【発明の属する技術分野】
本発明は細孔を備えた多孔質の酸化剤ガスセパレータを搭載したタイプの燃料電池発電システムに関する。

【従来の技術】
近年、環境保護、エネルギ等の面から燃料電池発電システムが着目されている。一般に、燃料電池発電システムは、酸化剤及び燃料に基づいて発電を行うものである。燃料電池発電システムのセルは、イオン伝導性をもつ電解質膜と、電解質膜の厚み方向の一方側に設けられた燃料極と、電解質膜の厚み方向の他方側に設けられた酸化剤極と、燃料極に燃料を供給する燃料通路を形成する燃料セパレータと、酸化剤極に酸化剤ガスを供給する酸化剤ガス通路を形成する酸化剤ガスセパレータとを備えている。MEAは、固体高分子型の電解質膜を燃料極及び酸化剤極で挟むことにより形成される。燃料電池発電システムは上記したMEAを燃料セパレータ及び酸化剤ガスセパレータで挟持したセルを積層することにより形成されている。一般的には、酸化剤ガスセパレータ及び燃料セパレータは、ガスリークが生じないように緻密体で形成されている。

上記した燃料電池発電システムによれば、イオン伝導性をもつ電解質膜が過剰乾燥すると、電解質膜のイオン伝導性が低下する。そこで電解質膜の過剰乾燥を抑える必要がある。上記した従来の燃料電池発電システムによれば、燃料電池発電システムに供給される酸化剤ガス、燃料を加湿することが行われている。

また、近年、細孔をもつ多孔質体で酸化剤ガスセパレータ、燃料セパレータを形成した燃料電池発電システムも開発されている。このものによれば、液相としての水を細孔に浸透させてMEAに供給すると共に、水を酸化剤ガスセパレータ、燃料セパレータの細孔に浸透させて細孔を封止することができる。

上記したように細孔をもつ多孔質体をもつ燃料電池発電システムとして、特許文献1には、燃料セパレータを多孔質体で形成すると共に、酸化剤ガスセパレータを多孔質体で形成し、更に燃料セパレータの裏面側に通水路を形成すると共に、酸化剤ガスセパレータの裏面側に通水路を形成したものが開示されている。このものによれば、各通水路の水を多孔質の燃料セパレータの細孔、酸化剤ガスセパレータの細孔を介してMEA側に供給することができ、電解質膜の過剰乾燥を抑制することができる。

また特許文献2には、多数の細孔をもつ導電性多孔質体で親水性をもつ燃料セパレータを形成すると共に、燃料セパレータの裏面側には、MEAと背向する位置に、撥水性をもつ導電性多孔質体で形成した加湿水透過体を配置した燃料電池発電システムが開示されている。このものによれば、加湿水透過体に保持されている液相としての水は、導電性多孔質体で形成された燃料セパレータの細孔を経てMEA側に移行し、電解質の過剰乾燥を抑える。このものによれば、燃料セパレータは親水性をもつので、燃料セパレータの細孔には液相としての水が浸透し、細孔を封止できる。

【発明が解決しようとする課題】
上記した燃料電池発電システムによれば、酸化剤ガス(一般的には、酸素を含む空気)の流れの下流領域では、発電反応に基づいて生成された水が溜まるため、電解質膜の乾燥の不具合は生じにくい。しかしながら酸化剤ガスの流れの上流領域では、発電反応に基づいて生成された水が溜まりにくいため、多孔質体の細孔を介して水を電解質膜に供給しているといえども、酸化剤ガスの流れの上流領域では、運転条件によっては、電解質膜が乾燥する不具合が生じるおそれがある。一方、酸化剤ガスの流れの下流領域では生成水が余剰に滞留して、フラッディング現象が生じるおそれがある。フラッディング現象とは、水が酸化剤ガスや燃料の流路を水が閉鎖するため、MEAに対して酸化剤ガスや燃料の供給が制約されることをいう。

本発明は上記した実情に鑑みてなされたものであり、酸化剤ガスの流れの上流領域において電解質膜の乾燥の不具合を抑制するのに効果的に寄与することができ、しかも酸化剤ガスの流れの下流領域におけるフラッディング現象を抑制するのに寄与することができる燃料電池発電システムを提供することを課題とする。

