【発明の属する技術分野】
本発明は、インクジェットプリンタに係り、特に、紫外線硬化インクを使用したインクジェットプリンタに関するものである。

【従来の技術】
インクジェットプリンタは、記録ヘッドの記録媒体に対向する面に設けられたノズルからインクを吐出して記録媒体上に着弾させ、記録媒体上にインクを定着させることにより記録媒体に画像を記録するものである。かかるインクジェットプリンタにおいて、樹脂フィルム等のインク吸収性の乏しい記録媒体に対して画像を形成する方法として、従来からUVインクジェット記録方式のものが知られている(例えば、特許文献1参照)。このようなインクジェットプリンタにおいては、紫外線に対して所定の感度を有する光開始剤が含有された紫外線硬化インクを用い、記録媒体上に着弾したインクに紫外線を照射することで、インクを硬化させ記録媒体上に定着させる。この場合、インクが記録媒体上に着弾してから紫外線が照射されインクが硬化、定着するまでの時間経過に伴い、記録媒体上に着弾したインクのドット径の拡大、ドット間の滲み、記録媒体に対するインクの浸透などによる画質の変化が生じる。そのため、ドット径の拡大等による画質の変化を防止するためには、紫外線硬化インクが吐出されてから紫外線が照射されるまでの時間を極力短くすることが好ましい。

そこで、図5に示すように、従来の一般的なインクジェットプリンタは、紫外線硬化インクを記録媒体上に吐出するノズルを有する各色ごとの記録ヘッドが長手方向が互いに平行となるように主走査方向に並んで配置され、記録ヘッドに近接する位置に紫外線を照射するための光源を設けている。

そして、この光源としては、紫外線硬化インクを吐出後短時間で硬化定着させるために、記録ヘッドとほぼ同じ長さ寸法を有し、記録媒体上に吐出されたインクを完全硬化させることができる程度の光量を備えるものを用いていた。

【発明が解決しようとする課題】
しかしながら、インクを完全硬化させるために必要な光量を得るためには、大型の紫外線光源を用いる必要があり、光源を搭載したキャリッジが大型化して安定性を保つことが困難になるとともに、装置全体としても構成が大型化、複雑化することとなる。この点、インクのドット滲み等の画質の変化は、紫外線の光量、紫外線照射までのタイミング及び紫外線の波長、強度等に起因して生じるものであるが、かかる画質の変化を防止するためには、インク吐出直後に照射する紫外線光量はドットの表面を硬化させることができる程度であれば足り、完全硬化させる光量は必要ではない。そのため、従来技術においては、必要以上の紫外線光量を照射していることとなり、装置の大型化を招くとともに装置コストが上昇し、さらには紫外線照射のために消費する電力量も多くなるという問題があった。

そこで、本発明は以上のような課題を解決すべくなされたものであり、画像品質を維持しつつ、紫外線光源の光量を低減させて装置の小型化、簡易化を図るとともに、消費電力及び装置コストを低減することを目的とするものである。

【課題を解決するための手段】
上記課題を解決するため、請求項1に記載の発明は、記録媒体上を主走査方向に往復駆動され、記録媒体に対向する面に紫外線により硬化するインクを記録媒体上に吐出するノズルを形成してなる記録ヘッドと前記記録媒体に前記インクが着弾後に紫外線を照射してインクを硬化させる紫外線光源を備える紫外線照射装置とを有するインクジェットプリンタにおいて、
前記紫外線照射装置は、前記ノズルのうち前記記録媒体の搬送方向最下流にある前記ノズルから、下流側に前記主走査方向に1回走査するごとに搬送される前記記録媒体の送り量に相当する長さ分前記記録ヘッドよりも長く形成されることを特徴としている。

このような構成を有する請求項1に記載の発明においては、紫外線照射装置が主走査1回につき搬送される記録媒体の送り量に相当する長さ分記録ヘッドよりも長いため、記録媒体が1走査分搬送方向に送られた後、次の走査の際に記録媒体の同一箇所に対して再度紫外線を照射することができ、このように紫外線を同一箇所に複数回照射することにより、少ない光量でもインクを完全硬化させることができる。そのため、紫外線光源の小型化及び紫外線照射のために要する消費電力の低減を図ることができる点で優れている。

