【発明の属する技術分野】
本発明は、被計測物体の表面を計測する3次元計測装置及び3次元計測方法に関する。

【従来の技術】
一般的な工業部品等の非接触の3次元計測装置として、安価、且つ高精度な計測結果を得られる光切断法が最も頻繁に使用されている。しかし、光切断法は2次元的な走査を行うために、撮像時間が長くなる。そのため、生体のような被計測物体を固定することが難しい計測には向かない。又、光切断法の装置は目に対して有害なレーザ光線を使用するため、美容分野において主な計測部位となる生体顔面部に使用するには問題がある。そこで、生体に対して無害な白色光源を用いて高速、且つ高精度に計測を行えるモアレトポグラフィが注目されている。モアレトポグラフィは、モアレ縞によって対象物体の等高線画像を得る非接触の3次元計測法である。

3次元計測技術としてのモアレトポグラフィは、工学、医学、歯学及びファッション関係等の分野で利用されている。モアレトポグラフィによる形状計測には、大別して二つの方法がある。被計測物体の直前に格子を置き、格子の影と直前に置いた格子によりモアレ縞を発生させる方法(格子照射型)と、モアレ格子を被計測物体に投射し、被計測物体の形状により変化した格子の像を、結像レンズにより同じピッチの格子上に結像してモアレ縞を発生させる方法(格子投射型)である。格子照射型は、数10μm程度から数cmの凹凸までの計測に適用される。又、格子投射型は、比較的大きな凹凸(数mm〜数cm)の被計測物体を計測するときに適用される。

従来の3次元計測は、位相シフト法による計測において、位相導出を行う際の位相連結の問題を逆正接関数により解決している。(例えば、特許文献1参照。)。又、モアレ縞を形成する格子からの反射を格子の角度を調整し、且つ偏向子を回転することにより、被測定物体からの反射光と基板からの反射回折光を区別して測定しているものもある(例えば、特許文献2参照。)。

【発明が解決しようとする課題】
例えばピン・グリッド・アレー(PGA)のピンの高さを測定することを考える。PGAのピン形状の上端面は切断加工等の粗い処理が行われている、又は、表面処理を行っていないために上端面では凹凸を有する面であることが普通である。このようなPGAのピン形状を有する被計測物体の3次元計測をモアレトポグラフィで行う場合には、上端面の表面状態(表面モホロジー)が一様でなく、ランダムな凹凸を有する面であるために正確な計測ができない。

更に、被計測物体のピン形状の先端部が屈曲(傾斜)していたりする場合もあり、屈曲した先端部の計測をすることができないときもある。

上記課題を鑑み、本発明はピンの上端面の表面状態(表面モホロジー)が一様でない被計測物体でも、測定精度の高い計測が可能な3次元計測装置及び3次元計測方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、本発明の第1の特徴は、(イ)Y軸方向に延びるスリットを一定のピッチでX−Y平面に配列した格子と、(ロ)格子の面を実質的にX−Y平面に平行に保ち、被計測物体に対して格子をX−Y平面に直交するZ軸方向に移動させる格子位置制御部と、(ハ)格子にY軸に沿った線状の平行光を出射する線状照射系と、(二)格子を介して被計測物体のモアレ縞の画像を取り込む受光部と、(ホ)受光部に取り込まれたモアレ縞の画像データを3次元計測データに変換する画像処理部とを備える3次元計測装置であることを要旨とする。ここで、X−Y平面は、互いに直交するX−Y−Z座標系におけるX−Y平面であり、Z軸はこのX−Y−Z座標系におけるZ軸である。

例えば、円柱状の突起の上端面の表面に凹凸を有する場合のモアレ計測を考えてみる。円柱の先端部のエッジは、上端面の表面にランダムな凹凸を有する場合であっても、常に円柱の上端面と側面との境界が規定する円弧状のトポロジーを与える。本発明の第1の特徴に係る3次元計測装置によれば、格子のスリットの長手の方向(Y軸)に沿った線状の平行光を格子に入射することにより、被計測物体の先端部のエッジからのモアレ縞を得ることが可能である。即ち、突起の先端部のエッジからのモアレ縞を測定することができるので、突起の上端面の表面がランダムな凹凸を有する場合であっても、常に一定のモアレ縞を得ることが可能である。つまり、突起の上端面の表面に予期しない凹凸を有している場合であっても、上端面の表面のモホロジーの不均一性に影響を受けることなく、3次元計測が可能となる。