【課題を解決するための手段】
(1)本発明者は、細孔をもつ多孔質性の酸化剤ガスセパレータを組み付けた燃料電池発電システムについて鋭意開発を鋭意進めている。そして本発明者は、細孔の水蒸気分圧に関するKelvinの式を見い出し、Kelvinの式における因子を調整すれば、酸化剤ガスが流れる上流領域及び下流領域において酸化剤ガスセパレータの細孔における水蒸気分圧を調整でき、これにより酸化剤ガスセパレータのうち酸化剤ガス通路に対向する側における細孔内の水蒸気分圧を、下流領域よりも上流領域が相対的に大きくなるように設定することができ、ひいては上流領域における加湿速度を相対的に増加させると共に、下流領域における加湿速度を相対的に減少させることができ、上流領域における乾燥、下流領域におけるフラッディング現象を抑制できることを知見した。

数式1で示されるKelvinの式は、細孔における水蒸気分圧を示す。ここで、Pは細孔内における液体の平衡蒸気圧、Poはその温度における液体の飽和蒸気圧、σはその液体の表面張力、Mはその液体の分子モル質量、θはその液体の接触角、ρはその液体の密度、Rは気体定数、Tは絶対温度を示す。一般的には、親水性はθが0〜90度以下とされ、疎水性はθが90度越え〜180度とされる。

更に、Kelvinの式によれば、細孔の内壁面が疎水性であれば、θが90度越え〜180度とされるため、cosθは負の値となり(cosθ<0)、PはPoよりも大きくなる(P>Po)。Kelvinの式によれば、細孔の内壁面が疎水性である場合には、細孔径rが小さければ小さいほど、細孔の水蒸気分圧Pは大きくなる。これにより酸化剤ガスセパレータのうち酸化剤ガス通路に対向する側における細孔の細孔径について、上流領域における細孔径を相対的に小さく設定すると共に、下流領域における細孔径を相対的に大きく設定すれば、乾燥しがちの上流領域の酸化剤ガスを加湿する加湿速度を増加させることができると共に、フラッディング現象が生じるおそれがある下流領域の酸化剤ガスを加湿する加湿速度を減少させることができることを知見した。この知見によれば、酸化剤ガスセパレータにおける細孔の細孔径について、酸化剤ガス通路路の上流領域よりも下流領域が相対的に大きくなるように設定すれば、上流領域において水蒸気分圧を相対的に大きくできると共に、酸化剤ガスメイン通路の下流領域において水蒸気分圧を相対的に小さくでき、ひいては上流領域における加湿速度を相対的に増加させると共に、下流領域における加湿速度を相対的に減少させることができ、上流領域における過剰乾燥、下流領域におけるフラッディング現象を抑制できることを知見した。この知見に基づいて第1発明に係る燃料電池発電システムを開発した。

また、Kelvinの式によれば、疎水性が強ければ、θが90度越え〜180度とされるため、cosθは負の値となり(cosθ<0)、平衡状態の水蒸気分圧Pはその温度における飽和蒸気圧Poよりも大きくなる(P>Po)。そしてKelvinの式によれば、疎水性が強ければ強いほど、cosθの絶対値が大きくなり、細孔の水蒸気分圧Pは大きくなる。また親水性が強ければ強いほど、cosθの絶対値が小さくなり、細孔の水蒸気分圧Pは小さくなる。これにより酸化剤ガスの流れの上流領域に位置するサブスタックの酸化剤ガスセパレータを相対的に強い疎水性に設定し、酸化剤ガスの流れの下流領域に位置するサブスタックの酸化剤ガスセパレータを相対的に弱い疎水性または親水性に設定すれば、乾燥しがちの上流領域の水蒸気分圧を相対的に増加させて、上流領域における加湿速度を増加させることができると共に、フラッディング現象が生じるおそれがある下流領域の水蒸気分圧を相対的に減少させて、下流領域における加湿速度を減少させることができることを知見し、第3発明に係る固定高分子型燃料電池を開発した。

【発明の実施の形態】
第1発明〜第3発明に係る燃料電池発電システムによれば、次の形態のうちの少なくとも一つを採用することができる。

・好ましくは、各サブスタックにおける酸化剤ガスセパレータについては、細孔の細孔径は、一のサブスタックのそれぞれにおいて均質化されている形態を採用できる。この場合、細孔径、細孔径分布、気孔率等の細孔に関する物理量が一のサブスタックにおいて均質化されていることが好ましい。このように各サブスタックのそれぞれにおける酸化剤ガスセパレータについて細孔に関する物理量が均質化されていれば、酸化剤ガスセパレータを形成するのが容易となり、コストを低廉化させつつ酸化剤ガスセパレータを形成するのに有利となる。