【発明の実施の形態】
以下、添付図面を参照しつつ本発明の実施の形態について説明する。

まず、図1に示すように、本実施形態において、インクジェットプリンタ1は、シリアルプリント方式によるインクジェットプリンタ1であり、プリンタ本体2と、プリンタ本体2を下方から支持する支持台3とを備えている。プリンタ本体2の中央部には、記録媒体Pを非記録面から支持するプラテン7がプリンタ本体2の長手方向に延在するように配設されており、プラテン7の上方であって記録媒体Pの搬送方向上流にはプリンタ本体2の長手方向に延在する棒状のガイドレール4が設けられている。このガイドレール4には、キャリッジ5が図示しない駆動機構によってガイドレール4に沿って往復駆動自在に支持されている。ここで、キャリッジ5の往復方向をXとし、記録媒体Pの搬送方向を副走査方向Yとする。

また、図1及び図2に示すように、キャリッジ5には、本実施形態におけるインクジェットプリンタ1で使用される4色(イエロー(Y)、マゼンタ(M)、シアン(C)、ブラック(K))のインクに対応した4つの記録ヘッド10を一群としたものが2セット設けられ、一方は前記副走査方向Yの上流側に位置し、他の一方は副走査方向Yの下流側に位置するように互いに位置をずらして配置されている。

各記録ヘッド10は、外形が略直方体状に形成されており、長手方向が互いに平行となるように主走査方向Xに並んで配置されている。また、各記録ヘッド10の記録媒体Pの記録面に対向するノズル面11には、インクを吐出する複数のノズル12が記録ヘッド10の長手方向に直列して形成されている。

また、前記キャリッジ5には、インクを貯蔵し記録ヘッド5にインクを供給する中間タンク17が各記録ヘッド10に対応する数備えられ、各記録ヘッド10は、この中間タンク17とインク供給管18を介して連通されている。なお、この中間タンク17は、図示しないインク供給路によって、キャリッジ5の移動範囲の一端であって前記プラテン7の外側に設けられたインクタンク8と連通している。また、キャリッジ5の移動範囲の他の一端部であってプラテン7を挟んで前記インクタンク8と反対の位置には、記録ヘッドのメンテナンス作業を行うメンテナンスユニット9が配設されている。

前記キャリッジ5の内側であって主走査方向Xに沿った両端には、一端面に開口を有する箱型に形成されたカバー部材15を備えた紫外線照射装置13が1つずつ設けられており、カバー部材15の開口が記録媒体Pの記録面に対向するように配置されている。また、カバー部材15の上面であって記録媒体Pの記録面に対して略平行に形成された面には、記録媒体P上に着弾した紫外線硬化インクを硬化定着させる紫外線を照射する棒状の紫外線光源14が複数設けられており、各々の紫外線光源14は互いの長手方向が平行となるように配設されている。なお、この紫外線光源14としては、高圧水銀ランプ、メタルハライドランプ、熱陰極管、冷陰極管、LEDのうちいずれか一つの光源が用いられる。

紫外線照射装置13は、記録ヘッド10の長手方向の長さ寸法より前記副走査方向Yの最下流にある前記ノズル12から少なくとも主走査方向に1回走査するごとに搬送される記録媒体Pの送り量に相当する長さ分下流側に長く形成されている。なお、主走査1回につき搬送される記録媒体Pの送り量は、インクジェットプリンタ1の持つ記録モードにより決定され、特に副走査方向Yの記録ヘッド10の長さ、記録ヘッド10に設けられたノズル12の間隔、インターリーブの種類の組合わせにより決定される。