更に、本発明の第1特徴に係る3次元計測装置において、第1及び第2の線状照射系を備えるようにし、突起の先端部のエッジを互いに対向する2箇所計測して、2箇所の平均値を先端部位置の代表計測値とすれば、測定精度の高いピン形状の上端面の3次元計測ができる。つまり、第1及び第2の線状照射系を用い、異なる方向から2つの光を照射することで、例えば、突起が左側若しくは右側に傾斜(屈曲)している場合であっても、下側に位置するエッジからの画像データと上側に位置するエッジからの画像データとの平均値を代表計測値とすることで、正確な測定値を得ることが可能となる。第1及び第2の線状照射系を備える変わりに、被計測物体を回転しても等価な照射が可能である。更に、単一の線状照射系を移動しても異なる方向から格子に平行光を照射できる。

本発明の第2の特徴は、(イ)Y軸方向に延びるスリットを一定のピッチでX−Y平面に配列した格子の面を実質的にX−Y平面に平行に保ち、被計測物体に対してX−Y平面に直交するZ軸方向に移動させるステップと、(ロ)格子にY軸に沿った線状の平行光を出射するステップと、(ハ)格子を介して被計測物体のモアレ縞の画像を取り込むステップと、(二)画像から3次元計測データに変換するステップとを含む3次元計測方法であることを要旨とする。

【発明の実施の形態】
以下に図面を参照して、本発明の第1〜第3の実施の形態を説明する。図面の記載において、同一又は類似の部分には同一又は類似の符号で表している。但し、図面は模式的なものであり、厚みと平面寸法との関係、各層の厚みの比率等は現実のものとは異なる。したがって、具体的な厚みや寸法は以下の説明を照らし合わせて判断するべきものである。又、図面相互間においても互いの寸法の関係や比率が異なる部分が含まれていることは勿論である。

(第1の実施の形態)
本発明の第1の実施の形態に係る3次元計測装置は、図1及び図2に示すように、格子30と、格子30をX−Y平面に直交するZ軸方向に移動させる格子位置制御部4と、格子30に平行光を出射する第1線状照射系1a及び第2線状照射系1bと、格子30を介して被計測物体50のモアレ縞の画像を取り込む受光部2と、制御システム43とを備える。格子30は、Y軸方向に延びるスリットを一定のピッチpでX−Y平面に配列している。格子位置制御部4は、格子30の面を実質的にX−Y平面に平行に保ち、被計測物体50に対して格子30をZ軸方向に移動させる。制御システム43は、格子位置制御部4の動作を制御し、且つ受光部31に取り込まれた画像を3次元計測データに変換する。

第1線状照射系1aは、Y軸方向へ延びる線光源である第1光源10aと、第1光源10aから出射した照明光をY軸方向へ延びる線状の平行光に変換する第1コリメータレンズ11aとを備える。第2線状照射系1bは、第1線状照射系1aと同様に、Y軸方向へ延びる線光源である第2光源10bと、第2光源10bから出射した照明光をY軸方向へ延びる線状の平行光に変換する第2コリメータレンズ11bとを備える。「線光源」としての第1光源10a及び第2光源10bは、例えば、蛍光放電管、低圧水銀灯、キセノンランプ等のY軸方向へ延びる柱状の光源を単色光源とするためにフィルターや分光器を介して用いることが使用可能である。第1線状照射系1aと第2線状照射系1bとは、X−Y平面に対し異なる方向から線状の平行光を照射する。第1コリメータレンズ11a及び第2コリメータレンズ11bは、例えばY軸方向に延びる平凸シリンドリカルレンズ等を用いれば良い。

受光部2は、第1線状照射系1a出射されたY軸方向へ延びる線状の平行光が、格子30を通って被計測物体50の被計測面で反射した格子30の像と格子30との重ね合わせにより形成されるモアレ縞の画像を集光するテレセントリックレンズ等の受光レンズ21と、モアレ縞の画像を取り込むイメージセンサ20とを備える。

