本発明は、丸太状の原木を長尺板状に挽き割り、これをフローリング材に加工し、また市場に供給する手法に関するものであって、一連の工程において、天然素材の使用を前提とした新規な手法に係るものである。

一般に住宅等のフローリング材には、桧や杉が用いられ、長手方向においてフィンガージョイント等の接合(継ぎ)がされていないものが、外観的にも高級感があり、上質のものとされている。そしてこのようなフローリング材を床張りするには、多くの場合、表面塗装が施されていないままの長尺板材を下地板上に敷きつめた後、ハケ等によって表面塗装が行われている。またこの時の塗料は、コストや使い勝手等の点から合成樹脂素材を適用することが多かった。

しかしながら近年、住宅建材等に使用される合成樹脂素材や有害な化学物質は、ダイオキシン公害やシックハウス症候群等の要因となることが判ってきた。このため建材そのものは、もちろんのこと塗料(ワックス)や接着剤等においても極力、天然素材のものの使用が強く求められている。もとより天然素材の塗料としては、従来より蜜ろう、柿渋、木ろう等が知られているが、これらは一般に高価であり、また手塗りを前提としていた、従来の場合には、塗装コストが嵩むため、施工主等の負担を考えると、必ずしも実用できるものではなかった。

【開発を試みた技術的課題】
本発明は、このような背景を認識してなされたものであって、フローリング材そのものである長尺板材はもちろんのこと、その表面に施される塗料にも天然素材を用い、更に素材供給のための梱包パッケージ、あるいは梱包時のスペーサ(緩衝材)等においても、環境への悪影響が極めて少ない素材を用い、加工から供給までの一連の工程において合成樹脂素材や化学物質をほとんど排除するようにした新規なフローリング材並びにその加工供給システムを試みたものである。

【課題を解決するための手段】
すなわち請求項1記載のフローリング材は、丸太状の原木から挽き割った床張り用の長尺板材であって、その表面は平滑に加工されるとともに、側面には一方に凸状のホゾ加工が成され、且つもう一方に凹状のホゾ穴が形成されて成り、また平滑表面のうち一方の面には天然素材による塗装をあらかじめ施すようにしたことを特徴として成るものである。
この発明によれば、フローリング材にあらかじめ施される塗料が天然素材であるから、ハウスシック症候群を誘発せず、燃やしてもダイオキシン等の有害ガスを発生することが全くない。またフローリング材に塗装があらかじめ施されているため、施工現場におけるほぼ長さカットのみで、そのまま床張りが行え、能率的に作業が行える。

更にまた請求項3記載のフローリング材の加工供給システムは、表面が平滑に加工されるとともに、側面には一方に凸状のホゾ加工が成され、且つもう一方に凹状のホゾ穴が形成されて成る床張り用の長尺板材を得るシステムであって、このシステムは、原木の四面を挽き落として適宜の大きさの角材に加工する四面挽き落とし工程と、この角材を適宜の厚さの長尺板材に挽き割る挽き割り工程と、長尺板材を目的の含水率まで乾燥させる乾燥工程と、長尺板材に主にホゾやホゾ穴等を加工する形状加工工程と、平滑表面のうち一方の面に天然素材の塗装を行う塗装工程と、塗装面を乾燥及び定着させる乾燥・研磨工程と、塗装後の長尺板材を複数まとめて包装する梱包工程とを具え、完成品としてのフローリング材を市場に供給するようにしたことを特徴として成るものである。
この発明によれば、フローリング材の加工から供給までの一連の工程において、合成樹脂や有害化学物質等をほとんど使用しないため、人や環境に極めて優しいフローリング材を提供できる。

【発明の実施の形態】
以下本発明を図示の実施の形態に基づいて説明する。まず本発明の加工供給対象となるフローリング材1について説明する。このものは、一例として幅約90〜150mm、長さ約1820〜4000mm、厚さ約15mm程度の長尺板材であり、表面が平滑に形成されて成るものである。そして表裏二つの平滑面のうち、板材が床に敷きつめられた状態において看取される天面側には塗装が施されるものであり、本明細書では、この面を化粧面11と定義し、もう一方の反対側の面を裏面12と定義する。また表面塗装が施される以前の天面を被化粧面11Aとする。