ここで、インターリーブとは、1ラインを数回に分けて走査し、各回ごとに異なるノズルによってドットを埋めるものであり、インターリーブ数とは、1ラインを埋めるのに必要な走査回数を意味する。インターリーブには、主走査方向のラインを数回に分けて走査する主走査インターリーブと副走査方向のラインを数回に分けて走査する副走査インターリーブとがあるが、例えば、主走査インターリーブについて説明すると以下のようになる。
すなわち、図4に示すように、主走査インターリーブ1の場合には、主走査駆動1回目で記録ヘッド10に設けられたすべてのノズル12からインクを吐出させ、1ラインに必要な各ドットを1回の走査で埋めることとなる。これに対して、主走査インターリーブ2の場合には、主走査駆動1回目の走査により1ラインに必要な各ドットのうち2分の1のドットを1つおきに埋めていき、主走査駆動2回目に1回目の走査で埋められなかったドットを埋めることにより、1ラインを2回の走査で埋める。また、主走査インターリーブ3の場合には、主走査駆動1回目の走査により1ラインに必要な各ドットのうち3分の1のドットを2つおきに埋めていき、主走査駆動2回目には1回目の走査で埋められなかったドットのうち2分の1のドットを2つおきに埋める。そして、更に主走査駆動3回目に未だ埋まっていない残りのドットを埋めることにより、1ラインを3回の走査で埋めることとなる。
このように同じラインを数回に分けて走査し、各回ごとに異なるノズル12を用いてドットを埋めることにより、たとえ一部のノズル12にノズル位置の精度誤差等が生じたとしても画像形成に与える影響を少なくすることができ、記録媒体Pに対するインクの着弾誤差を低減させることができるものである。

主走査1回につき搬送される記録媒体Pの送り量と紫外線照射装置13の長さとの関係を説明すると以下のようになる。すなわち、例えば記録ヘッド10に設けられたノズル12の間隔が360dpiである場合に解像度を720dpiとして記録媒体P上に出力する場合には、所定の画像を得るために2回の走査を必要とすることとなる。
更に、主走査のインターリーブを3とし、副走査のインターリーブを3とした場合、所定の画像を得るために9回の走査を必要とすることとなる。
したがって、上記解像度及びインターリーブを組合わせて行う場合には、所定の画像を得るために合計18回の走査を必要とすることとなり、記録ヘッド10のうちノズル12が形成されている部分の長さの18分の1の長さに相当する分の記録媒体Pが1走査ごとに搬送されていくことになる。よって、この場合には、前記紫外線照射装置13は、記録ヘッド10の長手方向の長さ寸法より前記副走査方向Yの最下流にある前記ノズル12から上記記録媒体が1走査ごとに搬送されていく長さに相当する分下流側に長く形成される(図3(a)、(b)参照)。なお、1走査ごとに搬送される記録媒体Pの量は、記録ヘッド10に形成されたすべてのノズル12から同時にインクを吐出して画像記録を行う場合、すなわち、インターリーブが主走査、副走査とも1であり、かつ記録ヘッド10に設けられたノズル12の間隔と解像度とが一致する場合に最大となり、1走査ごとに記録ヘッド10のうちノズル12が形成されている部分の長さに相当する分の記録媒体10が搬送される。したがって、紫外線照射装置13は最大で記録ヘッド10のうちノズル12が形成されている部分の長さ分副走査方向Yの下流側に長く形成すれば足りる。

なお、紫外線照射装置13に設けられた紫外線光源14は、少なくとも1回の照射により記録媒体上に着弾したインクの表面を硬化させインクの滲みを防止できる程度の光量を有している。また、所定の画像を得るために必要とされる走査回数は、前述の通り記録ヘッド10に設けられたノズル12の間隔とインターリーブの種類の組合わせにより決定されるが、紫外線光源14は、この走査回数に応じてインクを完全硬化させることができる量の紫外線光量を有している。すなわち、例えば所定の画像を得るために合計18回の走査を必要とする場合には、紫外線光源14は、少なくとも18走査でインクを完全硬化させる量の紫外線光量を有する。

紫外線照射装置13と、これに隣合う記録ヘッド10との間には、副走査方向Yに沿って延在し、少なくとも紫外線照射装置13の副走査方向Yに沿った長さと等しい長さを有する光トラップ16が設けられている。光トラップ16は、記録媒体P側に向かって開口する箱型の部材であって、開口した端縁が記録媒体Pと略平行となるように配設されており、入射した紫外線を内面で繰り返し反射させることにより、紫外線を捕捉する。

ここで、本実施形態に用いられるインクについて説明する。本実施形態に用いられるインクとしては、特に、「光硬化技術−樹脂・開始剤の選定と配合条件及び硬化度の測定・評価−(技術協会情報)」に記載の「光硬化システム(第4章)」の「光酸・塩基発生剤を利用する硬化システム(第1節)」、「光誘導型交互共重合(第2節)」等に適合するインクが適用可能であり、通常のラジカル重合により硬化するものであってもよい。