格子位置制御部4は、移動機構41と、この移動機構41を駆動する駆動部(ステージコントローラ)42とを備え、制御システム43から制御信号等を供給され位置移動を制御される。即ち、制御システム43は、駆動部42に制御信号等を供給し、移動機構41の動作を制御する。移動機構41は、格子30の位置をZ軸に沿って移動するZ軸ステージ45を備える。

図1に示す3次元計測装置を、より具体的に図2に示す。制御システム43は、画像処理部60と、画像処理部60に接続された制御装置61を備える。第1光源10a及び第2光源10bには、それぞれ第1光源10a及び第2光源10bの光強度を調整する光源駆動回路70が接続されている。Z軸ステージ45は、これらを駆動させる駆動部42が接続されている。図示を省略しているが、Z軸ステージ45の移動位置は、例えばレーザ干渉計等により測定され、制御装置61にフィードバックされる。或いは位置変化に伴うインダクタンスを測定し電磁制御して、位置制御しても良い。図1に示したイメージセンサ20は、図2においては、モアレ縞の画像を取り込むカメラ20aに内蔵されている。被計測物体50は、平行移動するベルトコンベア等の移動手段80に載置される。

画像処理部60は、出力側が制御ボード62に接続し、入力側が画像取り込みボード63にそれぞれ接続されたマイクロプロセッサ若しくはパーソナルコンピュータである。画像処理部60は、図4に示すように、突起51の上端面の左右2箇所のエッジからの画像データの平均値を平均し、突起51の先端部位置の代表計測値とする。即ち、第1線状照射系1a及び第2線状照射系1bからの平行光に起因して、突起51の上端面の左右2箇所のエッジから得られたモアレ像から得られる画像データの平均値を突起51の先端部位置の代表計測値とする。そして、画像処理部60は、代表計測値からピン形状の突起51の上端面の3次元計測データに変換する。この様に、本発明の第1の実施の形態に係る3次元計測装置によれば、突起51の上端面の対向するエッジを2箇所計測して、2箇所の平均値を先端部位置の代表計測値とすることで、ピン形状の突起を有する被計測物体を3次元計測するときに、上端面表面に凹凸を有し、且つ屈曲した突起でも測定精度の高いピン形状の上端面の3次元計測ができる。

以下に、本発明の第1の実施の形態に係る3次元計測方法を図3のフローチャートにより説明する。

(イ)まず、ステップS101において、3次元計測に用いる格子30や被計測物体50等を用意し、被計測物体50を移動手段80に載置する。ここで、画像処理部60から制御信号CSが出力され、制御装置61内の制御ボード62に入力される。

(ロ)次に、ステップS102において、制御ボード62から輝度信号LCが出力され、光源駆動回路70に入力される。輝度信号LCは、第1光源10a及び第2光源10bから出射される光の光強度を調整するための信号である。突起51の対向する2つのエッジ部分からそれぞれ同程度の反射光が得られるように考慮し、第1光源10a及び第2光源10bから出射される光強度が、輝度信号LCにより調整される。

(ハ)次に、ステップS103において、3次元計測を行う計測環境が画像処理部60に設定される。画像処理部60における処理は、同じ計測位置での対向する2つのエッジ部分からモアレ縞の画像を取り込み平均化することで計測誤差が起こりにくするための設定、計測面の傾きを補正するための任意の領域の設定等である。

(ニ)次に、ステップS104において、制御ボード62からシフト信号SSが出力され、移動手段80に入力される。入力されたシフト信号SSによって、移動手段80に載置された被計測物体50は、所望の位置に配置される。そして、制御ボード62からステージ制御信号PSが出力され、駆動部42に入力される。ステージ制御信号PSを入力された駆動部42は、Z軸ステージ45を制御し、駆動することができる。そこで、格子30を移動することで、突起51の上端面が図4に示すように、対向する2箇所のエッジ部分に計測点を持つように、第1光源10a及び第2光源10bからの光を照射可能なように設定される。