『細孔に関する物理量が均質化されている』とは、一のサブスタックの酸化剤ガスセパレータのそれぞれにおいて細孔に関する物理量がその物理量の目標値に対してプラスマイナス30%以内に設定されていることをいう。物理量が例えば細孔径であれば、一のサブスタックにおいて酸化剤ガスセパレータの細孔径は、一のサブスタックにおける酸化剤ガスセパレータの細孔径の目標値に対してプラスマイナス30%以内(望ましくプラスマイナス25%以内、更に望ましくプラスマイナス20%以内)に設定されていることをいう。

・酸化剤ガスが流れる酸化剤ガスメイン通路は、隣設するサブスタックを直列に繋ぐ。酸化剤ガスメイン通路は、隣設するサブスタック同士を直列に繋いでおればよい。ここで、一のサブスタック内に設けられている複数の酸化剤ガス通路同士は並列に繋がれていても良い。あるいは、一のサブスタック内に設けられている複数の酸化剤ガス通路同士は直列に繋がれていても良い。

・好ましくは、各サブスタックは、互いに電気的に並列に接続されている形態を採用できる。酸化剤ガスメイン通路の上流領域では、発電反応による酸化剤消費があまり進行していないため、酸化剤ガスの酸化剤濃度が下流領域よりも高めとなる。また、酸化剤ガスメイン通路の下流領域では、発電反応による酸化剤消費が進行しているため、酸化剤ガスの酸化剤濃度が上流領域よりも低めとなる。

このように酸化剤の濃度が上流領域と下流領域とで異なるため、酸化剤ガスメイン通路の上流領域における発電条件と、酸化剤ガスメイン通路の下流領域における発電条件とは同一ではなく、酸化剤ガスメイン通路の流れ方向において発電電流量も均一ではない。この場合、酸化剤濃度が少ない下流領域のサブスタックは、発電条件は厳しい。このため、各サブスタックを電気的に直列に繋いで各サブスタックの発電電流量を同一とせんとすると、下流領域のサブスタックの負荷が大きくなり、下流領域のサブスタックの劣化が下流領域のサブスタックよりも進行するおそれがある。そこで各サブスタックを互いに電気的に並列に接続し、下流領域のサブスタックの劣化の進行をできるだけ抑え、燃料電池の運転の信頼性を更に向上させることにしている。劣化が支障ないとき等には、場合によっては、使用条件を考慮し、各サブスタックを互いに電気的に直列に接続することもできる。

・下流領域のサブスタックの酸化剤ガス通路の圧力をPa’とし、そのサブスタックにおいて当該部分に背向する通水路部分の圧力をPw’とすると、Pa’はPw’よりも大きく設定されている形態を採用することができる(Pa’>Pw’)。この場合、Pa’>Pw’であるため、下流領域に滞留している余剰水を酸化剤ガスセパレータの細孔を介してそのサブスタックの通水路に戻すことができ、下流領域におけるフラッディング現象の抑制に有利である。

・上記したように酸化剤ガスセパレータは細孔を有する。第1発明によれば、酸化剤ガスセパレータにおける細孔の細孔径としては、上流領域のサブスタックでは相対的に小さく、下流領域のサブスタックでは相対的に大きくなるように設定されている。また第2発明によれば、酸化剤ガスセパレータにおける細孔の細孔径としては、上流領域のサブスタックでは相対的に大きくされ、下流領域のサブスタックでは相対的に小さくなるように設定されている。また第3発明では、各サブスタックの酸化剤ガスセパレータの細孔径は、均質化されていることが好ましく、主スタックにおいて酸化剤ガスセパレータの細孔径はほぼ程度とすることができる。酸化剤ガスセパレータの細孔径としては適宜選択できるが、1〜200μm、1〜100μm、殊に2〜30μm、2〜15μm、更に3〜4μmを例示することができる。これらの範囲を考慮し、サブスタックの酸化剤ガスセパレータの細孔径の大小関係を設定することができる。

酸化剤ガスセパレータの気孔率としては適宜選択できるが、体積比で10〜90%、15〜60%、殊に20〜40%とすることができる。但し細孔径、気孔率は上記した範囲に限定されるものではない。なお、燃料電池発電システムとしては、車載用、定置用、ポータブル用、家庭用、業務用等を問わない。

