージング後のC400及びC500の浄化率が高く、特にCO及びNOxの浄化率が比較例1,2よりも高くなっている。

実施例3(CeZrNdRhOx/BaSO4)は、エージング後のT50及びエージング後のC400が最も良く、エージング後のC500についても、CO及びNOxの浄化率に関しては、実施例1,2と同程度であって、比較例1,2よりも高く、HC浄化率に関しても高い値を示している。

従って、実施例1〜3のように、硫酸バリウム粒子表面にCe及びZrを含む複合酸化物を担持させると、触媒の耐熱性が向上し、排気ガス浄化率が高くなるということができる。比較例2の触媒の耐熱性が低い、特にエージングのC400のHC、CO及びNOxの各浄化率、並びにエージング後のC500のCO及びNOの各浄化率が低い、という結果になっているのは、アルミナ粒子表面での複合酸化物のシンタリングを生じた程度が大きい、又はアルミナ粒子の構造破壊ないしはシンタリングによって複合酸化物がアルミナ粒子内に埋没したためと考えられる。

すなわち、実施例1〜3の場合は、エージングによる硫酸バリウム粒子の構造破壊ないしはシンタリングが少なく、複合酸化物の担持状態が安定しているため、上述の良好な結果が得られたものと考えられる。

また、実施例2,3のように、複合酸化物にNdを含ませると、図8,9から明らかなように、触媒の耐熱性向上及びエージング後の触媒活性の向上に有利になることがわかる。

図11は、上記実施例1〜3及び比較例1,2の触媒のフレッシュ時とエージング後のBET比表面積をグラフにしたものである。同図によれば、実施例1〜3はフレッシュ時の比表面積が比較例1,2に比べて小さいが、フレッシュ時のT50(図5)をみると、実施例1が悪いだけで、実施例2,3は比較例1,2と同等かそれよりも良くなっている。フレッシュ時のC400及びC500(図6,7)は実施例と比較例との間に殆ど差がない。

一方、図11によれば、実施例1〜3のエージング後のBET比表面積は比較例に比べて格段に小さいが、エージング後のT50(図8)をみると、実施例1が少し悪くなっているだけで、実施例2,3は比較例1,2と同等かそれよりも良くなっている。エージング後のC400及びC500(図9,10)は、CO及びNOxの浄化率に関しては、実施例1〜3は比較例1,2よりも高くなっており、HC浄化率に関しても、実施例1のC400が少し悪い程度で、他は実施例と比較例との間にあまり差がない。

従って、触媒の比表面積自体はその活性にそれほど大きな影響を与えず、むしろ複合酸化物や活性種(Rh)の担持状態が触媒の性能を大きく左右する、ということができ、そこに、比表面積は小さくも、熱安定性の高い硫酸バリウム粒子をサポート材として用いることの意義があるということができる。

図12(a)は実施例3の触媒(CeZrNdRhOx/BaSO4)のフレッシュ時の、図12(b)はそのエージング後のそれぞれ走査型顕微鏡写真である。図12(a),(b)の大きな塊になって写っているもの((a)に写っている略四角形状の塊,(b)に写っている数個の塊)が硫酸バリウム粒子であり、これらの大きな塊に分散担持されている小さな塊が複合酸化物(CeZrNdRhOx)である。エージング後でも硫酸バリウム粒子はシンタリングしておらず、複合酸化物のシンタリングも殆ど見られない。

同じく実施例3の硫酸バリウム粒子の表面が複合酸化物で覆い尽くされた部位(図4で示した形態の部位)のフレッシュ時及びエージング後の状態を走査型顕微鏡写真で観察したが、エージング後でも複合酸化物は粒状になっており、そのシンタリングは少ないと認められた。

なお、本発明は、三元触媒に限らず、NOx浄化触媒にも適用することができる。