(ホ)次に、ステップS105において、第1光源10aから照射光が出射され、それぞれ第1コリメータレンズ11aに入射する。第1コリメータレンズ11aに入射した光は、それぞれY軸方向へ延びる線状の平行光となり格子30に入射する。格子30に照射された線状の平行光の内、格子30の遮光部に遮られなかった平行光によって、突起51のモアレ縞が形成される。

突起51の上端面の表面に凹凸を有する場合であっても、図4に示すように円柱の先端部のエッジは常に円弧状のトポロジーである。本発明の第1の実施の形態に係る3次元計測装置及び3次元計測方法によれば、突起の先端部のエッジからのモアレ縞を測定しているので、突起51の上端面の表面がランダムな凹凸を有する場合であっても、常に一定のモアレ縞を得ることが可能である。つまり、突起51の上端面表面に予期しない凹凸を有している場合であっても、上端面表面のモホロジーの不均一性に影響を受けることなく、3次元計測が可能となる。

更に、本発明の第1の実施の形態に係る3次元計測装置及び3次元計測方法においては、突起の先端部のエッジを互いに対向する2箇所計測して、2箇所の平均値を先端部位置の代表計測値とすることで、測定精度の高いピン形状の上端面の3次元計測ができる。つまり、第1線状照射系1a及び第2線状照射系1bの2つの照射系からの2つの光を用いることで、被計測物体50に存するピン形状の突起51のエッジを異なる角度から計測している。例えば、突起51が左側若しくは右側に傾斜(屈曲)している場合であっても、下側に位置するエッジからの画像データと上側に位置するエッジからの画像データとの平均値を代表計測値とすることで、正確な測定値を得ることが可能となる。この結果、上端面の表面に凹凸を有し、且つ先端部が屈曲した突起51であっても、精度の高い3次元計測が可能となる。

(第2の実施の形態)
第1の実施の形態に係る3次元計測装置においては、第1線状照射系1a及び第2線状照射系1bの2つの線状照射系が用いられていた。本発明の第2の実施の形態に係る3次元計測装置は、図5に示すように、光源10及びコリメータレンズ11からなる単一の線状照射系が用いられている。更に、被計測物体50が回転板(ターンテーブル)91の上に載置されている点が第1の実施の形態に係る3次元計測装置と異なる。他は第1の実施の形態に係る3次元計測装置と同様であるので重複した記載は省略する。

以下に、本発明の実施の形態に係る3次元計測方法を図5を参照しながら図6のフローチャートにより説明する。

(イ)まず、ステップS201において、3次元計測に用いる格子30や被計測物体50等を用意し、被計測物体50を移動手段80aの上に配置された回転板91に載置する。ここで、画像処理部60から制御信号CSが出力され、制御装置61内の制御ボード62に入力される。

(ハ)次に、ステップS203において、3次元計測を行う計測環境が画像処理部60に設定される。画像処理部60における処理は、同じ計測位置でのモアレ縞の画像を、回転板(ターンテーブル)91の回転角に応じて、複数回取り込み平均化する平均化回数の設定、計測面の傾きを補正するための任意の領域の設定等である。例えば、回転角120°毎に計測すれば、突起51の3回対称となる3つのエッジ部分からのデータが取り込まれ、3点の平均を取ることにより、より高精度な測定が可能になる。

(ニ)次に、ステップS204において、制御ボード62からシフト信号SS1が出力され、移動手段80aに入力される。入力されたシフト信号SS1によって、移動手段80に載置された被計測物体50は、所望の位置に配置される。そして、制御ボード62からステージ制御信号PSが出力され、駆動部42に入力される。ステージ制御信号PSを入力された駆動部42はZ軸ステージ45を制御し、駆動することができる。そこで、格子30を移動することで、突起51の上端面のエッジに計測点を持つように光を照射されるようになる。

(ホ)次に、ステップS205において、光源10から照射光が出射され、それぞれコリメータレンズ11に入射する。コリメータレンズ11に入射した光は、それぞれY軸方向へ延びる線状の平行光となり格子30に入射する。格子30に照射された線状の平行光の内、格子30の遮光部に遮られなかった平行光によって、突起51のモアレ縞が形成される。