具体的には、本実施形態に用いられるインクは、光としての紫外線の被照射により硬化する性質を具備する光硬化型インクであり、主成分として、重合性化合物(公知の重合性化合物を含む。)と、光開始剤と、色材とを少なくとも含むものである。ただし、本実施形態に用いるインクとして、上記「光誘導型交互共重合(第2節)」に適合するインクを用いる場合には、光開始剤は除外されてもよい。上記光硬化型インクは、重合性化合物として、ラジカル重合性化合物を含むラジカル重合系インクとカチオン重合性化合物を含むカチオン重合系インクとに大別されるが、その両系のインクが本第一の実施形態に用いられるインクとしてそれぞれ適用可能であり、ラジカル重合系インクとカチオン重合系インクとを複合させたハイブリッド型インクを本第一の実施形態に用いられるインクとして適用してもよい。しかしながら、酸素による重合反応の阻害作用が少ない又は無いカチオン重合系インクのほうが機能性・汎用性に優れるため、本実施形態では、特に、カチオン重合系インクを用いている。なお、本実施形態に用いられるカチオン重合系インクは、具体的には、オキセタン化合物,エポキシ化合物,ビニルエーテル化合物等のカチオン重合性化合物と、光カチオン開始剤と、色材とを少なくとも含む混合物であり、当然、紫外線の被照射により硬化する性質を具備するものである。

次に、本実施形態に用いられる記録媒体Pについて説明する。本実施形態に用いられる記録媒体しては、通常のインクジェットプリンタに適用される普通紙,再生紙,光沢紙等の各種紙,各種布地,各種不織布,樹脂,金属,ガラス等の材質からなる記録媒体が適用可能である。記録媒体の形態としては、ロール状、カットシート状、板状等が適用可能である。本実施形態では、記録媒体として、ロール状に巻かれた長尺な樹脂製フィルムを用いている。

特に、本実施形態で用いられる記録媒体Pとして、所謂軟包装に用いられる透明又は不透明な非吸収性の樹脂製フィルムが適用できる。樹脂製フィルムの具体的な樹脂の種類として、ポリエチレンテレフタレート,ポリエステル,ポリオレフィン,ポリアミド,ポリエステルアミド,ポリエーテル,ポリイミド,ポリアミドイミド,ポリスチレン,ポリカーボネート,ポリ-ρ-フェニレンスルフィド,ポリエーテルエステル,ポリ塩化ビニル,ポリ(メタ)アクリル酸エステル、ポリエチレン、ポリプロピレン、ナイロン等が適用可能であり、さらには、これら樹脂の共重合体、これら樹脂の混合物、これら樹脂を架橋したもの等も適用可能である。中でも、樹脂製フィルムの樹脂の種類として、延伸したポリエチレンテレフタレート,ポリスチレン,ポリプロピレン,ナイロンのいずれかを選択するのが、樹脂製フィルムの透明性・寸法安定性・剛性・環境負荷・コスト等の面で好ましく、2〜100μm(好ましくは6〜50μm)の厚みを有する樹脂製フィルムを用いるのが好ましい。また、樹脂製フィルムの支持体の表面にコロナ放電処理、易接着処理等の表面処理を施してもよい。さらに、本実施形態に用いられる記録媒体Pとして、樹脂により表面を被覆した各種紙,顔料を含むフィルム,発泡フィルム等の不透明な公知の記録媒体も適用可能である。

次に、図1、図2及び図3を用いて、本実施形態の作用について説明する。

キャリッジ5は、記録媒体Pが停止している際に図示しない駆動装置により主走査方向Xに沿って記録媒体P上を往動、復動又は往復移動する。このとき、キャリッジ5に搭載された各記録ヘッド10のノズル12から所定の画像情報に基づいて所定の色のインクが吐出され、これに紫外線光源14から紫外線が照射されることによって記録媒体Pに画像が記録される。詳細には、以下のように画像記録が行われる。