・第1発明〜第3発明に係る燃料電池によれば、各サブスタックの酸化剤ガスセパレータのうち少なくとも通水路に対向する対向面は、親水性を有している形態を採用することができる。当該対向面にサブスタックの通水路の水を浸透させることができ、当該対向面における細孔を水で封止してシールすることができ、酸化剤ガスがサブスタックの酸化剤ガスセパレータを介して通水路に漏れることを抑制できる。

・第1発明に係る燃料電池によれば、複数のサブスタックのうち、酸化剤ガスメイン通路の流れの中間点よりも少なくとも上流側のサブスタックについては、当該サブスタックに組み付けられている酸化剤ガスセパレータのうち酸化剤ガス通路に対向する対向面は、疎水性を有していることが好ましい。酸化剤ガスセパレータの細孔が疎水性を有すれば、細孔では水は液相よりも水蒸気として存在し易くなり、細孔の水蒸気による加湿に一層有利となる。ここで、全部のサブスタックについて、当該サブスタックに組み付けられている酸化剤ガスセパレータのうち酸化剤ガス通路に対向する対向面は、疎水性を有する形態を例示することができる。酸化剤ガスセパレータがカーボン材料を基材としておれば、一般的には疎水性をもつ。

・第2発明に係る燃料電池によれば、複数のサブスタックに組み付けられている酸化剤ガスセパレータのうち酸化剤ガス通路に対向する対向面は、親水性を有することが好ましい。

以下、本発明の第1実施例について図1〜図10を参照して説明する。図1〜図3は本実施例に係る燃料電池発電システムの概念図を模式的に示す。図1に示すように、本実施例に係る燃料電池発電システムのMEA1は、プロトン伝導性を有する固体高分子型の電解質膜11と、電解質膜11の厚み方向の一方側に設けられアノードとも呼ばれる燃料極12と、電解質膜11の厚み方向の他方側に設けられカソードとも呼ばれる酸化剤極15とを有する。

また、図4から理解できるように、上流領域に位置するサブスタック101,102については、サブスタック101,102の酸化剤ガス通路31の圧力をPaとし、これに背向する通水路41の通水路部分41uの圧力をPwとし、水を浸透させる細孔の毛細管圧をαすると、水の圧力Pwと毛細管圧αとの和は、Paよりも大きく設定されている(Pw+α>Pa)。PwとPaとの差圧はΔP1として示す(ΔP1=Pw−Pa)。このように本実施例によれば、上流領域では、差圧ΔP1の他に、多孔質の酸化剤ガスセパレータ3の細孔による毛細管圧αを利用して、通水路41の水を酸化剤ガスセパレータ3にこれの厚み方向に沿って上向き(矢印Y2方向)に透過させ、酸化剤ガスメイン通路300に供給する。このように通水路41の水を酸化剤ガス通路31に供給するにあたり、差圧ΔP1及び細孔による毛細管圧を利用するものの、水に作用する重力の影響をできるだけ抑え得る。

上記したように酸化剤ガスメイン通路300の上流流域から下流領域にかけて、細孔の細孔径が大→小に変化している。ここで1枚の酸化剤ガスセパレータの細孔の細孔径の分布を酸化剤ガスの流れに沿って変化させることも考えられる。しかしこのように1枚の酸化剤ガスセパレータにおいて細孔の細孔径の分布を酸化剤ガスの流れに沿って変化させることは、製造が容易ではなく、コスト高となる。この点について本実施例によれば、酸化剤ガスメイン通路300の上流流域から下流領域にかけて酸化剤ガスセパレータ3の細孔の細孔径が大→小に変化しているものの、各サブスタック101〜104ごとの酸化剤ガスセパレータ3の細孔径は均質化されている。即ち、サブスタック101の酸化剤ガスセパレータ3の細孔の細孔径(目標値)はD10とされ、均質化されている。サブスタック102の酸化剤ガスセパレータ3の細孔の細孔径(目標値)はD20とされ、均質化されている。サブスタック103の酸化剤ガスセパレータ3の細孔の細孔径(目標値)はD30とされ、均質化されている。サブスタック104の酸化剤ガスセパレータ3の細孔の細孔径(目標値)はD40とされ、均質化されている。従って、サブスタック101用の均質化された細孔径をもつ酸化剤ガスセパレータ3を形成しサブスタック102用の均質化された細孔径をもつ酸化剤ガスセパレータ3を形成し、サブスタック103用の均質化された細孔径をもつ酸化剤ガスセパレータ3を形成し、サブスタック104用の均質化された細孔径をもつ酸化剤ガスセパレータ3を形成すればよい。このように酸化剤ガスセパレータ3の細孔の細孔径は、サブスタック101〜104のそれぞれにおいては均質化されているため、各サブスタック101〜104の酸化剤ガスセパレータ3の製造は簡便であり、生産性を高くすることができ、コスト低廉化、量産化に貢献できる。