なおフローリング材1の裏面12には一例として二本の溝15が長手方向に形成されるものであり、これは主に応力によるフローリング材1の変形を防ぐためのものである。

また本発明のフローリング材1は、長手方向においてフィンガージョイント等の接合(継ぎ)が施されることなく、長さ方向に連続した、いわゆる一枚板で形成されることが望ましい。これは、ジョイント材よりも一枚板の方が、高級感があるためである。
また本発明のフローリング材1は、節が生きている国内産(いわゆる内地材)のものが好ましく、特に木曽のものが好適である。これは、生きている節は木目(板目)と調和し、デザイン上の貴重なアクセントとなり、より高級感を演出するためである。

なお上述したフローリング材1は、例えば現場で数十mm程度、長さをカットするだけで目的の寸法に揃えることができる等、現場での微調整(いわゆる現物合わせ)を容易に行えるようにし、床張り作業が能率的に行えるようにしている。
また被化粧面11Aに施される塗装は、上述したように蜜ろう等による天然素材であるため、人や環境に優しく、無公害化を促進し得るものである。更にこの塗装は、単位面積当たりの質量が一例として5g/m2 程度と、非常に薄く均一に行えるものであり、美しい光沢仕上げが得られるとともに、極めて低コストで塗装が行えるものである。なお具体的な塗装手法については後述のシステムにおいて説明するが、従来はハケ等により手塗りが主流であり、この場合には単位面積当たりの質量は約15g/m2 であるのが一般的であった。

次に上述したフローリング材1を原木から製材加工し、市場に供給するまでの工程について説明しながら、実質的に本発明のフローリング材の加工供給システムについて説明する。
(1)四面挽き落とし(原木から角材への加工)
まず図2に示すように、丸太状の原木A0の四面を挽き落とし角材A1を得る。もちろんこの挽き落としあたっては、反りや矢高等、原木A0が有する変形を考慮し、最も効率的に角材A1や長尺板材A(フローリング材1)が得られるように木取りを行うものである。なお最適な木取り等を考慮することは、原木A0の買い付けの段階においても行われるものである。

(2)挽き割り(角材から板材への加工)

なお桧や杉は一般に小径木であるので、このような板状への挽き割りで製品木地(長尺板材A)が完成する。すなわち上記板材を更に長手方向に挽き割る木取りは、ほとんど行われないものである。

(3)乾燥
挽き割り後、長尺板材Aは天然乾燥後及び人口乾燥を経て含水率約15%になるまで乾燥される。なお天然乾燥は、例えば直接雨が当たらない場所で約3カ月の間、天日に晒されて行われるものであり、ここで長尺板材Aは、ほぼ20%まで乾燥される。因みに天然乾燥を受ける以前の長尺板材Aは、含水率が概ね30%である。また人口乾燥は、天然乾燥後の長尺板材Aを、庫内温度約10〜55℃程度の乾燥機に約80時間程度入れて行われる。

(4)ホゾ等の形状加工
乾燥後、長尺板材Aには、ホゾ13やホゾ穴14、あるいは裏面12に溝15等が、多軸鉋盤(モルダー)等の木工機械によって形成されるものである。

(5)蜜ろう塗装
その後、長尺状の板材には、被化粧面11Aに蜜ろう等の天然素材による塗装が施される。ここでは、被化粧面11Aに薄く(一例として5g/m2 程度)且つ均一に塗装を行うものであり、以下この塗装手法について概略的に説明する。

(6)乾燥・研磨

【発明の効果】
本発明によれば、長尺板材Aそのものはもちろんのこと、この板材に施される表面化粧にも蜜ろう等の天然素材が適用されるため、人や環境に優しいフローリング材1を提供できる。また複数のフローリング材1をまとめて梱包する際、化粧面11同士が向き合う間には、紙製のスペーサ31を介在させるとともに、包装フィルムにおいても塩ビを含まないオレフィン系のものを使用し、環境に配慮しているため、加工から供給までの一連の工程において、無公害化を達成するフローリング材1を提供し得る。

更にフローリング材1を、目的の長さ(例えば六尺)より幾分長い長さにあらかじめ設定しておけば、施工現場でカットするだけで即、床張り(例えば畳一枚の長さ寸法分)が行え、極めて使い勝手の良いフローリング材1が得られる。