まず、双方向印刷を行う場合には、キャリッジ5が主走査方向Xに沿って左方向に移動する際(往路)に、記録ヘッド10のノズル12からインクが吐出され、記録媒体P上に着弾したインクに対してキャリッジ内の主走査方向右側に位置する紫外線照射装置13に設けられた紫外線光源14からインクの滲みを防止するに足りる程度、すなわちインク表面を硬化させるに足りる程度の紫外線が照射される。これにより記録媒体P上でインクの表面が硬化する。さらに、キャリッジ5が主走査方向Xに沿って右方向に移動する際(復路)にも、記録ヘッド10のノズル12からインクが吐出されるとともに、キャリッジ内の左右両端に設けられた紫外線照射装置13の紫外線光源14が点灯し、記録媒体P上に新たに着弾したインクに対してはキャリッジ内の主走査方向左側に位置する紫外線照射装置13に設けられた紫外線光源14からインクの滲みを防止するに足りる程度、すなわちインク表面を硬化させるに足りる程度の紫外線が照射される。これにより記録媒体P上でインクの表面が硬化する。同時に、往路において記録媒体P上に吐出されすでに1回紫外線の照射を受けているインクに対してはキャリッジ内の左右両端に設けられた紫外線照射装置13の紫外線光源14から紫外線が照射され、記録媒体Pは図示しない駆動装置により主走査方向に1回走査するごとに搬送される記録媒体の送り量分搬送方向下流側に搬送される。かかる走査が、記録モードに応じて所定の画像を得るために必要とされる走査回数繰り返されることにより、記録媒体P上でインクは内部まで完全硬化し、記録媒体P上に定着して画像記録が行われる。

次に、片方向印刷を行う場合には、キャリッジ5が主走査方向Xに沿って左方向に移動する際(往路)に、記録ヘッド10のノズル12からインクが吐出され、記録媒体P上に着弾したインクに対してキャリッジ内の主走査方向右側に位置する紫外線照射装置13に設けられた紫外線光源14からインクの滲みを防止するに足りる程度、すなわちインク表面を硬化させるに足りる程度の紫外線が照射される。これにより記録媒体P上でインクの表面が硬化する。さらに、キャリッジ5が主走査方向Xに沿って右方向に移動する際(復路)には、記録媒体P上にすでに着弾しているインクに対してキャリッジ内の左右両端に設けられた紫外線照射装置13の紫外線光源14から紫外線が照射され、記録媒体Pは図示しない駆動装置により主走査方向に1回走査するごとに搬送される記録媒体の送り量分搬送方向下流側に搬送される。かかる走査が、記録モードに応じて所定の画像を得るために必要とされる走査回数繰り返されることにより、記録媒体P上でインクは内部まで完全硬化し、記録媒体P上に定着して画像記録が行われる。

なお、ノズル面11にインクが付着した場合等には、適宜、メンテナンスユニット9により記録ヘッド10のメンテナンス作業が行われる。

以上述べたように、本実施形態においては、紫外線光源14の長さを記録ヘッド10のノズル12より記録媒体P送り量に相当する長さ分下流側に長くしたことにより記録媒体Pの画像記録面の同一箇所を紫外線光源14が複数回走査することができる。そのため、紫外線光源14から照射される紫外線の光量が1回の走査によってインクが完全硬化する光量には足りなかったとしても、インク表面を硬化させ、インクの滲みを防ぐことのできる光量さえ有していれば、画像品質に大きな差異が生じることはなく、画像品質を維持したまま、紫外線光源の小型化、消費電力の低減を実現することができる。

【発明の効果】
以上説明したように、請求項1に記載された発明は、紫外線照射装置が主走査1回分の記録媒体送り量に相当する長さ分記録ヘッドよりも長くなるように設けたため、記録媒体が1走査分搬送方向に送られた後、次の走査の際に記録媒体の同一箇所に対して再度紫外線を照射することができる。このため、1回照射しただけではインクが完全硬化しないような少ない光量でも、照射を複数回重ねることでインクを完全硬化させることができればよく、個々の紫外線光源の有する光量を低減させることができる。よって、装置の小型化を可能とし、装置コストの削減が図れるとともに、紫外線照射に必要な消費電力の低減を図ることができる。

また、請求項2に記載された発明によれば、記録媒体の同一箇所に対して複数回紫外線を照射することができる。そのため、従来は、紫外線光源として一回の照射によってインクを完全硬化させるに足る光量を有しているものが必要であったのに対し、本発明によれば、紫外線光源はインクの滲みを防止することができる光量、すなわち、インクの表面を硬化させることができる紫外線光量を有していれば足りる。その結果、紫外線光源を小型化することができ、それに伴いキャリッジ自体の小型簡易化を図ることができるので、装置コストを下げることができるとともに、紫外線照射のために要する消費電力の低減を図ることができるという効果がある。