(製造例)
上記した多孔質な酸化剤ガスセパレータ3は次のように形成できる。即ち、カーボン系材料(天然黒鉛、人造黒鉛等)とバインダ(熱硬化性樹脂、例えばフェノール樹脂)と消失可能な造孔材(セルロース系有機質材)とを混合した混合材料を用いる。この混合材料を成形型のキャビティ型面でプレス成形して成形体とし、その成形体を焼成温度(例えば500〜600℃)において焼成し、成形体の造孔材を消失させることにより、多数の細孔をもつ酸化剤ガスセパレータ3を形成することができる。サブスタック101〜104について酸化剤ガスセパレータ3の細孔径を酸化剤ガスメイン通路300の上流領域から下流領域にかけて変化させるには、各サブスタック101〜サブスタック104毎に造孔材のサイズを変化させることにより行い得る。造孔材のサイズが大きいと、酸化剤ガスセパレータ3の細孔径が大きくなる。造孔材のサイズが小さいと、酸化剤ガスセパレータ3の細孔径が小さくなる。細孔径としては適宜選択でき、1〜100μm、2〜30μm、2〜15μm、殊に3〜4μmとすることができる。気孔率としては体積比で10〜90%、15〜60%、殊に20〜40%とすることができる。

上記した各実施例において、酸化剤ガスセパレータ3に疎水性を与えるにあたっては、酸化剤ガスセパレータ3に疎水性物質を付着させることにより行い得る。疎水性物質としては、フッ素原子、CF2、CF3基、CH3基、CH2基等を有するものが挙げられ、フッ素、フッ素樹脂(PTFE、FEP、PFA、PVDF等)、フッ化黒鉛、疎水性カーボン、シラン化合物、パラフィン等を例示できる。疎水処理を行う改質ガスとしては、フッ素ガス、あるいは、フッ素ガスと不活性ガス(窒素等)とを主要成分とするガスを用いることができる。酸化剤ガスセパレータ3に疎水性の強弱を付けるにあたっては、疎水性物質を付着させる疎水処理の時間の長短により行い得る。

また酸化剤ガスセパレータ3に親水性を付けるに当たっては、親水性物質を液状媒体(水、アルコール等)に溶解または分散させた溶液を用い、その溶液に酸化剤ガスセパレータ3の下流領域から浸漬させることにより行い得る。親水性の強弱を付けるには、酸化剤ガスセパレータ3のうち親水性を強くする部分の浸漬時間を長くし、酸化剤ガスセパレータ3のうち親水性を弱くする部分の浸漬時間を短くすることにより行い得る。親水性物質としては、過酸化水素水、二酸化珪素の粉末、酸化アルミニウムの粉末等を例示することができ、その表面に水酸基やカルボキシル基等の親水性の官能基を多量に含むものを例示することができる。更に、吸水性の樹脂である、デンプン・アクリル酸共重合体、ポリアクリル酸塩、ポリビニルアルコール等を用いることもできる。また、イオン交換樹脂、吸水性多糖類を親水性物質として例示できる。いずれもその構造内に、水酸基、カルボキシル基、アルデヒド基、アミノ基、スルホ基等の親水性の官能基のうちの少なくとも1種を有するものを例示することができる。

2. Description of the Related Art In recent years, attention has been paid to fuel cell power generation systems in terms of environmental protection, energy, and the like. Generally, a fuel cell power generation system generates power based on an oxidant and a fuel. The cell of the fuel cell power generation system has an electrolyte membrane having ion conductivity, a fuel electrode provided on one side in the thickness direction of the electrolyte membrane, and an oxidizer electrode provided on the other side in the thickness direction of the electrolyte membrane, The fuel cell system includes a fuel separator forming a fuel passage for supplying fuel to the fuel electrode, and an oxidizing gas separator forming an oxidizing gas passage for supplying oxidizing gas to the oxidizing electrode. The MEA is formed by sandwiching a solid polymer electrolyte membrane between a fuel electrode and an oxidant electrode. The fuel cell power generation system is formed by stacking cells in which the above MEA is sandwiched between a fuel separator and an oxidizing gas separator.
